COMPARISON of work capacity per unit mass and volume of different energy carriers shows that liquid hydrocarbons are superior to other energy sources. Solar and nuclear powerplants as well as their use in conjunction with a steam engine are examined in this paper. Suitability of an electric drive is discussed. Using a production 2-stroke diesel engine and its development forecast, a comparison is made of spark ignition, diesel, and gas turbine engines. The status of the free-piston engine turbine combination is reviewed.

The Manufacturing Manager and the Computer

This paper discusses the development and execution of a unique one-day, hands-on seminar designed to introduce top-level manufacturing managers to the computer. Total emphasis is on manufacturing applications, and each manager is afforded an opportunity to use the computer himself. The mystery of data cards, teletype terminals, and CRTs is removed during line balancing, simulation, and process control work sessions. The seminar was developed by General Motor's Manufacturing Development Activity for internal presentation to GM managers.

The Effect of Chromium and Chromium-Free Post-Phosphating Rinses on the Corrosion Performance of Zinc and Zinc Alloy Coated Sheet Steels After Five Years Outdoor Scab Corrosion Exposure

A selection of commercially available chromium and chromium-free post phosphate rinses along with a deionized water rinse were evaluated over several zinc and zinc-alloy coated sheet steels. The test specimens were pretreated and electrocoated on-line in an automotive assembly plant. The effect of the rinse treatments on the cosmetic corrosion performance of the substrates, after 5 years of exposure in an outdoor scab corrosion test was determined. After this exposure none of the rinse treatments had performed better than deionized water rinse on zinc and zinc-iron coated sheet. The zinc-nickel coating showed improved scribe creepage when treated with the Cr+6/Cr+3 rinse. Data is provided comparing the concentration of the treatments used vs scribe creepage and chipping corrosion paint loss.

The Development of Auto Temp II

The development of the AUTO TEMP II Temperature Control System used in Chrysler Corp. vehicles is summarized. A description of the design, development, function, and manufacturing aspects of the control system is presented, with emphasis on unique control parameters, reliability, serviceability, and check-out of production assemblies. Auto Temp II was developed by Chrysler in conjunction with Ranco Incorporated. The servo-controlled, closed-loop system, which has a sensitivity of 0.5 F, utilizes a water-flow control valve for temperature control, along with a cold engine lockout. The basic components are: sensor string, servo, and amplifier. All automatic functions involving control of mass flow rate, temperature, and distribution of the air entering the vehicle, are encompassed in one control unit. All components are mechanically linked through the gear train and are responsive to the amplifier through the feedback potentiometer.

The Chrysler “Sure-Brake” - The First Production Four-Wheel Anti-Skid System

The paper outlines testing, development, and operation of the first production four-wheel slip control system for passenger cars in the United States. The Chrysler Corp. calls the system “Sure-Brake,” but it is more generally known as “anti-skid.” The first portion of the paper deals with considerations that led Chrysler into the Sure-Brake system, the philosophy behind the system, and a detailed explanation of its operation. The second portion deals with the development and testing of the system, leading to its release as an option on the 1971 Imperial. The testing program introduced a new dimension to brake engineering. Before the advent of wheel slip control systems, many thousands of brake tests were conducted but were always terminated at the point of skid. These tests were also conducted mainly on black top or concrete roads. For the first time, thousands of stops were made at maximum deceleration on every available surface.

The 1997 Chevrolet Corvette Structure Architecture Synthesis

This paper describes the design, synthesis-analysis and development of the unique vehicle structure architecture for the fifth generation Chevrolet Corvette, ‘C5’, which starts in the 1997 model year. The innovative structural layout of the ‘C5’ enables torsional rigidity in an open roof vehicle which exceeds that of all current production open roof vehicles by a wide margin. The first structural mode of the ‘C5’ in open roof configuration approaches typical values measured in similar size fixed roof vehicles. Extensive use of CAE and a systems methodology of benchmarking and requirements rolldown were employed to develop the ‘C5’ vehicle architecture. Simple computer models coupled with numerical optimization were used early in the design process to evaluate every design concept and alternative iteration for mass and structural efficiency.

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.

Performance of Heat-Resistant Alloys in Emission-Control Systems

An extensive program has been established to screen and evaluate heat- and corrosion-resistant alloys that may have some potential application in emission-control systems anywhere from the exhaust manifold to the tailpipe. The various phases of this program, which include tests conducted in air and controlled exhaust atmospheres at temperatures between 1300-2200°F are described. Some selected test data and the results of metallographic studies are presented to illustrate how representative alloys react to the various test conditions. The characteristics and functions of the basic emission-control devices are reviewed in light of their effect upon materials requirements.

The performance and production requirements for future passenger vehicles has increased the efforts to replace metal body panels with plastic materials. This has been accomplished, to a large extent on some production vehicles that have been introduced recently. Unfortunately, these plastic body applications have necessitated special off-line handling or low temperature paint processing. However, the advantages of RIM nylon, offer the potential for uniquely new plastic body designs, that can be processed through existing assembly plants, much like the steel panels they are intended to replace. The intent of this paper is to discuss the rationale for future plastic body panel material selection and related nylon RIM development efforts.

New Concept Modular Manual Transmission Clutch and Flywheel Assembly

Most United States vehicle assembly plants produce significantly more automatic transmission equipped vehicles than manual transmission vehicles. Assembling these two vehicles on a common production line can create complexity problems. This paper describes the design and development of a pre-assembled manual transmission clutch and flywheel modular assembly which reduces most of these problems. This assembly is used on the 1993 model year mini-van with a 2.5L four cylinder engine. This modular clutch system utilizes the same starter ring gear carrier (driveplate) used on automatic transmission equipped vehicles. It pilots into the crankshaft similar to the automatic transmission torque converter. It is balanced as an assembly which results in a lower system imbalance. A significant system piece cost saving, in comparison with today's competitive market, was achieved.

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Influence of Laser Welding Parameters on Formability and Robustness of Blank Manufacturing: An Application to a Body Side Frame

A design of experiments is used to study the effect of laser weld parameters on formability of welded blanks for two different material combinations of cold rolled (bare) steel to cold rolled steel and cold rolled steel to hot dipped galvanized steel. Critical weld parameters influencing the formability of welded blanks are identified and the optimum weld set-up condition is obtained based on formability performance and consistency of formability for laser welded blanks. The results are applied to an automotive body side frame. The robustness of welded blank production is also assessed and the final welded set-up condition for the body side frame is obtained based on both the formability of welded blanks and the robustness of welded blank production. The body side frame is successfully made from the welded blanks with this final weld set-up condition.

Higher horsepower per liter engines have put more demand on the crankshaft, often requiring the use of forged steel. This paper examines cost reduction opportunities to offset the penalties associated with forged steel, with raw material and machinability being the primary factors evaluated. A cost model for crankshaft processing is utilized in this paper as a design tool to select the lowest cost material grade. This model is supported by fatigue and machinability data for various steel grades. Materials considered are medium carbon, low alloy, and microalloy steels; the effects of sulfur as a machining enhancer is also studied.

FIGURE 1 The 200 HP high performance 4.3L Vortec V6 engine has been developed to satisfy the need for a fuel efficient performance powerplant in the General Motors small truck platforms. Marketing requirements included strong low and mid range torque, relatively high specific power, smoothness and noise comparable to the best competitive six cylinder engines, excellent driveability, and a new technology image. Maintaining the 4.3L engine record of high reliability and customer satisfaction was an absolute requirement. Fuel economy and exhaust emission performance had to meet expected customer and legislated requirements in the mid 1990's.

Saturn currently injection molds and paints PPE+PA66 exterior body panels in its Spring Hill, TN facility. These manufacturing operations result in a continuous stream of waste material that needs to be responsibly and economically managed. This paper will summarize the process that General Motors and Saturn used to evaluate and validate the use of post-industrial painted PPE+PA66 reprocessed material in Saturn and General Motors' wheel trim applications (wheel covers). Not only did this project increase the amount of recycled content in General Motors' vehicles, but it also provided Saturn Corporation with a favored outlet for an internal waste stream.

Five Year Outdoor Scab Corrosion Results on Zinc and Zinc Alloy Coated Sheet Steels

A comprehensive selection of automotive sheet steels were exposed in an outdoor scab corrosion test to provide a base-line of cosmetic corrosion performance. Eighteen different coated sheet steels along with CRS as a control were processed using two commercially available zinc phosphate chemistries. The phosphating was done using both immersion and spray phosphate processes in a laboratory and an automotive assembly plant. Scribe creepage results are reported for 5 years outdoor scab exposure. Comparisons of the scribe creepage behavior of CRS, zinc, and zinc alloy coatings and the effect of the phosphate treatment are provided. An estimate of 10 years field performance is made.

Life Cycle Assessments (LCA) of complex systems, such as vehicles and vehicle components, are based on the quantification of the energy, wastes, and emissions associated with the material production, manufacturing, use and end of life of the product. However, the volume of information needed to provide a comprehensive assessment of the environmental burdens is large and complicates the decision process in choosing among alternatives. For this reason people have attempted to simplify the information by collapsing it into a single index, which essentially assigns a score to a product of being “good” or “bad”. Even though such an approach looks attractive to the decision-makers that want simple answers based on meaningful data, the results may be misleading.
