COMPARISON of work capacity per unit mass and volume of different energy carriers shows that liquid hydrocarbons are superior to other energy sources. Solar and nuclear powerplants as well as their use in conjunction with a steam engine are examined in this paper. Suitability of an electric drive is discussed. Using a production 2-stroke diesel engine and its development forecast, a comparison is made of spark ignition, diesel, and gas turbine engines. The status of the free-piston engine turbine combination is reviewed.

Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

The Oxidative Stability of GM's DEXRON®-VI Global Factory Fill ATF

A detailed description of the oxidative stability of GM's DEXRON®-VI Factory Fill Automatic Transmission Fluid (ATF) is provided, which can be integrated into a working algorithm to estimate the end of useful oxidative life of the fluid. As described previously, an algorithm to determine the end of useful life of an automatic transmission fluid exists and is composed of two simultaneous counters, one monitoring bulk oxidation and the other monitoring friction degradation [1]. When either the bulk oxidation model or the friction model reach the specified limit, a signal can be triggered to alert the driver that an ATF change is required. The data presented in this report can be used to develop the bulk oxidation model. The bulk oxidation model is built from a large series of bench oxidation tests. These data can also be used independent of a vehicle to show the relative oxidation resistance of this fluid, at various temperatures, compared to other common lubricants.

This paper discusses the development and execution of a unique one-day, hands-on seminar designed to introduce top-level manufacturing managers to the computer. Total emphasis is on manufacturing applications, and each manager is afforded an opportunity to use the computer himself. The mystery of data cards, teletype terminals, and CRTs is removed during line balancing, simulation, and process control work sessions. The seminar was developed by General Motor's Manufacturing Development Activity for internal presentation to GM managers.

The General Motors Driving Simulator

A driving simulator development project at the Systems Engineering and Technical Process Center (SE/TP) is exploring the role of driving simulation in the vehicle design process. The simulator provides two vehicle mockup testing arenas that support a wide field of view, computer-generated image of the road scene which dynamically responds to driver commands as a function of programmable vehicle model parameters. Two unique aspects of the simulator are the fast 65 ms response time and low incidence rate of simulator induced syndrome (about 5%). Preliminary model validation results and data comparing driver performance in a vehicle vs. the simulator indicate accurate handling response dynamics within the on-center handling region (<0.3g lateral acceleration). Applications have included supporting the development of new steering system concepts, as well as evaluating the usability of vehicle controls and displays.

The Effect of Limiting Shoulder Belt Load with Air Bag Restraint

The dilemma of using a shoulder belt force limiter with a 3-point belt system is selecting a limit load that will balance the reduced risk of significant thoracic injury due to the shoulder belt loading of the chest against the increased risk of significant head injury due to the greater upper torso motion allowed by the shoulder belt load limiter. However, with the use of air bags, this dilemma is more manageable since it only occurs for non-deploy accidents where the risk of significant head injury is low even for the unbelted occupant. A study was done using a validated occupant dynamics model of the Hybrid III dummy to investigate the effects that a prescribed set of shoulder belt force limits had on head and thoracic responses for 48 and 56 km/h barrier simulations with driver air bag deployment and for threshold crash severity simulations with no air bag deployment.

The 1997 Chevrolet Corvette Structure Architecture Synthesis

This paper describes the design, synthesis-analysis and development of the unique vehicle structure architecture for the fifth generation Chevrolet Corvette, ‘C5’, which starts in the 1997 model year. The innovative structural layout of the ‘C5’ enables torsional rigidity in an open roof vehicle which exceeds that of all current production open roof vehicles by a wide margin. The first structural mode of the ‘C5’ in open roof configuration approaches typical values measured in similar size fixed roof vehicles. Extensive use of CAE and a systems methodology of benchmarking and requirements rolldown were employed to develop the ‘C5’ vehicle architecture. Simple computer models coupled with numerical optimization were used early in the design process to evaluate every design concept and alternative iteration for mass and structural efficiency.

Streamlining Chassis Tuning for Chevrolet and GMC Trucks and Vans

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.

Significance of Intersection Crashes for Older Drivers

As the driving population ages, there is a need to understand the accident patterns of older drivers. Previous research has shown that side impact collisions, usually at an intersection, are a serious problem for the older driver in terms of injury outcome. This study compares the frequency of side impact, intersection collisions of different driver age groups using state and national police-reported accident data as well as an in-depth analysis of cases from a fatal accident study. All data reveal that the frequency of intersection crashes increases with driver age. The state and national data show that older drivers have an increase frequency of intersection crashes involving vehicles crossing paths prior to the collision compared to their involvement in all crash types. When taking into account traffic control devices at an intersection, older drivers have the greatest involvement of multiple vehicle crashes at a signed intersection.

The application of Statistical Energy Analysis (SEA) to vehicle development is discussed, with a new technique to implement noise path analysis within a SEA model to enable efficient solution and optimization of acoustic trim. A whole vehicle Performance-Based SEA model is used, in which Sound Transmission Loss (STL) and acoustic absorption coefficient characterize subsystem performance. In such a model, the net contribution from each body panel/path, such as the floor, to a specific interior subsystem, such as the driver's head space, is extremely important for vehicle interior noise development. First, it helps to identify the critical path to root-cause potential problems. Second, it is necessary in order to perform balancing of path contributions. With current software, the power based noise contribution analysis is for direct paths/adjacent subsystems.

Nylon RIM Development for Automotive Body Panels

The performance and production requirements for future passenger vehicles has increased the efforts to replace metal body panels with plastic materials. This has been accomplished, to a large extent on some production vehicles that have been introduced recently. Unfortunately, these plastic body applications have necessitated special off-line handling or low temperature paint processing. However, the advantages of RIM nylon, offer the potential for uniquely new plastic body designs, that can be processed through existing assembly plants, much like the steel panels they are intended to replace. The intent of this paper is to discuss the rationale for future plastic body panel material selection and related nylon RIM development efforts.

Influence of Laser Welding Parameters on Formability and Robustness of Blank Manufacturing: An Application to a Body Side Frame

A design of experiments is used to study the effect of laser weld parameters on formability of welded blanks for two different material combinations of cold rolled (bare) steel to cold rolled steel and cold rolled steel to hot dipped galvanized steel. Critical weld parameters influencing the formability of welded blanks are identified and the optimum weld set-up condition is obtained based on formability performance and consistency of formability for laser welded blanks. The results are applied to an automotive body side frame. The robustness of welded blank production is also assessed and the final welded set-up condition for the body side frame is obtained based on both the formability of welded blanks and the robustness of welded blank production. The body side frame is successfully made from the welded blanks with this final weld set-up condition.

Saturn currently injection molds and paints PPE+PA66 exterior body panels in its Spring Hill, TN facility. These manufacturing operations result in a continuous stream of waste material that needs to be responsibly and economically managed. This paper will summarize the process that General Motors and Saturn used to evaluate and validate the use of post-industrial painted PPE+PA66 reprocessed material in Saturn and General Motors' wheel trim applications (wheel covers). Not only did this project increase the amount of recycled content in General Motors' vehicles, but it also provided Saturn Corporation with a favored outlet for an internal waste stream.

Fatal Crashes of Female Drivers Wearing Safety Belts

Fatal crash circumstances for 48 belted female drivers were studied in-depth and compared to those of 83 belted male drivers in a similar population of vehicles. Women had a higher incidence of crashes on slippery roads, during lane changes and passing maneuvers than men who had a higher rate of aggressive driving and speed related crashes (χ2 = 10.47, p < 0.001). Driver-side damage was significantly more frequent in female than male crashes (χ2 = 5.74, p < 0.025) and women had a higher fraction of side impacts (45.9% v 31.4%) and crashes during daylight (87.0% v 72.3%, χ2 = 3.65, p < 0.05) than men. Women also had a higher fraction of potentially avoidable crashes than men (57.5% v 39.0%) and a lower involvement related to aggressive driving (10.6% v 25.6%). These differences were statistically significant (χ2 = 5.41, p < 0.025).

Evaluation of a Continuous Annealed Bake Hardenable Steel for Improved Dent Resistance

The potential of bake hardenable steel as a substitute for SAE 1008 steel to reduce gage and improve dent resistance is investigated in this report. Outer body panels in particular are susceptible to palm printing and other forms of denting. Conventional SAE 1008 steel and a developmental continuous annealed bake hardenable steel from Inland Steel Company are compared for dent performance properties. Bake hardenable (BH) steel is a medium strength (200-350 MPa) steel that receives an increase in yield strength during the heating of the paint bake cycle. An increase in yield strength would result in an increase in dent resistance. The increase in dent resistance is more quantitatively evaluated by comparing the BH steel with the current production material (SAE 1008) of a rear compartment lid outer.

Life Cycle Assessments (LCA) of complex systems, such as vehicles and vehicle components, are based on the quantification of the energy, wastes, and emissions associated with the material production, manufacturing, use and end of life of the product. However, the volume of information needed to provide a comprehensive assessment of the environmental burdens is large and complicates the decision process in choosing among alternatives. For this reason people have attempted to simplify the information by collapsing it into a single index, which essentially assigns a score to a product of being “good” or “bad”. Even though such an approach looks attractive to the decision-makers that want simple answers based on meaningful data, the results may be misleading.

Equations and curves are provided for both the left leg, which operates the clutch, and the right leg, which operates the accelerator.
