Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

The Use of Finite Element Analysis to Predict Body Build Distortion

Finite element methods can be used to simulate a class of variation problems induced by build distortion in the assembly process. The FEM approach was used to study two representative assembly problems: 1) Front fender mounting and resulting distortion due to various fastening sequences; and, 2) Coupe door assembly process and resulting deformation due to clamping and welding of flexible sheet metal parts. FEM is used to generate sensitivities of various process conditions. Correlation with measured Co-ordinate Measuring Machine (CMM) data is shown. The use of FEM to simulate manufacturing/assembly processes in the automotive industry is in it's infancy. As the new methods are developed this capability can be used to study the assembly process and provide guidance in designing more robust parts and assembly processes.

The General Motors Driving Simulator

A driving simulator development project at the Systems Engineering and Technical Process Center (SE/TP) is exploring the role of driving simulation in the vehicle design process. The simulator provides two vehicle mockup testing arenas that support a wide field of view, computer-generated image of the road scene which dynamically responds to driver commands as a function of programmable vehicle model parameters. Two unique aspects of the simulator are the fast 65 ms response time and low incidence rate of simulator induced syndrome (about 5%). Preliminary model validation results and data comparing driver performance in a vehicle vs. the simulator indicate accurate handling response dynamics within the on-center handling region (<0.3g lateral acceleration). Applications have included supporting the development of new steering system concepts, as well as evaluating the usability of vehicle controls and displays.

The Development of the Vapor Phase Catalytic Ammonia Removal (VPCAR) Engineering Development Unit

This paper presents the results of a program to develop the next generation Vapor Phase Catalytic Ammonia Removal (VPCAR) system. VPCAR is a spacecraft water recycling system designed by NASA and constructed by Water Reuse Technology Inc. The technology has been identified by NASA to be the next generation water recycling system [1]. It is designed specifically for a Mars transit vehicle mission. This paper provides a description of the process and an evaluation of the performance of the new system. The equivalent system mass (ESM) is calculated and compared to the existing state-of-the art. A description of the contracting mechanism used to construct the new system is also provided.

The Design of Passenger Car Cast Aluminum Wheels

Permanent mold cast aluminum wheels have been widely used as original equipment on passenger cars for a number of years. Testing and field experience together with manufacturing and plant processing experience has resulted in the development of a number of recommended design practices which are outlined in this paper. Methods used to test that design requirements have been met will be presented. Basic wheel designs, rigid and flexible, will be discussed together with the currently used mounting face configurations. Detail design features such as rim contour, nut boss, valve hole, hub pilot, mounting face and window openings will be reviewed. Future design and manufacturing trends will be discussed.

The Bulge of Tubes and a Failure Criterion for Tube Hydroforming

The bulge test in hydroforming is a simple fundamental experiment used to obtain basic knowledge in tube expansion. The results can be used to assist design and manufacturing of hydroformed automotive parts. It also can be used to develop a failure criterion for tubes in hydroforming. For these purposes, a section of a long unsupported tube with fixed ends was simulated numerically to obtain the mechanical states of the tube subjected to internal pressure. Steel and aluminum tubes are used. For the bulge tests, the internal pressure reaches a maximum and then decreases in value without failure while the stress, strain and volume of the tube keep increasing. A failure criterion for the bursting of a tube is proposed based on the stress-strain curve of the material.

The Application of Direct Body Excitation Toward Developing a Full Vehicle Objective Squeak and Rattle Metric

In order to engineer Squeak & Rattle (S&R) free vehicles it is essential to develop an objective measurement method to compare and correlate with customer satisfaction and subjective S&R assessments. Three methods for exciting S&Rs -type surfaces. Excitation methods evaluated were road tests over S&R surfaces, road simulators, and direct body excitation (DBE). The principle of DBE involves using electromagnetic shakers to induce controlled, road-measured vibration into the body, bypassing the tire patch and suspension. DBE is a promising technology for making objective measurements because it is extremely quiet (test equipment noise does not mask S&Rs), while meeting other project goals. While DBE is limited in exposing S&Rs caused by body twist and suspension noises, advantages include higher frequency energy owing to electro-dynamic shakers, continuous random excitation, lower capital cost, mobility, and safety.

Status of ISS Oxygen Generation and Water Processor Assemblies

Hamilton Sundstrand Space Systems International, Inc. (HSSSI) is under contract to NASA Marshall Space Flight Center (MSFC) to develop a Water Processor Assembly (WPA) and Oxygen Generation Assembly (OGA) for the international Space Station (ISS). The WPA produces potable quality water from humidity condensate, carbon dioxide reduction water, water obtained from fuel cells, reclaimed urine distillate, hand wash and oral hygiene waste waters. The Oxygen Generation Assembly (OGA) electrolyzes potable water from the Water Recovery System (WRS) to provide gaseous oxygen to the Space Station module atmosphere. The OGA produces oxygen for metabolic consumption by crew and biological specimens. The OGA also replenishes oxygen lost by experiment ingestion, airlock depressurization, CO2 venting, and leakage. As a byproduct, gaseous hydrogen is generated. The hydrogen will be supplied at a specified pressure range to support future utilization.

Sabatier CO2 Reduction System Design Status

Carbon dioxide reduction in a closed loop life support system recovers water from otherwise waste carbon dioxide and hydrogen. Incorporation of a carbon dioxide reduction assembly (CRA) into the International Space Station life support system frees up thousands of pounds of payload capacity in the supporting Space Shuttle that would otherwise be required to transport water. Achievement of this water recovery goal requires coordination of the CRA design to work within the existing framework of the interface systems that are either already on orbit or well advanced in their development; namely, the Oxygen Generator Assembly (OGA), Carbon Dioxide Removal Assembly (CDRA) and Water Processor Assembly (WPA). The Oxygen Generation System (OGS) rack is in its final design phase and is scarred to accept later installation of the CRA.

Rotary Drum Separator and Pump for the Sabatier Carbon Dioxide Reduction System

A trade study conducted in 2001 selected a rotary disk separator as the best candidate to meet the requirements for an International Space Station (ISS) Carbon Dioxide Reduction Assembly (CRA). The selected technology must provide micro-gravity gas/liquid separation and pump the liquid from 69 kPa (10 psia) at the gas/liquid interface to 124 kPa (18 psia) at the wastewater bus storage tank. The rotary disk concept, which has pedigree in other systems currently being built for installation on the ISS, failed to achieve the required pumping head within the allotted power. The separator discussed in this paper is a new design that was tested to determine compliance with performance requirements in the CRA. The drum separator and pump (DSP) design is similar to the Oxygen Generator Assembly (OGA) Rotary Separator Accumulator (RSA) in that it has a rotating assembly inside a stationary housing driven by a integral internal motor[1].

Auto components with large manufacturing variation may cause vehicle quality problems after they are assembled. The impact of this variation depends on the assembly process used. If the assembly process is sensitive to the component variation, the impact may be more significant. In this case, an assembly process with lower sensitivity to component variation will solve the problem. This paper presents an example where the component variation largely impacted the quality of the car, and a more robust assembly process solved the problem.

Three levels of suspension are available for the 1997 Corvette: base (FE1), sport (FE3) and RTD or Real Time Damping (F45) suspensions. All suspensions will be discussed in this paper A review of the development and vehicle integration tradeoffs for each of the specific chassis components is included. Control arm bushings, springs, jounce bumpers, anti-roll bars and insulators, tires, shock mounts, shock absorber valving, real-time damping, steering development, alignment and measurements are discussed.

Requirements and Potential for Enhanced EVA Information Interfaces

NASA has long recognized the advantages of providing improved information interfaces to EVA astronauts and has pursued this goal through a number of development programs over the past decade. None of these activities or parallel efforts in industry and academia has so far resulted in the development of an operational system to replace or augment the current extravehicular mobility unit (EMU) Display and Controls Module (DCM) display and cuff checklist. Recent advances in display, communications, and information processing technologies offer exciting new opportunities for EVA information interfaces that can better serve the needs of a variety of NASA missions. Hamilton Sundstrand Space Systems International (HSSSI) has been collaborating with Simon Fraser University and others on the NASA Haughton Mars Project and with researchers at the Massachusetts Institute of Technology (MIT), Boeing, and Symbol Technologies in investigating these possibilities.

Refinement and Verification of the Structural Stress Method for Fatigue Life Prediction of Resistance Spot Welds Under Variable Amplitude Loads

The work presented here builds on the practical and effective spot weld fatigue life prediction method, the structural stress method (SSM), that was developed at Stanford University. Constant amplitude loading tests for various spot weld joint configurations have been conducted and the SSM has been shown to accurately predict fatigue life. In this paper refinements to the structural stress approach are first presented, including a variable amplitude fatigue life prediction method based on the SSM and Palmgren-Miner's rule. A test matrix was designed to study the fatigue behavior of spot welds under tensile shear loading conditions. Constant amplitude tests under different R-ratios were performed first to obtain the necessary material properties. Variable amplitude tests were then performed for specimens containing single and multiple welds.

Predictive Engineering for Instrument-Panel Application Development

With parts consolidation and increasing systems performance requirements, instrument panel systems have become increasingly complex. For these systems, the use of predictive engineering tools can often reduce development time and cost. This paper outlines the use of such tools to support the design and development of an instrument panel (IP) system. Full-scale test results (NVH, head impact, etc.) of this recently introduced IP system were compared with predicted values. Additionally, results from moldfilling analysis and manufacturing simulation are also provided.

Performance of WPA Conductivity Sensor During Two-Phase Fluid Flow in Microgravity

The Conductivity Sensor designed for use in the Node 3 Water Processor Assembly (WPA) was based on the existing Space Shuttle application for the fuel cell water system. However, engineering analysis has determined that this sensor design is potentially sensitive to two- phase fluid flow (gas/liquid) in microgravity. The source for this sensitivity is the fact that free gas will become lodged between the sensor probe and the wall of the housing without the aid of buoyancy in 1-g. Once gas becomes lodged in the housing, the measured conductivity will be offset based on the volume of occluded gas. A development conductivity sensor was flown on the NASA Microgravity Plane (KC-135) to measure the offset, which was determined to range between 0 and 50%. This range approximates the offset experienced in 1-g gas sensitivity testing.

Nylon RIM Development for Automotive Body Panels

The performance and production requirements for future passenger vehicles has increased the efforts to replace metal body panels with plastic materials. This has been accomplished, to a large extent on some production vehicles that have been introduced recently. Unfortunately, these plastic body applications have necessitated special off-line handling or low temperature paint processing. However, the advantages of RIM nylon, offer the potential for uniquely new plastic body designs, that can be processed through existing assembly plants, much like the steel panels they are intended to replace. The intent of this paper is to discuss the rationale for future plastic body panel material selection and related nylon RIM development efforts.

This paper describes a numerical simulation technique applicable to the FMVSS 214 side impact test through the use of the finite element method (FEM) technology. The paper outlines the development of the side impact dummy (SID), moving deformable barrier (MDB) and the test vehicle FEM models, as well as the development of new advanced constitutive models of materials and algorithms in LS-DYNA3D which are related to the topic. Presented in the paper are some initial simulation problems which were encountered and solved, as well as the correlation of the simulation data to the physical test.
