Volumetric Efficiency Improvement of High-Pressure Fuel Pump for Gasoline Direct Injection Engine

A recent trend in high-pressure gasoline pumps is increasing the outlet pressure. One of the most important topics for increasing this pressure is improving volumetric efficiency. Therefore, the purpose of this research is to quantify the breakdown of efficiency loss factors and to suggest a new design for improving volumetric efficiency. Authors developed a method of quantifying the efficiency loss breakdown of high-pressure gasoline pumps by using 1D fluid pressure simulation results and conducting evaluation experiments regarding sensitivity. Authors separated pump movement into three phases; suction, compression, and delivery. Authors then investigated the loss factors in each phase. As a result, authors obtained an equation for predicting the final output volume. The equation consists of a limit output volume and other types of leakage volumes.

Study on Mixture Formation and Ignition Process in Spark Ignition Engine Using Optical Combustion Sensor

Mixture formation and the ignition process in 4 cycle 4 cylinder spark ignition engines were investigated, using an optical combustion sensor that combines fiber optics with a conventional spark plug. The sensor consists of a 1-mm diameter quartz glass optical fiber cable inserted through the center of a spark plug. The tip of the fiber is machined into a convex shape to provide a 120-degree view of the combustion chamber interior. Light emitted by the spark discharge between spark electrodes and the combustion flames in the cylinder is transmitted by the optical cable to an opto-electric transducer. As a result, the ignition and combustion process which depends on the mixture formation can be easily monitored without installing transparent pistons and cylinders. This sensor can give more accurate information on mixture formation in the cylinders.

Real Time Control for Fuel Injection System with Compensating Cylinder-by-Cylinder Deviation

We have examined a new precise control method of the air fuel ratio during a transient state which provides improved exhaust characteristics of automobile engines. We investigated the measurement method for the mass of fresh air inducted by the cylinder, which is most important for controlling the air fuel ratio. The mass of fresh air must be measured in real time because it changes in each cycle during a transient state. With an conventional systems, it has been difficult to get accurate measurement of this rapidly changing mass of fresh air. The method we studied measures the mass of fresh air by using the intake manifold pressure and air flow sensors. During a transient state, the reverse flow of the residual gas from the cylinder into the intake manifold, which occurs at the first stage of the suction stroke, changes with each cycle. The mass of fresh air changes accordingly.

Numerical Study of Internal Combustion Engine using OpenFOAM®

We developed the numerical simulation tool by using OpenFOAM® and in-house simulation codes for Gasoline Direct Injection (GDI) engine in order to carry out the precise investigation of the throughout process from the internal nozzle flow to the fuel/air mixture in engines. For the piston/valve motions, a mapping approach is employed and implemented in this study. In the meantime, the spray atomization including the liquid-columnbreakup region and the secondary-breakup region are simulated by combining the different numerical approaches applied to each region. By connecting the result of liquid-column-breakup simulation to the secondary-breakup simulation, the regions which have different physical phenomena with different length scales are seamlessly jointed; i.e., the velocity and position of droplets predicted by the liquid-column-breakup simulation is used in the secondary breakup simulation so that the initial velocity and position of droplets are transferred.

Numerical Analysis for the Small Positive Pressure Control System of CEEF

It is necessary to develop a small positive pressure control system for the closed ecology experiment facility (CEEF) to protect against over-differential pressure loading. In the present study, a numerical method was developed to calculate the quantity of state of the closed module, which is fitted with rubber buffers, for the small positive pressure control system. Experiments to examine the pressure change of the closed module were carried out at CEEF. Comparison of calculated and experimental results showed that the present dynamic simulation is suited to estimating the quantity of state of the closed module.

Multi-Fidelity Total Integrated Simulation Technology for High Pressure Pump with Squeeze Film Effect

Automotive fuel can be efficiently combusted by injecting it into the cylinders at high pressure to atomize it to pass the regulations for exhaust gas and fuel economy. For this reason, automotive companies have developed direct injection engines, which can inject gasoline into the cylinders directly. Furthermore, the demand for lower-noise high pressure pumps is also increasing from the viewpoint of automotive comfort. Since the valve velocity and noise level will increase as the pressure in fuel pumps increases, noise problems need to be solved under the high pressure conditions. Accordingly, the valve motion should be predicted with high accuracy under operating conditions to evaluate the noise caused by valve impingement. In addition, the squeeze film effect phenomenon will occur in the physical fuel pumps affect the prediction of the noise level caused by valve impingement.

Model-Based Technique for Air-Intake-System Control Using Thermo-Fluid Dynamic Simulation of SI Engines and Multiple-Objective Optimization

We have developed a model-based control for the air intake system in a variable valve engine, employing total engine simulation, the response surface method and multi-objective optimization scheme. In our technique, we performed the simulation model tuning and validation, followed by the creation of a dataset for the polynomial regression analysis of the charging efficiency. A D-optimal design, robust least squares method, and likelihood-ratio test were demonstrated to yield a robust and accurate control model. Coupling the total engine simulator with a genetic algorithm, model based calibration for optimal valve timing stored in lookup table was carried out under multiple objectives and restrictions. The reliability of the implementation control model, which considers the effect of gas dynamics in the intake system, was confirmed using a model-in-the-loop simulation.

Mixture Formation of Fuel Injection Systems in Gasoline Engines

Mixture formation technology for gasoline engine multipoint fuel injection systems has been investigated. The fuel injector's spray, the volatility of droplets floating in the air flow, the movement of droplets around the intake valve's upper surface, the volatility of droplets on heated surfaces, and the process of atomizing droplets in the intake valve air flow was analyzed. Droplet diameters and spray patterns for good mixture formation without liquid film in cylinders have been clarified. When sequential injection is used for better responsiveness in fuel injection systems, engine performance may be reduced through increased HC emissions in some conditions. Reducing the diameter of spray droplets and preventing fuel from concentrating in the intake valve promotes vaporization, reduces fuel concentration on cylinder walls, and prevents reductions in engine performance.

A thermodynamic analysis of mixture formation in cylinders that takes into account mixture inhomogeneity and the wall film is presented. Conditions for obtaining low hydrocarbon emission are clarified analytically as a function of the fuel mass of the wall film and inhomogeneity of the mixture. Optimum processes for atomizing and vaporizing fuel are presented to reduce the inhomogeneity and the fuel mass of the film.

Method for Determining Thermal Resistances in Coupled Simulator: For Electric Valve Timing Control System

We developed a thermal calculation 1D simulator for an electric valve timing control system (VTC). A VTC can optimize the open and close timing of the intake and exhaust valves depending on the driving situation. Since a conventional VTC is driven hydraulically, the challenges are response speed and operation limit at low temperature. Our company has been developing an electric VTC for quick response and expansion of operating conditions. Currently, it is necessary to optimize the motor and reduction gear design to balance quicker response with downsizing. Therefore, a coupled simulator that can calculate electricity, mechanics, control, and thermo characteristics is required. In 1D simulation, a thermal network method is commonly used for thermal calculation. However, an electric VTC is attached to the end of a camshaft; therefore, determining thermal resistances is difficult. We propose a method of determining thermal resistances, using both theoretical and experimental approaches.

Injection Quantity Range Enhancement by Using Current Waveform Control Technique for DI Gasoline Injector

We have achieved injection quantity range enhancement by using the current waveform control technique for direct injection (DI) gasoline injectors. In this study, we developed an injection quantity simulator to find out the mechanism of non-linear characteristics. We clarified the non-linear production mechanism by using the simulator. This simulator is a one-dimensional simulator that incorporates calculation results from both unsteady electromagnetic field analysis and hydraulic flow analysis into the motion equation of this simulation code. We investigated the relation between armature and the injection quantity by using the simulator. As a result, we clarified that the non-linearity was produced by the bounce of the armature in the opening action. Thus, we found that it is effective to reduce the armature bounce to improve the linearity of the injection quantity characteristics.

Individual Cylinder Control for Air-Fuel Ratio Cylinder Imbalance

Recently emissions regulations are being strengthened. An air-fuel ratio cylinder imbalance causes emissions to increase due to universal exhaust gas oxygen (UEGO) sensor error or exhaust gas oxygen (EGO) sensor error. Various methods of reducing an air-fuel ratio cylinder imbalance have been developed. It is preferable for a control system to operate over a wide range of conditions. Our target is to expand the operating conditions from idling to high load conditions. Our approach is to use both an UEGO sensor and a crank angle sensor. A two-revolution frequency component calculated from the UEGO sensor output signal and angular acceleration calculated from the crank angle sensor output signal are used to identify the cylinder where the air-fuel ratio error occurs.

Highly Heat-Resistant Plastic Optical Fibers

Plastic optical fiber has been widely used in the field of short distance optical transmission. However heat resistance of commercial plastic fiber is so low that its applications are limited. Then, a plastic fiber of thermosetting acrylate resin core has been developed. This fiber shows 80%/m retention of light transmittance at 1m after 1,000 hours at 150°C. It resists heat deformation and withstands up to 200 °C for a short time period. Tests show this fiber has desirable mechanical characteristics, along with good environmental resistance. In addition, a fiber which has a silicon resin as a core material was developed which has even better heat resistance.

Evaluation of Hitachi Electric Vehicle Combined Battery System Lifespan in India

We have developed a drive cycle (DC) to test Hitachi’s combined battery system (CBS) for electric vehicles (EVs) having battery lifespan enhancements. Conventionally EV batteries consist of high energy density cells, and we call them as energy cells (EC). A major issue with the EVs is high operational costs mainly due to short lifespan of the ECs. CBS almost doubles the EC and thus overall battery system lifespan, as per the evaluation over a WLTP based method. We want to test the CBS under Indian conditions which has predominantly hot weather, and traffic jam scenarios. Battery deterioration and thus its lifespan is sensitive to traffic conditions and ambient temperature. Hence, it was needed to evaluate the CBS over an Indian DC and use 40°C as ambient temperature. However, it was difficult to carry out the tests since there is no standard Indian DC for small / light weight four wheelers.

Engine Knock Detection Using Multi-Spectrum Method

High engine load and over-heated engine cylinder are the main causes of engine knock. When knock occurs in an engine, vibrations composed of several specific resonant frequencies occur. Some of these resonant frequencies are missed stochastically because specific resonant frequencies are caused by different resonant vibration modes in an engine cylinder. However, a conventional knock detector can only measure a fixed resonant frequency using a band-pass filter. This paper presents a multi-spectrum method which greatly improves knock detection accuracy by detecting the knock resonance frequencies from several specific vibration frequencies. Through overcoming the random occurrences of knock resonant frequencies by selecting specific frequencies, knock detection accuracy can be greatly improved. We studied a high precision knock detection method using real-time frequency analysis and a piezoelectric accelerometer on a V-6 engine.

Engine Application of a Battery Voltage-Driven DI Fuel Injection System

Every fuel injection system for DI gasoline engines has a DC-DC converter to provide high, stabile voltage for opening the injector valve more quickly. A current control circuit for holding the valve open is also needed, as well as a large-capacity capacitor for pilot injection. Since these components occupy considerable space, an injector drive unit separate from the ECU must be used. Thus, there has been a need for a fuel injection system that can inject a small volume of fuel without requiring high voltage. To meet that need, we have developed a dual coil injector and an opening coil current control system. An investigation was also made of all the factors related to the dynamic range of the injector, including static flow rate, fuel pressure, battery voltage and harness resistance. Both efforts have led to the adoption of a battery voltage-driven fuel injector.

Effects of Small Disturbances Caused by Changes of Surrounding Conditions on the Small Positive Pressure Control System of the CEEF

The closed ecology experiment facility (CEEF) has a small positive pressure control system consisting of rubber buffers and a mechanical subsystem. In the present study, effects of small temperature disturbances caused by changes of surrounding conditions on the pressure control system are investigated experimentally and in numerical simulations. Though solar radiation causes a pressure disturbance in the facility, choosing the proper diameter of ducts which connect the rubber buffers to the modules, the rubber buffers can follow fluctuations of low frequency, like daily atmospheric fluctuations and pressure changes caused by temperature control of the facility’s air conditioners, and can cut off those of high frequency due to changes of environmental conditions.

Diagnostic Coverage Evaluation Method for Analog Circuits to Comply with Functional Safety Standards

The ISO 26262 is a functional safety standard for road vehicles. The standard requires manufacturers to conduct quantitative assessment of the diagnostic coverage (DC) of products. The DC is defined as the percentage of failure probability covered by safety mechanisms. However, DC evaluation methods for drift faults, in which the change in element values is not constant, have not been discussed. In this paper, we propose a DC evaluation method for analog circuits with drift faults. With this method, we first parameterize the effect of drift faults onto a bounded region then split the region into safe fault, hazardous detectable fault, and hazardous undetectable fault regions. We evaluate the classification rate distribution by the area ratios of these regions.

Development of a Highly Accurate Air-Fuel Ratio Control Method Based on Internal State Estimation

A fuel injection control method is developed in which the transient air-fuel ratio is accurately controlled by an internal state estimation method with dynamic characteristics. With conventional methods the air-fuel ratio control precision is limited, because the air measurement system, the air and the fuel dynamic characteristics lack precision. In this development, the factors disturbing the air-fuel ratio under transient conditions are determined by analysis of the control mechanisms. The disturbance factors are found to be (1) the hot wire sensor has a delay time, (2) manifold air charging causes an overshoot phenomenon, (3) there is a dead time between sensing and fuel flow into the cylinder and (4) there is a delay of fuel flow into the cylinder caused by the fuel film. Compensation schemes are constructed for each of these technical problems.

Development of High-resolution Exciting Source Identification System

We have developed an excitation source identification system that can distinguish excitation sources on a sub-assembly level (around 30mm) for vehicle components by combining a measurement and a timing analysis. Therefore, noise and vibration problems can be solved at an early stage of development and the development period can be shortened. This system is composed of measurement, control, modeling, and excitation source identification parts. The measurement and the excitation source identification parts are the main topics of this paper. In the measurement part, multiple physical quantities can be measured in multi-channel (noise and vibration: 48ch, general purpose: 64ch), and these time data can be analyzed by using a high-resolution signal analysis (Instantaneous Frequency Analysis (IFA)) that we developed.
