Virtual Platform Development for New Control Logic Concept Test and Validation

As computer-aided engineering software tools advance, more simulation-based processes are utilized to reduce development time and cost. Traditionally, during the development of a new control algorithm dyno or on-road testing is necessary to validate a new function, however, physical testing is both costly and time consuming. This study introduces a co-simulation platform and discusses its use as an improved method of powertrain control logic development. The simulation platform consists of a dynamic vehicle model, virtual road network and simulated traffic objects. Engineers can utilize Matlab/Simulink along with other programs such as PTV Vissim, Tass Prescan, and AVL Cruise to create an integrated platform capable of testing and validating new control strategies. The structure and configuration of this virtual platform is explained in this paper, and an example use case is demonstrated. A driver model was developed to simulate realistic vehicle inputs.

Underhood Air Duct Design to Improve A/C System Performance by Minimizing Hot Air Recirculation

The underhood hot air recirculation greatly impacts A/C system performance at idle and low vehicle speed conditions. The hot air recirculation can raise condenser inlet air temperature in some cases as much as 18°C above ambient, which lowers condenser cooling capacity and increases compressor work. Underhood airflow research in the following study suggests that a properly designed air duct is able to minimize hot air recirculation and improve the Compressors Coefficient of Performance (COP) at idle by 27%. This paper discusses underhood hot air recirculation testing methods, airflow distribution, air duct design concepts, as well as the cross wind and wind tunnel effects. This dedicated air duct design indicates it should improve A/C emissions, which could contribute to meeting the Environmental Protection Agency's (EPA) Green House Gas Emissions Regulations in North America.

Due to its high efficiency and superior durability the diesel engine is again becoming a prime candidate for future light-duty vehicle applications within the United States. While in Europe the overall diesel share exceeds 40%, the current diesel share in the U.S. is 1%. Despite the current situation and the very stringent Tier 2 emission standards, efforts are being made to introduce the diesel engine back into the U.S. market. In order to succeed, these vehicles have to comply with emissions standards over a 120,000 miles distance while maintaining their excellent fuel economy. The availability of technologies such as high-pressure common-rail fuel systems, low sulfur diesel fuel, NOx adsorber catalysts (NAC), and diesel particle filters (DPFs) allow the development of powertrain systems that have the potential to comply with the light-duty Tier 2 emission requirements. Thermal Load Reduction System Development in a Hyundai Sonata PHEV

Increased market penetration of electric drive vehicles (EDVs) requires overcoming a number of hurdles, including limited vehicle range and the elevated cost in comparison to conventional vehicles. Climate control loads have a significant impact on range, cutting it by over 50% in both cooling and heating conditions. To minimize the impact of climate control on EDV range, the National Renewable Energy Laboratory has partnered with Hyundai America and key industry partners to quantify the performance of thermal load reduction technologies on a Hyundai Sonata plug-in hybrid electric vehicle. Technologies that impact vehicle cabin heating in cold weather conditions and cabin cooling in warm weather conditions were evaluated. Tests included thermal transient and steady-state periods for all technologies, including the development of a new test methodology to evaluate the performance of occupant thermal conditioning.

Test Results and Modeling of the Honda Insight using ADVISOR

The National Renewable Energy Laboratory (NREL) has conducted a series of chassis dynamometer and road tests on the 2000 model-year Honda Insight. This paper will focus on results from the testing, how the results have been applied to NREL's Advanced Vehicle Simulator (ADVISOR), and how test results compare to the model predictions and published data. The chassis dynamometer testing included the FTP-75 emissions certification test procedure, highway fuel economy test, US06 aggressive driving cycle conducted at 0°C, 20°C, and 40°C, and the SC03 test performed at 35°C with the air conditioning on and with the air conditioning off. Data collection included bag and continuously sampled emissions (for the chassis tests), engine and vehicle operating parameters, battery cell temperatures and voltages, motor and auxiliary currents, and cabin temperatures.

Statistical Treatise on Critical Biodiesel (B100) Quality Properties in the United States from 2004-2022

The quality of neat biodiesel (B100) is critical for ensuring biodiesel blends used in diesel-powered vehicles do not adversely impact engine performance. In the United States, B100 is required to meet ASTM International’s purity and fuel property requirements in D6751, “Standard Specification for Biodiesel Fuel Blend Stock (B100) for Middle Distillate Fuels.” Here we review the development of this standard for the different grades of B100. The BQ-9000 program, which currently covers over 90% of U.S. and Canadian production volumes, is also described. Engine and original equipment manufacturers have expressed a desire for credible, third-party data on values of various ASTM B100 properties in the commercial market to inform their efforts to address future emissions and durability requirements.

SULEV and “Off-Cycle” Emissions Benefits of a Vacuum-Insulated Catalytic Converter

In previous SAE papers, the initial development and testing of a vacuum-insulated catalytic converter was presented. This paper provides an update of the converter development and an analysis of potential off-cycle emissions savings. Hot vibration, cool-down, and 1975 Federal Test Procedure (FTP-75) emissions test results are provided to demonstrate the effectiveness of design improvements in greatly increasing durability while retaining performance. Using standard drive cycles and “real-world” driving statistics with a vehicle simulator (ADVISOR©), catalyst temperature and vehicle exhaust emissions of a sport utility vehicle (SUV) were predicted for 16 days of driving (107 trips, 770 total miles). Compared to the baseline vehicle with a conventional catalytic converter, the SUV with a vacuum-insulated converter produced 66% less non-methane hydrocarbon (NMHC), 65% less carbon monoxide (CO), and 60% less oxides of nitrogen (NOx).

Range Extension Opportunities While Heating a Battery Electric Vehicle

The Kia Soul battery electric vehicle (BEV) is available with either a positive temperature coefficient (PTC) heater or an R134a heat pump (HP) with PTC heater combination [1]. The HP uses both ambient air and waste heat from the motor, inverter, and on-board-charger (OBC) for its heat source. Hanon Systems, Hyundai America Technical Center, Inc. (HATCI) and the National Renewable Energy Laboratory jointly, with financial support from the U.S. Department of Energy, developed and proved-out technologies that extend the driving range of a Kia Soul BEV while maintaining thermal comfort in cold climates. Improved system configuration concepts that use thermal storage and waste heat more effectively were developed and evaluated. Range extensions of 5%-22% at ambient temperatures ranging from 5 °C to −18 °C were demonstrated. This paper reviews the three-year effort, including test data of the baseline and modified vehicles, resulting range extension, and recommendations for future actions.

Proposal for a Vehicle Level Test Procedure to Measure Air Conditioning Fuel Use

The air-conditioning (A/C) compressor load significantly impacts the fuel economy of conventional vehicles and the fuel use/range of plug-in hybrid electric vehicles (PHEV). A National Renewable Energy Laboratory (NREL) vehicle performance analysis shows the operation of the air conditioner reduces the charge depletion range of a 40-mile range PHEV from 18% to 30% in a worst case hot environment. Designing for air conditioning electrical loads impacts PHEV and electric vehicle (EV) energy storage system size and cost. While automobile manufacturers have climate control procedures to assess A/C performance, and the U.S. EPA has the SCO3 drive cycle to measure indirect A/C emissions, there is no automotive industry consensus on a vehicle level A/C fuel use test procedure. With increasing attention on A/C fuel use due to increased regulatory activities and the development of PHEVs and EVs, a test procedure is needed to accurately assess the impact of climate control loads.

Predicting the Fuel Economy Impact of “Cold-Start” for Reformed Gasoline Fuel Cell Vehicles

Hydrogen fuel cell vehicles (FCVs) appear to be a promising solution for the future of clean and efficient personal transportation. Issues of how to generate the hydrogen and then store it on-board to provide satisfactory driving range must still be resolved before they can compete with conventional vehicles. Alternatively, FCVs could obtain hydrogen from on-board reforming of gasoline or other fuels such as methanol or ethanol. On-board reformers convert fuel into a hydrogen-rich fuel stream through catalytic reactions in several stages. The high temperatures associated with fuel processing present an engineering challenge to warm up the reformer quickly and efficiently in a vehicle environment. Without a special warmup phase or vehicle hybridization, the reformer and fuel cell system must provide all power to move the vehicle, including ¼ power in 30 s, and ½ power in 3 min to satisfy the Federal Test Procedure (FTP) cycle demands.

Performance of a NOx Adsorber Catalyst/Diesel Particle Filter System for a Heavy-Duty Engine During a 2000-Hour Endurance Test

In this study, a 15-L heavy-duty diesel engine and an emission control system consisting of diesel oxidation catalysts, NOx adsorber catalysts, and diesel particle filters were evaluated over the course of a 2000 hour aging study. The work is a follow-on to a previously documented development effort to establish system regeneration and sulfur management strategies. The study is one of five projects being conducted as part of the U.S. Department of Energy's Advanced Petroleum Based Fuels - Diesel Emission Control (APBF-DEC) activity. The primary objective of the study was to determine if the significant NOx and PM reduction efficiency (>90%) demonstrated in the development work could be maintained over time with a 15-ppm sulfur diesel fuel. The study showed that high NOx reduction efficiency can be restored after 2000 hours of operation and 23 desulfation cycles.

Mobility Energy Productivity Evaluation of Prediction-Based Vehicle Powertrain Control Combined with Optimal Traffic Management

Transportation vehicle and network system efficiency can be defined in two ways: 1) reduction of travel times across all the vehicles in the system, and 2) reduction in total energy consumed by all the vehicles in the system. The mechanisms to realize these efficiencies are treated as independent (i.e., vehicle and network domains) and, when combined, they have not been adequately studied to date. This research aims to integrate previously developed and published research on Predictive Optimal Energy Management Strategies (POEMS) and Intelligent Traffic Systems (ITS), to address the need for quantifying improvement in system efficiency resulting from simultaneous vehicle and network optimization. POEMS and ITS are partially independent methods which do not require each other to function but whose individual effectiveness may be affected by the presence of the other. In order to evaluate the system level efficiency improvements, the Mobility Energy Productivity (MEP) metric is used.

Among on-road motor vehicles, diesel-fueled heavy-duty trucks emit disproportionately high amounts of oxides of nitrogen (NOx) and particulate matter (PM). The trucking industry has taken an active interest in the use of engines powered by liquefied natural gas (LNG) to reduce NOx and PM emissions. However, major barriers exist to widespread use of LNG in trucking applications, including reduced performance and higher initial capital costs compared to diesel-fueled vehicles, as well as a limited fueling infrastructure. To help address these barriers, the California Energy Commission (Commission) joined with the South Coast Air Quality Management District (SCAQMD) and the U.S. Department of Energy's National Renewable Energy Laboratory (DOE/NREL) in cost sharing a program led by the West Coast Transportation Technology Group of Arthur D. Little, Inc. (ADLittle).

Investigation of Transmission Warming Technologies at Various Ambient Conditions

This work details two approaches for evaluating transmission warming technology: experimental dynamometer testing and development of a simplified transmission efficiency model to quantify effects under varied real world ambient and driving conditions. Two vehicles were used for this investigation: a 2013 Ford Taurus and a highly instrumented 2011 Ford Fusion (Taurus and Fusion). The Taurus included a production transmission warming system and was tested over hot and cold ambient temperatures with the transmission warming system enabled and disabled. A robot driver was used to minimize driver variability and increase repeatability. Additionally the instrumented Fusion was tested cold and with the transmission pre-heated prior to completing the test cycles. These data were used to develop a simplified thermally responsive transmission model to estimate effects of transmission warming in real world conditions.

Impacts of Biofuel Blending on MCCI Ignition Delay with Review of Methods for Defining Cycle-by-Cycle Ignition Points from Noisy Cylinder Pressure Data

Conventional diesel combustion, also known as Mixing-Controlled Compression Ignition (MCCI), is expected to be the primary power source for medium- and heavy-duty vehicles for decades to come. Displacing petroleum-based ultra-low-sulfur diesel (ULSD) as much as possible with low-net-carbon biofuels will become necessary to help mitigate effects on climate change. Neat biofuels may have difficulty meeting current diesel fuel standards but blends of 30% biofuel in ULSD show potential as ‘drop-in’ fuels. These blends must not make significant changes to the combustion phasing of the MCCI process if they are to be used interchangeably with neat ULSD. An important aspect of MCCI phasing is the ignition delay (ID), i.e. the time between the start of fuel injection and the initial premixed autoignition that initiates the MCCI process.

Impact of a Diesel High Pressure Common Rail Fuel System and Onboard Vehicle Storage on B20 Biodiesel Blend Stability

Adoption of high-pressure common-rail (HPCR) fuel systems, which subject diesel fuels to higher temperatures and pressures, has brought into question the veracity of ASTM International specifications for biodiesel and biodiesel blend oxidation stability, as well as the lack of any stability parameter for diesel fuel. A controlled experiment was developed to investigate the impact of a light-duty diesel HPCR fuel system on the stability of 20% biodiesel (B20) blends under conditions of intermittent use and long-term storage in a relatively hot and dry climate. B20 samples with Rancimat induction periods (IPs) near the current 6.0-hour minimum specification (6.5 hr) and roughly double the ASTM specification (13.5 hr) were prepared from a conventional diesel and a highly unsaturated biodiesel. Four 2011 model year Volkswagen Passats equipped with HPCR fuel injection systems were utilized: one on B0, two on B20-6.5 hr, and one on B20-13.5 hr.

Impact of Paint Color on Rest Period Climate Control Loads in Long-Haul Trucks

Cab climate conditioning is one of the primary reasons for operating the main engine in a long-haul truck during driver rest periods. In the United States, sleeper cab trucks use approximately 667 million gallons of fuel annually for rest period idling. The U.S. Department of Energy's National Renewable Energy Laboratory's (NREL) CoolCab Project works closely with industry to design efficient thermal management systems for long-haul trucks that minimize engine idling and fuel use while maintaining occupant comfort. Heat transfer to the vehicle interior from opaque exterior surfaces is one of the major heat pathways that contribute to air conditioning loads during long-haul truck daytime rest period idling. To quantify the impact of paint color and the opportunity for advanced paints, NREL collaborated with Volvo Group North America, PPG Industries, and Dometic Environmental Corporation.

Impact of Biodiesel Impurities on the Performance and Durability of DOC, DPF and SCR Technologies

It is estimated that operating continuously on a B20 fuel containing the current allowable ASTM specification limits for metal impurities in biodiesel could result in a doubling of ash exposure relative to lube-oil-derived ash. The purpose of this study was to determine if a fuel containing metals at the ASTM limits could cause adverse impacts on the performance and durability of diesel emission control systems. An accelerated durability test method was developed to determine the potential impact of these biodiesel impurities. The test program included engine testing with multiple DPF substrate types as well as DOC and SCR catalysts. The results showed no significant degradation in the thermo-mechanical properties of cordierite, aluminum titanate, or silicon carbide DPFs after exposure to 150,000 mile equivalent biodiesel ash and thermal aging. However, exposure of a cordierite DPF to 435,000 mile equivalent aging resulted in a 69% decrease in the thermal shock resistance parameter.

Impact of Biodiesel Blends on Fuel System Component Durability

An ultra-low sulfur diesel (ULSD) fuel was blended with three different biodiesel samples at 5 and 20 volume percent. The biodiesel fuels were derived from rapeseed and soybean oils, and in addition, a highly oxidized biodiesel was prepared from the soy biodiesel by oxidation under controlled conditions. A set of five elastomers commonly used in automotive fuel systems were examined before and after immersion in the six test blends and base fuel at 60°C for 1000 hours. The elastomers were evaluated for hardness, tensile strength, volume change and compression. Injector wear tests were also conducted on the base petrodiesel fuel and the biodiesel blends using a 500-hour test method developed for this study. Bosch VE (in-line) rotary pumps were evaluated for wear after testing for 500 hours on the base fuel, B5 and B20 test fuels. Additionally, a test procedure was developed to accelerate wear on common rail pumps over 500 hours.

Heat-Generated Cooling Opportunities in Vehicles

Utilizing heat-generated cooling in vehicles offers the opportunity to reduce the amount of fuel used today for air conditioning. The U.S. uses approximately 7.1 billion gallons of gasoline each year for air conditioning in vehicles. By using waste heat as the primary energy source for heat-generated cooling, we have the potential to reduce the national fuel use by 7.1 billion gallons. An engine operating at a 30% thermal efficiency releases the remaining 70% of the fuel energy as waste heat through the coolant, exhaust gases, and engine compartment. Waste heat available for a representative 115-kW engine varies from 20 to 400 kW across the engine map, with an average value over the FTP cycle of 23 kW. Temperatures of the waste heat range from 200°C surface temperatures to 600°C gas temperatures. Therefore, the magnitude of energy currently wasted is significant, and a large opportunity exists to utilize this waste heat for productive purposes.
