US 2010 Emissions Capable Camless Heavy-Duty On-Highway Natural Gas Engine

The goal of this project was to demonstrate a low emissions, high efficiency heavy-duty on-highway natural gas engine. The emissions targets for this project are to demonstrate US 2010 emissions standards on the 13-mode steady state test. To meet this goal, a chemically correct combustion (stoichiometric) natural gas engine with exhaust gas recirculation (EGR) and a three way catalyst (TWC) was developed. In addition, a Sturman Industries, Inc. camless Hydraulic Valve Actuation (HVA) system was used to improve efficiency. A Volvo 11 liter diesel engine was converted to operate as a stoichiometric natural gas engine. Operating a natural gas engine with stoichiometric combustion allows for the effective use of a TWC, which can simultaneously oxidize hydrocarbons and carbon monoxide and reduce NOx. High conversion efficiencies are possible through proper control of air-fuel ratio.

Due to its high efficiency and superior durability the diesel engine is again becoming a prime candidate for future light-duty vehicle applications within the United States. While in Europe the overall diesel share exceeds 40%, the current diesel share in the U.S. is 1%. Despite the current situation and the very stringent Tier 2 emission standards, efforts are being made to introduce the diesel engine back into the U.S. market. In order to succeed, these vehicles have to comply with emissions standards over a 120,000 miles distance while maintaining their excellent fuel economy. The availability of technologies such as high-pressure common-rail fuel systems, low sulfur diesel fuel, NOx adsorber catalysts (NAC), and diesel particle filters (DPFs) allow the development of powertrain systems that have the potential to comply with the light-duty Tier 2 emission requirements. The Impacts of Mid-level Biofuel Content in Gasoline on SIDI Engine-out and Tailpipe Particulate Matter Emissions

In this work, the influences of ethanol and iso-butanol blended with gasoline on engine-out and post three-way catalyst (TWC) particle size distribution and number concentration were studied using a General Motors (GM) 2.0L turbocharged spark ignition direct injection (SIDI) engine. The engine was operated using the production engine control unit (ECU) with a dynamometer controlling the engine speed and the accelerator pedal position controlling the engine load. A TSI Fast Mobility Particle Sizer (FMPS) spectrometer was used to measure the particle size distribution in the range from 5.6 to 560 nm with a sampling rate of 1 Hz. U.S. federal certification gasoline (E0), two ethanol-blended fuels (E10 and E20), and 11.7% iso-butanol blended fuel (BU12) were tested. Measurements were conducted at 10 selected steady-state engine operation conditions. Bi-modal particle size distributions were observed for all operating conditions with peak values at particle sizes of 10 nm and 70 nm.

The Effects of Varying EGR Test Conditions on a Direct Injection of Natural Gas Heavy-Duty Engine with High EGR Levels

Determining what exhaust gas recirculation (EGR) control parameters have the largest impact on engine performance and emissions is of critical importance when developing an EGR-equipped engine. These tests studied the effects of varying the net charge mass, the fresh air charge mass, the indicated power, and the oxygen equivalence ratio at various EGR fractions. The research was carried out on a direct-injection, natural gas fuelled, pilot-ignited four-stroke heavy-duty engine using Westport Innovations Inc.'s pilot-ignited, direct injection of natural gas technology. The testing was carried out using a prototype injector and the standard diesel-fuelled engine's combustion chamber. The results indicate that fuel efficiency, as well as emissions of Nitrogen Oxides (NOx) and Carbon Monoxide (CO) depend primarily on the EGR level, and not on the values of the EGR control parameters.

The Effects of Reingested Particles on Emissions from a Heavy-Duty Direct Injection of Natural Gas Engine

The use of exhaust gas recirculation (EGR) to control NOx emissions from direct-injection engines results in the reintroduction of exhaust particulate matter (PM) into the intake manifold. The influence of this recirculated PM on emissions from a pilot-ignited direct injection of natural gas engine was studied by installing a filter in the EGR system. Comparison tests at fixed engine conditions were conducted to identify differences between filtered and unfiltered EGR. No significant variations in gaseous or PM mass emissions were detected. This indicates that the recirculated PM is not contributing substantially to the increases in PM mass emissions commonly observed with EGR. Reductions in black carbon and ultra-fine particle exhaust concentrations in the exhaust were observed at the highest EGR fractions with the filter installed.

The Development of a Close Coupled Plus Underfloor Catalyst for a ULEV Application

A close coupled plus underfloor catalyst system was developed for achieving the ULEV performance targets. Catalyst technologies of various precious metal combinations, as well as substrates of different cell densities and wall thicknesses were investigated. Catalyst systems with relatively high precious metal loadings were required to achieved the ULEV targets after simulated engine aging. High Pd-based three way catalysts (TWC), including trimetal and Pd/Pt catalysts together with substrates of low thermal mass, were demonstrated as the appropriate selections for the close coupled position. Pt/Rh and trimetal catalysts combined with substrates of high cell density, were shown to be the promising candidates for the underfloor position.

Sulfur Management of NOx Adsorber Technology for Diesel Light-duty Vehicle and Truck Applications

Sulfur poisoning from engine fuel and lube is one of the most recognizable degradation mechanisms of a NOx adsorber catalyst system for diesel emission reduction. Even with the availability of 15 ppm sulfur diesel fuel, NOx adsorber will be deactivated without an effective sulfur management. Two general pathways are currently being explored for sulfur management: (1) the use of a disposable SOx trap that can be replaced or rejuvenated offline periodically, and (2) the use of diesel fuel injection in the exhaust and high temperature de-sulfation approach to remove the sulfur poisons to recover the NOx trapping efficiency. The major concern of the de-sulfation process is the many prolonged high temperature rich cycles that catalyst will encounter during its useful life. It is shown that NOx adsorber catalyst suffers some loss of its trapping capacity upon high temperature lean-rich exposure.

Statistical Design and Analysis Methods for Evaluating the Effects of Lubricant Formulations on Diesel Engine Emissions

The Advanced Petroleum-Based Fuels - Diesel Emissions Control (APBF-DEC) project is a joint U.S. government/industry research effort to identify optimal combinations of fuels, lubricants, engines, and emission control systems to meet projected emissions regulations during the period 2000 to 2010. APBF-DEC is conducting five separate projects involving light- and heavy-duty engine platforms. Four projects are focusing on the performance of emission control technologies for reducing criteria emissions using different fuels. This project is investigating the effects of lubricant formulation on engine-out emissions (Phase I) and the resulting impact on emission control systems (Phase II). This paper describes the statistical design and analysis methods used during Phase I of the lubricants project.

Simulated Real-World Energy Impacts of a Thermally Sensitive Powertrain Considering Viscous Losses and Enrichment

It is widely understood that cold ambient temperatures increase vehicle fuel consumption due to heat transfer losses, increased friction (increased viscosity lubricants), and enrichment strategies (accelerated catalyst heating). However, relatively little effort has been dedicated to thoroughly quantifying these impacts across a large set of real world drive cycle data and ambient conditions. This work leverages experimental dynamometer vehicle data collected under various drive cycles and ambient conditions to develop a simplified modeling framework for quantifying thermal effects on vehicle energy consumption. These models are applied over a wide array of real-world usage profiles and typical meteorological data to develop estimates of in-use fuel economy. The paper concludes with a discussion of how this integrated testing/modeling approach may be applied to quantify real-world, off-cycle fuel economy benefits of various technologies.

Save the Diesel Fueled Engine: A Clean Diesel Engine with Catalytic Aftertreatment - The Alternative to Alternate Fuels

Off-Highway diesel engines may benefit from exhaust emission control systems developed for on-highway vehicles. Both the diesel oxidation catalyst and the catalytic soot filter are being used to remove diesel smoke and odor. The advantages of both of these technologies are explained. NOx emissions control from diesel engines are now being addressed. Alternate fuels, such as methanol or natural gas, have been designed to replace diesel fuel as a measure to control NOx emissions. To avoid transfer to alternate fuels and permit continued use of diesel fuel in diesel engines, two approaches are being studied. These are the use of exhaust gas recirculation (EGR) and the development of a new technology called a lean NOx reduction catalyst. EGR, if successfully developed, probably will require the use of a catalytic soot filter. Lean NOx catalysts have been developed but still are not at a practical stage yet.

Pushing the Envelope to Near-Zero Emissions on Light-duty Gasoline Vehicles

The integration of advanced emission control technologies including advanced three-way catalysts and advanced, high cell density, ultra-thin wall substrates with advanced gasoline powertrains and advanced engine controls is necessary to achieve near-zero tailpipe emission requirements like California's SULEV or PZEV light-duty certification categories. The first gasoline vehicles meeting these near-zero regulations have been introduced in California in 2001. Advanced three-way catalysts targeted for these near-zero regulations feature layered architectures, thermally stable oxygen storage components, and segregated precious metal impregnation strategies. Engine calibration strategies focused on tight stoichiometric air/fuel control and fast catalyst heat-up immediately after engine start are important enablers to achieve near-zero hydrocarbon and NOx emissions.

Progress in Understanding the Toxicity of Gasoline and Diesel Engine Exhaust Emissions

To help guide heavy vehicle engine, fuel, and exhaust after-treatment technology development, the U.S. Department of Energy and the Lovelace Respiratory Research Institute are conducting research not addressed elsewhere on aspects of the toxicity of particulate engine emissions. Advances in these technologies that reduce diesel particulate mass emissions may result in changes in particle composition, and there is concern that the number of ultrafine (<0.1 micron) particles may increase. All present epidemiological and laboratory data on the toxicity of diesel emissions were derived from emissions of older-technology engines. New, short-term toxicity data are needed to make health-based choices among diesel technologies and to compare the toxicity of diesel emissions to those of other engine technologies.

PremAir® Catalyst System – A New Approach to Cleaning the Air

Classical approaches to pollution control have been to develop benign, non-polluting processes or to abate emissions at the tailpipe or stack before release to the atmosphere. A new technology called PremAir® Catalyst Systems1 takes a different approach and reduces ambient, ground level ozone directly. This technology takes advantage of the huge volumes of air which are processed daily by both mobile and stationary heat exchange devices. For mobile applications, the new system involves placing a catalytic coating on a vehicle's radiator or air conditioning condenser. For stationary applications, the catalytic coating typically is applied to an insert, which is attached to the air conditioning condenser. In either case, the catalyst converts ozone to oxygen as ozone containing ambient air passes over the coated radiator or condenser surfaces.

Many studies suggest that lean-NOx SCR proceeds via oxidation of NO to NO2 by oxygen, followed by the reaction of the NO2 with hydrocarbons. On catalysts that are not very effective in catalyzing the equilibration of NO+O2 and NO2, the rate of N2 formation is substantially higher when the input NOx is NO2 instead of NO. The apparent bifunctional mechanism in the SCR of NOx has prompted the use of mechanically mixed catalyst components, in which one component is used to accelerate the oxidation of NO to NO2, and another component catalyzes the reaction between NO2 and the hydrocarbon. Catalysts that previously were regarded as inactive for NOx reduction could therefore become efficient when mixed with an oxidation catalyst. Preconverting NO to NO2 opens the opportunity for a wider range of SCR catalysts and perhaps improves the durability of these catalysts. This paper describes the use of a non-thermal plasma as an efficient means for selective partial oxidation of NO to NO2.

Performance of a NOx Adsorber Catalyst/Diesel Particle Filter System for a Heavy-Duty Engine During a 2000-Hour Endurance Test

In this study, a 15-L heavy-duty diesel engine and an emission control system consisting of diesel oxidation catalysts, NOx adsorber catalysts, and diesel particle filters were evaluated over the course of a 2000 hour aging study. The work is a follow-on to a previously documented development effort to establish system regeneration and sulfur management strategies. The study is one of five projects being conducted as part of the U.S. Department of Energy's Advanced Petroleum Based Fuels - Diesel Emission Control (APBF-DEC) activity. The primary objective of the study was to determine if the significant NOx and PM reduction efficiency (>90%) demonstrated in the development work could be maintained over time with a 15-ppm sulfur diesel fuel. The study showed that high NOx reduction efficiency can be restored after 2000 hours of operation and 23 desulfation cycles.

PM and NOx Reduction by Injection Parameter Alterations in a Direct Injected, Pilot Ignited, Heavy Duty Natural Gas Engine With EGR at Various Operating Conditions

The use of pilot-ignited, direct-injected natural gas in a heavy-duty compression-ignition engine has been shown to reduce emissions while maintaining performance and efficiency. Adding recirculated exhaust gas (EGR) has been shown to further reduce emissions of nitric oxides (NOx), albeit at the cost of increased hydrocarbons (tHC), carbon monoxide (CO), and particulate matter (PM) emissions at high EGR fractions. Previous tests have suggested that reducing the delay between the diesel and natural gas injections, increasing the injection pressure, or adjusting the combustion timing have individually achieved substantial emissions benefits. To investigate the effectiveness of combining these techniques, and of using them over a wide range of operating conditions, a series of tests were carried out. The first set of tests investigated the interactions between these effects and the EGR fraction.

Overview of Diesel Emission Control-Sulfur Effects Program

This paper describes the results of Phase 1 of the Diesel Emission Control - Sulfur Effects (DECSE) Program. The objective of the program is to determine the impact of fuel sulfur levels on emissions control systems that could be used to lower emissions of nitrogen oxides (NOx) and particulate matter (PM) from vehicles with diesel engines. The DECSE program has now issued four interim reports for its first phase, with conclusions about the effect of diesel sulfur level on PM and total hydrocarbon (THC) emissions from the high-temperature lean-NOx catalyst, the increase of engine-out sulfate emissions with higher sulfur fuel levels, the effect of sulfur content on NOx adsorber conversion efficiencies, and the effect of fuel sulfur content on diesel oxidation catalysts, causing increased PM emissions above engine-out emissions under certain operating conditions.

Injection Parameter Effects on a Direct Injected, Pilot Ignited, Heavy Duty Natural Gas Engine with EGR

Pilot-ignited direct injection of natural gas fuelling of a heavy-duty compression ignition engine while using recirculated exhaust gas (EGR) has been shown to significantly reduce NOx emissions. To further investigate emissions reductions, the combustion timing, injection pressure, and relative delay between the pilot and main fuel injections were varied over a range of EGR fractions while engine speed, net charge mass, and oxygen equivalence ratio were held constant. PM emissions were reduced by higher injection pressures without significantly affecting NOx at all EGR conditions. By delaying the combustion, NOx was reduced at the expense of increased PM for a given EGR fraction. By reducing the delay between the pilot and main fuel injections at high EGR, PM emissions were substantially reduced at the expense of increased total hydrocarbon (tHC) emissions. In this research, no attempt was made to optimize the injector or combustion chamber for natural gas fuelling with EGR.

Influence of Phosphorous Poisoning on TWC Catalysts

Gasoline engine oils contain a variety of additives including phosphorous-based compounds, for maintaining their characteristics. During the life of the vehicle, oil is consumed via piston ring blowby or leakage from valve stem guides. Phosphorous compounds from the consumed oil end up being deposited on the three way conversion catalysts resulting in a degradation of the conversion efficiencies of all three pollutants, hydrocarbons, carbon monoxide and nitrogen oxides. To simulate this deterioration in performance, an accelerated aging cycle has been developed which replicates the effect of the interaction between the phosphorous species and the washcoat components. This paper describes the poison aging protocol and the effect of aging temperature, poison level and duration of aging. In this paper, we will we also discuss some of the catalyst deactivation mechanisms and methods to simulate them using dynamometer-mounted engines.
