Zebra Line Laser Heat Treated Die Development

The thermal deflection associated with the conventional die heat treating procedure usually requires extra die grinding process to fine-tune the die surface. Due to the size of the production die, the grinding is time consuming and is not cost effective. The goal of the study is to develop a new die heat treating process utilizing the flexible laser heat treatment, which could serve the same purpose as the conventional die heat treating and avoid the thermal deflection. The unique look of the developed zebra pattern laser heat treating process is defined as the Zebra Line. The heat-treating parameters and processes were developed and calibrated to produce the laser heat treating on laboratory size dies, which were subjected to the die wear test in the laboratory condition. The USS HDGI 980 XG3TM steel was selected to be carried out on the developmental dies in the cyclic bend die wear test due to its high strength and coating characteristic.

Variability Analysis of FMVSS-121 Air Brake Systems: 60-mi/hr Service Brake System Performance Data for Truck Tractors

In support of the Federal Motor Carrier Safety Administration’s (FMCSA’s) ongoing interest in connected and automated commercial vehicles, this report summarizes analyses conducted to quantify variability in stopping distance tests conducted on commercial truck tractors. The data used were retrieved from tests performed under the controlled conditions specified for FMVSS-121 air brake system compliance testing. The report explores factors affecting the variability of the service brake stopping distance as defined by 49 CFR 571.121, S5.3.1 Stopping Distance—trucks and buses stopping distance. Variables examined in this analysis include brake type, weight, wheelbase, and tractor antilock braking system (ABS). This analysis uses existing test data collected between 2010 and 2019. Several of the examined parameters affected both tractor stopping distance and stopping distance variability.

Ultrasonic Spot Welding of Galvanized Mild Steel to Magnesium AZ31B

Ultrasonic spot welding (USW) is a promising joining method for magnesium to steel to overcome the difficulties of fusion welding for these two materials with significant differences in melting temperatures. In a previous paper, the results of ultrasonic spot welding of magnesium to steel, with sonotrode engaged Mg piece, was presented. In this study, same material combination (0.8-mm-thick galvanized mild steel and 1.6-mm Mg AZ31B-H24) was used, but with sonotrode engaging steel piece. Various welding time, from 0.4 to 2.0 sec, were applied. Tensile lap-shear test, optical metallography, and scanning electron micrography were conducted for joint strength measurement and microstructural evaluation. The joint strength reached over 4.2 kN at 1.8 sec welding time. Mg-Zn eutectic was formed at the interface, indicating the interfacial temperature over 344°C. The study demonstrated USW to be a viable process for potential manufacturing of mixed-metal joints.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Tribological Characteristics of Electrolytic Coatings for Aluminum Engine Cylinder Lining Applications

The friction and wear characteristics of three commercially-available, electrolytic coatings for aluminum engine cylinder bores were compared to those of cast iron liners. A Ni/SiC electrocomposite, a hard anodized treatment, and a Plasma Electrolytic Oxidation (PEO) coating were investigated. ASTM standard test method G133-95, non-firing test method, for linearly reciprocating sliding wear was modified to use segments of piston rings and cylinder liners. Tests were conducted using Mr. Goodwrench™ 5W30 as a lubricant at room temperature. The normal force was 150N, the reciprocating frequency was 15Hz, the stroke length was 8mm, and the test duration was 60 minutes. Kinetic friction coefficients ranged from 0.1 to 0.22, typical of boundary lubrication. The Ni/SiC and cast iron samples exhibited the lowest friction. The wear resistance of the Ni/SiC coating was superior to that of cast iron.

Third Generation 980 Class AHSS: A Viable Alternative to Replace Press-Hardenable Steels (PHS) in Automotive Rear Rail Applications

Commercially available Third Generation Advanced High Strength Steels (GEN3 AHSS) are qualified by automakers worldwide. With an excellent combination of strength and ductility, GEN3 AHSS are cold-formable and have shown potential to replace press hardenable steels (PHS) in structural applications. With overall formability equivalent to 590DP, U. S. Steel 980 GEN3 AHSS (980 XG3™ AHSS) may achieve cold-formed component geometries similar to those achieved by hot-formed PHS. Furthermore 980 GEN3 AHSS demonstrates a substantial increase in post-forming yield strength due to the combined effects of work-hardening and bake-hardening-thereby contributing strongly toward crash energy management performance. The technical challenges and attributes of cold-formed 980 GEN3 AHSS are explored in this paper for an automotive rear rail application (currently PHS), including: formability analysis, wrinkling elimination and springback compensation.

The Prestrain Effect on the Sheared Edge Flangeability of Dual Phase 780 Steels

Edge flanging represents one of the forming modes employed in multistage forming, and advanced high strength steels (AHSS) are more prone to edge cracking during sheared edge flanging than the conventional high strength steels (HSS) and mild steels. The performance of the sheared edge in flanging operation depends on the remaining ductility of the material in the sheared edge after the work hardening (WH) and damage produced by blanking and subsequent forming operations. Therefore, it is important to analyze the effect of work hardening produced by blanking and subsequent forming operations prior to edge flanging on the edge flanging performance. In this study, the effect of different forming operation sequences prior to edge flanging on the edge flanging performance was analyzed for a dual phase 780 steel.

Studies on Edge Strain Hardening Produced by Trimming Operations

Advanced high strength steels (AHSS) are widely used in the automotive industry for various applications especially for structural and safety parts. One of the concerns for AHSS in stamping operations is edge fracture originating from sheared blanked edges. This type of failure cannot be predicted by computer simulations using the conventional forming limit as the failure criterion. The reason for this is that edge damage produced by the blanking operation is not incorporated into the computer models to properly simulate the material edge formability. This study presents a method to evaluate edge damage in terms of the residual stress at the sheared edge produced by the blanking operation. The method uses the level and distribution of edge strain hardening (ESH) through the material thickness as an index to characterize the edge damage caused by the shearing operation.

Structural Performance Comparison between 980MPa Generation 3 Steel and Press Hardened Steel Applied in the Body-in-White A and B-Pillar Parts

Commercially available Generation 3 (GEN3) advanced high strength steels (AHSS) have inherent capability of replacing press hardened steels (PHS) using cold stamping processes. 980 GEN3 AHSS is a cold stampable steel with 980 MPa minimum tensile strength that exhibits an excellent combination of formability and strength. Hot forming of PHS requires elevated temperatures (> 800°C) to enable complex deep sections. 980 GEN3 AHSS presents similar formability as 590 DP material, allowing engineers to design complex geometries similar to PHS material; however, its cold formability provides implied potential process cost savings in automotive applications. The increase in post-forming yield strength of GEN3 AHSS due to work and bake hardening contributes strongly toward crash performance in energy absorption and intrusion resistance.

The objective of the research presented in this paper was to assess the influence of stamping process on crash response of UltraLight Steel Auto Body (ULSAB) [1] vehicle. Considered forming effects included thickness variations and plastic strain hardening imparted in the part forming process. The as-formed thickness and plastic strain for front crash parts were used as input data for vehicle crash analysis. Differences in structural performance between crash models with and without forming data were analyzed in order to determine the effects and feasibility of integration of forming processes and crash models.

Springback Prediction and Correlations for Third Generation High Strength Steel

Third generation advanced high strength steels (3GAHSS) are increasingly used in automotive for light weighting and safety body structure components. However, high material strength usually introduces higher springback that affects the dimensional accuracy. The ability to accurately predict springback in simulations is very important to reduce time and cost in stamping tool and process design. In this work, tension and compression tests were performed and the results were implemented to generate Isotropic/Kinematic hardening (I/KH) material models on a 3GAHSS steel with 980 MPa minimum tensile strength. Systematic material model parametric studies and evaluations have been conducted. Case studies from full-scale industrial parts are provided and the predicted springback results are compared to the measured springback data. Key variables affecting the springback prediction accuracy are identified.

Review of Diesel Exhaust Aftertreatment Programs

The DOE Office of Heavy Vehicle Technologies (OHVT) and its predecessor organizations have maintained aggressive projects in diesel exhaust aftertreatment since 1993. The Energy Policy Act of 1992, Section 2027, specifically authorized DOE to help accelerate the ability of U. S. diesel engine manufacturers to meet emissions regulations while maintaining the compression ignition engines inherently high efficiency. A variety of concepts and devices have been evaluated for NOx and Particulate matter (PM) control. Additionally, supporting technology in diagnostics for catalysis, PM measurement, and catalyst/reductant systems are being developed. This paper provides a summary of technologies that have been investigated and provides recent results from ongoing DOE-sponsored R&D. NOx control has been explored via active NOx catalysis, several plasma-assisted systems, electrochemical cells, and fuel additives.

Residual Stress Distribution in a Hydroformed Advanced High Strength Steel Component: Neutron Diffraction Measurements and Finite Element Simulations

Today’s automotive industry is witnessing increasing applications of advanced high strength steels (AHSS) combined with innovative manufacturing techniques to satisfy fuel economy requirements of stringent environmental regulations. The integration of AHSS in novel automotive structure design has introduced huge advantages in mass reduction while maintaining their structural performances, yet several concerns have been raised for this relatively new family of steels. One of those concerns is their potentially high springback after forming, which can lead to geometrical deviation of the final product from its designed geometry and cause difficulties during assembly. From the perspective of accurate prediction, control and compensation of springback, further understanding on the effect of residual stress in AHSS parts is urged. In this work, the residual stress distribution in a 980GEN3 steel part after hydroforming is investigated via experimental and numerical approaches.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Replacing Press Hardenable Steel with 980 MPa Generation 3 Steel for Automotive Pillars

Press hardenable ultra high strength steel (UHSS) is commonly used for automotive components to meet crash requirements with minimal mass addition to the vehicle. Press hardenable steel (PHS) is capable of forming complex geometries with deep sections since the forming takes place at elevated temperatures up to 900 degrees Celsius (in the Austenitic phase). This forming process is known as hot-stamping. The most commonly used PHS grade is often referred to as PHS1500. After hot-stamping, it is typically required to have a yield strength greater than 950 MPa and a tensile strength greater than 1300 MPa. Most automotive design and material engineers are familiar with PHS, the hot-stamping process, and their capabilities. What is less known is the capability of 3rd Generation advanced high strength steels (AHSS) which are cold stamped, also capable of forming complex geometry, and are now in the process of, or have recently completed, qualification at most automotive manufacturers.

The composition of New Generation Vehicles under the Partnership for a New Generation of Vehicles (PNGV) program is anticipated to be significantly different from the typical automobile available now on the market. A spreadsheet cost model of the automobile recycling infrastructure was developed to estimate the potential effects of New Generation Vehicles on the future economic viability of the recycling industry. On the one hand, the higher value of aluminum is likely to cause a positive impact on the three distinct players in the recycling industry, if some technical issues are overcome. On the other hand, the economic viability of the current recycling industry may be diminished by the substitution of composites.

Real-Time Dynamic Brake Assessment for Heavy Commercial Vehicle Safety

This paper summarizes initial results and findings of a model developed to determine the braking performance of commercial motor vehicles in motion regardless of brake type or gross weight. Real-world data collected by Oak Ridge National Laboratory for a U.S. Department of Energy study was used to validate the model. Expanding on previous proof-of-concept research showing the linear relationship of brake application pressure and deceleration additional parameters such as elevation were added to the model. Outputs from the model consist of coefficients calculated for every constant pressure braking event from a vehicle that can be used to calculate a deceleration and thus compute a stopping distance for a given scenario. Using brake application pressure profiles derived from the dataset, stopping distances for light and heavy loads of the same vehicle were compared for various speed and road grades.

Predictive Model and Methodology for Heat Treatment Distortion

The heat treatment of steel parts is an essential step in the manufacturing of high-performance components for a variety of commercial and military products. Distortion in the size and shape of parts resulting from the heat treatment process is a pervasive manufacturing problem that causes higher finishing costs, excessive scrap and rework, long delivery times, and negative environmental impact. To date, techniques that have been developed to reduce or eliminate heat treatment distortion are largely based on experience and have been limited to trial and error. This presentation describes the philosophy and results of an ongoing collaborative project to develop a methodology and computer simulation capability to predict ferrous alloy component response (distortion, residual stress, and microstructure) to industrial heat treatment processes for automotive, truck, bearing, and aerospace applications.

Performance of a Printed Bimetallic (Stainless Steel and Bronze) Engine Head Operating under Stoichiometric and Lean Spark Ignited (SI) Combustion of Natural Gas

Additive manufacturing was used to fabricate a head for an automotive-scale single-cylinder engine operating on natural gas. The head was consisted of a bimetallic composition of stainless steel and bronze. The engine performance using the bimetallic head was compared against the stock cast iron head. The heads were tested at two speeds (1200 and 1800 rpm), two brake mean effective pressures (6 and 10 bar), and two equivalence ratios (0.7 and 1.0). The bimetallic head showed good durability over the test and produced equivalent efficiencies, exhaust temperatures, and heat rejection to the coolant to the stock head. Higher combustion temperatures and advanced combustion phasing resulted from use with the bimetallic head. The implication is that with optimization of the valve timing, an efficiency benefit may be realized with the bimetallic head.

Optimizing Long Term Hydrogen Fueling Infrastructure Plans on Freight Corridors for Heavy Duty Fuel Cell Electric Vehicles

The development of a future hydrogen energy economy will require the development of several hydrogen market and industry segments including a hydrogen based commercial freight transportation ecosystem. For a sustainable freight transportation ecosystem, the supporting fueling infrastructure and the associated vehicle powertrains making use of hydrogen fuel will need to be co-established. This paper develops a long-term plan for refueling infrastructure deployment using the OR-AGENT (Optimal Regional Architecture Generation for Electrified National Transportation) tool developed at the Oak Ridge National Laboratory, which has been used to optimize the hydrogen refueling infrastructure requirements on the I-75 corridor for heavy duty (HD) fuel cell electric commercial vehicles (FCEV).
