Vibration Analysis of Drive Line and Suspension Using Finite Element Models

Finite element aodels have been developed to analyze drive line and suspension vibration. For the analysis of booming noise, we have addressed the optimization of the differential gear carrier mounting system by using a virtual system and realization of it considering many constraints. To reduce the differential whine noise, a simulation method considering the transmitting error of the differential gear was applied. And we have approached for the subtle arrangements of many structural resonances with detail research of the drive line and suspension. For the reduction of road noise, we adopted the approach of shifting the node of the rear suspension member mode.

Valve Rocker Arm Material for Investment Casting

In order to develop the valve rocker arm material for the new type engine, we investigated various materials whose chemical compositions were selected using 30% chromium cast iron, which had shown good results in screening evaluation tests, as the basis. High chromium cast irons are well known for their abrasive wear resistance, but it has been very difficult to apply them for use as rocker arm material because their machinability is very poor, and because it is difficult for them to have a regular microstructure. In this paper, both the manufacturing method for the rocker arm which decreases the disadvantages that high chromium cast iron have and the rocker arm material best suited for this method are described.

Two-hole Injector Improves Transient Performance and Exhaust, Emissions of 4-valve Engines

One of the main causes of the inadequate transient response of a 4-valve engine was established as being partition wall-wetting. The possibility of resolving this problem by improving fuel atomization was investigated. An air-mix type injector, although producing finer droplets with more uniform distribution, was not found effective in improving transient response. The development of a two-hole injector is described. This new injector produces twin sprays which are directed into the siamese intake ports without wetting the partition wall. As a consequence, the lean A/F ratio excursion is reduced, torque stumble is eliminated and the conversion efficiency of a three-way catalyst is increased.

Toyota's U340E Four-speed Automatic Transaxle

TOYOTA has designed a new family of automatic transaxles named the “Super ECT”. These are the next generation of automatic transaxles (AT), for FWD passenger cars. The aim of this development was compactness, lightness, and improvements in fuel economy and shift quality. There are several kinds of transaxles included in this group to match each of the FWD passenger cars and engines. The “U340E,” a four-speed automatic transaxle, has been developed as one member of this family. This is one of the most compact and light AT in its class, and has greatly contributed to the fuel economy of vehicles. This paper will give an overview of the “Super ECT” and the major features and performance of the U340E.

Toyota EC-HYMATIC – A New Full Time 4WD System for Automatic Transmission

Toyota has developed a new full time 4WD system, called “EC-HYMATIC” or Electronically Controlled - HYdraulic Multi-plate clutch Active Traction Intelligent Control. This system permits an automatic torque transfer, depending on driving conditions, for front and rear wheels under control of the speed difference between the two. The system developed consists of a center differential, a speed difference control clutch system employing multi-plate clutch, and a gear set for rear axle drive. The speed difference control clutch system is controlled by a unique electro-hydraulic system using a microcomputer. An extensive use of computer simulations and vehicle test and evaluation has successfully developed an appropriate control strategy for the clutch system. The new 4WD system, EC-HYMATIC, considerably improves handling characteristics, traction performance and stability of a 4WD vehicle.

To prevent global warming, further reductions in carbon dioxide are required. It is therefore important to promote the spread of electric vehicles powered by internal combustion engines and electric vehicles without internal combustion engines. As a result, emissions from hybrid electric vehicles equipped with internal combustion engines should be further reduced. Interest in catalytic reactions in an electric field with a higher catalytic activity compared to conventional catalysts has increased because this technology consumes less energy than other electrical heating devices. This study was therefore undertaken to apply a catalytic reaction in an electric field to an exhaust emission control. First, the original experimental equipment was built with a high voltage system used to conduct catalytic activity tests.

The automobile industry currently faces many challenges which may greatly impact on its foundry operations. One of these challenges, consumers'' demand for greater fuel efficiency, can be met by reducing the weight of castings used in automobiles, and minimizing engineering tolerances. In answer to this particular demand, engine foundries have begun to either produce cylinder blocks or other castings with aluminum rather than cast iron. However, if a reduction in weight (thin wall and near-net shaping) can be realized with cast iron, there would be numerous merits from the perspective of cost and compactness and there would be much more flexibility in automotive parts design.

Thermal Flow Analysis of Hybrid Transaxle Surface Using Newly-Developed Heat Flux Measurement Method

This research developed a new measurement technology for thermal analysis of the heat radiation from a hybrid transaxle case surface to the air and improved the heat radiation performance. This heat flux measurement technology provides the method to measure heat flux without wiring of sensors. The method does not have effects of wiring on the temperature field and the flow field unlike the conventional methods. Therefore, multipoint measurement of heat flux on the case surface was enabled, and the distribution of heat flux was quantified. To measure heat flux, thermal resistances made of plastic plates were attached to the case surface and the infrared thermography was used for the temperature measurement. The preliminary examination was performed to confirm the accuracy of the thermal evaluation through heat flux measurement. The oil in the transaxle was heated and the amount of heat radiation from the case surface was measured.

Thermal Fatigue Life Prediction for Stainless Steel Exhaust Manifold

This paper describes the application of a life prediction method for stainless steel exhaust manifolds. Examination of the exhaust manifold cracks indicated that many of the failures could be attributed to out-of-phase thermal fatigue due to compressive strains that occur at high temperatures. Therefore, the plastic strain range was used as the crack initiation criteria. In addition, the comparison of the calculated thermal fatigue stress-strain hysteresis to the experimental hysteresis made it clear that it was essential to use the stress-strain data that was obtained through tensile and compression testing by keeping the test specimens at the maximum temperature of the thermal fatigue test mode. A finite element crack prediction method was developed using the aforementioned material data and good results were obtained.

Thermal Analysis of the Exhaust Line Focused on the Cool-Down Process

At the engine restart, when the temperature of the catalytic converter is low, additional fuel consumption would be required to warm up the catalyst for controlling exhaust emission.The aim of this study is to find a thermally optimal way to reduce fuel consumption for the catalyst warm up at the engine restart, by improving the thermal retention of the catalytic converter in the cool down process after the previous trip. To make analysis of the thermal flow around the catalytic converter, a 2-D thermal flow model was constructed using the thermal network method. This model simulates the following processes: 1) heat conduction between the substrate and the stainless steel case, 2) heat convection between the stainless steel case and the ambient air, 3) heat convection between the substrate and the gas inside the substrate, 4) heat generation due to chemical reactions.

This paper describes a new 2.4-liter 16-valve in-line four-cylinder engine, 2TZ-FE, which has been mounted horizontally on a new minivan, the TOYOTA PREVIA. This engine has the TOYOTA original compact 4-valve DOHC system (scissors gear mechanism), and TOYOTA's newest technologies, such as 75 deg. slant cylinder and Separated accessory Drive System. The compact configuration reduces the height of this engine to only 44Omm (17.3-inches). Engine location is under the flat floor on the midship rear-wheel-drive vehicle and allows the PREVIA to have a spacious cabin with walkthrough. Its high performance, 103kW at 500Orpm and 209Nm at 4000rpm, has been achieved through updated technologies, such as: Knock Controll System (KCS), well studied intake system and exhaust manifold which is made of stainless steel double pipe. At the same time, high reliability and quietness have been achieved for the 2TZ-FE by TOYOTA's updated technologies.

This paper describes an integrated CAD/CAM system on an EWS. This system is based on the CAD and CAM systems on large scale computers which have been developed and put into practical use in Toyota Motor Corporation. All the functions of these systems are compactly integrated into this system. We have established the following technologies through its development. (1) A method for construction of data structure common to CAD and CAM (2) A database structure that enables efficient data retrievals Owing to these technologies, a non-expensive integrated CAD/CAM system on an EWS has been developed, which can be introduced in small-sized parts suppliers. This system has already been put into practical use since early 1988, and used by more than ten suppliers. Much more suppliers are also planning to introduce this system in near future.

The Color Specification of Surrogate Roadside Objects for the Performance Evaluation of Roadway Departure Mitigation Systems

Roadway departure mitigation systems for helping to avoid and/or mitigate roadway departure collisions have been introduced by several vehicle manufactures in recent years. To support the development and performance evaluation of the roadway departure mitigation systems, a set of commonly seen roadside surrogate objects need to be developed. These objects include grass, curbs, metal guardrail, concrete divider, and traffic barrel/cones. This paper describes how to determine the representative color of these roadside surrogates. 24,762 locations with Google street view images were selected for the color determination of roadside objects. To mitigate the effect of the brightness to the color determination, the images not in good weather, not in bright daylight and under shade were manually eliminated. Then, the RGB values of the roadside objects in the remaining images were extracted.

Study of Anti-Corrosive Property of Engine Coolant for Aluminum Cylinder Heads

Recently, use of aluminum engine parts has increased for fuel economy and power improvements. Aluminum cylinder heads, for example, are currently used in most engines. But, only low performance engine coolants are available for prevention of heat-transfer corrosion of aluminum cylinder heads. The authors have studied a laboratory test method that is able to accurately evaluate the performance of engine coolants for prevention of aluminum cylinder head corrosion. And we have developed the new test method by changing the test specimen temperature higher and the engine coolant temperature lower than the ASTM D4340 test. The new test has been confirmed engine bench test. We evaluated further the performance of many engine coolants of the world for prevention of aluminum cylinder head corrosion using the new test. We have known that there were a lot of poor performance engine coolants in the world.

Studies on Carbon Canester to Satisfy LEVII EVAP Regulations

Recently, the California Air Resources Board (CARB) has proposed a new set of evaporative emissions and “Useful Life” standards, called LEVII EVAP regulations, which are more stringent than those of the enhanced EVAP emissions regulations. If the new regulations are enforced, it will become increasingly important for the carbon canister to reduce Diurnal Breathing Loss (DBL) and to prevent deterioration of the canister. Therefore, careful studies have been made on the techniques to meet these regulations by clarifying the working capacity deterioration mechanism and the phenomenon of DBL in a carbon canister. It has been found that the deterioration of working capacity would occur if high boiling hydrocarbons, which are difficult to purge, fill up the micropores of the activated carbon, and Useful Life could be estimated more accurately according to the saturated adsorption mass of the activated carbon and the canister purge volume.

Stability of a One Box Type Vehicle in a Cross-Wind-An Analysis of Transient Aerodynamic Forces and Moments

One-box type vehicles are especially liable to a loss of stability when entering a region of cross-wind. The reasons for this instability were investigated using scale models and by means of a mathematical simulation. Results indicated that yawing moment attains a peak at a precise position of the vehicle relative to the cross-wind. Visualization of the air flow and measurement of the pressure distributions established the cause of the phenomenon. Furthermore a study was conducted into the effects of body shape on stability and the efficacy of various modifications was assessed.

Simulator Motion Sickness Evaluation Based on Eye Mark Recording during Vestibulo-Ocular Reflex

The driving simulator (DS) developed by Toyota Motor Corporation simulates acceleration using translational (XY direction) and tilting motions. However, the driver of the DS may perceive a feeling of rotation generated by the tilting motion, which is not generated in an actual vehicle. If the driver perceives rotation, a vestibulo-ocular reflex (VOR) is generated that results in an unnecessary correction in the driver's gaze. This generates a conflict between the vestibular and visual sensations of the driver and causes motion sickness. Although such motion sickness can be alleviated by reducing the tilting motion of the DS, this has the effect of increasing the amount of XY motion, which has a limited range. Therefore, it is desirable to limit the reduction in the tilting motion of the DS to the specific timing and amount required to alleviate motion sickness. However, the timing and extent of the VOR has yet to be accurately identified.
