Wheel Dust Measurement and Root Cause Assessment

North American drivers particularly dislike wheel dust (brake dust on their wheels). For some vehicle lines, customer surveys indicate that wheel dust is a significant concern. For this reason, Ford and its suppliers are investigating the root causes of brake dust and developing test procedures to detect wheel dust issues up-front. Intuitively, it would appear that more brake wear would lead to more wheel dust. To test this hypothesis, a gage was needed to quantitatively measure the wheel dust. Gages such as colorimeters were evaluated to measure the brightness (L*) of the wheel, which ranged from roughly 70-80% (clean) to 10-20% (very dirty). Gage R&R's and subjective ratings by a panel of 30 people were used to validate the wheel dust gages. A city traffic vehicle test and an urban dynamometer procedure were run to compare the level of wheel dust for 10 different lining types on the same vehicle.

Verification of Driver Status Monitoring Camera Position Using Virtual Knowledge-Based Engineering

A DMS (Driver Monitoring System) is one of the most important safety features that assist in the monitoring functions and alert drivers when distraction or drowsiness is detected. The system is based in a DSMC (Driver Status Monitoring Camera) mounted in the vehicle's dash, which has a predefined set of operational requirements that must be fulfilled to guarantee the correct operation of the system. These conditions represent a trade space analysis challenge for each vehicle since both the DSMC and the underlying vehicle’s requirements must be satisfied. Relying upon the camera’s manufacturer evaluation for every iteration of the vehicle’s design has proven to be time-consuming, resources-intensive, and ineffective from the decision-making standpoint.

Utilization of a Chassis Dynamometer for Development of Exterior Noise Control Systems

The development of systems and components for control of exterior noise has traditionally been done through an iterative process of on road testing. Frequently, road testing of vehicle modifications are delayed due to ambient environmental changes that prevent testing. Vehicle dynamometers used for powertrain development often had limited space preventing far field measurements. Recently, several European vehicle manufacturers constructed facilities that provided adequate space for simulation of the road test. This paper describes the first implementation of that technology in the U.S.. The facility is typical of those used world wide, but it is important to recognize some of the challenges to effective utilization of the technique to correlate this measurement to on road certification.

Using an Assembly Sequencing Application to React to a Production Constraint: a Case Study

Ford Motor Company’s assembly plants build vehicles in a certain sequence. The planned sequence for the plant’s trim and final assembly area is developed centrally and is sent to the plant several days in advance. In this work we present the study of two cases where the plant changes the planned sequence to cope with production constraints. In one case, a plant pulls ahead two-tone orders that require two passes through the paint shop. This is further complicated by presence in the body shop area of a unidirectional rotating tool that allows efficient build of a sequence “A-B-C” but heavily penalizes a sequence “C-B-A”. The plant changes the original planned sequence in the body shop area to the one that satisfies both pull-ahead and rotating tool requirements. In the other case, a plant runs on lean inventories. Material consumption is tightly controlled down to the hour to match with planned material deliveries.

Historically, the long development time required to produce a new automobile has meant that the electronics in that vehicle might lag the state-of-the-art by several years. For traditional vehicle electronics, this was certainly an appropriate delay, ensuring through extensive testing and qualification that the quality and reliability of the electronic systems met rigorous standards. However, with the growing consumer-oriented electronics content in today's vehicles, it is becoming more difficult for the automotive manufacturers to meet consumers' expectations with older technology. Couple this with the fast-paced consumer product cycle, typically nine to eighteen and the result is increasing pressure on the vehicle manufacturers from after-market electronics suppliers, who can update their product lines as fast as the component manufacturers can produce new models.

Tire Tread Performance Modification Utilizing Polymeric Additives

Tire manufacturers have long grappled with the challenge of balancing the conflicting tire attributes of traction, rolling resistance, and treadwear. Improvements to one of these “magic triangle” attributes often comes at the expense of the other attributes. Recent regulations have further increased the pressure on manufacturers to produce optimized tires with minimal performance compromises. In order to meet this challenge, the tire industry is looking to new material systems beyond the traditional tire tread components. Polymeric materials beyond the base elastomers and processing oils used in tread provide opportunities to modify the physical and viscoelastic properties of tread. In this study, various polymeric materials were evaluated as additives in a model tire tread formulation. Hydrocarbon resin, high styrene resin, and thermoplastic styrene elastomers were added to the model formulation at various loading levels and through various addition strategies.

The Search for a Truly International Radio Frequency Interference Standard

SAE J551a (radio interference from ignition systems) was the first Standard revised specifically for compatibility with international requirements. Subsequent revisions (presently 551g) have made it significantly more stringent than the standard used overseas. U.S. automotive manufacturers have voluntarily designed vehicles to conform since 1962, without the necessity of Federal regulation. Liaison with Canada resulted in the use of the SAE Standard when RFI regulations were promulgated. Twenty years international negotiations have resulted in a common concept for North American and world requirements. The RFI Subcommittee will continue harmonization toward the objective of achieving a worldwide standard.

THE CADILLAC FRAME: A New Design Concept for Lower Cars

THE 1957 Cadillac frame is a significant step in design progress toward the ever lower passenger cars demanded by customers and, therefore, car manufacturers. Stemming from tests and experimental designs in process since 1950, this frame combines reduction in height with a slight increase in structural efficiency. It reverses the trend toward the more costly and heavier structures usually associated with lower cars. Mr. Milliken discusses in Part I the steps Cadillac has taken in the last 19 years to reduce the height 9½ in. to 55½ in. The “Tubular Cenrer-X” frame of the 1957 Eldorado Brougham was the latest and most successful answer to the problem. In Part II Mr. Parker describes the A. O. Smith Corp.'s development of the basic idea and the experimental phases and testing which led to the production designs.

Rapid and effective windshield defrosting has been the goal of various investigations by automotive engineers around the world. Car manufacturers have invested considerable resources to satisfy the thermal needs, safety requirements, and comfort demands of their customers. This paper addresses the climate control issues of defrosting automotive windshields. The paper summarizes the state of knowledge of the various approaches for improving defroster performance. Experimental as well as computational efforts, accompanied by heating techniques and heat boosters will be presented. The paper also features relevant measurement methods for airflow and thermal patterns, and discusses current challenges. Recommendations are made on where to focus engineering and design efforts given the state of present technologies.

SAE Standard Procedure J2747 for Measuring Hydraulic Pump Airborne Noise

This work discusses the development of SAE procedure J2747, “Hydraulic Pump Airborne Noise Bench Test”. This is a test procedure describing a standard method for measuring radiated sound power levels from hydraulic pumps of the type typically used in automotive power steering systems, though it can be extended for use with other types of pumps. This standard was developed by a committee of industry representatives from OEM's, suppliers and NVH testing firms familiar with NVH measurement requirements for automotive hydraulic pumps. Details of the test standard are discussed. The hardware configuration of the test bench and the configuration of the test article are described. Test conditions, data acquisition and post-processing specifics are also included. Contextual information regarding the reasoning and priorities applied by the development committee is provided to further explain the strengths, limitations and intended usage of the test procedure.

Phase-based TEOM Measurements Compared with Traditional Filters for Diesel PM

Collection of diesel exhaust using the Tapered Element Oscillating Microbalance (TEOM) instrument was investigated as an alternative to the traditional method of filter weighing for particulate matter mass determination. Such an approach, if successful, would eliminate considerable manual labor involved in weighing, as well as the delay of hours or days before final results were known. To avoid known artifacts in the second-by-second mode of operation, the TEOM was used in a phase-by-phase mode and was equilibrated with air of constant temperature and humidity before each measurement. Electrically operated valves were used to automate the equilibration and measurement process. The study also included a comparison between two types of TEOM filter - an older type and a new one designed by the TEOM manufacturer for more uniform flow and less flexing. Best results were obtained with the TEOM using the new filter under no-flow conditions.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

The New Global Circuit Numbering System (NGCNS) changes the way we do business. It leverages the synergies between the powerful engineering design tools (CAD/CAE) and service diagnostic tools, improving vehicle service and customer satisfaction. NGCNS will provide a clear concise systematic way to identify circuits in vehicle schematics from the Engineer to the Service Technician. NGCNS was developed with input from the Service Technicians, Engineers, and Wire Harness Suppliers from around the world. It defines the circuit number based on the Potential, System, Sub-system and Function (PSF) of the respective portion of the circuit. The color of the wire helps the technician to quickly determine the correct diagnostic voltage by indicating constant voltages (i.e. power and ground) with a color and the function with a second color. NGCNS is being implemented globally throughout the Ford enterprise and will begin to show up at dealers in 2005.

Modularity in product architecture and its significance in product development have become an important product design topics in the last few decades. Several Product Modularity definitions and methodologies were developed by many researchers; however, most of the definitions and concepts have proliferated to the extent that it is difficult to apply one universal definition for modular product architecture and in product development. Automotive seat modular strategy and key factors for consideration towards modular seat design and assemblies are the main focus of this work. The primary objectives are focused on the most “natural segmentation” of the seat elements (i.e., cushions, backs, trims, plastics, head restraints, etc.) to enable the greatest ease of final assembly and greatest flexibility for scalable feature offerings around common assembly “hard-points.”

Current vehicles contain millions of lines of code, and millions of dollars are spent each year fixing software issues. Most new features are software controlled and many times include distributed functionality, resulting in increased vehicle software content and accelerated complexity. Minimizing Supply Chain Impact in a Synchronous Build Operation: Optimizing Buffer Size

Automotive operations experience substantial financial losses when any one item, from a set of vehicle-specific sequenced parts, is unavailable. Justifying the appropriate buffer size using “heuristics” is increasingly difficult as “lean” advocates push for smaller inventories. One costly scenario is the painted body buffer in operations where the sequence of parts for final assembly is determined prior to the start of the paint process. To provide an objective methodology for determining buffer building capacity and target fill level, we developed a cost optimization model. This demonstrates, graphically, the criticality of proper buffer sizes and the cost effectiveness of designing the final assembly operations with the capability of short-term storage for a small amount (2 - 10) of sequenced parts, when the expected painted body is not available. The model is easily modified to suit a particular situation, by revising the input parameters to more appropriate values.

In order to optimize the development of bolted joints used to components attachments in the Sidemember of commercial vehicles, the joints development has become relevant to better definition of the fasteners size, eliminating overweight and avoiding under or super-sized. This paper presents a development sequential approach of bolted joints applied on commercial vehicles ensuring the correct specifications usage of the fasteners and the joint to keep their clamp force. The evaluations were conducted based on theoretical and practical aspects applied on products and in the definition of all elements contained in a joint. The calculation methodology was developed based on standardized bolts and forces generated through the reactions of the components required for each vehicle family.
