Virtual GDI Engine as a Tool for Model-Based Calibration

Recent and forthcoming fuel consumption reduction requirements and exhaust emissions regulations are forcing the development of innovative and particularly complex intake-engine-exhaust layouts. In the case of Spark Ignition (SI) engines, the necessity to further reduce fuel consumption has led to the adoption of direct injection systems, displacement downsizing, and challenging intake-exhaust configurations, such as multi-stage turbocharging or turbo-assist solutions. Further, the most recent turbo-GDI engines may be equipped with other fuel-reduction oriented technologies, such as Variable Valve Timing (VVT) systems, devices for actively control tumble/swirl in-cylinder flow components, and Exhaust Gas Recirculation (EGR) systems. Such degree of flexibility has a main drawback: the exponentially increasing effort required for optimal engine control calibration.

Vehicle Dynamics Modeling for Real-Time Simulation

This paper presents a 14 degrees of freedom vehicle model. Despite numerous software are nowadays commercially available, the model presented in this paper has been built starting from a blank sheet because the goal of the authors was to realize a model suitable for real-time simulation, compatible with the computational power of typical electronic control units, for on-board applications. In order to achieve this objective a complete vehicle dynamics simulation model has been developed in Matlab/Simulink environment: having a complete knowledge of the model's structure, it is possible to adapt its complexity to the computational power of the hardware used to run the simulation, a crucial feature to achieve real-time execution in actual ECUs.

New and upcoming exhaust emissions regulations and fuel consumption reduction requirements are forcing the development of innovative and particularly complex intake-engine-exhaust layouts. Especially in the case of Compression Ignition (CI) engines, the HC-CO-NOx-PM after-treatment system is becoming extremely expensive and sophisticated, and the necessity to further reduce engine-out emission levels, without significantly penalizing fuel consumption figures, may lead to the adoption of intricate and challenging intake-exhaust systems configurations. The adoption of both long- and short-route Exhaust Gas Recirculation (EGR) systems is one example of such situation, and the need to precisely measure (or estimate) mass flow rates in the various elements of the gas exchange circuit is one of the consequences.

Thermal Management Strategies for SCR After Treatment Systems

While the Diesel Particulate Filter (DPF) is actually a quasi-standard equipment in the European Diesel passenger cars market, an interesting solution to fulfill NOx emission limits for the next EU 6 legislation is the application of a Selective Catalytic Reduction (SCR) system on the exhaust line, to drastically reduce NOx emissions. In this context, one of the main issues is the performance of the SCR system during cold start and warm up phases of the engine. The exhaust temperature is too low to allow thermal activation of the reactor and, consequently, to promote high conversion efficiency and significant NOx concentration reduction. This is increasingly evident the smaller the engine displacement, because of its lower exhaust system temperature (reduced gross power while producing the same net power, i.e., higher efficiency).

Statistical Analysis of Knock Intensity Probability Distribution and Development of 0-D Predictive Knock Model for a SI TC Engine

Knock is a non-deterministic phenomenon and its intensity is typically defined by a non-symmetrical distribution, under fixed operating conditions. A statistical approach is therefore the correct way to study knock features. Typically, intrinsically deterministic knock models need to artificially introduce Cycle-to-Cycle Variation (CCV) of relevant combustion parameters, or of cycle initial conditions, to generate different knock intensity values for a given operating condition. Their output is limited to the percentage of knocking cycles, once the user imposes an arbitrary knock intensity threshold to define the correlation between the number of knocking events and the Spark Advance (SA). In the first part of the paper, a statistical analysis of knock intensity is carried out: for different values of SA, the probability distributions of an experimental Knock Index (KI) are self-compared, and the characteristics of some percentiles are highlighted.

Statistical Analysis of Indicating Parameters for Knock Detection Purposes

Specific power and efficiency of gasoline engines are influenced by factors such as compression ratio and Spark Advance (SA) regulation. These factors influence the combustion development over the crank angle: the trade-off between performance and the risk of irreversible damages is still a key element in the design of both high-performance (racing) and low-consumption engines. This paper presents a novel approach to the problem, with the objective of defining a damage-related and operating conditions-independent index. The methodology is based on the combined analysis of indicating parameters, such as Cumulated Heat Release (CHR), Indicated Mean Effective Pressure (IMEP) and 50% Mass Fraction Burned (MFB50), and typical knock detection parameters, estimated by means of the in-cylinder pressure sensor signal. Knocking combustions have several consequences, therefore they can be detected in many ways.

Setup of a 1D Model for Simulating Dynamic Behaviour of External Gear Pumps

External gear pumps are widely used in many different applications because of their relatively low costs and high performances, especially in terms of volumetric and mechanical efficiency. The main weaknesses of external gear pumps can be summarized as follows: 1 Sudden increase or decrease of pressure inside volumes between teeth, which could lead respectively to noise emissions and to cavitation onset; 2 Necessity of limiting power losses and increasing volumetric efficiency, obtainable by reducing leakage flows between components; 3 Need of maintaining an ad-hoc minimum lubrication film thickness. In recent years many efforts, in terms of mathematical models and experimental tests, were done in order to limit energy losses and noise emissions. With the aim of deeply studying dynamic behaviour of external gear pumps and addressing their design, a 1D model was developed by means AMESim® code.

Performance Assessment of a Model-Based Combustion Control System to Decrease the Brake Specific Fuel Consumption

The challenge of industrial carbon footprint reduction is led by the engine manufacturers that are developing new technologies and fuels to lower CO2 emissions. Although the deployment of relevant investments for the development of battery electric vehicles, diesel, and gasoline cars are still widely used, especially for their longer operating range, faster refueling, and lower cost. For this reason, more efficient traditional internal combustion engines can guide the transition towards new propulsion systems. In this document, the innovative piston damage and exhaust gas temperature models previously developed by the authors are reversed and coupled to manage the combustion process, increasing the overall energy conversion efficiency. The instantaneous piston erosion and the exhaust gas temperature at the turbine inlet are evaluated according to the models’ estimation which manages both the spark advance, and the target lambda.

Performance Assessment of Gasoline PPC in a Light-Duty CI Engine

In the past years, stringent emission regulations for Internal Combustion (IC) engines produced a large amount of research aimed at the development of innovative combustion methodologies suitable to simultaneously reduce fuel consumption and engine-out emissions. Previous research demonstrates that the goal can be obtained through the so-called Low Temperature Combustions (LTC), which combine the benefits of compression-ignited engines, such as high compression ratio and unthrottled lean operation, with a properly premixed air-fuel mixture, usually obtained injecting gasoline-like fuels with high volatility and longer ignition delay. Gasoline Partially Premixed Combustion (PPC) is a promising LTC technique, mainly characterized by the high-pressure direct-injection of gasoline and the spontaneous ignition of the premixed air-fuel mixture through compression, which showed a good potential for the simultaneous reduction of fuel consumption and emissions in CI engines.

The primary target of the internal combustion engines design is to lower the fuel consumption and to enhance the combustion process quality, in order to reduce the raw emission levels without performances penalty. In this scenario the direct injection system plays a key role for both diesel and gasoline engines. The spray dynamic behaviour is crucial in defining the global and the local air index of the mixture, which in turns affects the combustion process development. At the same time it is widely recognized that the spray formation is influenced by numerous parameters, among which also the cavitation process inside every single hole of the injector nozzle. The proper prediction of the cavitation development inside the injector nozzle holes is crucial in predicting the liquid jet emerging from them.

The water injection is one of the recognized technologies capable of helping the future engines to work at full load conditions with stoichiometric mixture. In the present work, a methodology for the CFD simulation of reacting flow conditions using AVL Fire code v. 2020 is applied for the assessment of the water injection effect on modern GDI engines. Both Port Water Injection and Direct Water Injection have been tested for the same baseline engine configuration under reacting flow conditions. The ECFM-3Z model adopted for combustion and knock simulations have been performed by adopting correlations for laminar flame speed, flame thickness and ignition delay times prediction, to consider the modified chemical behavior of the mixture due to the added water vapor.

Non-Intrusive Methodology for Estimation of Speed Fluctuations in Automotive Turbochargers under Unsteady Flow Conditions

The optimization of turbocharging systems for automotive applications has become crucial in order to increase engine performance and meet the requirements for pollutant emissions and fuel consumption reduction. Unfortunately, performing an optimal turbocharging system control is very difficult, mainly due to the fact that the flow through compressor and turbine is highly unsteady, while only steady flow maps are usually provided by the manufacturer. For these reasons, one of the most important quantities to be used onboard for optimal turbocharger system control is the rotational speed fluctuation, since it provides information both on turbocharger operating point and on the energy of the unsteady flow in the intake and exhaust circuits. This work presents a methodology that allows determining the instantaneous turbocharger rotational speed through a proper frequency processing of the signal coming from one accelerometer mounted on the turbocharger compressor.

Today, the contribution of the transportation sector on greenhouse gases is evident. The fast consumption of fossil fuels and its impact on the environment have given a strong impetus to the development of vehicles with better fuel economy. Hybrid electric vehicles fit into this context with different targets, starting from the reduction of emissions and fuel consumption, but also for performance and comfort enhancement. Lamborghini has recently invested in the development of a hybrid super sport car, due to performance and comfort reasons. Aventador series gearbox is an Independent Shift Rod gearbox with a single clutch and during gear shifts, as all the single clutch gearbox do, it generates a torque gap. To avoid the additional weight of a Dual Clutch Transmission, a 48V Electric Motor has been connected to the wheels, in a P3 configuration, to fill the torque gap, and to habilitate regenerative braking and electric boost functions.

Innovative Techniques for On-Board Exhaust Gas Dynamic Properties Measurement

The purpose of this paper is to present some innovative techniques developed for an unconventional utilization of currently standard exhaust sensors, such as HEGO, UEGO, and NOx probes. In order to comply with always more stringent legislation about pollutant emissions, intake-exhaust systems are becoming even more complex and sophisticated, especially for CI engines, often including one or two UEGO sensors and a NOx sensor, and potentially equipped with both short-route and long-route EGR. Within this context, the effort to carry out novel methods for measuring the main exhaust gas dynamic properties exploiting sensors installed for different purposes, could be useful both for control applications, such as EGR rates estimation, or cost reduction, minimizing the on-board devices number. In this work, a gray-box model for measuring the gas mass flow rate, based on standard NOx sensor operating parameters of its heating circuit, is analyzed.

Geometric and Fluid-Dynamic Characterization of Actual Open Cell Foam Samples by a Novel Imaging Analysis Based Algorithm

Metallic open-cell foams have proven to be valuable for many engineering applications. Their success is mainly related to mechanical strength, low density, high specific surface, good thermal exchange, low flow resistance and sound absorption properties. The present work aims to investigate three principal aspects of real foams: the geometrical characterization, the flow regime characterization, the effects of the pore size and the porosity on the pressure drop. The first aspect is very important, since the geometrical properties depend on other parameters, such as porosity, cell/pore size and specific surface. A statistical evaluation of the cell size of a foam sample is necessary to define both its geometrical characteristics and the flow pattern at a given input velocity. To this purpose, a procedure which statistically computes the number of cells and pores with a given size has been implemented in order to obtain the diameter distribution.

Experimental and Numerical Investigation on the EGR System of a New Automotive Diesel Engine

In this paper an integrated experimental and numerical approach is applied to optimize a new 2.5l, four valve, turbocharged DI Diesel engine, developed by VM Motori. The study is focused on the EGR system. For this engine, the traditional dynamometer bench tests provided 3-D maps for brake specific fuel consumption and emissions as a function of engine speed and brake mean effective pressure. Particularly, a set of operating conditions has been considered which, according to the present European legislation, are fundamental for emissions. For these conditions, the influence of the amount of EGR has been experimentally evaluated. A computational model for the engine cycle simulation at full load has been built by using the WAVE code. The model has been set up against experiments, since an excellent agreement has been reached for all the relevant thermo-fluid-dynamic parameters. The simulation model has been used to gain a better insight on the EGR system operations.

Experimental Investigation on the Effects of Cooled Low Pressure EGR and Water Injection on Combustion of a Turbocharged GDI Engine

This work focuses on the effects of cooled Low Pressure EGR and Water Injection observed by conducting experimental tests consisting mainly of Spark Advance sweeps at different cooled LP-EGR and WI rates. The implications on combustion and main engine performance indexes are then analysed and modelled with a control-oriented approach, showing that combustion duration and phase and exhaust gas temperature are the main affected parameters. Results show that cooled LP-EGR and WI have similar effects, being the associated combustion speed decrease the main cause of exhaust gas temperature reduction. Experimental data is used to identify control-oriented polynomial models able to capture the effects of LP-EGR and WI on both these aspects. The limitations of LP-EGR are also explored, identifying maximum compressor volumetric flow and combustion stability as the main ones.

Diesel Exhaust Fluid (DEF) Supply System Modelling for Control and Diagnosis Applications

The Selective Catalytic Reduction (SCR) system installed on the exhaust line is currently widely used on Diesel heavy-duty trucks and it is considered a promising technique for light and medium duty trucks, large passenger cars and off-highway vehicles, to fulfill future emission legislation. Some vehicles of these last categories, equipped with SCR, have been already put on the market, not only in the US, where the emission legislation on Diesel vehicles is more restrictive, but also in Europe, demonstrating to be already compliant with the upcoming Euro 6. Moreover, new and more stringent emission regulations and homologation cycles are being proposed all over the world, with a consequent rapidly increasing interest for this technology. As a matter of fact, a physical model of the Diesel Exhaust Fluid (DEF) supply system is very useful, not only during the product development phase, but also for the implementation of the on-board real-time controller.

Development and Software in the Loop Validation of a Model-based Water Injection Combustion Controller for a GDI TC Engine

Turbocharged (TC) engines work at high Indicated Mean Effective Pressure (IMEP), resulting in high in-cylinder pressures and temperatures, improving thermal efficiency, but at the same time increasing the possibility of abnormal combustion events like knock and pre-ignition. To mitigate knocking conditions, engine control systems typically apply spark retard and/or mixture enrichment, which decrease indicated work and increase specific fuel consumption. Many recent studies have advocated Water Injection (WI) as an approach to replace or supplement existing knock mitigation techniques. Water reduces temperatures in the end gas zone due to its high latent heat of vaporization. Furthermore, water vapor acts as diluent in the combustion process. In this paper, the development of a novel closed-loop, model-based WI controller is discussed and critically analyzed.

Development and Experimental Validation of a Control-Oriented Empirical Exhaust Gas Temperature Model

Modern turbo-charged downsized engines reach high values of specific power, causing a significant increase of the exhaust gas temperature. Such parameter plays a key role in the overall powertrain environmental impact because it strongly affects both the catalyst efficiency and the turbine durability. In fact, common techniques to properly manage the turbine inlet gas temperature are based on mixture enrichment, which causes both a steep increase in specific fuel consumption and a decrease of catalyst efficiency. At the test bench, exhaust gas temperature is typically measured using thermocouples that are not available for on-board application, and such information is processed to calibrate open-loop look-up-tables. A real-time, reliable, and accurate exhaust temperature model would then represent a strategic tool for improving the performance of the engine control system.
