Using IAC Database for Longitudinal Study of Small to Medium Sized Automotive Industry Suppliers' Energy Intensity Changes

Industries related to automotive manufacturing and its supply chain play a key role in leaving a carbon footprint during an automobile's life cycle. Per the report from Lawrence Berkeley National Laboratory (LBNL) in March, 2008 [1], “motor vehicle industry in the U.S. spends about $3.6 billion on energy annually.” The proposed research will focus on energy savings opportunities in automotive manufacturing and its supplier network. The US Department of Energy (DOE) funds 24 Industrial Assessment Centers (IAC) throughout the U.S. that conduct energy assessments at many of these facilities. The results of these assessments are summarized in a database maintained by Rutgers University which acts as the central management body for all the IACs. This research will present key concepts summarized from this database.

Use of the West Virginia University Truck Test Cycle to Evaluate Emissions from Class 8 Trucks

Emissions from light duty vehicles have traditionally been measured using a chassis dynamometer, while heavy duty testing has been based on engine dynamometers. However, the need for in-use vehicle emissions data has led to the development of two transportable heavy duty chassis dynamometers capable of testing buses and heavy trucks. A test cycle has been developed for Class 8 trucks, which typically have unsyncronized transmissions. This test cycle has five peaks, each consisting of an acceleration, cruise period, and deceleration, with speeds and acceleration requirements that can be met by virtually all vehicles in common service. Termed the “WVU 5 peak truck test”, this 8 km (5 mile) cycle has been used to evaluate the emissions from diesel and ethanol powered over-the-road tractors and from diesel and ethanol powered snow plows, all with Detroit Diesel 6V92 engines.

Turbocharging a Bi-Fuel Engine for Performance Equivalent to Gasoline

A bi-fuel engine capable of operating either on compressed natural gas (CNG) or gasoline is being developed for the transition to alternative fuel usage. A Saturn 1.9 liter 4-cylinder engine was selected as a base powerplant. A control system that allows closed-loop optimization of both fuel delivery and spark timing was developed. Stock performance and emissions of the engine, as well as performance and emissions with the new controller on gasoline and CNG, have been documented. CNG operation in an engine designed for gasoline results in power loss because of the lower volumetric efficiency with gaseous fuel use, yet such an engine does not take advantage of the higher knock resistance of CNG. It is the goal of this research to use the knock resistance of CNG to recover the associated power loss. The two methods considered for this include turbocharging with a variable boost wastegate and raising the compression ratio while employing variable valve timing.

Transient Response in a Dynamometer Power Absorption System

In order to obtain meaningful analyses of exhaust gas emissions and fuel economy for a heavy duty vehicle from a chassis dynamometer, the accurate simulation of road load characteristics is crucial. The adjusted amount of power to be absorbed by the chassis dynamometer during road driving of the tested vehicle needs to be calculated. In this paper, the performance of the chassis dynamometer under transient load cycle operations is discussed and the transient response of the power absorption system is presented. In addition, the design criteria of the chassis dynamometer used to test heavy duty vehicles under steady and transient load is described.

The paper captures the recent events in relation with the Volkswagen (VW) Emissions Scandal and addresses the impact of this event on the future of power train development. The paper analyses the impact on the perspectives of the internal combustion engine, the battery based electric car and the hydrogen based technology. The operation of the United States Environmental Protection Agency (EPA), VW and the United States prosecutor, sparked by the action of the International Council on Clean Transportation (ICCT) is forcing the Original Equipment Manufacturers (OEM) towards everything but rationale immediate transition to the battery based electric mobility. This transition voids the value of any improvement of the internal combustion engine (ICE), especially in the lean burn, compression ignition (CI) technology, and of a better hybridization of powertrains, both options that have much better short term perspectives than the battery based electric car.

Speciation of Hydrocarbon Emissions from a Medium Duty Diesel Engine

Growing concern over ground-level ozone and its role in smog formation has resulted in extensive investigation into identifying ozone sources. Motor vehicle exhaust, specifically oxides of nitrogen and hydrocarbons, have been identified as major ozone precursors in urban areas. Past research has concentrated on assessing the impact of emissions from gasoline fueled light duty vehicles. However, little work has been done on identifying ozone precursors from medium and heavy duty diesel fueled vehicles. This paper presents the results of testing performed on a Navistar T 444E 190 horsepower diesel engine which is certified as a light/heavy-duty emissions classification and is used in medium duty trucks up to 11,800 kg (26,000 lb) GVW. Regulated emissions and speciated hydrocarbon emissions were collected using a filter, bag and Tenax adsorption cartridges for both steady state and transient engine operation.

Rotor Shaft Bearing Analysis for Selected Rand Cam™ Engine Configurations

Analysis of two types of bearings has been performed for the rotor shaft of the Rand Cam™ engine. Rolling element bearings and a combination of journal and thrust bearings for selected engine configurations have been considered. The engine configurations consist of four, five, six, seven, and eight vanes. The bearing geometry and orientation was also addressed. This analysis is crucial due to the potentially large axial loading on the bearings and the need for the bearing arrangement to be compact and reliable. An emphasis was placed on the combination of fluctuating axial and radial loads and the resulting effect upon the bearings. Tapered roller bearings were found to be effective. However, a combination of journal and thrust bearings is a more compact bearing arrangement for this application. The eight vane configuration is the most desirable configuration based upon the bearing analysis.

Roll and Pitch Produced During an Uneven Wing Deployment of a Hybrid Projectile

Uneven wing deployment of a Hybrid Projectile (HP), an Unmanned Aerial Vehicle (UAV) that is ballistically launched and then transforms, was investigated to determine the amount of roll and pitch produced during wing deployment. During testing of an HP prototype, it was noticed that sometimes the projectile began to slightly roll after the wings were deployed shortly after apogee. In this study, an analytical investigation was done to determine how the projectile body dynamics would be affected by the wings being deployed improperly. Improper and uneven wing deployment situations were investigated throughout the course of this study. The first analyzed was a single wing delaying to open. The second was if only one wing was to lock into a positive angle of incidence. The roll characteristics when both wings were deployed but only one was locked into an angle of incidence resulted in a steady state roll rate of 4.5 degrees per second.

Performance Evaluation of Metal Matrix Composites Bolted Joints

Recent advances in Metal Matrix Composites have made them ready for transition to large-volume production and commercialization. Such new materials seem to allow the fabrication of higher quality parts at less than 50 percent of the weight as compared to steel. The increasing requirements of weight savings and extended durability motivated the potential application of MMC technology into the heavy vehicle market. However, significant technical barriers such as joining are likely to hinder the broad applications of MMC materials in heavy vehicles. The focus of this paper is to examine the feasibility of manufacturing and the behavior of bolted joint connections made from aluminum matrix reinforced with Silicon Carbide (SiC) particles. Two reinforcement ratios: 20% and 45% were considered in this study. The first part of the paper concentrates on experimental evaluation of bolted MMC joints.

Natural Gas and Diesel Transit Bus Emissions: Review and Recent Data

Natural Gas engines are viewed as an alternative to diesel power in the quest to reduce heavy duty vehicle emissions in polluted urban areas. In particular, it is acknowledged that natural gas has the potential to reduce the inventory of particulate matter, and this has encouraged the use of natural gas engines in transit bus applications. Extensive data on natural gas and diesel bus emissions have been gathered using two Transportable Heavy Duty Vehicle Emissions Testing Laboratories, that employ chassis dynamometers to simulate bus inertia and road load. Most of the natural gas buses tested prior to 1997 were powered by Cummins L-10 engines, which were lean-burn and employed a mechanical mixer for fuel introduction. The Central Business District (CBD) cycle was used as the test schedule.

Measurement Delays and Modal Analysis for a Heavy Duty Transportable Emissions Testing Laboratory

Concern over atmospheric pollution has led to the development of testing procedures to evaluate the hydrocarbon, carbon dioxide, carbon monoxide and oxides of nitrogen emissions from internal combustion engines. In order to perform emissions testing on vehicles, a chassis dynamometer capable of simulating expected driving conditions must be employed. West Virginia University has developed a Heavy Duty Transportable Emissions Testing Laboratory to perform chassis testing on trucks and buses. Emissions from the vehicle are monitored and recorded over the duration of a testing schedule. Usually the vehicle emissions from the whole test are reported as mass of emissions per unit distance driven. However, there is interest in relating the instantaneous emissions to the immediate conditions at specific points in the test, and in determining the emissions for discrete segments of the test (modal analysis).

Investigation of Relationship between System Efficiency Curve & Measurement and Verification (M&V) of Energy Savings

This research attempts to investigate the effect of change in system curve on the energy intensity method of measurement and verification of energy savings. With recent push from US government on energy efficiency through EPACT 2007 and upturn in performance contracted energy efficiency project implementations the effective and accurate evaluation of energy savings as compared to the baseline is of paramount importance. The authors have studied different methods of Measurement and Verification (M&V) of energy savings from literature to compare and contrast and clearly bring out merits and de-merits of each. Finally, the role of production level variable plays in establishing the baseline energy usage is discussed. Though modern models proposed in the literature of determining baseline energy usage consider production level, this variable is compounded from two variables viz., time of usage of a system and fraction of total capacity usage.

Investigation of On-Road Crosswinds on Interstate Tractor-Trailer Aerodynamic Efficiency

Heavy duty tractor-trailers under freeway operations consume about 65% of the total engine shaft energy to overcome aerodynamic drag force. Vehicles are exposed to on-road crosswinds which cause change in pressure distribution with a relative wind speed and yaw angle. The objective of this study was to analyze the drag losses as a function of on-road wind conditions, on-road vehicle position and trajectory. Using coefficient of drag (CD) data available from a study conducted at NASA Ames, Geographical Information Systems model, time-varying weather data and road data, a generic model was built to identify the yaw angles and the relative magnitude of wind speed on a given route over a given time period. A region-based analysis was conducted for a study on interstate trucking operation by employing I-79 running through West Virginia as a case study by initiating a run starting at 12am, 03/03/2012 out to 12am, 03/05/2012.

Interim Results from Alternative Fuel Truck Evaluation Project

The objective of this project, which is supported by the U.S. Department of Energy (DOE) through the National Renewable Energy Laboratory (NREL), is to provide a comprehensive comparison of heavy-duty trucks operating on alternative fuels and diesel fuel. Data collection from up to eight sites is planned. Currently, the project has four sites: Raley's in Sacramento, CA (Kenworth, Cummins L10-300G, liquefied natural gas - LNG); Pima Gro Systems, Inc. in Fontana, CA (White/GMC, Caterpillar 3176B Dual-Fuel, compressed natural gas - CNG); Waste Management in Washington, PA (Mack, Mack E7G, LNG); and United Parcel Service in Hartford, CT (Freightliner Custom Chassis, Cummins B5.9G, CNG). This paper summarizes current data collection and evaluation results from this project.

Innovative Design Concepts for Lightweight Floors in Heavy Trailers

Currently, the chassis assembly contributes about 73 percent of the overall weight of a 14.63 m long haul trailer. This paper presents alternative design concepts for the structural floor of a van trailer utilizing sandwich panels with various material and geometric characteristics of the core layer in order to reduce its weight significantly below that of the current design configuration. The main objective of the new designs is to achieve optimal tradeoffs between the overall structural weight and the flexural stiffness of the floor. Various preliminary design concepts of the core designs were compared on the basis of a single section of the core structure. Six different designs were analyzed by weight, maximum displacement and maximum stress under bending and torsion loads. Each concept was kept uniform by length, thickness, loading and boundary conditions. Each design concept was examined through testing of scaled model for floor assemblies.

In-Use Emissions and Performance Monitoring of Heavy Duty Vehicles Using a Transportable Transient Chassis Test Facility

Regulated gaseous and particulate emissions were obtained from in-use vehicles, two trucks and two buses, operated on the Transportable Heavy Duty Engine Emissions Testing Laboratory. Presented here is the data on transient emissions from a refuse truck with a Cummins LTA10-260 engine, a GMC tractor with a CAT 3176 engine and two buses with Detroit Diesel 6V-92TA engines (one with a particulate trap and the other without) when tested on different fuels. The reported study on in-use heavy duty vehicles is part of an on-going program aimed at establishing a database on the exhaust emissions from vehicles tested on a chassis dynamometer under conditions that represent the ‘real-world’ situations. The paper also discusses, briefly, the entire testing laboratory. The Transportable Laboratory can be effectively used in testing programs, such as recall, deterioration and emission factors.

Heavy Duty Testing Cycles: Survey and Comparison

The need to assess the effect of exhaust gas emissions from heavy duty vehicles (buses and trucks) on emission inventories is urgent. Exhaust gas emissions measured during the fuel economy measurement test procedures that are used in different countries sometimes do not represent the in-use vehicle emissions. Since both local and imported vehicles are running on the roads, it is thought that studying the testing cycles of the major vehicle manufacturer countries is worthy. Standard vehicle testing cycles on chassis dynamometer from the United States, Canada, European Community Market, and Japan1 are considered in this study. Each of the tested cycles is categorized as either actual or synthesized cycle and its representativness of the observed driving patterns is investigated. A total of fourteen parameters are chosen to characterize any given driving cycle and the cycles under investigation were compared using these parameters.

Guidance and Range Extension Control System for a Hybrid Projectile

A Hybrid Projectile (HP) is a ballistically launched round that transforms into an Unmanned Aerial Vehicle (UAV) at a designated point during flight. Aerodynamic control surfaces and associated control laws were sought that would extend the projectile's range using body lift and include guidance for a selected point of impact. Several challenges were encountered during the modification of an existing projectile, in this case a 40mm round, to achieve range extension and controllability. The control surfaces must be designed to allow for de-spin, controllability, and natural static stability. Also, a control system with laws and guidance relationships between heading, pitch or glide rate, and the associated aerodynamic surface movements needed to be developed. The designed aerodynamic surfaces, external ballistics, and control methods developed were modeled in a projectile flight simulator built in MATLAB.

Exhaust Emissions from In-Use Heavy Duty Vehicles Tested on a Transportable Transient Chassis Dynamometer

Exhaust gas composition and particulate matter emission levels were obtained from in-use heavy duty transit buses powered by 6V-92TA engines with different fuels. Vehicles discussed in this study were pulled out of revenue service for a day, in Phoenix, AZ, Pittsburgh, PA and New York, NY and tested on the Transportable Heavy Duty Vehicle Emissions Testing Laboratory employing a transient chassis dynamometer. All the vehicles, with engine model years ranging from 1982 to 1992, were operated on the Federal Transit Administration Central Business District Cycle. Significant reductions in particulate matter emissions were observed in the 1990-1992 model year vehicles equipped with the trap oxidizer systems. Testing vehicles under conditions that represent “real world” situations confirmed the fact brought to light that emission levels are highly dependent upon the maintenance and operating conditions of the engines.
