An Investigation on Drilling of Epoxy Composites by Taguchi Method

Abstract Effects of process parameters such as rotational speed, feed rate, and drill diameters on the drilling behavior of basalt-epoxy-based composites including 2.5 wt.% Al2O3 particles manufactured by mixing and compression method were investigated by Taguchi’s technique. The experimental results showed that the burr height (BH) increased considerably almost linearly with an increase in the drill diameter, while it remained stable with speed and decreased the feed rate slightly. There was an excellent correlation between the control factors and responses, BH of basalt fiber-reinforced plastics (BFRPs) through the Taguchi approach. The model had an adjusted R2 value of 96.3%. Generally, the inclusion of Al2O3 particles in BFRP increased its cutting force properties. Optimized drilling conditions for the input variables to produce the lowest response of the BH for composites were rotational speed of 560 rpm and feed rate of 0.28 mm/rev and a drill diameter of 4.5 mm.

Application of Taguchi-Based Grey System for Multi Aspects Optimization on Wire Electric Discharge Machining of Aluminum-Graphene Nanoplatelets Composites

Abstract Aluminum Metal Matrix Composite (AMMC) materials have loftier individualities and are known as an alternative material for a range of aerospace and automotive engineering applications. Reinforcement inclusion makes the components tougher, resulting in low performance of machining by traditional conservative machining practices. The present study presents a detailed review of the machinability of AMMC (Pure Aluminum + Graphene nanoplatelets) using Wire Electric Discharge Machining (WEDM). For WEDM of AMMC, a multi-objective optimization method is proposed to evaluate possible machining parameters in order to achieve better machining efficiency. Taguchi’s approach to the design of experiments is used to organize the experiments. For performing experiments, an L27 orthogonal array was selected. Five input process variables were considered for this study. The Grey Relational Analysis (GRA) is used to achieve the best features of multi-performance machining.

Artificial Lightning Tests on Metal and CFRP Automotive Bodies: A Comparative Study

Abstract Carbon fiber reinforced plastic (CFRP) has been used in automobiles as well as airplanes. Because of its light weight and high strength, CFRP is a good choice for making vehicle bodies lighter, which would improve fuel economy. Conventional metal bodies provide a convenient body return for electric wiring and offer good shielding against electromagnetic fields. Although CFRP is a conductor, its conductivity is much lower than that of metals. Therefore, CFRP bodies are usually not useful for electric wiring. In thunderstorms, an automotive body is considered to be a Faraday cage that protects the vehicle’s occupants from the potential harms of lightning. Before CFRP becomes widely applied to automotive bodies, its electric and electromagnetic properties need to be investigated in order to determine whether it also works as a Faraday cage against lightning. In this article, CFRP and metal body vehicles were tested under artificial lightning.

Carbon Fiber/Epoxy Mold with Embedded Carbon Fiber Resistor Heater - Case Study

Abstract The paper presents a complete description of the design and manufacturing of a Carbon Fiber/epoxy mold with an embedded Carbon Fiber resistor heater, and the mold performances in terms of its surface temperature distribution and thermal deformations resulting from the heating. The mold was designed for manufacturing aileron skins from Vacuum Bag Only prepreg cured at 135°C. The glass transition temperature of the used resin-hardener system was about 175°C. To ensure homogenous temperature of the mold working surface in the course of curing, the Carbon Fiber heater was embedded in a layer of a highly heat-conductive cristobalite/epoxy composite, forming the core of the mold shell. Because the cristobalite/epoxy composite displayed much higher thermal expansion than CF/epoxy did, thermal stresses could arise due to this discrepancy in the course of heating.

Characterization of Friction Stir Processed Aluminum-Graphene Nanoplatelets Composites

Abstract The present study deals with the investigation on microstructural and mechanical properties of friction stir processed (FSPed) pure Aluminum (Al)-Graphene Nanoplatelets (GNPs) composites. Composite specimens such as castings were made by blending 0.5 wt.%, 1.0 wt.%, 1.5 wt.%, and 2.0 wt.% of GNPs in pure Al matrix using the ultrasonic-assisted stir casting technique (UASCT). Also for enhancement of mechanical properties via grain refinement the friction stir processing (FSP) has been employed, as well as mechanical properties like tensile strength and microhardness were evaluated. Moreover, the microstructural analysis were done using Scanning Electron Microscope (SEM), Field Emission Scanning Electron Microscope (FESEM), transmission electron microscopy (TEM), and X-Ray Diffraction (XRD) examination were also performed for inspecting the changes occurred during synthesis of the fabricated composites after FSP.

Comparative Study on the Fatigue Behavior of Jute-Wool Felt/Epoxy Hybrid and Glass Fiber/Epoxy Composite

Abstract Currently, there is a growing tendency to incorporate natural fibers in composites due to their affordability, lightweight nature, and eco-friendliness. Researchers are continuously exploring new materials that offer improved mechanical properties for a broader range of applications. In this work, an experimental investigation on tensile and fatigue behavior of jute-wool felt-reinforced epoxy hybrid laminate is carried, in addition to an E-glass fiber-reinforced epoxy laminate that helps in comparison. Constant amplitude tensile fatigue test is conducted for 80%, 70%, and 60% of the ultimate load of respective composites at a stress ratio of 0.1 and frequency of 7 Hz for both laminates. The jute-wool felt composite showed good fatigue resistance. Though glass fiber composite showed higher tensile strength, jute-wool felt composite exhibits higher fatigue performance than glass fiber composites at higher stress levels.

Data Manipulation Approach and Parameters Interrelationships of the High-Pressure Torsion for AA6061-15%SiCp Composite

Abstract On contrast to the qualitative approach used in the majority of researches, an evaluation quantitative approach is introduced not only to depict the plain individual effect of the influence of the high-pressure torsion (HPT) processing conditions on the microstructural and Hv-values of the ultra-hard nanostructured AA6061-15%SiCp composite but also to detect its possible parameters functional interaction and nonlinear trends involved. Experimental data were used to establish many adequate and significant empirical models to detect and to evaluate the mutual functional interrelationships between the Hv-values of the composite, each of HPT processing pressure, and number of revolutions. For each group of interrelated parameters, the preferred selected developed model has been exploited to generate the relevant contours and response surface graphs.

Design and Analysis of Aircraft Lift Bag

Abstract Aircraft lift bag is the equipment used for the recovery of an aircraft and is considered as a lifting equipment. Boeing 737 is a domestic aircraft considered for designing this bag. The aircraft lift bag is made of composite material, and the most widely used materials are nylon and neoprene. A composite material is used to make the bag lightweight and easy to handle. For calculation of properties and the engineering constant of the respective composite materials, micromechanics approach is used, in which the method of Representative Volume Element (RVE) is taken into consideration. The loading and boundary conditions are the exact replica of the working conditions. The operation of this bag is completely pneumatic. The stresses induced in the bag are analyzed in finite element software and are compared with the calculated theoretical values. CATIA is used to model the bag, and ABAQUS is used for the finite element calculations.

Effect of Ball Milling on the Tensile Properties of Aluminum-Based Metal Matrix Nanocomposite Developed by Stir Casting Technique

Abstract Combining ball milling with stir casting in the synthesis of nanocomposites is found effective in increasing the strength and ductility of the nanocomposites. In the first step, the nanoparticles used as reinforcement are generated by milling a mixture of aluminum (Al) and manganese dioxide (MnO2) powders. A mixture of Al and MnO2 powders are mixed in the ratio of 1:2.4 by weight and milled at 300 rpm in a high-energy planetary ball mill for different durations of 120 min, 240 min, and 360 min to generate nano-sized alumina (Al2O3) particles. It is supposed that the powders have two different roles during milling, firstly, to generate nano-sized Al2O3 by oxidation at the high-energy impact points due to collision between Al and MnO2 particles, and secondly, to keep nano-sized Al2O3 particles physically separate by the presence of coarser particles.

Effect of Silicon Carbide/Tungsten Carbide on Mechanical and Corrosion Properties of Aluminum 6061 Hybrid Metal Matrix Composites

Abstract Aluminum hybrid composites are driving a new trend in metal matrix composites for high strength-to-weight ratio applications such as the automotive industry (piston–cylinder, brakes, shafts), aircraft (engines, airframe), aerospace (space panels), and marine (body frame). Al 6061 is chosen as the matrix for its compatibility and excellent castability in the current work. The reinforcements were silicon carbide (SiC) of size 65μ and tungsten carbide (WC) of 3–5μ due to their enhancing mechanical and corrosion behavior with low density. Composites were prepared through stir casting using different quantities of SiC wt.% 10 and 15, while WC is 0–6% by weight in 2% increments. The results show that mechanical properties such as tensile strength and hardness enhanced due to the gradual strengthening of grains leads to high wear resistance. SEM images of tensile failure show that pits, voids, cracks, burrs, and grain fractures characterize composite failure.

Effects of Reflux Temperature and Molarity of Acidic Solution on Chemical Functionalization of Helical Carbon Nanotubes

Abstract The use of nanomaterials and nanostructures have been revolutionizing the advancements of science and technology in various engineering and medical fields. As an example, Carbon Nanotubes (CNTs) have been extensively used for the improvement of mechanical, thermal, electrical, magnetic, and deteriorative properties of traditional composite materials for applications in high-performance structures. The exceptional materials properties of CNTs (i.e., mechanical, magnetic, thermal, and electrical) have introduced them as promising candidates for reinforcement of traditional composites. Most structural configurations of CNTs provide superior material properties; however, their geometrical shapes can deliver different features and characteristics. As one of the unique geometrical configurations, helical CNTs have a great potential for improvement of mechanical, thermal, and electrical properties of polymeric resin composites.

Evaluation of Thermal Roll Formed Thick Composite Panels Using Surface NDT Methods

Abstract Inspection of Composite panels is vital to the assessment of their ability to be fit for purpose. Conventional methods such as X-ray CT and Ultrasonic scanning can be used, however, these are often expensive and time consuming processes. In this paper we investigate the use of off-the-shelf Non-Destructive Test, NDT, equipment utilizing Fringe projection hardware and open source software to rapidly evaluate a series of composite panels. These results are then verified using destructive analysis of the panels to prove the reliability of the rapid NDT methods for use with carbon composite panels. This process allows us to quickly identify regions of geometric intolerance or formed defects without the use of expensive sub-surface scanning systems, enabling a fast and cost effective initial part evaluation system. The focus of this testing series is on 6mm thick pre-preg carbon-epoxy composite laminates that have been laid up using AFP and formed using TRF.

Fabrication and Experimental Evaluation of a Vascular-Cooled Polymer Matrix Composite Single-Cylinder Engine Block

Abstract Over the proceeding decades, polymer-based materials have become increasingly crucial to modern automobile design due to their high strength-to-weight and stiffness-to-weight ratios, ability to be manufactured into complex geometries, corrosion resistance, and high structural damping. However, metals remain the dominant material in internal combustion engines (ICEs) mainly due to the hot temperatures experienced. Polymers are susceptible to softening and even degrading in these hot under-the-hood environments. Here, we apply vascular cooling to an engine block to address this issue. In vascular cooling, a fluid is circulated through a network of small channels manufactured directly into the structural material to regulate its temperature, improving the structural performance for ICE applications.

Improve Heat Resistance of Composite Engine Cowlings Using Ceramic Coating Materials, Experimental Design and Testing

Abstract A large amount of heat generated in the engineering compartment in a hovering helicopter may lead to premature degradation of inner skin of its engine cowling and cause serious failure on the engine cowling. This study proposes a solution of improving heat resistance of the helicopter engine cowlings by replacing the currently used intumescent coating with a ceramic coating material, Cerakote C-7700Q. Oven and flame tests were designed and conducted to evaluate the heat resistance of Cerakote C-7700Q. The test results show that the currently used painting scheme of the engine cowlings failed the 220°C oven test while after replacing the epoxy seal coat with the Cerakote, the new painting system passed the 220°C test in regards to painting bubbling. Based on that, a new painting scheme with C-7700Q implemented was recommended.

Industrial Framework for Identification and Verification of Hot Spots in Automotive Composite Structures

Abstract In this article, a framework for efficient strength analysis of large and complex automotive composite structures is presented. This article focuses on processes and methods that are compliant with common practice in the automotive industry. The proposed framework uses efficient shell models for identification of hot spots, automated remodelling and analysis of found hot spots with high-fidelity models and finally an automated way of post-processing the detailed models. The process is developed to allow verification of a large number of load cases in large models and still consider all potential failure modes. The process is focused on laminated composite primary structures. This article highlights the challenges and tools for setting up this framework.

Influence of Graphene Nanoplatelets Addition on Microstructural and Mechanical Properties of Pure Aluminum through Ultrasonic-Assisted Stir Casting Technique

Abstract Using an ultrasonic-assisted stir casting method, a pure aluminum (Al) matrix (99% purity) was mixed with Graphene Nanoplatelets (GNPs) in various proportions ranging from 0.5 wt.% to 2.0 wt.% to create a Metal Matrix Composite. The microstructural and mechanical behavior of pure Al-graphene composites were studied experimentally, and it was discovered that Al with 1.0 wt.% graphene composite exhibits improved mechanical properties, with a 38.80% increase in tensile strength and a 56.07% increase in microhardness. Furthermore, field-emission scanning electron microscope (FESEM) and transmission electron microscope (TEM) were used to inspect the composites’ exterior morphology, and fractography of the tensiled composites, as well as X-ray diffraction (XRD) analysis, was used to observe the materials’ stage changes.

Abstract It is clear that modern carbon fiber (CF) manufacturing methods will go beyond luxurious or limited-use CF products toward a vast and unlimited commercial revolution of CF uses in multiple engineering applications. This expansion of the unlimited use of CF will be a major challenge for researchers to provide in-depth information to define the mechanical properties of CF products and the extent to which these properties are affected by various environmental factors. Therefore, defining the carbon fiber-reinforced polymer (CFRP) properties under different loading and environmental conditions is critical for extreme operating conditions. Sunlight, heat, and humidity have become a research focus to explore the impact of these parameters on the morphological and mechanical characteristics of the CFRP.

Investigation on Design of a New Horizontal K-Type Configuration for Internal Combustion Engine

Abstract In recent times, due to possible depletion of fossil fuels, it is necessary to design fuel-efficient engines with better performance characteristics. This will not only save energy but will also facilitate its sustainability. From the era since engines are developed, vibrations is one of the most serious problem that needed attention. Configuration of an engine plays a very crucial role in stability and balancing of the parts. Considering this aspect, this work focuses on designing of a new horizontal K-type configuration, which is better balanced and stable than the existing configurations. Center of gravity influences stability and power-weight ratio is one of the key parameter when it comes to performance of the engine. The higher the power-weight ratio, the better is the performance of the engine. Reducing the inertia of rotating and reciprocating components has a positive impact on fuel efficiency.

Investigation on the Effect of Al2O3 and B4C Ceramic Particles on Mechanical Properties of AA7075 Metal Matrix Composites

Abstract The present research work aims to investigate the mechanical properties of AA 7075 hybrid composite reinforced with aluminum oxide (Al2O3) and boron carbide (B4C). In this research, fabrication of composites is completed in two stages: In the first stage, the Al2O3 composites were fabricated and mechanical properties were tested. The reinforcement weight percentage (wt%) of Al2O3 having the maximum value of tensile strength, hardness, and flexural strength and impact energy is selected and reinforced with a different weight percentage of B4C to investigate the effect. The internal structure of the composite is observed using a scanning electron microscope to analyze the fracture mechanism. The tensile strength, flexural strength, and hardness of the composites increased with an increase in the weight percentage of reinforcement.

Investigation on the Surface Structure and Tribological Characterization of 10 wt.% ZrO2-Reinforced Alumina Prepared by Flame Spray Coating

Abstract In this study, we have investigated the microstructural characteristics, the mechanical properties, and the dry sliding wear behavior of a ceramic coating consisting of zirconia (ZrO2) and alumina (Al2O3) deposited by flame spraying. A series of wear tests were carried out under a variety of loads and at two different sliding speeds. The evaluation included an examination of the coating microstructure, microhardness, coefficient of friction (COF), and wear resistance of the flame-sprayed coating. The results showed that the coatings had a perfectly structured micro-architecture and were metallurgically bonded to the substrate. The Al2O3 coating exhibited a fine granular structure with pores and oxides. The microstructure of Al2O3-10 wt.% ZrO2, on the other hand, showed a blocky structure with a uniform distribution of ZrO2 inclusions in the composite coating.
