Virtual Testing for High Lift Systems

Improving the verification and certification process of the high lift system by introduction of virtual testing is one of the approaches to counter the challenges related to testing of future aircraft, in terms of performing more tests of more complex systems in less time. The quality of the applied modelling methods itself and the guarantee of a completely traceable simulation lifecycle management along the aircraft development are essential. The presentation shows how existing processes for the management of all test related data have to be extended to cover the specifics of using multi body simulation models for virtual tests related to high lift failure cases. Based on a demonstrator, MSC Software GmbH and Airbus developed and are still refining the SimManager based “High Lift System Virtual Test Portal”. This portal has to fulfil on the one side global requirements like data management, data traceability and workflow management.

The aviation industry is facing major challenges due to increased environmental requirements that are driven by economic constraints. For this reason, guidelines like "Flightpath 2050", the official guide of European aviation, call for significant reductions in pollutant emissions. The concept of the More Electric Aircraft offers promising perspectives to meet these demands. A key-enabler for this concept is the integration of new technologies on board of the next generation of civil transportation aircraft. Examples are electro-mechanical actuators for primary and secondary flight controls or the fuel cell technology as innovative electrical energy supply system. Due to the high complexity and interdisciplinarity, the development of such systems is an equally challenging and time-consuming process.

Virtual Integration and Testing of Multifunctional Fuel Cell Systems in Commercial Aircraft

This paper focuses on the virtual integration and test approach used for the evaluation of an automation system developed for the multifunctional operation of fuel cells in commercial aircraft. In order to accomplish the virtual integration a model of the overall automation system is linked with a dynamic model of the complete fuel cell system. For this purpose a modeling approach for complex physical systems is described in this paper. During virtual testing various simulation runs are executed based on automatically generated test cases, which cover a complete flight mission. For this reason a flight mission is modeled as a Statechart that includes next to time- based flight phases also potential events and malfunctions (e.g. engine flame-out, cargo fire). An algorithm is described, which can find all possible state combinations including parallel event sequences.

Vibration Assisted Drilling of Aerospace Materials

Insufficient chip extraction often leads to disruptions of automated drilling processes and will have a negative impact on the surface qualities. One opportunity to avoid chip accumulation is based on a kinematically enforced chip breakage caused by sinusoidal axial oscillations of the drilling tool. Recent investigations have shown that the quality of chip extraction is, amongst others, considerably depending on the chip shape and mass which are defined by the cutting parameters feed, amplitude and frequency. So far only mechanical systems in the form of tool holders have been available on the market, which are restricted to a fixed frequency (oscillation frequency is coupled to the spindle speed). In the present study a spindle with magnetic bearings was used which allows to adjust the oscillation frequency independent of the spindle speed and therefore enables all opportunities to affect the generated chip shapes.

Pulsed assembly lines are providing an enormous potential to the aviation industry, especially in terms of reduced lead times, optimized asset utilization and an increased ratio of value adding processes. As it comes near to flow manufacturing the realization of a pulsed assembly line leads to special requirements to the use of NC programs for automated drilling and fastening processes, especially as a result of the unique part positions upon each pulse and concerning the balancing of the work onto several serialized fastening machines. The key to those challenges are versatile NC part programs that eliminate the need for any additionally written NC programs by self-adapting onto the concrete situation within the working areas of the production line.

Using Model-Based Security Engineering in the Development of Complex Aircraft Cabin Systems

The increasing functionality associated with the rising complexity of aircraft cabin systems which are used by cabin crew, passengers, maintenance staff and other stakeholders, requires a reconsideration of the methods for the development of aircraft cabin systems. This paper deals with a model-based security engineering approach based on the so called Three-V-Model as an appropriate process model, which represents the governing system engineering process (SEP) associated with the safety engineering process (SafEP) and the security engineering process (SecEP). All three processes are pursued concurrently and are interacting reciprocally by working within the same system model on each development level. We describe in detail the involved model-based security engineering activities of the SecEP and the integration of the CORAS risk analysis method in a consistent System Modeling Language (SysML) approach.

“Smart” refers to tools that are “specific, measurable, achievable, reasonable/realistic, and time bound.” Smart assembly tools are used in many industries, including automotive, aerospace, and space for measuring, inspecting, gauging, drilling, and installing all existing fastening systems. Inside the Industry 4.0 environment, these tools have a huge influence on Information and Communication Technology (ICT), assembly cost reduction, process control, and even the product and process quality. These four domains—and their undefined nature—are the focus of this SAE EDGE™ Research Report. The technical issues identified here need to be discussed, the goals clarifying the scope of the industry-wide need to be aligned, and the issues requiring standardization need prioritized. Uncertainty of the Ice Particles Median Mass Diameters Retrieved from the HAIC-HIWC Dataset: A Study of the Influence of the Mass Retrieval Method

In response to the ice crystal icing hazard identified twenty years ago, aviation industry, regulation authorities, and research centers joined forces into the HAIC-HIWC international collaboration launched in 2012. Two flight campaigns were conducted in the high ice water content areas of tropical mesoscale convective systems in order to characterize this environment conducive to ice crystal icing. Statistics on cloud microphysical properties, such as Ice Water Content (IWC) or Mass Median Diameter (MMD), derived from the dataset of in situ measurements are now being used to support icing certification rulemaking and anti-icing systems design (engine and air data probe) activities. This technical paper focuses on methodological aspects of the derivation of MMD. MMD are estimated from PSD and IWC using a multistep process in which the mass retrieval method is a critical step.

Aircraft are high value-adding and long-living assets, while aircraft cabins are expensive consumer products tailored to each customer. Vastly changing requirements and needs force aircraft holders regularly to instruct modifications in order to remain attractive on the market. Adaptations, modifications, and development of innovations are handled by multiple organizations, not by a central one like the aircraft’s manufacturer or owner. Although the Continuing Airworthiness Management Organization manages all aircraft instance-specific documents as required by aviation regulations, their format and types of management differ. Besides, not all information that arises during a parts design phase is included. That means, overall, the consistent model-based maintenance of data within all phases of PLM up to disposal is not guaranteed.

Towards Operationally Robust Fuel Cell Systems for Aeronautical Applications

Fuel cell technology will play a decisive role in the process of achieving the ambitious ecological goals of the aviation industry. However, apart from its obvious environmental advantages, the integration of fuel cell technology into commercial aircraft represents a challenging task in terms of operational and economical aspects. Since fuel cell systems are currently exposed to an intense competition with well-established power sources onboard an aircraft, engineers are in pursuit of highly efficient and particularly lightweight fuel cell systems. Supported by model-based design in conjunction with elaborate optimization techniques this pursuit has led to highly specialized systems. These systems tend to use their components to full capacity, which typically implies marginal system robustness. In consequence, preliminary design studies propose fuel cell systems that are sensitive to partial faults, or even to the slightest deviation, or degradation of their components' behavior.

Towards More-Efficient Aircraft Hydraulic Systems: Conceptual Design of a Variable-Speed Fixed-Displacement Electric Motor Pump

This paper describes the conceptual design of a variable-speed fixed-displacement electric motor pump for aircraft hydraulic systems. In contrast to today's approaches, the pump controls the constant system pressure by adapting the motor speed rather than the pump displacement or both. This concept might increase the pump's part load efficiency significantly. The paper starts with introducing and analyzing the dynamic requirements of aircraft hydraulic pumps and evaluating different pump concepts. The concept of an internal gear pump driven by a permanent magnet synchronous motor is selected. For this concept an experimental prototype is developed. The electric motor pump is modeled and a pressure controller is designed. The prototype is set up and tested on an experimental test bench regarding dynamics, efficiencies and noise emissions. The overall concept is evaluated regarding secondary power demand, system heat load, wear, reliability, noise, and mass.

Tool Wear Classification in Automated Drilling Operations of Aircraft Structure Components using Artificial Intelligence Methods

Structural components in fuselage barrels are joined with the help of riveting processes. Concerning the key feature of rivet drill hole size and drilling quality, a poorly executed drilling operation can lead to serious riveting defects such as rivet play or fracture due to non-uniform load distribution. Consequently, the drilling process of a rivet hole and its correct execution is of vast importance for the airworthiness of an aircraft. The condition of the drill used, i.e., the current tool wear, has a direct effect on the quality of the hole. Since conventional approaches, such as changing the tool after a predefined number of process cycles, do not reflect real tool wear, premature wear may occur, resulting in defects. Thus, the online-detection of tool wear for necessitated replacement may indicate a promising future direction in quality control.

Thermal Management Investigations for Fuel Cell Systems On-Board Commercial Aircraft

The integration of fuel cell systems as an independent energy source (Auxiliary Power Unit, APU) requires enhanced aircraft cooling architectures. New environmental control systems and systems with an increased cooling demand are investigated in various research projects. Cooling system architectures can be designed which benefit from similar requirements, e.g. by using the same cooling loops. Additionally, an increased cooling demand makes the investigation of alternative heat sinks necessary. For detailed system investigations simulation studies are used. A model library has been created in Dymola/Modelica containing the necessary component models to simulate cooling systems. The used modeling approaches and main model information are presented in this article. In order to understand the basic system behavior a Design of Experiment (DOE) is useful. If only two or three parameters are considered, simulation studies can be performed for each possible parameter combination.

The Use of RDT Nowcasting Tool for Detecting Convective Areas Associated with High Ice Water Content during HAIC/HIWC Field Campaign

Glaciated icing conditions potentially leading to in-service event are often encountered in the vicinity of deep convective clouds. Nowcasting of these conditions with space-borne observations would be of a great help for improving flight safety and air-traffic management but still remains challenging. In the framework of the HAIC (High Altitude Ice Crystals) project, methods to detect and track regions of high ice water content from space-based geostationary and low orbit mission are investigated. A first HAIC/HIWC field campaign has been carried out in Australia in January-March 2014 to sample meteorological conditions potentially leading to glaciated icing conditions. During the campaign, several nowcasting tools were successfully operated such as the Rapid Development Thunderstorm (RDT) product that detects the convective areas from infrared geostationary imagery.

The Right Level of Automation for Industry 4.0

In its entirety, automation is part of an integrated, multi-disciplinary product development process including the design, process, production, logistics, and systems approach—it depends on all these areas, but it also influences them as well. Automation in aerospace manufacturing is present throughout the entire supply chain, from elementary part manufacturing at suppliers up to final assembly, and a clear understanding of all the benefits (and drawbacks) of automation would help designers and engineers select the right designs for and levels of automation. The Right Level of Automation Within Industry 4.0 examines all impacts of automation that should be known by designers, manufacturers, and companies before investments in automation-related decisions are made—regardless of the which industry they work in. Stick Fastener Feed System for Large Variety & Small Quantity

Electroimpact has developed a new Fastener Feed System which provides an automated solution for fasteners previously hand fed via drop tubes. The hardware is simple, compact, and is supplied a fraction of the cost of hoppers or cartridges. It can be used as a primary feed system or it can be used as an auxiliary feed system when combined with feed systems designed for high quantities of fasteners. We have installed this system on the A380 Stage 0 LVER lower panel wing machines and feed 5 diameters, 10 grips each, for a total of 50 different fastener types. This system moves 547 total fasteners per ship set from manual feed to automatic feed, saving considerable build time.

Snow Particle Characterization. Part B: Morphology Dependent Study of Snow Crystal 3D Properties Using a Convolutional Neural Network (CNN)

This study presents the results of the ICE GENESIS 2021 Swiss Jura Flight Campaign in a way that is readily usable for ice accretion modelling and aims at improving the description of snow particles for model inputs. 2D images from two OAP probes, namely 2D-S and PIP, have been used to extract 3D shape parameters in the oblate spheroid assumption, as there are the diameter of the sphere of equivalent volume as ellipsoid, sphericity, orthogonal sphericity, and an estimation of bulk density of individual ice crystals through a mass-geometry parametrization. Innovative shape recognition algorithm, based on Convolutional Neural Network, has been used to identify ice crystal shapes based on these images and produce shape-specific mass particle size distributions to describe cloud ice content quantitatively in details. 3D shape descriptors and bulk density have been extracted for all the data collected in cloud environments described in the regulation as icing conditions.

Snow Particle Characterization. Part A: Statistics of Microphysical Properties of Snow Crystal Populations from Recent Observations Performed during the ICE GENESIS Project

Measurements in snow conditions performed in the past were rarely initiated and best suited for pure and extremely detailed quantification of microphysical properties of a series of microphysical parameters, needed for accretion modelling. Within the European ICE GENESIS project, a considerable effort of natural snow measurements has been made during winter 2020/21. Instrumental means, both in-situ and remote sensing were deployed on the ATR-42 aircraft, as well as on the ground (ground station at ‘Les Eplatures’ airport in the Swiss Jura Mountains with ATR-42 overflights). Snow clouds and precipitation in the atmospheric column were sampled with the aircraft, whereas ground based and airborne radar systems allowed extending the observations of snow properties beyond the flight level chosen for the in situ measurements.
