A Model-based Environment for Production Engine Management System (EMS) Development

This paper describes an environment for the development of production Engine Management Systems (EMS). This includes a formal framework and modeling methodology. The environment is based on using Simulink/Stateflow for developing a control system executable specification and a plant model. This allows for simulations of the system to be performed at the engineer's desk, which is identical performance with production software. We provide the details for incorporating production legacy code into the Simulink/Stateflow control system. The system includes a multi-rate, and event driven operating system. This system is developed to facilitate new algorithm development and automated software testing. Based on Simulink/Stateflow this specification will be suitable for use with commercial automatic code generation tools.

Advanced Engine Management Using On-Board Gasoline Partial Oxidation Reforming for Meeting Super-ULEV (SULEV) Emissions Standards

This paper first reports on the benchmarking of a gasoline- fueled vehicle currently for sale in California that is certified to ULEV standards. Emissions data from this vehicle indicate the improvements necessary over current technology to meet SULEV tailpipe standards. Tests with this vehicle also show emissions levels with current technology under off-cycle conditions representative of real-world use. We then present Delphi's strategy of on-board partial oxidation (POx) reforming with gasoline-fueled, spark-ignition engines. On-board reforming provides a source of hydrogen fuel. Tests were run with bottled gas simulating the output of a POx reformer. Results show that an advanced Engine Management System with a small on-board reformer can provide very low tailpipe emissions both under cold start and warmed-up conditions using relatively small amounts of POx gas. The data cover both normal US Federal Test Procedure (FTP) conditions as well as more extreme, off-cycle operation.

All Olefinic Interiors-What Will It Take To Happen?

TPO is getting wider acceptance for automotive applications. An exterior application like a fascia is a very good example. Interiors are still a challenge due to many reasons including overall system cost. For interior applications, “all-olefin” means it mainly consists of three materials: TPO skin, cross-linked olefinic-based foam and PP substrate. The driving force for TPO in Europe is mainly recyclability while in the USA, it is long-term durability. This paper describes the key limitations of the current TPO systems which are: poor grain retention of TPO skin, shrinkage in-consistency of the skin, high cost of priming (or other treatments) and painting of the skin, lower process window of the semi-crystalline TPO material during thermoforming or In-mold lamination / Low pressure molding, high cost of the foam, low tear strength of the foam for deep draw ratio etc.

Analytical Solution for Heat Flow in Cylinder and Its Application in Calculating Converter Skin Temperature

In the catalytic converter, the thermal conductivity of the insulation material (intumescent mat) placed between the ceramic catalyst and the metal shell is strongly dependent on the temperature, resulting in the solving of non-linear heat conduction equations. In this paper, the analytic solution for the steady heat flow in a cylinder with temperature dependent conductivity is given. Using this analytic solution for the mat and including convection and radiation at the converter skin, an analytical expression for calculating converter skin temperature is obtained. This expression can be easily incorporated in a Fortran code to calculate the temperatures.

Brazilian automotive market has been growing faster than ever. In order to react properly to market increasing demand in terms of volume and diversity, production systems have to be carefully designed. Traditional manufacturing tends to react to demand increase by outsourcing or investing in new equipments or facilities. Lean thinking suggests that by reducing waste along the value stream it is possible to increase flexibility and freed resources to reduce the investment level required to cope customer’s needs. This paper presents two cases of a system redesign based on the lean manufacturing principles to support the demand.

Barometric Pressure Estimator for Production Engine Control and Diagnostics

A Barometric Pressure Estimator (BPE) algorithm was implemented in a production speed-density Engine Management System (EMS). The BPE is a model-based, easily calibrated algorithm for estimating barometric pressure using a standard set of production sensors, thereby avoiding the need for a barometric pressure sensor. An accurate barometric pressure value is necessary for a variety of engine control functions. By starting with the physics describing the flow through the induction system, an algorithm was developed which is simple to understand and implement. When used in conjunction with the Pneumatic and Thermal State Estimator (PSE and TSE) algorithms [2], the BPE requires only a single additional calibration table, generated with an automated processing routine, directly from measured engine data collected at an arbitrary elevation, in-vehicle or on a dynamometer. The algorithm has been implemented on several different engines.

The objective of this paper is to impart the challenges presented and the solutions derived to transform an artist's rendering into a production driver's door switch to be used in the interior of a high profile sports car. The challenges took many forms throughout the process, from data translation and packaging, to the final decorative issues. The results are a finished product providing a new approach to automotive interior switch design. It incorporates a low profile, continuous plane keypad with “soft touch” feel, tactile feedback, and integrated back lighting.

Development of Electrical-Electronic Controls for a Gasoline Direct Injection Compression Ignition Engine

Delphi is developing a new combustion technology called Gasoline Direct-injection Compression Ignition (GDCI), which has shown promise for substantially improving fuel economy. This new technology is able to reuse some of the controls common to traditional spark ignition (SI) engines; however, it also requires several new sensors and actuators, some of which are not common to traditional SI engines. Since this is new technology development, the required hardware set has continued to evolve over the course of the project. In order to support this development work, a highly capable and flexible electronic control system is necessary. Integrating all of the necessary functions into a single controller, or two, would require significant up-front controller hardware development, and would limit the adaptability of the electronic controls to the evolving requirements for GDCI.

Development of a Controlled Braking Strategy For Vehicle Adaptive Cruise Control

Adaptive Cruise Control (ACC) technology is presently on the horizon as a convenience function intended to reduce driver workload. This paper presents an implementation of a brake algorithm, which extends the production cruise control feature. A brief overview of the system architecture and subsystem interfaces to the forward-obstacle detection system, throttle and engine management controls are described. Considerations of moding ACC with ABS and Traction Control are presented at the vehicle level. This development activity is presented in two major phases. Both phases of this development project utilize CAN controllers and transceivers to implement requirements for limited access highway driving. The initial phase of development requires the brake control to follow a deceleration command and operate “open-loop” to the vehicle controller. Vehicle test data capturing smooth stops on high coefficient surfaces is presented as insight to the braking performance of the vehicle.

Development of a Non-Thermal Plasma Reactor Electrical Model for Optimum NOx Removal Performance

A double dielectric barrier discharge reactor driven by an alternating voltage is a relatively simple approach to promote oxidation of NO to NO2 for subsequent reduction in a catalyst bed. The chemical performance of such a non-thermal plasma reactor is determined by its current and electric field behavior in the gap, and by the fraction of the current carried by electrons, because the key reactants which initiate the NO oxidation and accompanying chemical changes are produced there, mostly by electron impact. We have tried to determine by models and experiments the bounds on performance of double dielectric barrier reactors and guidelines for optimization. Models reported here predict chemical results from time-resolved applied voltage and series sense capacitor data.

Emission Formation Mechanisms in a Two-Stroke Direct-Injection Engine

Engine tests were conducted to study the effect of fuel-air mixture preparation on the combustion and emission performance of a two-stroke direct-injection engine. The in-cylinder mixture distribution was altered by changing the injection system, injection timing, and by substituting the air in an air-assisted injector with nitrogen. Two injection systems which produce significantly different mixtures were investigated; an air-assisted injector with a highly atomized spray, and a single-fluid high pressure-swirl injector with a dense penetrating spray. The engine was operated at overall A/F ratios of 30:1, where stratification was necessary to ensure stable combustion; and at 20:1 and 15:1 where it was possible to operate in a nearly homogeneous mode. Moderate engine speeds and loads were investigated. The effects of the burning-zone A/F ratio were isolated by using nitrogen as the working fluid in the air-assist injector.

Fatigue Behavior of Semi-Solid Formed A357-T6 Aluminum

The fundamental relationship between semi-solid processing and microstructure and their effect on the flow characteristics of semi-solid metals have been studied for several years. However, how the process related microstructure influences fatigue properties has not been given the same attention. This study examines the influence of process-related microstructure on the fatigue properties of semi-solid formed A357 alloys. High-solid-fraction (62% solid) and low-solid-fraction (31% and 36% solid) semi-solid formed A357 was tested in axial fatigue with a stress ratio (R) equal to -1. The high solid fraction (HSF) material had better fatigue properties than the low solid fraction (LSF) material. This is attributed to the fatigue crack initiation mechanisms, as related to the fatigue crack initiation features and the strengths of the materials.

Lead-free solders for electronics have been actively pursued since the early 1990's here and abroad for environmental, legislative, and competitive reasons. The National Center for Manufacturing Sciences (NCMS-US)1, the International Tin Research Institute (ITRI-UK)2, Swedish Institute of Production Engineering Research (IVF-Sweden)3, Japan Institute of Electronics Packaging (JIEP Japan)4, Improved Design Life and Environmentally Aware Manufacture of Electronics Assemblies by Lead-free Soldering (IDEALS-Europe)5, and, more recently, the National Electronics Manufacturing Initiative (NEMI-US)6 have been aggressively seeking lead-free solutions The automotive industry has some unique requirements that demand extensive testing of new materials and processes prior to implementation. The specific steps taken at Delphi Automotive Systems with lead-free solder will be described along with the lessons learned along the way.

There are an increasing number of applications for resonant micromachines. Accelerometers, angular rate sensors, voltage controlled oscillators, pressure and chemical sensors have been demonstrated using this technology. Several of these devices are employed in vehicles. Vibrating devices have been made from silicon, quartz, GaAs, nickel and aluminum. Resonant microsystems are in constant motion and so present new challenges in the area of reliability for vehicular applications. The impact of temperature extremes, cyclic fatigue, stiction, thermal and mechanical shock on resonant device performance is covered.

Thermal Electric Analysis of Bond Wires Used in Automotive Electronic Modules

Bond wires are used in automotive electronic modules to carry current from external harness to components where flexibility under thermal cyclic loading is very essential between PCB (Printed Circuit Board) and connectors. They are very thin wires (few μm) made up of gold, aluminum or copper and have to undergo mechanical reliability to withstand extreme mechanical and thermal loads during different vehicle operation scenarios. Thermal reliability of bond wire is to make sure that it can withstand prescribed electric current under given boundary conditions without fusing thereby retaining electronic module's functionality. While carrying current, bond wire by virtue of its nature resists electric current flow and generates heat also called as joule heating. Joule heating is proportional to current flow and electrical resistance and if not handled properly can lead to thermal run away conditions.

USE OF CFD SIMULATION TO PREDICT CAVITATION IN AUTOMOTIVE HEATER CORES

Several heater cores failed due to erosion by cavitation. After analysis, most of failures were explained by the presence of impurities in the heater core. It was then decided with the customer to use CFD simulation in order to prove that the cavitation was not caused by design concept of the tank. In this paper, we present the results of heater core simulations done in 2D and in 3D with Fluent. The objective is to simulate the pressure and velocity distribution within the heater core and to verify if the zones of low pressure are below the saturation vapour pressure of the fluid causing cavitation. In these areas, the deterioration of the tubes might occur due to erosion by cavitation.
