3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A Case Study on Reducing the Fuel Pulse Noise from Gasoline Engine Injectors

There are many noise sources from the vehicle fuel system to generate noise inside a vehicle. Among them, the pressure pulsation due to the rapid opening and closing of gasoline engine injectors can cause undesirable fuel pulse noise. As the pressure pulsation propagates in the fuel supply line toward to rear end of the vehicle, the pressure energy is transferred from fuel lines to the vehicle underbody through clips and into the passenger compartment. It is crucial to attenuate the pressure pulsation inside the fuel line to reduce the fuel pulse noise. In this paper, a case study on developing an effective countermeasure to reduce the objectionable fuel pulse noise of a V8 gasoline injection system at engine idle condition is presented. First, the interior noise of a prototype vehicle was tested and the objectionable fuel pulse noise is exhibited. The problem frequency ranges of the pulse noise were identified.

A Comprehensive Approach for Estimation of Automotive Component Life due to Thermal Effects

Due to stringent environmental requirements, the vehicle under-hood and underbody temperatures have been steadily increasing. The increased temperatures affect components life and therefore, more thermal protection measures may be necessary. In this paper, we present an algorithm for estimation of automotive component life due to thermal effects through the vehicle life. Traditional approaches consider only the maximum temperature that a component will experience during severe driving maneuvers. However, that approach does not consider the time duration or frequency of exposure to temperature. We have envisioned a more realistic and science based approach to estimate component life based on vehicle duty cycles, component temperature profile, frequency and characteristics of material thermal degradation. In the proposed algorithm, a transient thermal analysis model provides the exhaust gas and exhaust surface temperatures for all exhaust system segments, and for any driving scenario.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A New Weight Reduction Lightening Holes Development Approach Based on Frame Durability Fatigue Performance

For a light duty truck, the frame is a structural system and it must go through a series of proving ground events to meet fatigue performance requirement. Nowadays, in order to meet stringent CAFE standards, auto manufacturers are seeking to keep the vehicle weight as light as possible. The weight reduction on the frame is a challenging task as it still needs to maintain the strength, safety, and durability fatigue performance. CAE fatigue simulation is widely used in frame design before the physical proving ground tests are performed. A typical frame durability fatigue analysis includes both the base metal fatigue analysis and seam weld fatigue analysis. Usually the gauges of the frame components are dictated by the seam weld fatigue performance so opportunities for weight reduction may exist in areas away from the welds. One method to reduce frame weight is to cut lightening holes in the areas that have little impact on the frame fatigue performance.

A Qualitative Comparison of the Macroscopic Spray Characteristics of Gasoline Mixtures and their Multi-Component Surrogates Using a Rapid Compression Machine

Rapid Compression Machines (RCM) offer the ability to easily change the compression ratio and the pressure/mixture composition/temperature to gather ignition delay data at various engine relevant conditions. Therefore, RCMs with optical access to the combustion chamber can provide an effective way to analyze macroscopic spray characteristics needed to understand the spray injection process and for spray model development, validation and calibration at conditions that are suitable for engines. Fuel surrogates can help control fuel parameters, develop models for spray and combustion, and perform laser diagnostics with known fluorescence characteristics. This study quantifies and evaluates the macroscopic spray characteristics of multicomponent gasoline surrogates in comparison to their gasoline counterparts, under gasoline direct injection (GDI) engine conditions.

Multiaxial loading on mechanical products is very common in the automotive industry, and how to design and analyze these products for durability becomes an important, urgent task for the engineering community. Due to the complex nature of the fatigue damage mechanism for a product under multiaxial state of stresses/strains which are dependent upon the modes of loading, materials, and life, modeling this behavior has always been a challenging task for fatigue scientists and engineers around the world. As a result, many multiaxial fatigue theories have been developed. Among all the theories, an existing equivalent stress theory is considered for use for the automotive components that are typically designed to prevent Case B cracks in the high cycle fatigue regime.

A Technique for Cargo Box Tailgate CAE Fatigue Life Predictions Loaded with Inertial Forces and Moments

This paper describes a CAE fatigue life prediction technique for a tailgate on pickup truck cargo box with inertial forces and moments applied at mass center of the tailgate as input loads. The inertial forces and moments are calculated from the accelerations measured at the corners of the tailgate as the truck is being driven over a durability schedule at the test proving grounds. All the dynamic responses of the tailgate on cargo box, including any dynamic interactions at the pivot joints between the tailgate and box sides, are captured in the acquired data and also in the inertial forces and moments computed at the mass center. Correspondingly, all the dynamic responses are included in the CAE fatigue life predictions. The dynamic interactions at the pivot joints are simulated by using two identical CAE models, one with lateral translational constraint applied at the left pivot only and the other at the right pivot only.

A Vehicle Level Transient Thermal Analysis of Automotive Fuel Tanks

Maintaining the fuel temperature and fuel system components below certain values is an important design objective. Predicting these temperatures is therefore one of the key parts of the vehicle’s thermal management process. One of the physical processes affecting fuel tank temperature is fuel vaporization, which is controlled by the vapor pressure in the tank, fuel composition and fuel temperature. Models are developed to enable the computation of the fuel temperature, fuel vaporization rate in the tank, fuel temperatures along the fuel supply lines, and follow its path to the charcoal canister and into the engine intake. For diesel fuel systems where a fuel return line is used to return excess fluid back to the fuel tank, an energy balance will be considered to calculate the heat added from the high-pressure pump and vehicle under-hood and underbody.

Acid Resistant POM for Fuel System Components

Investigation into fuel system warranty has led to the need to develop cost effective, robust materials that are resistant to both fuel and aggressive cleaners. Acetal, chemically known as polyoxymethylene (POM), is the current material that is used universally by OEM’s throughout the fuel system for its excellent performance in fuel and relatively low cost, but lacks resistance to strong acidic solutions. Acid containing wheel cleaning solutions are increasingly being used by customers to clean their aluminum and magnesium wheels. Due to the proximity of the fuel modules to the wheel openings, acidic wheel cleaners chemically attack the POM resulting in cracks. The team worked closely with suppliers in recent years to develop cost effective, acid resistant POM materials that can withstand the stress-cracking at severe acid concentrations and meet the functional requirements.

An Experimental Study on Static and Fatigue Strengths of Resistance Spot Welds with Stack-up of Advanced High Strength Steels and Adhesive

This paper describes static and fatigue behavior of resistance spot welds with the stack-up of conventional mild and advanced high strength steels, with and without adhesive, based on a set of lap shear and coach peel coupon tests. The coupons were fabricated following specified spot welding and adhesive schedules. The effects of similar and dissimilar steel grade sheet combinations in the joint configuration have been taken into account. Tensile strength of the steels used for the coupons, both as-received and after baked, and cross-section microstructure photographs are included. The spot weld SN relations between this study and the study by Auto/Steel Partnership are compared and discussed.

Assessing the Impact of Lubricant and Fuel Composition on LSPI and Emissions in a Turbocharged Gasoline Direct Injection Engine

Downsized turbocharged gasoline direct injection (TGDI) engines with high specific power and torque can enable reduced fuel consumption in passenger vehicles while maintaining or even improving on the performance of larger naturally aspirated engines. However, high specific torque levels, especially at low speeds, can lead to abnormal combustion phenomena such as knock or Low-Speed Pre-Ignition (LSPI). LSPI, in particular, can limit further downsizing due to resulting and potentially damaging mega-knock events. Herein, we characterize the impacts of lubricant and fuel composition on LSPI frequency in a TGDI engine while specifically exploring the correlation between fuel composition, particulate emissions, and LSPI events. Our research shows that: (1) oil composition has a strong impact on LSPI frequency and that LSPI frequency can be reduced through a carefully focused approach to lubricant formulation.

Assessment of Critical Plane Models Using Non-Proportional Low Cycle Fatigue Test Data of 304 Stainless Steel

Two popular critical plane models developed by Fatemi-Socie and Smith-Watson-Topper were derived from the experimental observations of the nucleation and growth of cracks during loading. The Fatemi-Socie critical plane model is applicable for the life prediction of materials for which the dominant failure mechanism is shear crack nucleation and growth, while the Smith-Watson-Topper model, for materials that fail predominantly by crack growth on planes perpendicular to the planes of maximum tensile strain or stress. The two critical plane models have been validated primarily by in-phase and 90° out-of-phase loading, and few, on the complex, non-proportional loading paths. A successful critical plane model should be able to predict both the fatigue life and the dominant failure planes. However, some experimental studies indicate the 304 stainless steel has the two possible failure modes, shear and tensile failure dominant, depending on the loading mode and stress and strain states.

Automotive Applications Multiaxial Proving Grounds and Road Test Simulator: Durability Prediction Methodology Development and Correlation for Rubber Components

Many chassis and powertrain components in the transportation and automotive industry experience multi-axial cyclic service loading. A thorough load-history leading to durability damage should be considered in the early vehicle production steps. The key feature of rubber fatigue analysis discussed in this study is how to define local critical location strain time history based on nominal and complex load time histories. Material coupon characterization used here is the crack growth approach, based on fracture mechanics parameters. This methodology was utilized and presented for a truck engine mount. Temperature effects are not considered since proving ground (PG) loads are generated under isothermal high temperature and low frequency conditions without high amounts of self-heating.

CAE Modeling Static and Fatigue Performance of Short Glass Fiber Reinforced Polypropylene Coupons and Components

One approach of reducing weight of vehicles is using composite materials, and short glass fiber reinforced polypropylene is one of most popular composite materials. To more accurately predict durability performance of structures made of this kind of composite material, static and fatigue performance of coupons and components made of a short glass fiber reinforced polypropylene has been physically studied. CAE simulations have been conducted accordingly. This paper described details of CAE model setup, procedures, analysis results and correlations to test results for static, fiber orientation flow and fatigue of coupons and a battery tray component. The material configurations include fiber orientations (0, 20 and 90 degrees), and mean stress effect (R = -1.0, -0.5, -0.2, 0.1 and 0.4). The battery tray component samples experience block cycle loading with loading ratio of R = -0.3 and 0.3. The CAE predictions have reasonable correlations to the test results.

Considerations of Vibration Fatigue for Automotive Components

As an automobile is driven, its components and structures consistently experience the random excitations from road inputs and periodic vibration from engine firing. This could cause durability issues if the component structure isn’t fully validated. Vibration fatigue is a field of study regarding the assessment and improvement of a component’s or system’s robustness to vibration inputs. This paper introduces aspects of vibration fatigue to help designers, release engineers, and test engineers better understand the requirements, testing methodologies available, and strategies for improving vibration fatigue performance for the design and validation testing of their products. Vibration characteristics such as typical vibration levels and frequency content for varied areas in the automotive environment are introduced. Methodologies available for conducting actual vibration testing are introduced with listed advantages and disadvantages.

Development of a CAE Modeling Technique for Heavy Duty Cargo Weight using a DFSS Methodology

Cargo box is one of the indispensable structures of a pickup truck which makes it capable of transporting heavy cargo weights. This heavy cargo weight plays an important role in durability performance of the box structure when subjected to road load inputs. Finite element representation for huge cargo weight is always challenging, especially in a linear model under dynamic proving ground road load durability analysis using a superposition approach. Any gap in virtual modeling technique can lead to absurd cargo box modes and hence durability results. With the existing computer aided engineering (CAE) approach, durability results could not correlate much with physical testing results. It was crucial to have the right and robust CAE modeling technique to represent the heavy cargo weight to provide the right torsional and cargo modes of the box structure and in turn good durability results.

Development of a Nonlinear, Hysteretic and Frequency Dependent Bushing Model

An accurate bushing model is vital for vehicle dynamic simulation regarding fatigue life prediction. This paper introduces the Advanced Bushing Model (ABM) that was developed in MATLAB® environment, which gives high precision and fast simulation. The ABM is a time-domain model targeting for vehicle durability simulation. It dynamically captures bushing nonlinearities that occur on stiffness, damping and hysteresis, through a time-history-based fitting technique, compensated with frequency dependency functionality. Among the simulated and test-collected bushing loads, good correlations have been achieved for elastomer bushings and hydraulic engine mounts and validated with a random excitation signal. This ABM model has been integrated into a virtual shaker table (from a parallel project) as the engine mount model to simulate the mount load, and has shown acceptable prediction on fatigue damage.

Development of a Novel Test System to Determine the Durability of RTV Gasket Material

This paper describes a laboratory-based test system and procedure for determining the durability of RTV sealant with fretting movement. A test machine is described in which shear and tensile stress-generating displacements at room temperature and temperature of 100°C are produced to load an RTV seal. The test system utilizes an air pressurized hollow cylinder with a cap sealed by RTV sealant on a reciprocating test rig. An external air leakage monitoring system detects the health of the tested RTV seal. When air leakage occurs, the seal is determined to have failed. RTV sealant used in the test was fully cured at room temperature and then aged with engine oil. In the experiments, a total of 6 displacements were used to generate cycle/amplitude graphs for both shear and tensile modes. Failures were determined to be caused by the loss of adhesion in tensile mode, and by crack nucleation due to the special step design in shear mode.

Strength and fatigue assessment of chassis components are essentially influenced by the material used and manufacturing processes chosen. The manufacturing process of chassis components decides the variation in the mechanical properties of the component, which has an impact on the strength/fatigue performance. Investigating the design concerning the manufacturing processes is vital to the industry. Standard computer aided engineering (CAE) procedures for validating the alloy wheels usually consider the material properties as homogeneous. There was a gap between test results and CAE durability prediction (as per standard procedure). Incorporating the manufacturing process related characteristics with the strength simulation will be a viable solution to reduce this gap. This study was intended at developing a procedure for the strength analysis of an alloy wheel by considering the manufacturing process.
