3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

The reduction of automotive emissions is instrumental in the fight against air pollution and its impact on global warming. This realization has empowered governments around the world to mandate lower levels of vehicle emissions requiring the Original Equipment Manufacturers (OEMs) to implement advanced aftertreatment technologies in their applications. Achieving emission levels as low as SULEV30 or SULEV20 would have been impossible only a couple of decades ago, however, these lower levels of emissions are now a possibility through advanced control strategies and aftertreatment systems. As a part of this mandate to lower emissions, OEMs are also continuously monitoring the health and performance of their aftertreatment and control components. The implementation of On Board Diagnostics (OBD) ensures that control systems are functioning robustly and the emission levels are achieved and maintained to high mileages for the life of the vehicle.

A Case Study on Clean Side Duct Radiated Shell Noise Prediction

Engine air induction shell noise is a structure borne noise that radiates from the surface of the air induction system. The noise is driven by pulsating engine induction air and is perceived as annoying by vehicle passengers. The problem is aggravated by the vehicle design demands for low weight components packaged in an increasingly tight under hood environment. Shell noise problems are often not discovered until production intent parts are available and tested on the vehicle. Part changes are often necessary which threatens program timing. Shell noise should be analyzed in the air induction system design phase and a good shell noise analytical process and targets must be defined. Several air induction clean side ducts are selected for this study. The ducts shell noise is assessed in terms of material strength and structural stiffness. A measurement process is developed to evaluate shell noise of the air induction components. Noise levels are measured inside of the clean side ducts.

A Comprehensive Study of Hole Punching Force for AHSS

The elevated strength of advanced high strength steels (AHSS) leads to enormous challenges for the sheet metal processing, one of which is hole punching operation. The total tonnage must be estimated at each trimming stage to ensure successful cutting and protect the press machine. This paper presents the effects of hole punch configurations on the punching force with the consideration of punch shape, cutting clearance and material grade. The hole punching experiments were performed with DP590, DP980, DP1180 and one mild steel as a reference. The punching force coefficient is defined and presents a negative correlation with the material strength based on the experimental data. Surface quality was examined to analyze the damage accumulation during the punching process. The cutting mechanisms with various punch shapes were revealed through an extensive finite element simulation study.

A Control Algorithm for Low Pressure - EGR Systems Using a Smith Predictor with Intake Oxygen Sensor Feedback

Low-pressure cooled EGR (LP-cEGR) systems can provide significant improvements in spark-ignition engine efficiency and knock resistance. However, open-loop control of these systems is challenging due to low pressure differentials and the presence of pulsating flow at the EGR valve. This research describes a control structure for Low-pressure cooled EGR systems using closed loop feedback control along with internal model control. A Smith Predictor based PID controller is utilized in combination with an intake oxygen sensor for feedback control of EGR fraction. Gas transport delays are considered as dead-time delays and a Smith Predictor is one of the conventional methods to address stability concerns of such systems. However, this approach requires a plant model of the air-path from the EGR valve to the sensor.

A Diesel Engine Emission System Based on Brownian Diffusion a Separation

Diesel engine exhaust poses an ongoing threat to human health as well as to the environment. Automotive exhaust treatment systems have been developed over the years to reduce the large amount of diesel particulate matter (DPM) released to the atmosphere. Current systems can be categorized as selective catalytic reduction, catalytic converters, and diesel particulate filters. This study presents an emission system that focuses on the removal of exhaust particles using Brownian diffusion of DPM toward fog drops followed by cyclonic separation of DPM rich fog drops. The experimental system consisted of a 13.2 kW diesel engine, heat exchanger to cool the exhaust to saturation temperature, ultrasonic fogger, cyclone separator, and recovery of waste particulate. Representative emission tests have been performed at five different diesel engine speeds and corresponding crankshaft loads.

A Digital Design Agent for Ground Vehicles

The design of transportation vehicles, whether passenger or commercial, typically involves a lengthy process from concept to prototype and eventual manufacture. To improve competitiveness, original equipment manufacturers are continually exploring ways to shorten the design process. The application of digital tools such as computer-aided-design and computer-aided-engineering, as well as model-based computer simulation enable team members to virtually design and evaluate ideas within realistic operating environments. Recent advances in machine learning (ML)/artificial intelligence (AI) can be integrated into this paradigm to shorten the initial design sequence through the creation of digital agents. A digital agent can intelligently explore the design space to identify promising component features which can be collectively assessed within a virtual vehicle simulation.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

A Morphological, Combinatory Tool for Design of Low-Gap Automotive Body Panels

This paper proposes a conceptual design tool that could direct designers towards concepts that lead to reduced gaps on the exterior of an automobile. Apart from the manufacturing and assembly tolerance stack up, the design and integration method of the body panels in an automobile contribute to the gap. . A benchmark study suggested cursory concepts to avoid or minimize the gaps. The proposed design tool uses a modified morphological chart approach to populate a table with concepts obtained from the benchmark study and by other means. The design tool also incorporates decision alternatives and hence is different from a morphological chart. The design tool can be used to highlight the occurrence of a high level tolerance stack up chain on the structural/mounting members. Conceptual component architectures are arranged in such a fashion to facilitate combinations through visual means.

A New Measurement of Aluminum Alloy Edge Stretching Limit Based on Digital Image Correlation Method

In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

A New Weight Reduction Lightening Holes Development Approach Based on Frame Durability Fatigue Performance

For a light duty truck, the frame is a structural system and it must go through a series of proving ground events to meet fatigue performance requirement. Nowadays, in order to meet stringent CAFE standards, auto manufacturers are seeking to keep the vehicle weight as light as possible. The weight reduction on the frame is a challenging task as it still needs to maintain the strength, safety, and durability fatigue performance. CAE fatigue simulation is widely used in frame design before the physical proving ground tests are performed. A typical frame durability fatigue analysis includes both the base metal fatigue analysis and seam weld fatigue analysis. Usually the gauges of the frame components are dictated by the seam weld fatigue performance so opportunities for weight reduction may exist in areas away from the welds. One method to reduce frame weight is to cut lightening holes in the areas that have little impact on the frame fatigue performance.

A Nonlinear Model Predictive Control Strategy with a Disturbance Observer for Spark Ignition Engines with External EGR

This research proposes a control system for Spark Ignition (SI) engines with external Exhaust Gas Recirculation (EGR) based on model predictive control and a disturbance observer. The proposed Economic Nonlinear Model Predictive Controller (E-NMPC) tries to minimize fuel consumption for a number of engine cycles into the future given an Indicated Mean Effective Pressure (IMEP) tracking reference and abnormal combustion constraints like knock and combustion variability. A nonlinear optimization problem is formulated and solved in real time using Sequential Quadratic Programming (SQP) to obtain the desired control actuator set-points. An Extended Kalman Filter (EKF) based observer is applied to estimate engine states, combining both air path and cylinder dynamics. The EKF engine state(s) observer is augmented with disturbance estimation to account for modeling errors and/or sensor/actuator offset.

A Novel Strategy for Sizing the Mechanical Pump in a Passenger Car Automatic Transmission

In recent decades, there has been a growing focus on improving overall vehicle efficiency and fuel economy due to growing customer awareness and more stringent environmental regulations. Effort has been placed on improving the engine efficiency and reducing the losses of the transmission and driveline. One essential component of this process is to correctly size the transmission oil pump as it is one of the main energy consumers in the powertrain. Conversely, the oil pump has a critical mission of ensuring reliable and high quality gear shift as well as supplying lubrication and cooling oil to various components in the transmission. This paper outlines a strategy to systematically understand and quantify the main requirements for sizing the oil pump to ensure adequate performance while minimizing the energy consumption of the pump. The proposed framework is a three-legged approach.

A Numerical Simulation for the Hybrid Single Shot (HSS) Process Used to Manufacture Thermoset-Thermoplastic Components

Multi-material design is one of the trending methods for automakers to achieve lightweighting cost-efficiently and meet stringent regulations and fuel efficiency concerns. Motivated by this trend, the hybrid single-shot (HSS) process has been recently introduced to manufacture thermoset-thermoplastic composites in one single integrated operation. Although this integration is beneficial in terms of reducing the cycle time, production cost, and manufacturing limitations associated with such hybrid structures, it increases the process complexity due to the simultaneous filling, forming, curing, and bonding actions occurring during the process. To overcome this complexity and have a better understanding on the interaction of these physical events, a quick yet accurate simulation of the HSS process based on an experimentally calibrated numerical approach is presented here to elucidate the effect of different process settings on the final geometry of the hybrid part.

A Rapid Compression Machine Study on Ignition Delay Times of Gasoline Mixtures and their Multicomponent Surrogate Fuels under Diluted and Undiluted Conditions

In this work autoignition delay times of two multi-component surrogates (high and low RON) were experimentally compared with their target full blend gasoline fuels. The study was conducted in a rapid compression machine (RCM) test facility and a direct test chamber (DTC) charge preparation approach was used for mixture preparation. Experiments were carried over the temperature range of 650K-900K and at 10 bar and 20 bar compressed pressure conditions for equivalence ratios of (Φ =) 0.6-1.3. Dilution in the reactant mixture was varied from 0% to 30% CO2 (by mass), with the O2:N2 mole ratio fixed at 1:3.76. This dilution strategy emulates exhaust gas recirculation (EGR) substitution in spark ignition (SI) engines. The multicomponent surrogate captured the reactivity trends of the gasoline-air mixtures reasonably well in comparison to the single component (iso-octane) surrogate.

A Real-Time Model for Spark Ignition Engine Combustion Phasing Prediction

As engines are equipped with an increased number of control actuators to meet fuel economy targets they become more difficult to control and calibrate. The large number of control actuators encourages the investigation of physics-based control strategies to reduce calibration time and complexity. Of particular interest is spark timing control and calibration since it has a significant influence on engine efficiency, emissions, vibration and durability. Spark timing determination to achieve a desired combustion phasing is currently an empirical process that occurs during the calibration phase of engine development. This process utilizes a large number of stored surfaces and corrections to account for the wide range of operating environments and conditions that a given engine will experience. An obstacle to realizing feedforward physics-based combustion phasing control is the requirement for an accurate and fast combustion model.

A Review of Spark-Assisted Compression Ignition (SACI) Research in the Context of Realizing Production Control Strategies

This paper seeks to identify key input parameters needed to achieve a production-viable control strategy for spark-assisted compression ignition (SACI) engines. SACI is a combustion strategy that uses a spark plug to initiate a deflagration flame that generates sufficient ignition energy to trigger autoignition in the remaining charge. The flame propagation phase limits the rate of cylinder pressure rise, while autoignition rapidly completes combustion. High dilution within the autoignited charge is generally required to maintain reaction rates feasible for production. However, this high dilution may not be reliably ignited by the spark plug. These competing constraints demand novel mixture preparation strategies for SACI to be feasible in production. SACI with charge stratification has demonstrated sufficiently stable flame propagation to reliably trigger autoignition across much of the engine operating map.

A Review of Spark-Ignition Engine Air Charge Estimation Methods

Accurate in-cylinder air charge estimation is important for engine torque determination, controlling air-to-fuel ratio, and ensuring high after-treatment efficiency. Spark ignition (SI) engine technologies like variable valve timing (VVT) and exhaust gas recirculation (EGR) are applied to improve fuel economy and reduce pollutant emissions, but they increase the complexity of air charge estimation. Increased air-path complexity drives the need for cost effective solutions that produce high air mass prediction accuracy while minimizing sensor cost, computational effort, and calibration time. A large number of air charge estimation techniques have been developed using a range of sensors sets combined with empirical and/or physics-based models. This paper provides a technical review of research in this area, focused on SI engines.

A Study on Bolted Joint Finite Element Modeling for Vehicle Level Durability Analysis

This paper describes a study on identifying a suitable thickness for finite element modeling a “deformable washer” to simulate bolted joints for vehicle level durability analysis based on experimental results. First, a test matrix table is introduced, which is based on representative vehicle structures for different bolt/nut sizes, bolt grades, sheet gages, and sheet materials etc. Then coupon tests, both static and fatigue, are illustrated. Next, the corresponding finite element model with different thickness of “deformable washers” and results are presented. Following that, the optimal “deformable washer” thickness is recommended based on statistical parameters (mean and standard deviation) of the relative differences between finite element analysis results and physical test results. Lastly, a case study is demonstrated for the proposed strategy.
