3D-Durability Analysis of Crankshafts via Coupled Dynamic Simulation including Modal Reduction

The combination of multi purpose software with powertrain specific application codes allows highly flexible simulation models, which are independent on the specific engine concept. Related to the requests those models may be refined or simplified during the simulation process. Finally a fully coupled 3D dynamic simulation including flexible components is performed to assess the engine crankshaft's durability. To take into account the stiffness of the cranktrain components and the cylinder block at first a linear Finite Element Analysis (FEA) simulation is performed. Via modal reduction the complete deformation order information of the FEA simulation are reduced to the necessary information for the dynamic Multi Body System (MBS) simulation [1, 2]. All main boundary conditions of the system, e. g. gas forces, oil temperature or driveline application are taken into account.

A New Approach for Optimization of Mixture Formation on Gasoline DI Engines

Advanced technologies such as direct injection DI, turbocharging and variable valve timing, have lead to a significant evolution of the gasoline engine with positive effects on driving pleasure, fuel consumption and emissions. Today's developments are primarily focused on the implementation of improved full load characteristics for driving performance and fuel consumption reduction with stoichiometric operation, following the downsizing approach in combination with turbocharging and high specific power. The requirements of a relatively small cylinder displacement with high specific power and a wide flexibility of DI injection specifications lead to competing development targets and additionally to a high number of degrees of freedom during optimization. In order to successfully approach an optimum solution, FEV has evolved an advanced development methodology, which is based on the combination of simulation, optical diagnostics and engine thermodynamics testing.

A New Approach for Prediction of Crankshaft Stiffness and Stress Concentration Factors

This paper introduces a new approach based on a statistical investigation and finite element analysis (FEA) methodology to predict the crankshaft torsional stiffness and stress concentration factors (SCF) due to torsion and bending which can be used as inputs for simplified crankshaft multibody models and durability calculations. In this way the reduction of the development time and effort of passenger car crankshafts in the pre-layout phase is intended with a least possible accuracy sacrifice. With the designated methodology a better approximation to reality is reached for crank torsional stiffness and SCF due to torsion and bending compared with the empirical approaches, since the prediction does not depend on the component tests with limited numbers of specimen, as in empirical equations, but on various FE calculations.

A New CFD Approach for Assessment of Swirl Flow Pattern in HSDI Diesel Engines

The fulfillment of the aggravated demands on future small-size High-Speed Direct Injection (HSDI) Diesel engines requires next to the optimization of the injection system and the combustion chamber also the generation of an optimal in-cylinder swirl charge motion. To evaluate different port concepts for modern HSDI Diesel engines, usually quantities as the in-cylinder swirl ratio and the flow coefficient are determined, which are measured on a steady-state flow test bench. It has been shown that different valve lift strategies nominally lead to similar swirl levels. However, significant differences in combustion behavior and engine-out emissions give rise to the assumption that local differences in the in-cylinder flow structure caused by different valve lift strategies have noticeable impact. In this study an additional criterion, the homogeneity of the swirl flow, is introduced and a new approach for a quantitative assessment of swirl flow pattern is presented.

A New Transient Elastohydrodynamic (EHD) Bearing Model Linkable to ADAMS®

The new elastohydrodynamic (EHD) code developed by FEV Motorentechnik GmbH, Aachen, is designed to improve the predictability of journal bearing designs and thereby increase the reliability of safety factors in the development of highly loaded internal combustion engines. Using this tool design targets can be achieved with higher confidence levels. The developed code may be linked to commercial multibody system (MBS) codes such as ADAMS® while simultaneously representing the important characteristics occurring in transiently loaded journal bearings including elastic deformation, cavitation, and non-constant speed. Static deviations from ideal journal and bearing shell shapes caused by manufacturing and assembly processes can be considered and are substantially important in the evaluation of journal bearings. Presented is an economic bearing model approach which includes elastic bearing deformations.

Acoustics of Hybrid Vehicles

The technology used in hybrid vehicle concepts is significantly different from conventional vehicle technology with consequences also for the noise and vibration behavior. In conventional vehicles, certain noise phenomena are masked by the engine noise. In situations where the combustion engine is turned off in hybrid vehicle concepts, these noise components can become dominant and annoying. In hybrid concepts, the driving condition is often decoupled from the operation state of the combustion engine, which leads to unusual and unexpected acoustical behavior. New acoustic phenomena such as magnetic noise due to recuperation occur, caused by new components and driving conditions. The analysis of this recuperation noise by means of interior noise simulation shows, that it is not only induced by the powertrain radiation but also by the noise path via the powertrain mounts. The additional degrees of freedom of the hybrid drive train can also be used to improve the vibrational behavior.

Analysis of the Effect of Bio-Fuels on the Combustion in a Downsized DI SI Engine

In this study the fuel influence of several bio-fuel candidates on homogeneous engine combustion systems with direct injection is investigated. The results reveal Ethanol and 2-Butanol as the two most knock-resistant fuels. Hence these two fuels enable the highest efficiency improvements versus RON95 fuel ranging from 3.6% - 12.7% for Ethanol as a result of a compression ratio increase of 5 units. Tetrahydro-2-methylfuran has a worse knock resistance and a decreased thermal efficiency due to the required reduction in compression ratio by 1.5 units. The enleanment capability is similar among all fuels thus they pose no improvements for homogeneous lean burn combustion systems despite a significant reduction in NOX emissions for the alcohol fuels as a consequence of lower combustion temperatures.

Analysis of the Particle Size Distribution in the Cylinder of a Common Rail DI Diesel Engine During Combustion and Expansion

In the recent years diesel engine developers and manufacturers achieved a great progress in reducing the most important diesel engine pollutants, NOX and particulates. But nevertheless big efforts in diesel engine development are necessary to meet with the more stringent future emission regulations. To improve the knowledge about particle formation and emission an insight in the cylinder is necessary. By using the fast gas sampling technique samples from the cylinder were taken as a function of crank angle and analyzed regarding the soot particle size distribution and the particle mass. The particle size distribution was measured by a conventional SMPS. Under steady state conditions the influence of aromatic and oxygen content in the fuel on in-cylinder particle size distribution and particle mass inside a modern 4V-CR-DI-diesel-engine were determined. After injection and ignition, mainly small soot particles were formed which grow and in the later combustion phase coagulate.

Analytical and Empirical Methods for Optimization of Cylinder Liner Bore Distortion

Beside the traditional prediction of stresses and verification by mechanical testing the optimization of cylinder liner bore distortion is one of today's most important topics in crankcase structure development. Low bore distortion opens up potentials for optimizing the piston group. As the piston rings achieve better sealing characteristics in a low deformation cylinder liner, oil consumption and blow-by are reduced. For unchanged oil consumption and blow-by demands, engine friction and subsequently, fuel consumption could be reduced by decreasing the pre-tension of the piston rings. From the acoustical point of view an optimization of piston-slap noise is often based on an optimized bore distortion behavior. Apart from basics to the behavior of liner bore distortion the paper presents advanced analytical and empirical methods for detailed prediction, verification and optimization of bore distortion taking into account the effective engine operation conditions.

Applying Representative Interactive Flamelets (RIF) with Special Emphasis on Pollutant Formation to Simulate a DI Diesel Engine with Roof-Shaped Combustion Chamber and Tumble Charge Motion

Combustion and pollutant formation in a new recently introduced Common-Rail DI Diesel engine concept with roof-shaped combustion chamber and tumble charge motion are numerically investigated using the Representative Interactive Flamelet concept (RIF). A reference case with a cup shaped piston bowl for full load operating conditions is considered in detail. In addition to the reference case, three more cases are investigated with a variation of start of injection (SOI). A surrogate fuel consisting of n-decane (70% liquid volume fraction) and α-methylnaphthalene (30% liquid volume fraction) is used in the simulation. The underlying complete reaction mechanism comprises 506 elementary reactions and 118 chemical species. Special emphasis is put on pollutant formation, in particular on the formation of NOx, where a new technique based on a three-dimensional transport equation within the flamelet framework is applied.

Borderline Design of Crankshafts Based on Hybrid Simulation Technology

This paper introduces different modeling approaches of crankshafts, compares the refinement levels and discusses the difference between the results of the crankshaft durability calculation methodologies. A V6 crankshaft is considered for the comparison of the refinement levels depending on the deviation between the signals such as main bearing forces and deflection angle. Although a good correlation is observed between the results in low speed range, the deviation is evident through the mid to high speed ranges. The deviation amplitude differs depending on the signal being observed and model being used. An inline 4 crankshaft is considered for the comparison of the durability results. The analysis results show that the durability potential is underestimated with a classical crankshaft calculation approach which leads to a limitation of maximum speed of 5500 rpm.

Catalyst Aging Method for Future Emissions Standard Requirements

This paper describes an alternative catalyst aging process using a hot gas test stand for thermal aging. The solution presented is characterized by a burner technology that is combined with a combustion enhancement, which allows stoichiometric and rich operating conditions to simulate engine exhaust gases. The resulting efficiency was increased and the operation limits were broadened, compared to combustion engines that are typically used for catalyst aging. The primary modification that enabled this achievement was the recirculation of exhaust gas downstream from catalyst back to the burner. The burner allows the running simplified dynamic durability cycles, which are the standard bench cycle that is defined by the legislation as alternative aging procedure and the fuel shut-off simulation cycle ZDAKW. The hot gas test stand approach has been compared to the conventional engine test bench method.

Coking Phenomena in Nozzle Orifices of Dl-Diesel Engines

Within a public founded project test cell investigations were undertaken to identify parameters which predominantly influence the development of critical deposits in injection nozzles. A medium-duty diesel engine was operated in two different coking cycles with a zinc-free lubricant. One of the cycles is dominated by rated power, while the second includes a wide area of the operation range. During the experiments the temperatures at the nozzle tip, the geometries of the nozzle orifice and fuel properties were varied. For a detailed analysis of the deposits methods of electron microscopy were deployed. In the course of the project optical access to all areas in the nozzle was achieved. The experiments were evaluated by means of the monitoring of power output and fuel flow at rated power. The usage of a SEM (scanning electron microscope) and a TEM (transmission electron microscope) revealed images of the deposits with a magnification of up to 160 000.

Cold Start Emission Reduction by Barrier Discharge

Dielectric barrier discharge (DBD) offers the advantage to excite and dissociate molecules in the exhaust gas stream. Those dissociated and excited species are oxidizing or reducing harmful exhaust gas components. The advantage of a plasma chemical system in comparison to a catalytic measure for exhaust gas treatment is the instantaneous activity at ambient temperature from the starting of the engine. The investigations reviewed in this paper are dealing with the plasma chemical oxidation of hydrocarbons in the exhaust gas stream during cold start conditions. The article concerns the design and development of a plasma-system in order to decrease the hydrocarbon emissions from engine start till catalyst light off. Vehicle results in the New European Driving Cycle show a hydrocarbon conversion of more than 42% in the first 11 seconds from engine start. In this period nearly all types of hydrocarbon were reduced.

The HSDI Diesel engine contributes substantially to the decrease of fleet fuel consumption thus to the reduction of CO2 emissions. This results in the rising market acceptance which is supported by desirable driving performance as well as greatly improved NVH behavior. In addition to the above mentioned requirements on driving performance, fuel economy and NVH behavior, continuously increasing demands on emissions performance have to be met. From today's view the Diesel particulate trap presents a safe technology to achieve the required reduction of the particle emission of more than 95%. However, according to today's knowledge a further, substantial NOx engine-out emission reduction for the Diesel engine is counteracts with the other goal of reduced fuel consumption. To comply with current and future emission standards, Diesel engines will require DeNOx technologies.

Development of Fuel Cell System Air Management Utilizing HIL Tools

In this paper, boosting strategies are investigated for part load operation of typical fuel-cell-systems. The optimal strategy can mainly be obtained by simulation. The boosting strategy is one of the most essential parameters for design and operation of a fuel-cell-system. High pressure ratios enable high power densities, low size and weight. Simultaneously, the demands in humidification and water recovery for today's systems are reduced. But power consumption and design effort of the system increases strongly with the pressure level. Therefore, the main focus must be on the system efficiencies at part load. In addition, certain boundary conditions like the inlet temperature of the fuel-cell stack must be maintained. With high pressure levels the humidification of the intake air before, within or after the compressor is not sufficient to dissipate enough heat. Vaporization during the compression process shows efficiency advantages while the needs in heat dissipation decreases.

Exhaust Emission Reduction of Combustion Engines by Barrier Discharge - A new Reactor/Generator System

An improved plasma reactor has been designed, built and evaluated. It is characterized by a reduced power per area ratio, relative to previous designs, and includes several improvements to run the whole system safely in a car. The new reactor design includes a concentric inner high voltage electrode, a grounded outer electrode, a shielded high-voltage and high temperature resistant electrical connection. A generator controller has been developed for better control of operating conditions as required during the engine cold start phase. The new generator/reactor system was installed in the exhaust pipe of a gasoline direct injection engine. HC emissions could be reduced up to 30 % in the first 40 seconds of a cold start test. In addition to HC treatment the dielectric barrier discharge has also been investigated as a method for regenerating a diesel particulate trap.
