A Comparison of the Effect of E85 vs. Gasoline on Exhaust System Surface Temperatures

With concerns over increasing worldwide demand for gasoline and greenhouse gases, many automotive companies are increasing their product lineup of vehicles to include flex-fuel vehicles that are capable of operating on fuel blends ranging from 100% gasoline up to a blend of 15% gasoline/85% ethanol (E85). For the purpose of this paper, data was obtained that will enable an evaluation relating to the effect the use of E85 fuel has on exhaust system surface temperatures compared to that of regular unleaded gasoline while the vehicle undergoes a typical drive cycle. Three vehicles from three different automotive manufacturers were tested. The surface of the exhaust systems was instrumented with thermocouples at specific locations to monitor temperatures from the manifold to the catalytic converter outlet. The exhaust system surface temperatures were recorded during an operation cycle that included steady vehicle speed operation; cold start and idle and wide open throttle conditions.

A New Responsive Model for Educational Programs for Industry: The University of Detroit Mercy Advanced Electric Vehicle Graduate Certificate Program

Today's automotive and electronics technologies are evolving so rapidly that educators and industry are both challenged to re-educate the technological workforce in the new area before they are replaced with yet another generation. In early November 2009 Ford's Product Development senior management formally approved a proposal by the University of Detroit Mercy to transform 125 of Ford's “IC Engine Automotive Engineers” into “Advanced Electric Vehicle Automotive Engineers.” Two months later, the first course of the Advanced Electric Vehicle Program began in Dearborn. UDM's response to Ford's needs (and those of other OEM's and suppliers) was not only at the rate of “academic light speed,” but it involved direct collaboration of Ford's electric vehicle leaders and subject matter experts and the UDM AEV Program faculty.

A Segregated Thermal Analysis Method for Liquid-Cooled Traction Batteries

Thermal modeling of liquid-cooled vehicle traction battery assemblies using Computational Fluid Dynamics (CFD) usually involves large models to accurately resolve small cooling channel details, and intensive computation to simulate drive-cycle transient solutions. This paper proposes a segregated method to divide the system into three parts: the cells, the cold plate and the interface between them. Each of the three parts can be separated and thermally characterized and then combined to predict the overall system thermal behavior for both steady-state and transient operating conditions. The method largely simplifies battery thermal analysis to overcome the limitations of using large 3D CFD models especially for pack level dynamic drive cycle simulations.

Advancements and Opportunities for On-Board 700 Bar Compressed Hydrogen Tanks in the Progression Towards the Commercialization of Fuel Cell Vehicles

Fuel cell vehicles are entering the automotive market with significant potential benefits to reduce harmful greenhouse emissions, facilitate energy security, and increase vehicle efficiency while providing customer expected driving range and fill times when compared to conventional vehicles. One of the challenges for successful commercialization of fuel cell vehicles is transitioning the on-board fuel system from liquid gasoline to compressed hydrogen gas. Storing high pressurized hydrogen requires a specialized structural pressure vessel, significantly different in function, size, and construction from a gasoline container. In comparison to a gasoline tank at near ambient pressures, OEMs have aligned to a nominal working pressure of 700 bar for hydrogen tanks in order to achieve the customer expected driving range of 300 miles.

An Overhead Cam Wear and Valvetrain Dynamics Study

A 22 hour engine test was developed to evaluate the effects of fuels, lubricants, and valvetrain dynamics on the wear of OHC 2.3L engine camshafts and finger followers. Procedures include a break-in to improve test repeatability and a test sequence to allow single-shift operation. A surface analyzer capable of measuring cam lobe wear profiles to micro-inch accuracy provided a quantitative wear comparison. A pure mineral oil, as expected, resulted in higher camshaft wear than using a fully formulated SF lubricant. Cam and follower wear increased significantly when ethanol replaced gasoline as fuel. The combination of ethanol, mineral oil and heavy duty valve springs was selected to increase test severity for hardware discrimination. The average wear of the intake lobes was greater than the exhausts. Kinematic analysis and visual inspection of the valve train mechanism revealed differences in the relative motion and contact stress pattern.

An Overview of the Effects of Ethanol-Gasoline Blends on SI Engine Performance, Fuel Efficiency, and Emissions

This paper provides an overview of the effects of blending ethanol with gasoline for use in spark ignition engines. The overview is written from the perspective of considering a future ethanol-gasoline blend for use in vehicles that have been designed to accommodate such a fuel. Therefore discussion of the effects of ethanol-gasoline blends on older legacy vehicles is not included. As background, highlights of future emissions regulations are discussed. The effects on fuel properties of blending ethanol and gasoline are described. The substantial increase in knock resistance and full load performance associated with the addition of ethanol to gasoline is illustrated with example data. Aspects of fuel efficiency enabled by increased ethanol content are reviewed, including downsizing and downspeeding opportunities, increased compression ratio, fundamental effects associated with ethanol combustion, and reduced enrichment requirement at high speed/high load conditions.

Aqueous Corrosion of Experimental Creep-Resistant Magnesium Alloys

This paper presents a comparison of aqueous corrosion rates in 5% NaCl solution for eight experimental creep-resistant magnesium alloys considered for automotive powertrain applications, as well as three reference alloys (pure magnesium, AM50B and AZ91D). The corrosion rates were measured using the techniques of titration, weight loss, hydrogen evolution, and DC polarization. The corrosion rates measured by these techniques are compared with each other as well as with those obtained with salt-spray testing using ASTM B117. The advantages and disadvantages of the various corrosion measurement techniques are discussed.

Architecture and Development of a Hydrogen Sensing and Mitigation System in H2RV - Ford's Concept HEV Propelled With a Hydrogen Engine

Ford's Hydrogen Hybrid Research Vehicle (H2RV) is an industry first parallel hybrid vehicle utilizing a hydrogen internal combustion engine. The goal of this drivable concept vehicle is to marry Ford's extensive hybrid powertrain experience with its hydrogen internal combustion engine technology to produce a low emission, fuel-efficient vehicle. This vehicle is seen as a possible bridge from the petroleum fueled vehicles of today to the fuel cell vehicles envisioned for tomorrow. A multi-layered hydrogen management strategy was developed for the H2RV. All aspects of the vehicle including the design of the fuel and electrical systems, placement of high-voltage subsystems, and testing, service, and storage procedures were examined to ensure the safe operation of the vehicle. The results of these reviews led to the design of the hydrogen sensing and mitigation system for the H2RV vehicle.

Benefits of Pd Doped Zeolites for Cold Start HC/NOx Emission Reductions for Gasoline and E85 Fueled Vehicles

In the development of HC traps (HCT) for reducing vehicle cold start hydrocarbon (HC)/nitrogen oxide (NOx) emissions, zeolite-based adsorbent materials were studied as key components for the capture and release of the main gasoline-type HC/NOx species in the vehicle exhaust gas. Typical zeolite materials capture and release certain HC and NOx species at low temperatures (<200°C), which is lower than the light-off temperature of a typical three-way catalyst (TWC) (≥250°C). Therefore, a zeolite alone is not effective in enhancing cold start HC/NOx emission control. We have found that a small amount of Pd (<0.5 wt%) dispersed in the zeolite (i.e., BEA) can significantly increase the conversion efficiency of certain HC/NOx species by increasing their release temperature. Pd was also found to modify the adsorption process from pure physisorption to chemisorption and may have played a role in the transformation of the adsorbed HCs to higher molecular weight species.

Big Data Analysis of Battery Charge Power Limit Impact on Electric Vehicle Driving Range while Considering Driving Behavior

It is desirable to find methods to increase electric vehicle (EV) driving range and reduce performance variability of Plug-in Hybrid Electric Vehicles (PHEV). One strategy to improve EV range is to increase the charge power limit of the traction battery, which allows for more brake energy recovery. This paper applies Big Data technology to investigate how increasing the charge power limit could affect EV range in real world usage with respect to driving behavior. Big Data Drive (BDD) data collected from Ford employee vehicles in Michigan was analyzed to assess the impact of regenerative braking power on EV range. My Ford Mobile (MFM) data was also leveraged to find correlation to drivers nationwide based on brake score statistics. Estimated results show incremental improvements in EV range from increased charge power levels. Subsequently, this methodology and process could be applied to make future design decisions based on the dynamic nature of driving habits.

Big Data Analytics: How Big Data is Shaping Our Understanding of Electrified Vehicle Customers

Electrified vehicles including Battery Electric Vehicles (BEVs) and Plug-In Hybrid Vehicles (PHEVs) made by Ford Motor Company are fitted with a telematics modem to provide customers with the means to communicate with their vehicles and, at the same time, receive insight on their vehicle usage. These services are provided through the “MyFordMobile” website and phone applications, simultaneously collecting information from the vehicle for different event triggers. In this work, we study this data by using Big Data Methodologies including a Hadoop Database for storing data and HiveQL, Pig Latin and Python scripts to perform analytics. We present electrified vehicle customer behaviors including geographical distribution, trip distances, and daily distances and compare these to the Atlanta Regional Survey data. We discuss customer behaviors pertinent to electrified vehicles including charger types used, charging occurrence, charger plug-in times etc.

CAE Method for Evaluating Mechanical Performance of Battery Packs under Mechanical Shock Testing

Mechanical shock tests for lithium metal and lithium-ion batteries often require that each cell or battery pack be subjected to multiple shocks in the positive and negative directions, of three mutually perpendicular orientations. This paper focuses on the no-disassembly requirement of those testing conditions and on the CAE methodology specifically developed to perform this assessment. Ford Motor Company developed a CAE analysis method to simulate this type of test and assess the possibility of cell dislodging. This CAE method helps identify and diagnose potential failure modes, thus guiding the Design Team in developing a strategy to meet the required performance under shock test loads. The final CAE-driven design focuses on the structural requirement and optimization, and leads to cost savings without compromising cell or pack mechanical performance.

CAI Combustion with Methanol and Ethanol in an Air-Assisted Direct Injection SI Engine

CAI combustion has the potential to be the most clean combustion technology in internal combustion engines and is being intensively researched. Following the previous research on CAI combustion of gasoline fuel, systematic investigation is being carried out on the application of bio-fuels in CAI combustion. As part of an on-going research project, CAI combustion of methanol and ethanol was studied on a single-cylinder direct gasoline engine with an air-assisted injector. The CAI combustion was achieved by trapping part of burnt gas within the cylinder through using short-duration camshafts and early closure of the exhaust valves. During the experiment the engine speed was varied from 1200rpm to 2100rpm and the air/fuel ratio was altered from the stoichiometry to the misfire limit. Their combustion characteristics were obtained by analysing cylinder pressure trace.

Calibration of Electrochemical Models for Li-ion Battery Cells Using Three-Electrode Testing

Electrochemical models of lithium ion batteries are today a standard tool in the automotive industry for activities related to the computer-aided engineering design, analysis, and optimization of energy storage systems for electrified vehicles. One of the challenges in the development or use of such models is the need of detailed information on the cell and electrode geometry or properties of the electrode and electrolyte materials, which are typically unavailable or difficult to retrieve by end-users. This forces engineers to resort to “hand-tuning” of many physical and geometrical parameters, using standard cell-level characterization tests. This paper proposes a method to provide information and data on individual electrode performance that can be used to simplify the calibration process for electrochemical models.

Catalyst Performance Evaluation on E0 and E85 Fuels

The differences in hydrocarbons (HCs) emitted by gasoline (E0) and ethanol (EtOH) blend fuels from flex-fuel capable engines can lead to differences in the performance of aftertreatment devices. Vehicle emission results have shown either better performance on E0 compared to E85 or vice versa, dependent on the vehicle calibration. In order to separate the impact of the vehicle and the catalyst, a laboratory study was conducted to evaluate performance on a pulse-flame (pulsator) reactor and compare reactivity towards E0 and E85 (85% EtOH-15% E0) exhaust. The catalysts evaluated were substrate-only, washcoat-only and fully formulated catalysts that had been aged either on a pulsator reactor or dynamometer engine. Catalyst performance was evaluated with light-off tests utilizing both slow and fast temperature ramp rates.

Challenges of Engine Starts and Drivability in a Parallel Hybrid-Electric System

The concept of the Modular Hybrid Transmission (MHT) is to use a production transmission design with modifications to create a new low investment cost parallel hybrid-electric powertrain. In the MHT system to be discussed, the torque converter has been replaced with a 40-kilowatt electric induction machine, which is coupled to a 300 volt - 3.6 Ah Lithium-Ion battery in a 1450 kg vehicle. Also, an added wet clutch system allows the engine to be disconnected from the electric machine enabling “electric only” driving. The drivability problems occur when the driver's desire to accelerate changes quickly and the engine is still shut down. This situation can occur both from rest and while already moving.

Compact Normalized Description of Vehicle Traction Power for Simple Fuel Consumption Modeling

This is an extension of simple fuel consumption modeling toward HEV. Previous work showed that in urban driving the overhead of running an ICEV engine can use as much fuel as the traction work. The bidirectional character and high efficiency of electric motors enables HEVs to run as a BEV at negative and low traction powers, with no net input from the small battery. The ICE provides the net work at higher traction powers where it is most efficient. Whereas the network reduction is the total negative work times the system round-trip efficiency, the reduction in engine running time requires knowledge of the distribution of traction power levels. The traction power histogram, and the work histogram derived from it, provide the required drive cycle description. The traction power is normalized by vehicle mass, so that the drive trace component becomes invariant, and the road load component nearly invariant to vehicle mass.

Dc-link capacitor sizing considerations are discussed for HEV/EV e-Drive systems. The capacitance value of the dc-link in HEV/EV e-Drive systems affects numerous factors. Some of the most significant are the system stability and the maximum tolerable dc-bus transient voltage with operating point change or with worst-case energy dump into the capacitor. Also requiring attention is the equivalent series resistance and inductance of the capacitor module. The former affects thermal behavior of the capacitor module and the latter affects voltage spikes occurring at every turn-off of a power semiconductor switch. In addition, these factors are dependent on other power-stage component parameters, control structures and controller gains. Also such effects and cross-couplings are operating-point dependent.

Selection of the DC-link capacitance value in an HEV/EV e-Drive power electronic system depends on numerous factors including required voltage/current ratings of the capacitor, power dissipation, thermal limitation, energy storage capacity and impact on system stability. A challenge arises from the capacitance value selection based on DC-link stability due to the influence of multiple hardware parameters, control parameters, operating conditions and cross-coupling effects among them. This paper discusses an impedance-based methodology to determine the minimum required DC-link capacitance value that can enable stable operation of the system in this multi-dimensional variable space. A broad landscape of the minimum capacitance values is also presented to provide insights on the sensitivity of system stability to operating conditions.

Network communications are widely being deployed in vehicle electrical architecture due to its low cost for embedded electronic and advance it provides. Nowadays, different types of protocols may be used to allow the communication among the modules (e.g.: CAN, LIN, FLEX RAIL, etc). Modules may receive or send data throughout a physical layer. And they are powered up by using different types of cables, grounds and shields which create a high complexity in terms of wiring harnesses installation, weight and cost. Data and power transmission throughout a unique line is a real and promising available technology.
