Today’s automotive world has moved towards an age where safety of a vehicle is given the topmost priority. Many stringent crash norms and testing methodology has been defined in order to evaluate the safety of a vehicle prior to its launch in a particular market. If the vehicle fails to meet any of these criteria then it is debarred from that particular market. With such stringent norms and regulations in place it becomes quite important on the engineer’s part to define the structural requirements and protect the space to meet the same. If the concept level platform definition is done properly it becomes very easy to achieve the crash targets with less cost and weight impact.

Comparing Various Multi-Disciplinary Optimization Approaches for Performance Enhancement and Weight Reduction of a Vehicle Chassis Frame

Designing a vehicle chassis involves meeting numerous performance requirements related to various domains such as Durability, Crashworthiness and Noise-Vibration-Harshness (NVH) as well as reducing the overall weight of chassis. In conventional Computer Aided Engineering (CAE) process, experts from each domain work independently to improve the design based on their own domain knowledge which may result in sub-optimal or even non-acceptable designs for other domains. In addition, this may lead to increase in weight of chassis and also result in stretching the overall product development time and cost. Use of Multi-Disciplinary Optimization (MDO) approach to tackle these kind of problems is well documented in industry. However, how to effectively formulate an MDO study and how different MDO formulations affect results has not been touched upon in depth.

Crash Pulse Characterization to Minimize Occupant Injuries in Offset Frontal Crash

The objective of this paper is to minimize occupant injuries in offset frontal crash with pulse characterization, by keeping vehicle front crush space & occupant survival space constant. Crash pulse characterization greatly simplifies the representation of crash pulse time histories. The parameters used to characterize the crash pulse are velocity change, time & value of dynamic crush, and zero cross-over time. The crash pulse slope, peaks, average values at discrete time intervals have significant role on occupant injuries. Vehicle crash pulse of different trends have different impact on occupant injury. The intension of crash pulse characterization study is to come out with one particular crash pulse which shows minimum occupant injuries. This study will have significant impact in terms of front loading on crash development of vehicle.

Customized ROPS Application for Configurable Design at Concept Level

Tractor roll over is the most common farm-related cause of fatalities nowadays. ROPS (Roll-Overprotective Structures) are needed to prevent serious injury and death. It creates a protective zone around the operator when a rollover occurs. In India the ROPS is getting mandatory across all HP ranges except narrow track. In the present study states the customized ROPS application for configurable design such as Automated safety zone for all homologation standards, ROPS A0-D excel calculator for selection of material at concept stage and bolt calculator for selection of size. For the above applications below aspects need to consider such as Tractor weight, Rear housing mounting, Operator seat index position (SIP), Seat reference points (SRP) and all ROPS homologation standards. This ROPS application is to reduce the timeline, manual error and ensure the reliability of the modular optimal design for various platforms and variants.

FE Driven Pedestrian Friendly Front End Design and Its Correlation with Physical Test

In the current competitive automobile market, with growing knowledge and concern for occupant and vulnerable road user safety, design & engineering of passenger cars in stipulated time is a challenge. As front styling is a crucial factor, early involvement of Computer Aided Engineering (CAE) through front loading helps reduce the product development time considerably with a pedestrian friendly engineered design. The present paper explains how initial inputs are given to styling & engineering teams during early stages of product development where availability of Computer Aided Design (CAD) data is minimal. Critical load paths were identified and shape of the front end was modified accordingly. Various locations of hinge mechanism were evaluated to reduce the severity of injury in the head impact zone. Sufficient gaps between the exterior surfaces and interior hard points were worked upon to reduce the impact values.

Failure Correlation and CAE Based Design Development for Seat Belt Anchorage as per AIS-015

For the purpose of effective occupant restraint, seat belt anchorage test is devised to prevent any failure at the anchorage locations during vehicle crash. In India Seat Belt Anchorages (SBA) certification test is mandatory for M and N types of category vehicles with regards to forward and rearward facing seats in the vehicle. During the development phase failure at seat anchorage location was observed in physical test, which resulted in vehicle not meeting the regulatory requirement. This phenomenon of anchorage failure was captured through Finite Element (FE) simulations and correlation was done to understand the root cause of failure for future development. Computer Aided Engineering (CAE) based design proposals were developed by considering various parameters which influence the load path and force distribution at seat belt and seat anchorage locations.

Foam and FRP Sheets Packaging for Headliner Stiffness at Curtain Airbag Area

As we all know, automotive headliners are an essential component of any car’s interior as they cover all the internal components and provide a clean and finished look. Headliners not only increase the aesthetic appeal of a car’s interior, but also acts as an insulation and sound absorption source. As per the latest Government norms, Curtain Airbag (henceforth called as CAB) has been made mandatory and this change calls for the corresponding changes in the Headliner packaging of all passenger vehicles. In general, curtain air-bag deployment calls for a twist open of Headliner at lateral sides (a portion below Hinge-line) during the deployment. This enables the inflated airbag to flow inside the passenger cabin to protect the passenger from any injury. Conventionally no components are packaged below the hinge-line area of headliner to avoid obstruction for CAB deployment and any part fly-off concerns.

Child injury performance evaluation is becoming critical part of almost all legal and consumer ratings-based vehicle safety evaluation protocols. Most of New CAR Assessment Programs (NCAP) now have separate ratings exclusively to evaluate child restraint system effectiveness and child dummy performance under various crash testing modes. OEM’s have need and challenge to maximize injury performance. Sled tests are conventionally used for tuning restraints like seat belts and airbags for driver and co-driver under various frontal type test conditions. However, second row seats are used for CRS/ Child injury performance evaluations. In the present study an attempt is made to simulate child injury performance of P3 dummy positioned on second row seat on defined child seat for 64 kmph frontal Offset deformable barrier type test conforming to Global NCAP. Sled pulses are carefully tuned to capture key injury patterns. Thence restraint parameters are tuned to improve child dummy injuries

Integration of Seat-Belt Web-Guide Functionality in Trim Part

Restraint systems in automotives are inevitable for the safety of passengers. Seat belts are one such restraint system in automotives that prevent drivers and passengers from being injured during a crash by restraining them back. Seatbelt on automotives has interface with Body-in-white (henceforth called as BIW) and Trim parts in-order to serve its purpose at vehicle level. One such interface part of seat belt is the web guide, which assists and ensures the nylon web’s smooth motion at different seat track positions. Web-guides on automotives ensure the flawless motion of seat belt web at pillar trim areas. In this paper, we are discussing alternate ways of assisting the seat belt web without the web-guide as a separate part. In-order to assist and ensure the motion of nylon web in its trajectory, we have extended the flange of the pillar trim involved.

Light Weight Material for Entry Assist Grab Handle with Gas Assist Technology

Ground clearance plays a vital role in an off-road vehicle during off roading. Higher the ground clearance, higher is the difficulty during ingress & egress of the vehicle. This brings in the necessity to provide entry-assist grab-handles for vehicle with more ground clearance (>200mm). Entry-assist grab handles alleviates the pain of the occupants during ingress and egress. For entry-assist grab handles’ purpose to be served, it should provide comfortable ergonomic grip & have to take the load of passengers while ingress or egress through-out the complete life cycle of the vehicle. Entry Assist grab handles can be fitted on A-Pillar zone to assist first row passengers & on B-pillar zone to assist second row passenger. Providing entry-assist grab handles on pillar trims make the grab-handles exposed to head-impact zone and hence, in most of the cases, it should pass the head impact regulations framed for respective countries.

RAMP Bracket Angle Optimization Coupled with Improved Head Room

Restraint systems in automotives are inevitable for the safety of passengers. Curtain airbag is one such restraint system in automotives that reduces the risk of injury to passengers during crash, without which head injury is inevitable during side crash of a vehicle. So successful deployment of curtain airbag (henceforth called as CAB) is very important in automotive safety during crash. This paper dwells about the optimization done in ramp bracket angle with successful deployment of curtain airbag. This optimization has paved the way for increasing the head-roominess by ~15% and to respect the safety and styling intent in the vehicle successfully. Providing a ramp bracket at the lower bottom side of CAB guides the airbag successfully during deployment. Ramp bracket angle plays a vital role in guiding the airbag inside the passenger’s cabin without any obstruction.

Crashworthiness enhancement of vehicle structures is a very challenging task during the early design development process. Major factors influencing occupant injury in frontal impact are vehicle front crush space, crash pulse severity, restraint properties and occupant packaging space. This paper establishes a methodology to define suitable criterion that will guide the designers to select the optimal values of the above mentioned parameters during the early phase of the vehicle development. The usage of lumped mass models, pulse characterization techniques were explored to validate the results. Efficient crash energy management, the concepts of ride down and restraint efficiency parameters were also discussed in the paper.
