A Phenomenological Model for Soot Formation and Oxidation in Direct-Injection Diesel Engines

The concentration of carbonaceous particulate matter in the exhaust of diesel engines depends on the rates of formation and oxidation of soot in the combustion chamber. Soot forms early in the combustion process when local fuel-rich areas exist, whereas soot oxidation occurs later when more air is entrained into the fuel spray. Based on this understanding, a phenomenological combustion model is established. In the model, the cylinder volume is divided into four zones: a rich fuel spray core, a premixed-burning/burned gas zone, a mixing controlled burning zone and a lean air zone. Soot formation takes place in the mixing controlled burning zone where the local C/O ratio is above the critical value. Soot oxidation occurs in the premixed-burning/burned gas zone as air is entrained. By using a quasi-global chemical reaction scheme, the oxidation of soot particles by different species can be investigated.

Airborne Platform for Ice-Accretion and Coatings Tests with Ultrasonic Readings (PICTUR)

Hazardous atmospheric icing conditions occur at sub-zero temperatures when droplets come into contact with aircraft and freeze, degrading aircraft performance and handling, introducing bias into some of the vital measurements needed for aircraft operation (e.g., air speed). Nonetheless, government regulations allow certified aircraft to fly in limited icing environments. The capability of aircraft sensors to identify all hazardous icing environments is limited. To address the current challenges in aircraft icing detection and protection, we present herein a platform designed for in-flight testing of ice protection solutions and icing detection technologies. The recently developed Platform for Ice-accretion and Coatings Tests with Ultrasonic Readings (PICTUR) was evaluated using CFD simulations and installed on the National Research Council Canada (NRC) Convair-580 aircraft that has flown in icing conditions over North East USA, during February 2022.

Aircraft Performance Degradation - the Effects of Inflight Icing upon Lift, Drag and Propulsive Efficiency

Data is presented from a number of flight research aircraft, which have been involved in the research of the effects of inflight icing, in a variety of atmospheric supercooled droplet and mixed-phase icing environmental conditions. The aircraft Types considered cover both Pneumatic and Thermal Ice Protection Systems (IPS). Icing includes supercooled droplet impact icing upon airframe and propeller blades and cold-soaked frost icing. The drag effects of inflight icing, from mixed-phase small and large droplets encountered during the course of SALPEX cloud physics research operations, upon a Fokker F-27 turboprop transport aircraft, have been analyzed. Furthermore, during the course of AIRS 1.5 and AIRS II inflight icing flight research operations, the NRC Convair conducted aerodynamic characterization maneuvers, following and during icing accretion in a wide range of environmental conditions of altitude, air temperature, LWC and droplet spectra.

Aluminum Extrusions for Automotive Crash Applications

One of the main applications for aluminum extrusions in the automotive sector is crash structures including crash rails, crash cans, bumpers and structural body components. The objective is usually to optimize the energy absorption capability for a given structure weight. The ability to extrude thin wall multi-void extrusions contributes to this goal. However, the alloy used also plays a significant role in terms of the ability to produce the required geometry, strength - which to a large extent controls the energy absorption capability and the “ductility” or fracture behavior which controls the strain that can be applied locally during crush deformation before cracking. This paper describes results of a test program to examine the crush behavior of a range of alloys typically supplied for automotive applications as a function of processing parameters including artificial ageing and quench rate.

Aluminum Sample Characterization on the NRC AIWT Ice Adhesion Spin Rig

This paper presents the adhesion strength of ice on sanded and machine-finished aluminum test coupons as measured using the National Research Council of Canada (NRC) Altitude Icing Wind Tunnel (AIWT) spin rig. This rig is used to evaluate commercial and internally-developed coatings for low-adhesion properties, and the performance of ice on aluminum is required as a baseline to compare the coatings against. The tests are performed over a range of aerodynamic and icing cloud conditions, including variations in static air temperature and exposure time (and therefore accumulated ice mass). The data analysis includes an evaluation of the uncertainty in the results based on the measured ice mass repeatability and the measured shear stress repeatability.

Analysis of Residual Strain Profiles in Distorted Aluminum Engine Blocks by Neutron Diffraction

In recent years, light weight components have been an area of significant importance in automotive design. This has led to the replacement of steel and cast iron with aluminum alloys for many automotive components. For instance, Al-Si alloys have successfully replaced nodular and gray cast iron in the production of large automotive components such as engine blocks. However, excessive residual strain along the cylinder bores of these engine blocks may result in cylinder distortion during engine operation. Therefore, in this study, neutron diffraction was used to evaluate residual strain along the aluminum cylinder bridge and the gray cast iron liners of distorted and undistorted engine blocks. The strains were measured in the hoop, radial, and axial orientations. The results suggest that the residual strain along the aluminum cylinder bridge of the distorted engine block was tensile for all three measured components.

Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

CAM-Based Planning, Programming and Execution of Large-Scale Machining Operations by a Robot-Mounted Gantry System

This paper examines issues related to planning, programming and execution of machining operations by a robot in the context of machining large parts with complex geometries by a gantry-mounted robotic system. Parts were created from surface data in a CAD/CAM environment. The same environment was used to generate tool paths using a conventional machine tool approach. These paths were converted to robot trajectories and validated using mathematical kinematic models of the robotic system. Validation was performed according to various criteria related to process performance. Associated robot programs were then automatically generated. The manufacturing cell was progressively integrated according to requirements resulting from iterative process characterization. A metrology-based calibration procedure was designed that considerably improved the system's positioning precision.

Carded Recycled Carbon Fiber Mats for the Production of Thermoset Composites via Infusion/Compression Molding

The use of carbon fiber reinforced thermoset composites has doubled in the last decade raising questions about the waste generated from manufacturing and at end-of-life, especially in the aircraft industry. In this study, 2.5 cm long carbon fibers were recovered from thermoset composite waste using a commercial scale pyrolysis process. Scanning electron microscopy, density measurements, single filament tensile testing as well as micro-droplet testing were performed to characterize the morphology, mechanical properties, and surface adhesion of the fibers. The recycled fibers appeared to be mostly undamaged and clean, exhibiting comparable mechanical properties to virgin carbon fibers. A carding process followed by an ultrasound treatment produced randomly aligned recycled fiber mats. These mats were used to fabricate composite plates, with fiber volume fractions up to 40 %, by infusion / compression molding.

Comparability of Hot-Wire Estimates of Liquid Water Content in SLD Conditions

Future compliance to FAA 14 CFR Part 25 and EASA CS-25 Appendix O conditions has required icing wind tunnels to expand their cloud simulation envelope, and demonstrate accurate calibration of liquid water content and droplet particle size distributions under these conditions. This has led to a renewed community interest in the accuracy of these calibrations, and the potential inter-facility bias due to the choice of instrumentation and processing methods. This article provides a comparison of the response of various hot-wire liquid water content instruments under Appendix C and supercooled large droplet conditions, after an independent similar analysis at other wind tunnel facilities. The instruments are being used, or are under consideration for use, by facilities collaborating in the ICE GENESIS program.

Comparison of Freeze-Out versus Grind-Out Ice Crystals for Generating Ice Accretion Using the ICE-MACR

Since the introduction of ice crystal icing certification requirements [1], icing facilities have played an important role in demonstrating compliance of aircraft air data probes, engine probes, and increasingly, of turbine engines. Most sea level engine icing facilities use the freezing-out of a water spray to simulate ice crystal icing conditions encountered at altitude by an aircraft in flight. However, there are notable differences in the ice particles created by freeze-out versus those observed at altitude [2, 3, 4]. Freeze-out crystals are generally spherical as compared to altitude crystals which have variable crystalline shapes. Additionally, freeze-out particles may not completely freeze in their centres, creating a combination of super-cooled liquid and ice impacting engine hardware. An alternative method for generating ice crystals in a test facility is the grinding of ice blocks or cubes to create irregular shaped crystals.

Controlling the Forming of Thermoplastics through Forming Power

Controlling the forming of large thermoplastic parts from a simulation requires very precise predictions of the pressure and volume profile evolution. Present pressure profile based simulations adequately predict the thickness distribution of a part, but the forming pressure and volume profile development lack the precision required for process control. However new simulations based on the amount of power required to form the material can accurately predict these pressure and volume profiles. In addition online monitoring of the forming power on existing machines can be easily implemented by installing a flow rate and pressure meter at the gas entrance, and if necessary, exits of the part. An important additional benefit is that a machine thus equipped can function as an online rheometer that can characterize the viscosity of the material at the operating point by tuning the simulation to the online measurements.

Design, Characterization and Initial Testing of a Vertical Stabilizer Common Research Model for Aircraft Ground Icing Testing

Under contract to Transport Canada (TC) and with joint funding support from the Federal Aviation Administration (FAA), a vertical stabilizer common research model (VS-CRM) has been designed and built by the National Research Council of Canada (NRC). This model is a realistic, scaled representation of modern vertical stabilizer designs without being specific to a particular aircraft. The model was installed and tested in the NRC 3 m × 6 m Icing Wind Tunnel in late 2021/early 2022. Testing was led by APS Aviation Inc., with support from NRC and NASA, in order to observe the anti-icing fluids flow-off behavior with and without freezing or frozen precipitation during simulated take-off velocity profiles. The model dry-air aerodynamic properties were characterized using flow visualization tufts and boundary layer rakes. Using this data, a target baseline configuration was selected with a yaw angle equal to 0° and rudder deflection angle equal to -10°.

Development and Application of an Impedance-Based Instrument for Measuring the Liquid Fraction and Thickness of Ice Crystal Accretions

Ice crystals ingested by a jet engine at high altitude can partially melt and then accrete within the forward stages of the compressor, potentially causing performance loss, damage and/or flameout. Recent research into this ice crystal icing (ICI) phenomenon conducted at the National Research Council of Canada suggests that the liquid water content vliq of an accretion significantly affects the accretion's susceptibility to erosion by ice crystals, and therefore accretion growth. This paper describes the development and application of an instrument for measuring vliq, potentially providing a method for correlating erosion behavior (e.g. as ductile or brittle) and properties. The instrument measures the complex admittance Y* of a mixed-phase deposit bridging a pair of electrodes, which is modeled as a resistor and capacitor in parallel, and calculates the deposit's relative permittivity εr from the capacitance.

Development and Commissioning of a Linear Compressor Cascade Rig for Ice Crystal Research

This paper describes the commissioning of a linear compressor cascade rig for ice crystal research. The rig is located in an altitude chamber so the test section stagnation pressure, temperature and Mach number can be varied independently. The facility is open-circuit which eliminates the possibility of recirculating ice crystals reentering the test section and modifying the median mass diameter and total water content in time. As this is an innovative facility, the operating procedures and instrumentation used are discussed. Sample flow quality data are presented showing the distribution of velocity, temperature, turbulence intensity and ice water concentration in the test section. The control and repeatability of experimental parameters is also discussed.

Development of a New Ice Crystal Icing Shear Adhesion Rotary Test Rig and Method

This paper discusses the development and implementation of a new ice crystal icing (ICI) ice adhesion test system and technique. It is based on the state of the art rotary shear adhesion test rig developed at the NRC altitude icing wind tunnel (AIWT) used for supercooled liquid water (SLW) ice accretion adhesion testing. This rig was modified to use strain gauged arms for shed force measurements and implemented into the NRC ICI cascade rig at its research altitude test facility (RATFac). This permitted the exposure to a wide range of ICI conditions both in supercooled and wetbulb below freezing ICI conditions. The result is a standalone system that can be run remotely thus improving the testing efficiency by avoiding the need for accretion calibration points previously required to correlate accreted mass to icing exposure time.

Development of a Supercooled Large Droplet Environment within the NRC Altitude Icing Wind Tunnel

Simulations of supercooled large droplet (SLD) icing environments within the NRC's Altitude Icing Wind Tunnel (AIWT) have been performed in which broad band mass distribution spectra are achieved that include a distinct pattern of liquid water content (LWC) over a range of droplet sizes (i.e., bi-modal distribution). The mass distribution is achieved through modification of the existing spray system of the AIWT to allow two spray profiles with differing LWC and median volumetric diameter (MVD) to be simultaneously injected into the flow. Results of spray profile distributions measured in the test section have demonstrated that freezing drizzle conditions, where MVD is either less than or greater than 40 μm, can be achieved.

Development of a Test Rig for the Assessment of Remotely Piloted Aircraft Systems (RPAS) in Icing

As the everyday use of flying small to medium size Remotely Piloted Aircraft System (RPAS) continues to evolve, so does the need to fly them in icing environments. To investigate an RPAS’ ability to fly in these conditions, an outdoor test rig has been developed at the National Research Council Canada (NRC) in which a range of RPAS have been tested in icing environments. This rig has an available test area of 3.05 m × 3.05 m, and is 5.1 m high. An array of spray nozzles installed at the top of the test rig provides a cloud that, when operated at sub-zero temperatures, enables simulation of in-flight icing conditions. The spray cloud is calibrated to provide water concentration and drop size distributions consistent with Appendix C, freezing drizzle and freezing rain conditions.

Development of a Unique Icing Spray System for a New Facility for Certification of Large Turbofan Engines

The Global Aerospace Centre for Icing and Environmental Research (GLACIER) facility has been constructed in Thompson, Manitoba, Canada. This project involves the construction and operation of a facility which will provide icing certification tests for large gas turbine engines, as well as performance, endurance and other gas turbine engine qualification testing. MDS Aero Support, in partnership with the National Research Council of Canada (NRC), Pratt and Whitney Canada, and Rolls Royce Canada, has developed a globally unique outdoor engine test and certification facility. The prime purpose of this facility is for icing certification of aviation gas turbine engines, initially for Rolls-Royce and Pratt & Whitney, two of the three largest gas turbine manufacturers in the world.

Development of an Altitude Evaporation Model for Icing Tunnel Control

In 2017 the National Research Council of Canada developed an evaporation model for controlling engine icing tunnels in real time. The model included simplifications to allow it to update the control system once per second, including the assumption of sea level pressure in some calculations. Recently the engine icing system was required in an altitude facility requiring operation down to static temperatures of -40°C, and up to an altitude of 9.1 km (30 kft) or 30 kPa. To accommodate the larger temperature and pressure range the model was modified by removing the assumption of sea level operation and expanding the temperature range. In addition, due to the higher concentration of water vapor that can be held by the atmosphere at lower pressures, the significance of the effect of humidity on the air properties and the effect on the model was investigated.
