1.2GPa Advanced High Strength Steel with High Formability

To reduce the Body in White (BIW) mass, it is necessary to expand the application of Advanced High-Strength Steels (AHSS) to complex shaped parts. In order to apply AHSS to complex shaped parts with thinner gauge, high formability steel is required. However, higher strength steels tend to display lower elongations, compared with low/medium strength steels. Current AHSS are applied to limited parts for this reason. The new 1.2GPa material, with high formability, was developed to solve this issue. The mechanical property targets for the high elongation 1.2GPa material were achieved by precise metallurgical optimization. Many material aspects were studied, such as formability, weldabilty, impact strength, and delayed fracture. As the result of this development, 1.2GPa AHSS has been applied to a new vehicle launched in 2013.The application of this material was the 1st in the world, and achieved a 11kg mass reduction.

A Lubrication Analysis of Multi Link VCR Engine Components using a Mixed Elasto-Hydrodynamic Lubrication Theory Model

Research is under way on an engine system [1] that achieves a variable compression ratio using a multiple-link mechanism between the crankshaft and pistons for the dual purpose of improving fuel economy and power output. At present, there is no database that allows direct judgment of the feasibility of the specific sliding parts in this mechanism. In this paper, the feasibility was examined by making a comparison with the sliding characteristics and material properties of conventional engine parts, for which databases exist, and using evaluation parameters based on mixed elasto-hydrodynamic (EHD) lubrication calculations. In addition, the innovations made to the mixed EHD calculation method used in this study to facilitate calculations under various lubrication conditions are also explained, including the treatment of surface roughness, wear progress and stiffness around the bearings.

A Method for Predicting Connecting Rod Bearings Reliability Based on Seizure and Wear Analysis

Maintaining reliability of the connecting rod bearing is a very important subject, and the following is a problem that needs to be overcome. Predicting reliability has generally depended on minimum oil film thickness (M.O.F.T), but recently, the engines of passenger cars which have greater power and speed potential than conventional ones are sometimes run beyond their M.O.F.T. limit (a degree of roughness around the crank shaft's axis.) In such a case, it is so difficult to predict reliability according to M.O.F.T., that we need a new index which directly shows seizure and wear. For this purpose, we found that the crank shaft pin temperature can be a key cause of seizure and wear according to an analysis of the relationship between its temperature and the seizure and wear caused intentionally. Using this method, we confirmed that the combination of bearing and crank shaft materials is very important for preventing seizure and wear.

A New Quasi-Dimensional Combustion Model Applicable to Direct Injection Gasoline Engine

Gasoline engines employ various mechanisms for improvement of fuel consumption and reduction of exhaust emissions to deal with environmental problems. Direct fuel injection is one such technology. This paper presents a new quasi-dimensional combustion model applicable to direct injection gasoline engine. The Model consists of author's original in-cylinder turbulence and mixture homogeneity sub model suitable for direct fuel injection conditions. Model validation results exhibit good agreement with experimental and 3D CFD data at steady state and transient operating conditions.

A Study of Heat Rejection and Combustion Characteristics of a Low-temperature and Pre-mixed Combustion Concept Based on Measurement of Instantaneous Heat Flux in a Direct-Injection Diesel Engine

There have been strong demands recently for reductions in the fuel consumption and exhaust emissions of diesel engines from the standpoints of conserving energy and curbing global warming. A great deal of research is being done on new emission control technologies using direct-injection (DI) diesel engines that provide high thermal efficiency. This work includes dramatic improvements in the combustion process. The authors have developed a new combustion concept called Modulated Kinetics (MK), which reduces smoke and NOx levels simultaneously by reconciling low-temperature combustion with pre-mixed combustion [1, 2]. At present, research is under way on the second generation of MK combustion with the aim of improving emission performance further and achieving higher thermal efficiency [3]. Reducing heat rejection in the combustion chamber is effective in improving the thermal efficiency of DI diesel engines as well as that of MK combustion.

A Study of a DISI Engine with a Centrally Located High-pressure Fuel Injector

Vehicle manufacturers developed two mixture formation concepts for the first generation of gasoline direct-injection (GDI) engines. Both the wall-guided concept with reverse tumble air motion or swirl air motion and the air-guided concept with tumble air motion have the fuel injector located at the side of the combustion chamber between the two intake ports. This paper proposes a new GDI concept. It has the fuel injector located at almost the center of the combustion chamber and with the spark plug positioned nearby. An oval bowl is provided in the piston crown. The fuel spray is injected at high fuel pressures of up to 100 MPa. The spray creates strong air motion in the combustion chamber and reaches the piston bowl. The wall of the piston bowl changes the direction of the spray and air motion, producing an upward flow. The spray and air flow rise and reach the spark plug.

A Study of a Multistage Injection Mechanism for Improving the Combustion of Direct-Injection Gasoline Engines

Technologies for improving the fuel economy of gasoline engines have been vigorously developed in recent years for the purpose of reducing CO2 emissions. Increasing the compression ratio for improving thermal efficiency and downsizing the engine based on fuel-efficient operating conditions are good examples of technologies for enhancing gasoline engine fuel economy. A direct-injection system is adopted for most of these engines. Direct injection can prevent knocking by lowering the in-cylinder temperature through fuel evaporation in the cylinder. Therefore, direct injection is highly compatible with downsized engines that frequently operate under severe supercharging conditions for improving fuel economy as well as with high compression ratio engines for which susceptibility to knocking is a disadvantage.

The possibility of predicting engine bearing durability by elastohydrodynamic lubrication (EHL) calculations was investigated with the aim of being able to improve durability efficiently without conducting numerous confirmation tests. This study focused on the connecting rod big-end bearing of an automotive engine. The mechanisms of wear and fatigue, which determine bearing durability, were estimated by comparing the results of EHL analysis and experimental data. This comparison showed the possibility of predicting the wear amount and the occurrence of fatigue by calculation.

A Study on the Cyclic Plastic Zone Size Method, ω*, for Digital Fatigue Life Prediction of Arc-Welded Joints

Various prediction methods have been proposed for evaluating the fatigue life of welded joints by combining finite element analysis (FEA) with an experimental database. However, to obtain more universal and accurate fatigue life predictions, it is necessary to have criteria for making integrated evaluations of the fatigue strength of welded joints. This paper presents a study that focuses on the local cyclic plastic zone size (ω*) as the criterion of fatigue strength and investigates its validity. The definition of ω* was given by the relationship between the stress state at the notch tip and the elastic strain which was defined along the strain-life fatigue curve (ε - N diagram) of a base metal. As a result of using ω*, it was found that an integrated fatigue life prediction was possible to a certain extent for notch and arc-welded joint specimens.

A Study on the Torque Capacity of a Metal Pushing V-Belt for CVTs

The mechanism causing the micro slip characteristic of a metal CVT belt during torque transmission was analyzed, focusing on the gap distribution between the elements. It was hypothesized that gaps between the elements cause slip to occur between the elements and the pulleys when the belt is squeezed between the two halves of the pulleys, and the slip ratio was calculated theoretically on that assumption. The μ-v (friction coefficient versus sliding velocity) characteristic between the elements and the pulleys was measured and the results were used in calculating the slip ratio. As a result, a simulation procedure was developed for predicting the slip-limit torque of the belt on the basis of calculations. The slip ratio found by simulation and the calculated slip-limit torque showed good quantitative agreement with the experimental data, thereby confirming the validity of the simulation procedure.

An Analysis of Induction Port Fuel Behavior

Since the fuel supply specifications in a multi-point injection (MPI) system are usually determined experimentaly, the way fuel behaves in the induction port is still not clearly understood. In this study, a fuel behavior model is developed to gain a better understanding of how fuel behaves in the induction port so that the best fuel supply specifications can be determined on the basis of analysis. This paper outlines a model of fuel spray and wall film and presents some typical calculation results. Taking into account fuel properties, the vapor, the flow and other characteristics of fuel in the induction port are calculated using these models. A comparison of the calculated results with experimental data confirms the validity of the model. The calculated results show the effects of the fuel propeties and fuel supply system specifications on induction port fuel behavior.

An Automatic Parameter Matching for Engine Fuel Injection Control

An automatic matching method for engine control parameters is described which can aid efficient development of new engine control systems. In a spark-ignition engine, fuel is fed to a cylinder in proportion to the air mass induced in the cylinder. Air flow meter characteristics and fuel injector characteristics govern fuel control. The control parameters in the electronic controller should be tuned to the physical characteristics of the air flow meter and the fuel injectors during driving. Conventional development of the engine control system requires a lot of experiments for control parameter matching. The new matching method utilizes the deviation of feedback coefficients for stoichiometric combustion. The feedback coefficient reflects errors in control parameters of the air flow meter and fuel injectors. The relationship between the feedback coefficients and control parameters has been derived to provide a way to tune control parameters to their physical characteristics.

Analysis of Thermal Fatigue Resistance of Engine Exhaust Parts

The thermal fatigue resistance of engine exhaust system parts has conventionally been evaluated in thermal fatigue tests conducted with a restrained specimen. However, the test results have not always been consistent with data obtained in engine endurance tests. Two new evaluation methods have been developed to overcome this problem. One is a method of predicting thermal fatigue life on the basis of nonlinear elastic and plastic thermal analyses performed with a finite element model and the ABAQUS program. The other is a method of evaluating exhaust system parts using an exhaust system simulator. This paper describes the concepts underlying the two methods and their relative advantages.

Analysis of Tooth Surface Fatigue Strength of Automotive Transmission Gears

The life of automotive transmission gears today is often governed by pitting fatigue life. Being able to predict pitting fatigue life accurately is a crucial issue. Pitting fatigue life is substantially influenced by surface hardness and tooth surface geometry. For that reason, this study examined a new method of predicting pitting fatigue life that takes into account changes in these factors over time. This method makes it possible to predict the pitting fatigue life of automotive transmission gears under a wide range of evaluation conditions with markedly better accuracy than conventional methods used previously.

Analysis on Idle Speed Stability in Port Fuel Injection Engines

It has been reported by several researchers that the L-jetronic fuel injection system offers better idle speed stability than the D-jetronic one in port fuel injection engines. However, the volume between the throttle valve and the intake valves in the L-jetronic system acts as a first order lag element in the system and causes air-fuel ratio fluctuation which, in turn, induces idle speed hunting under certain conditions. This study employs computer simulation to determine the influence of three parameters on idle speed stability: (1) flywheel inertia, (2) intake manifold volume, and (3) air-fuel ratio calibration. It also explores means of improving idle speed stability by controlling the air-fuel ratio and ignition timing. The use of actual engine torque data to estimate the generated torque from the amount of air and fuel in each combustion cycle was the unique feature of this study.

Application Development of Low Carbon Type Dual Phase 980MPa High Strength Steel

Use of high strength steel (HSS) could be an important consideration in achieving competitive weight and safety performance of the body-in-white (BIW). This study covers key technical issues in the application development. Many aspects were studied such as formability, weldability and impact strength for application of this grade to the BIW. One of the key issues is spot weldability, especially in the assembly of heavy gauge materials for structural parts. The spot weld strength appears not to satisfy the target for some HSS applications, when hardness of the nugget is high. The relation between weld strength and the chemical composition of steel sheets was studied, because hardness can be controlled by chemical composition and welding conditions. It was found that using lower carbon content or carbon equivalent compared to conventional grades could improve weld strength.

Application of 980 MPa Grade Advanced High Strength Steel with High Formability

There are strong demands for vehicle weight reductions so as to improve fuel economy. At the same time, it is also necessary to ensure crash safety. One effective measure for accomplishing such both requirements conflicting each other is to apply advanced high strength steel (AHSS) of 780 MPa grade or higher to the vehicle body. On the other hand, higher strength steels generally tend to display lower elongation causing formability deterioration. Nissan Motor Corporation have jointly developed with steel manufacturers a new 980 MPa grade AHSS with high formability with the aim of substituting it for the currently used 590 MPa grade high-tensile steel. Several application technologies have been developed through the verifications such as formability, resistance spot weldability, crashworthiness, and delayed fracture.

The target performance of a new engine has to be obtained under various restrictions such as cost and weihgt. It is particularly important to predict the engine noise and vibration performance at an early stage. For this purpose the analytical methods have been developed, which include the prediction of the absolute noise and vibration level by inputting a given exciting force into the model. These methods were applied to the development of the new engine. As a result, the characteristics of an aluminum cylinder block were used effectively to achieve a new lightweight V6 engine with low noise and vibration levels.

Characteristics of Mixture Formation in a Direct Injection SI Engine with Optimized In-Cylinder Swirl Air Motion

This paper presents a study of mixture formation in the combustion chamber of a direct-injection SI engine. In-cylinder flow measurement was conducted using laser Doppler velocimetry (LDV) and particle image velocimetry (PIV), and visualization of fuel vapor behavior was done using laser-induced fluorescence (LIF). Further, fast response flame ionization detector (FID) was used to measure the hydrocarbon (HC) concentrations in the vicinity of the spark plug. Thereby mixture concentrations in the vicinity of the spark plug, within the mixture distribution observed using LIF, were quantified. Results revealed that an upward flow forms near the center of the cylinder in the latter half of the compression stroke and goes from the piston crown toward the cylinder head. This upward flow is caused by the synergistic effect of the swirl motion generated in the cylinder and the cylindrical bowl provided in the piston crown eccentrically to the central axis of the cylinder.
