3D-Semi 1D Coupling for a Complete Simulation of an SCR System

The presented work describes how numerical modeling techniques were extended to simulate a full Selective Catalytic Reduction (SCR) NOx aftertreatement system. Besides predicting ammonia-to-NOX ratio (ANR) and uniformity index (UI) at the SCR inlet, the developed numerical model was able to predict NOx reduction and ammonia slip. To reduce the calculation time due to the complexity of the chemical process and flow field within the SCR, a semi-1D approach was developed and applied to model the SCR catalyst, which was subsequently coupled with a 3D model of the rest of the exhaust system. Droplet depletion of urea water solution (UWS) was modeled by vaporization and thermolysis techniques while ammonia generation was modeled by the thermolysis and hydrolysis method. Test data of two different SCR systems were used to calibrate the simulation results. Results obtained using the thermolysis method showed better agreement with test data compared to the vaporization method.

A Comparison of EGR Condensate Composition between EGR and Dedicated-EGR Combustion Strategies

Water injection is an effective method for knock control in spark-ignition engines. However, the requirement of a separate water source and the cost and complexity associated with a fully integrated system creates a limitation of this method to be used in volume production engines. The engine exhaust typically contains 10-15% water vapor by volume which could be condensed and potentially stored for future use. In this study, the exhaust condensate composition was assessed for its use as an effective replacement for distilled water. Specifically, condensate samples were collected pre and post-three-way catalyst (TWC) and analyzed for acidity and composition. The composition of the pre and post-TWC condensates was found to be similar however, the pre-TWC condensate was mildly acidic. The mild acidity has the potential to corrode certain components in the intake air circuit.

A Comparison of Emissions and Flow Restriction of Thinwall Ceramic Substrates for Low Emission Vehicles

The emission and flow restriction characteristics of three different ceramic substrates with varying wall thickness and cell density (400 cpsi/6.5 mil, 600/4.3, and 600/3.5) are compared. These 106mm diameter substrates were catalyzed with similar amounts of washcoat and fabricated into catalytic converters having a total volume of 2.0 liters. A Pd/Rh catalyst technology was applied at a concentration of 6.65 g/l and a ratio of 20/1. Three sets of converters (two of each type) were aged for 100 hours on an engine dynamometer stand. After aging, the FTP performance of these converters were evaluated on an auto-driver FTP stand using a 2.4L, four-cylinder prototype engine and on a 2.4L, four-cylinder prototype vehicle. A third set of unaged converters was used for cold flow restriction measurements and vehicle acceleration tests.

A Comprehensive CFD-FEA Conjugate Heat Transfer Analysis for Diesel and Gasoline Engines

As the efforts to push capabilities of current engine hardware to their durability limits increases, more accurate and reliable analysis is necessary to ensure that designs are robust. This paper evaluates a method of Conjugate Heat Transfer (CHT) analysis for a gasoline and a diesel engine that combines combustion Computational Fluid Dynamics (CFD), engine Finite Element Analysis (FEA), and cooling jacket CFD with the goal of obtaining more accurate temperature distribution and heat loss predictions in an engine compared to standard de-coupled CFD and FEA analysis methods. This novel CHT technique was successfully applied to a 2.5 liter GM LHU gasoline engine at 3000 rpm and a 15.0 liter Cummins ISX heavy duty diesel engine operating at 1250 rpm. Combustion CFD simulations results for the gasoline and diesel engines are validated with the experimental data for cylinder pressure and heat release rate.

A Comprehensive Numerical Approach to Predict Thermal Runaway in Li-Ion Battery Packs

With the increasing level of electrification of on-road, off-road and stationary applications, use of larger lithium-ion battery packs has become essential. These packs require large capital investments on the order of millions of dollars and pose a significant risk of self-annihilation without rigorous safety evaluation and management. Testing these larger battery packs to validate design changes can be cost prohibitive. A reliable numerical simulation tool to predict battery thermal runaway under various abuse scenarios is essential to engineer safety into the battery pack design stage. A comprehensive testing & simulation workflow has been established to calibrate and validate the numerical modeling approach with the test data for each of the individual sub model - electrochemical, internal short circuit and thermal abuse model. A four-equation thermal abuse model was built and validated for lithium-ion 21700 form factor cylindrical cells using NCA cathodes.

A Critical Analysis of Traffic Accident Data

General agreement exists that the ultimate goals of traffic accident research are to reduce fatality, mitigate injury and decrease economic loss to society. Although massive quantities of data have been collected in local, national and international programs, attempts by analysts to use these data to explore ideas or support hypotheses have been met by a variety of problems. Specifically, the coded variables in the different files are not consistent and little information on accident etiology is collected. Examples of the inadequacies of present data in terms of the collected and coded variables are shown. The vehicular, environmental and human (consisting of human factors and injury factors) variables are disproportionately represented in most existing data files in terms of recognized statistical evidence of accident causation. A systems approach is needed to identify critical, currently neglected variables and develop units of measurement and data collection procedures.

As on-highway, heavy-duty diesel engine designs have evolved to meet tighter emissions specifications and greater customer requirements, the crankcase environment for heavy-duty engine lubricants has changed. Engine lubricant quality is very important to help ensure engine durability, engine performance, and reduce maintenance downtime. Beginning in the late 1980's, a new Mack genuine oil specification and a new American Petroleum Institute (API) heavy-duty engine lubricant category have been introduced with each new U.S. heavy-duty, on-highway emissions specification. This paper documents the history and development of the Mack T-7, T-8, T-8A, T-8E, T-9, T-10, T-11, and T-12 engine lubricant tests.

A Parallel Hybrid Drivetrain

Next generation vehicles are under environmental and economic pressure to reduce emissions and increase fuel economy, while maintaining the same ride and performance characteristics of present day combustion engine automobiles. This has prompted researchers to investigate hybrid vehicles as one possible solution to this challenge. At Southwest Research Institute (SwRI), a unique parallel hybrid drivetrain was designed and prototyped. This hybrid drivetrain alleviates the disadvantages of series hybrid drivetrains by directly coupling the driving wheels to two power sources, namely an engine and an electric motor. At the same time, the design allows the engine speed to be decoupled from the vehicle speed, allowing the engine to operate at its most efficient state. This paper describes the drivetrain, its components, and the test stand that was assembled to test the parallel hybrid drivetrain.

A Predictive Model for Spark Stretch and Mixture Ignition in SI Engines

A physics-based spark ignition model was developed and integrated into a commercial CFD code. The model predicted the spark discharge process based on the electrical parameters of the secondary ignition circuit, tracked the spark motion as it was stretched by in-cylinder gas motion, and determined the resulting energy deposition to the gas. In concert with the existing kinetic solver in the CFD code, the resulting ignition and flame propagation processes were simulated. The model results have been validated against both imaging rig experiments of the spark in moving air and against engine experimental data. The model was able to replicate the key features of the spark and to capture the cyclic variability of high-dilution combustion when multiple engine cycles were simulated.

A Second Generation Expert System for Diagnosis and Repair of Mechanical and Electrical Devices

Existing expert systems have a high percentage agreement with human experts in a particular field in many situations. However, in many ways their overall behavior is not like that of a human expert. These areas include the inability to give flexible, functional explanations of their reasoning processes and the failure to degrade gracefully when dealing with problems at the periphery of their knowledge. These two important shortcomings can be improved when the right knowledge is available to the system. This paper presents an expert system design, called the Integrated Diagnostic Model (IDM), that integrates two sources of knowledge: a shallow, empirically-oriented, experiential knowledge base and a deep, functionally-oriented, physical knowledge base. To demonstrate the IDM's usefulness in the problem area of diagnosis and repair of electrical and mechanical devices, two implementations and our experience with them is described.

Advanced Performance of Metallic Converter Systems Demonstrated on a Production V8 Engine

It has been shown within the catalyst industry that the emission performance with higher cell density technology and therefore with higher specific geometric area is improved. The focus of this study was to compare the overall performance of high cell density catalysts, up to 1600cpsi, using a MY 2001 production vehicle with a 4.7ltr.V8 engine. The substrates were configured to be on the edge of the design capability. The goal was to develop cost optimized systems with similar emission and back pressure performance, which meet physical and production requirements. This paper will present the results of a preliminary computer simulation study and the final emission testing of a production vehicle. For the pre-evaluation a numerical simulation model was used to compare the light-off performance of different substrate designs in the cold start portion of the FTP test cycle.

Advances Toward the Goal of a Genuinely Conjugate Engine Heat Transfer Analysis

As the design of engines advances and continues to push the capabilities of current hardware closer to their durability limits, more accurate and reliable analysis is necessary to ensure that designs are robust. This research evaluates a method of conjugate heat transfer analysis for a diesel engine that combines the combustion CFD, Engine FEA, and cooling jacket CFD with the aim of getting more accurate heat loss predictions and a more accurate temperature distribution in the engine than with current analysis methods. A 15.0 L Cummins ISX heavy duty engine operating at 1250 RPM and 15 bar BMEP load is selected for this work. Spray combustion computational fluid dynamics (CFD) simulations are performed for the diesel engine and the results are validated with experimental data. Finite Element Analysis (FEA) simulations were performed in a separate software platform.

Aging of Zeolite Based Automotive Hydrocarbon Traps

This paper analyzes the aging of zeolite based hydrocarbon traps to guide development of diagnostic algorithms. Previous research has shown the water adsorption ability of zeolite ages along with the hydrocarbon adsorption ability, and this leads to a possible diagnostic algorithm: the water concentration in the exhaust can be measured and related to aging. In the present research, engine experiments demonstrate that temperature measurements are also related to aging. To examine the relationship between temperature-based and moisture-based diagnostic algorithms, a transient, nonlinear heat and mass transfer model of the exhaust during cold-start is developed. Despite some idealizations, the model replicates the qualitative behavior of the exhaust system. A series of parametric studies reveals the sensitivity of the system response to aging and various noise factors.

Air-Assisted Direct Injection Diesel Investigations

Enhancement of fuel/air mixing is one path towards enabling future diesel engines to increase efficiency and control emissions. Air-assist fuel injections have shown potential for low pressure applications and the current work aims to extend air-assist feasibility understanding to high pressure environments. Analyses were completed and carried out for traditional high pressure fuel-only, internal air-assist, and external air-assist fuel/air mixing processes. A combination of analytical 0-D theory and 3D CFD were used to help understand the processes and guide the design of the air-assisted setup. The internal air-assisted setup was determined to have excellent liquid fuel vaporization, but poorer fuel dispersion than the traditional high-pressure fuel injections.

This paper analyzes the hybridization of a conventionally powered light duty front wheel drive pick up truck by adding an electric motor driven rear axle. Also studied are the effects of using propane fuel instead of gasoline. This hybrid powertrain configuration can be described as a parallel hybrid electric vehicle. Supervisory power management control has been developed to best determine the proportion of load to be provided by the engine and/or electric motor. To perform these analyses, a simulation tool (computer model of the powertrain components) was developed using MATLAB/SIMULINK'. The models account for the thermal and mechanical efficiencies of the components and are designed to develop control strategies for meeting road loads with improved fuel economy and reduced emissions. Results of this study have shown that fuel economy can be improved and emissions reduced using commercially available components (motor, rear axle, and lead acid batteries).

Analysis of a Hybrid Powertrain for Heavy Duty Trucks

Heavy duty trucks account for about 50 percent of the NOx burden in urban areas and consume about 20 percent of the national transportation fuel in the United States. There is a continuing need to reduce emissions and fuel consumption. Much of the focus of current work is on engine development as a stand-alone subsystem. While this has yielded impressive gains so far, further improvement in emissions or engine efficiency is unlikely in a cost effective manner. Consequently, an integrated approach looking at the whole powertrain is required. A computer model of the heavy duty truck system was built and evaluated. The model includes both conventional and hybrid powertrains. It uses a series of interacting sub-models for the vehicle, transmission, engine, exhaust aftertreatment and braking energy recovery/storage devices. A specified driving cycle is used to calculate the power requirements at the wheels and energy flow and inefficiencies throughout the drivetrain.

Analysis of a Novel Two-Stroke Engine Scavenging Arrangement: The Neutron Engine

A unique two-stroke engine design is investigated in which fresh mixture is introduced into the cylinder through a valve in the piston crown, and exhausted through peripheral cylinder ports. The engine behaves as a free-piston engine through a portion of the cycle when the piston lifts off the valve seat. The fresh air jet rising along the cylinder centerline effectively displaces the burned gases with little mixing of the two streams. The concept was analyzed by a combination of dynamic cycle simulation and prediction of the in-cylinder flow characteristics by multidimensional modeling. The cycle simulation program considered the dynamics of the piston during its free motion as well as under the kinematic constraints of the crank system. A zero-dimensional thermodynamic model of the cylinder was used to predict cycle pressure and temperature, indicated power, fuel consumption, and flow in and out of the cylinder.

Analysis of a SuperTurbocharged Downsized Engine Using 1-D CFD Simulation

The VanDyne SuperTurbocharger (SuperTurbo) is a turbocharger with an integral Continuously Variable Transmission (CVT). By changing the gear ratio of the CVT, the SuperTurbo is able to either pull power from the crankshaft to provide a supercharging function, or to function as a turbo-compounder, where energy is taken from the turbine and given to the crankshaft. The SuperTurbo's supercharger function enhances the transient response of a downsized and turbocharged engine, and the turbo-compounding function offers the opportunity to extract the available exhaust energy from the turbine rather than opening a waste gate. Using 1-D simulation, it was shown that a 2.0-liter L4 could exceed the torque curve of a 3.2L V6 using a SuperTurbo, and meet the torque curve of a 4.2-liter V8 with a SuperTurbo and a fresh-air bypass configuration. In each case, the part-load efficiency while using the SuperTurbo was better than the baseline engine.

Analytical Engine Design Methods: A Review

Computer based analytical design techniques are transforming the engine design process. Analytical tools allow faster and more accurate design optimization. The design process is also shortened because the electronic transfer of files permits the design to be worked concurrently by engineers working with different analysis packages or on various parts of the design. Prototype parts and tooling can be made directly from the Computer-Aided Design (CAD) by various rapid prototyping methods. The analytical design techniques can also permit a highly optimized design with less possibility of corrections being necessary in the development stages. This paper reviews these new design techniques and examines how they can be used to improve the design technique. The following design tools are discussed.
