1000-Hour Durability Evaluation of a Prototype 2007 Diesel Engine with Aftertreatment Using B20 Biodiesel Fuel

A prototype 2007 ISL Cummins diesel engine equipped with a diesel oxidation catalyst (DOC), diesel particle filter (DPF), variable geometry turbocharger (VGT), and cooled exhaust gas recirculation (EGR) was tested at Southwest Research Institute (SwRI) under a high-load accelerated durability cycle for 1000 hours with B20 soy-based biodiesel blends and ultra-low sulfur diesel (ULSD) fuel to determine the impact of B20 on engine durability, performance, emissions, and fuel consumption. At the completion of the 1000-hour test, a thorough engine teardown evaluation of the overhead, power transfer, cylinder, cooling, lube, air handling, gaskets, aftertreatment, and fuel system parts was performed. The engine operated successfully with no biodiesel-related failures. Results indicate that engine performance was essentially the same when tested at 125 and 1000 hours of accumulated durability operation.

A Heavy-Fueled Engine for Unmanned Aerial Vehicles

The growing usage of Unmanned Aerial Vehicles (UAVs) for aerial surveillance and reconnaissance in military applications calls for lightweight, reliable powerplants that burn heavy distillate fuels. While mass-produced engines exist that provide adequate power-to-weight ratio in the low power class needed for UAVs, they all use a spark-ignited combustion system that requires high octane fuels. Southwest Research Institute (SwRI) has embarked upon an internal research effort to design and demonstrate an engine that will meet the requirements of high power density, power output compatible with small unmanned aircraft, heavy-fuel combustion, reliable, durable construction, and producible design. This effort has culminated in the successful construction and operation of a demonstrator engine.

A Large-Scale Robotic System for Depainting Advanced Fighter Aircraft

The general benefits of automation are well documented. Order of magnitude improvements are achievable in processing speeds, production rates, and efficiency. Other benefits include improved process consistency (inversely, reduced process variation), reduced waste and energy consumption, and risk reduction to operators. These benefits are especially true for the automation of the aerospace paint removal (or "depaint") processes. Southwest Research Institute® (SwRI®) developed and implemented two systems in the early 1990s for depainting full-body fighter aircraft at Robins Air Force Base (AFB) at Warner Robins, Georgia, and Hill AFB at Ogden, Utah. These systems have been in production use, almost continuously for approximately 20 years, for the depainting of the F-15 Eagle and the F-16 Falcon fighter aircraft, respectively.

A PC-Based Model for Predicting NOx Reductions in Diesel Engines

A menu-driven, PC-based model, ALAMO_ENGINE, has been developed to predict the nitrogen oxides (NOx) reductions in direct-injected, diesel engines due to exhaust gas recirculation (EGR), emulsified fuels, manifold or in-cylinder water injection, fuel injection timing changes, humidity effects, and intake air temperature changes. The approach was to use a diesel engine cycle simulation with detailed gas composition calculations for the intake and exhaust gases (including EGR, water concentration, fuel-type effects, etc.), coupled with a code to calculate stoichiometric, adiabatic flame temperatures and expressions that correlate measured NOx emissions with the flame temperature. Execution times are less than 10 seconds on a 486-66 MHz PC.

Advanced Nondestructive Testing Methods for Bearing Inspection

The principles of the magnetic-perturbation method of flaw detection and the Barkhausen noise residual stress measurement method are briefly reviewed. It is suggested that they provide very powerful tools for assuring improved ball bearing performance. The methods are applied for the evaluation of ball bearing races. Typical experimental results are presented along with metallurgical sectioning correlation.

Advanced Performance of Metallic Converter Systems Demonstrated on a Production V8 Engine

It has been shown within the catalyst industry that the emission performance with higher cell density technology and therefore with higher specific geometric area is improved. The focus of this study was to compare the overall performance of high cell density catalysts, up to 1600cpsi, using a MY 2001 production vehicle with a 4.7ltr.V8 engine. The substrates were configured to be on the edge of the design capability. The goal was to develop cost optimized systems with similar emission and back pressure performance, which meet physical and production requirements. This paper will present the results of a preliminary computer simulation study and the final emission testing of a production vehicle. For the pre-evaluation a numerical simulation model was used to compare the light-off performance of different substrate designs in the cold start portion of the FTP test cycle.

Air-Assisted Direct Injection Diesel Investigations

Enhancement of fuel/air mixing is one path towards enabling future diesel engines to increase efficiency and control emissions. Air-assist fuel injections have shown potential for low pressure applications and the current work aims to extend air-assist feasibility understanding to high pressure environments. Analyses were completed and carried out for traditional high pressure fuel-only, internal air-assist, and external air-assist fuel/air mixing processes. A combination of analytical 0-D theory and 3D CFD were used to help understand the processes and guide the design of the air-assisted setup. The internal air-assisted setup was determined to have excellent liquid fuel vaporization, but poorer fuel dispersion than the traditional high-pressure fuel injections.

An Investigation of Sample Bag Hydrocarbon Emissions and Carbon Dioxide Permeation Properties

The equipment for collecting dilute exhaust samples involves the use of bag materials (i.e., Tedlar®) that emit hydrocarbons that contaminate samples. This study identifies a list of materials and treatments to produce bags that reduce contamination. Based on the average emission rates, baked Tedlar®, Capran® treated with alumina deposition, supercritical CO2 extracted Kynar® and supercritical CO2 extracted Teflon NXT are capable of achieving the target hydrocarbon emission rate of less than 15 ppbC per 30 minutes. CO2 permeation tests were also performed. Tedlar, Capran, Kynar and Teflon NXT showed comparable average permeation rates. Based on the criteria of HC emission performance, changes in measured CO2 concentration, ease of sealing, and ease of surface treatment, none of the four materials could be distinguished from one another.

Analyses of the Integration of Carbon Dioxide Removal Assembly, Compressor, Accumulator and Sabatier Carbon Dioxide Reduction Assembly

An analysis model has been developed for analyzing/optimizing the integration of a carbon dioxide removal assembly (CDRA), CO2 compressor, accumulator, and Sabatier CO2 reduction assembly. The integrated model can be used in optimizing compressor sizes, compressor operation logic, water generation from Sabatier, utilization of CO2 from crew metabolic output, and utilization of H2 from oxygen generation assembly. Tests to validate CO2 desorption, recovery, and compression had been conducted in 2002-2003 using CDRA/Simulation compressor set-up at NASA Marshall Space Flight Center (MSFC). An analysis of test data has validated CO2 desorption rate profile, CO2 compressor performance, CO2 recovery and CO2 vacuum vent in the CDRA model. Analysis / optimization of the compressor size and the compressor operation logic for an integrated closed air revitalization system is currently being conducted

Analysis of a Hybrid Multi-Mode Hydromechanical Transmission

A multi-mode hybrid hydromechanical transmission (HMT) with infinite variability is designed to meet the power transmission needs of medium duty on- and off-road vehicles. A hydraulic pump-motor assembly provides output speed and torque variability in an input coupled split power configuration. Dual planetary arrangements with two multiplate clutches allow multi-mode ratio change and combination of power from the mechanical and variable branches of the power path. Hydraulic accumulators offer hydraulic power assist during launch conditions and storage of reclaimed energy during braking events. Transmission kinematic, force and power flow analyses will be developed for the HMT and analyzed for suitability in a bus application. The resulting benefits and areas for improvement will be discussed.

Application of a Commercially Available Process Control Computer to Engine Testing

This paper describes a distributed digital process control computer designed for large industrial processing plants that has been applied successfully to laboratory engine testing. Over the past two years several complete systems have been installed and adapted to control engines from 75 kW to over 1800 kW with various dynamometer/generator absorption devices. Control problems encountered, and solutions we have found, are discussed along with the wide range of capabilities this type of system can provide. A short comparison is made between distributed digital control systems and mini-computers, listing advantages and disadvantages of both.

Assessment of Technology Readiness Level of a Carbon Dioxide Reduction Assembly (CRA) for Use on International Space Station

When technologies are traded for incorporation into vehicle systems to support a specific mission scenario, they are often assessed in terms of “Technology Readiness Level” (TRL). TRL is based on three major categories of Core Technology Components, Ancillary Hardware and System Maturity, and Control and Control Integration. This paper describes the Technology Readiness Level assessment of the Carbon Dioxide Reduction Assembly (CRA) for use on the International Space Station. A team comprising of the NASA Johnson Space Center, Marshall Space Flight Center, Southwest Research Institute and Hamilton Sundstrand Space Systems International have been working on various aspects of the CRA to bring its TRL from 4/5 up to 6. This paper describes the work currently being done in the three major categories. Specific details are given on technology development of the Core Technology Components including the reactor, phase separator and CO2 compressor.

Automated Planning and Resource Management in an Autonomous Underwater Vehicle

The Autonomous Underwater Vehicle (AUV) is a fully automated robot submarine that is capable of maintaining a set of electronic sensors under the polar icecap. This function is primarily an issue of automated planning. The AUV is driven by three independent, and often conflicting, goals. These are mission, survival, and covertness. The plan that must be generated is essentially a route to achieve a mission that is acceptable to all three goals. The conflicting goals are implemented as independent expert systems that place constraints on the route taken. A higher level arbiter is used to help resolve conflicts in the situations where restraints posed by the independent goals preclude any solution being found.

Bridging the Knock Severity Gap to CFR Octane Rating Engines

It is widely acknowledged that the CFR octane rating engines are not representative of modern engines and that there is a gap in the quantification of knock severity between the two engine types. As part of a comprehensive study of the autoignition of different fuels in both the CFR octane rating engines and a modern, direct injection, turbocharged spark-ignited engine, a series of fuel blends were tested with varying composition, octane numbers and ethanol blend levels. The paper reports on the fourth part of this study where cylinder pressures were recorded under standard knock conditions in CFR engines under RON and MON conditions using the ASTM prescribed instrumentation. By the appropriate signal conditioning of the D1 detonation pickups on the CFR engines, a quantification of the knock severity was possible that had the same frequency response as a cylinder pressure transducer.

CO2 Pump for the Space Station Advanced Atmosphere Revitalization Subsystem

The current operation of the International Space Station (ISS) calls for the oxygen used by the occupants to be vented overboard in the form of CO2, after the CO2 is scrubbed from the cabin air. Likewise, H2 produced via electrolysis in the oxygen generator is also vented. NASA is investigating the use of the Sabatier process to combine these two product streams to form water and methane. The water is then used in the oxygen generator, thereby conserving this valuable resource. One of the technical challenges to developing the Sabatier reactor is transferring CO2 from the Carbon Dioxide Removal Assembly (CDRA) to the Sabatier reactor at the required rate, even though the CDRA and the Sabatier reactor operate on different schedules. One possible way to transfer and store CO2 is to use a mechanical compressor and a storage tank.

Challenges and Opportunities with Direct-Injection Hydrogen Engines

Stringent emissions regulations and the need for lower tailpipe emissions are pushing the development of low-carbon alternative fuels. H2 is a zero-carbon fuel that has the potential to lower CO2 emissions from internal combustion engines (ICEs) significantly. Moreover, this fuel can be readily implemented in ICEs with minor modifications. Batteries can be argued to be a good zero tailpipe emission solution for the light-duty sector; however, medium and heavy-duty sectors are also in need of rapid decarbonization. Current strategies for H2 ICEs include modification of the existing spark ignition (SI) engines to run on port fuel injection (PFI) systems with minimal changes from the current compressed natural gas (CNG) engines. This H2 ICE strategy is limited by knock and pre-ignition. One solution is to run very lean (lambda >2), but this results in excessive boosting requirements and may result in high NOx under transient conditions.

Cold-Start Hydrocarbon Collection for Advanced Exhaust Emission Control

This paper describes the findings of a laboratory effort to demonstrate improved automotive exhaust emission control with a cold-start hydrocarbon collection system. The emission control strategy developed in this study incorporated a zeolite molecular sieve in the exhaust system to collect cold-start hydrocarbons for subsequent release to an active catalytic converter. A prototype emission control system was designed and tested on a gasoline-fueled vehicle. Continuous raw exhaust emission measurements upstream and downstream of the zeolite molecular sieve revealed collection, storage, and release of cold-start hydrocarbons. Federal Test Procedure (FTP) emission results show a 35 percent reduction in hydrocarbons emitted during the cold-transient segment (Bag 1) due to adsorption by the zeolite.

Comparative Evaluation of Automotive Fuel Tanks in General Accordance with ECE R34.01, Annex 5 Section 5.0 “Resistance to Fire”

The primary objective of this study was to compare the performance of “new” plastic fuel tanks vs. “aged” plastic fuel tanks when subjected to the standard fire exposure test described in ECE R34.01, Annex 5 Section 5.0 “Resistance to Fire.” The program also included a comparison of failure modes of plastic vs. metal fuel tanks when subjected to a simulated post-crash pool fire. The “new” tanks were purchased from the OEM suppliers (not weathered or pre-conditioned with fuel). The “aged” tanks were obtained from vehicles that were operated in a warm climate and considered to be weathered and fully conditioned with fuel. Three vehicle types, representing three fuel tank shapes and installations, were evaluated: 1.) “thin profile” tank, typical of front wheel drive cars with the tank mounted on the underbody near the rear seat area and in front of the rear axle; 2.) “square profile” tank, typical of SUV's with the tank mounted behind the rear axle; and 3.)

Compatibility of Elastomers and Metals in Biodiesel Fuel Blends

Alternative fuels are being evaluated in automotive applications in both commercial and government fleets in an effort to reduce emissions and United States dependence on diesel fuel. Vehicles and equipment have been operated using 100 percent biodiesel and various blends of biodiesel and diesel fuel in a variety of applications, including farming equipment and transit buses. This government study investigates the compatibility of four base fuels and six blends with elastomer and metallic components commonly found in fuel systems. The physical properties of the elastomers were measured according to American Society of Testing and Materials (ASTM) D 471, “Standard Test Method for Rubber Property-Effect of Liquids,” and ASTM D 412, “Standard Test Methods for Rubber Properties in Tension.” These evaluations were performed at 51.7°C for 0, 22, 70, and 694 hours. Tensile strength, hardness, swell, and elongation were determined for all specimens.

Container Deformation Procedure for Ceramic Monolith Catalytic Converters

A typical automotive catalytic converter is constructed with a ceramic substrate and a steel shell. Due to a mismatch in coefficients of thermal expansion, the steel shell will expand away from the ceramic substrate at high temperatures. The gap between the substrate and shell is usually filled with a fiber composite material referred to as “mat.” Mat materials are compressed during assembly and must maintain an adequate pressure around the substrate under extreme temperature conditions. The container deformation measurement procedure is used to determine catalytic converter shell expansion during and after a period of hot catalytic converter operation. This procedure is useful in determining the potential physical durability of a catalytic converter system, and involves measuring converter shell expansion as a function of inlet temperature. A post-test dimensional measurement is used to determine permanent container deformation.
