1000-Hour Durability Evaluation of a Prototype 2007 Diesel Engine with Aftertreatment Using B20 Biodiesel Fuel

A prototype 2007 ISL Cummins diesel engine equipped with a diesel oxidation catalyst (DOC), diesel particle filter (DPF), variable geometry turbocharger (VGT), and cooled exhaust gas recirculation (EGR) was tested at Southwest Research Institute (SwRI) under a high-load accelerated durability cycle for 1000 hours with B20 soy-based biodiesel blends and ultra-low sulfur diesel (ULSD) fuel to determine the impact of B20 on engine durability, performance, emissions, and fuel consumption. At the completion of the 1000-hour test, a thorough engine teardown evaluation of the overhead, power transfer, cylinder, cooling, lube, air handling, gaskets, aftertreatment, and fuel system parts was performed. The engine operated successfully with no biodiesel-related failures. Results indicate that engine performance was essentially the same when tested at 125 and 1000 hours of accumulated durability operation.

A Continuous Discharge Ignition System for EGR Limit Extension in SI Engines

A novel continuous inductive discharge ignition system has been developed that allows for variable duration ignition events in SI engines. The system uses a dual-coil design, where two coils are connected by a diode, combined with the multi-striking coil concept, to generate a continuous current flow through the spark plug. The current level and duration can be regulated by controlling the number of re-strikes that each coil performs or the energy density the primary coils are charged to. Compared to other extended duration systems, this system allows for fairly high current levels during the entire discharge event while avoiding the extremely high discharge levels associated with other, shorter duration, high energy ignition systems (e.g. the plasma jet [ 1 , 2 ], railplug [ 3 ] or laser ignition systems [ 4 , 5 , 6 , 7 , 8 ].

A Demonstration of Dedicated EGR on a 2.0 L GDI Engine

Southwest Research Institute (SwRI) converted a 2012 Buick Regal GS to use an engine with Dedicated EGR™ (D-EGR™). D-EGR is an engine concept that uses fuel reforming and high levels of recirculated exhaust gas (EGR) to achieve very high levels of thermal efficiency [1]. To accomplish reformation of the gasoline in a cost-effective, energy efficient manner, a dedicated cylinder is used for both the production of EGR and reformate. By operating the engine in this manner, many of the sources of losses from traditional reforming technology are eliminated and the engine can take full advantage of the benefits of reformate. The engine in the vehicle was modified to add the following components: the dedicated EGR loop, an additional injector for delivering extra fuel for reformation, a modified boost system that included a supercharger, high energy dual coil offset (DCO) ignition and other actuators used to enable the control of D-EGR combustion.

A Gas Separation Membrane Highly Selective to CO2 in the Exhaust of Internal Combustion Engines

Southwest Research Institute has developed a passive, flow-through, membrane which separates carbon dioxide (CO2) from other exhaust gas species. Stoichiometric exhaust gas for 0% ethanol fuels contain approximately 14% CO2 by concentration. The membrane consists of a ceramic substrate impregnated with lithium zirconate (Li2ZrO3). In the presence of temperatures of 400-600 °C the CO2 reacts with lithium zirconate to form lithium carbonate (Li2CO3). The new compound moves from the inner surface of the membrane via partial pressure gradient to the outer wall of the membrane and desorbs into a low concentration CO2 environment, e.g. atmospheric air with 400 ppm CO2. SwRI has tested the membrane under engine-like conditions, comparable to 2000 rpm 10 bar BMEP operation, on a standalone burner rig (ECTO-lab burner). On the SwRI ECTO-lab burner rig temperature, flow-rate and exhaust gas products can be independently varied.

A High Efficiency, Dilute Gasoline Engine for the Heavy-Duty Market

A 13 L HD diesel engine was converted to run as a flame propagation engine using the HEDGE™ Dual-Fuel concept. This concept consists of pre-mixed gasoline ignited by a small amount of diesel fuel - i.e., a diesel micropilot. Due to the large bore size and relatively high compression ratio for a pre-mixed combustion engine, high levels of cooled EGR were used to suppress knock and reduce the engine-out emissions of the oxides of nitrogen and particulates. Previous work had indicated that the boosting of high dilution engines challenges most modern turbocharging systems, so phase I of the project consisted of extensive simulation efforts to identify an EGR configuration that would allow for high levels of EGR flow along the lug curve while minimizing pumping losses and combustion instabilities from excessive backpressure. A potential solution that provided adequate BTE potential was consisted of dual loop EGR systems to simultaneously flow high pressure and low pressure loop EGR.

A High-Energy Continuous Discharge Ignition System for Dilute Engine Applications

SwRI has developed the DCO® ignition system, a unique continuous discharge system that allows for variable duration/energy events in SI engines. The system uses two coils connected by a diode and a multi-striking controller to generate a continuous current flow through the spark plug of variable duration. A previous publication demonstrated the ability of the DCO system to improve EGR tolerance using low energy coils. In this publication, the work is extended to high current (≻ 300 mA/high energy (≻ 200 mJ) coils and compared to several advanced ignition systems. The results from a 4-cylinder, MPI application demonstrate that the higher current/higher energy coils offer an improvement over the lower energy coils. The engine was tested at a variety of speed and load conditions operating at stoichiometric air-fuel ratios with gasoline and EGR dilution.

Advanced Ignition Systems Evaluations for High-Dilution SI Engines

A series of ignition systems were evaluated for their suitability for high-EGR SI engine applications. Testing was performed in a constant-volume combustion chamber and in a single-cylinder research engine, with EGR rates of up to 40% evaluated. All of the evaluated systems were able to initiate combustion at a simulated 20% EGR level, but not all of the resulting combustion rates were adequate for stable engine operation. High energy spark discharge systems were better, and could ignite a flame at up to 40% simulated EGR, though again the combustion rates were slow relative to that required for stable engine performance. The most effective systems for stable combustion at high EGR rates were systems which created a large effective flame kernel and/or a long kernel lifetime, such as a torch-style prechamber spark plug or a corona discharge igniter.

Alternative Fuel Testing on a Port Fuel Injected LPL EGR and D-EGR® Engine

A turbocharged 2.0 L PFI engine was modified to operate in a low-pressure loop and Dedicated EGR (D-EGR®) engine configuration. Both engine architectures were operated with a low and high octane gasoline as well as three ethanol blends. The core of this study focused on examining combustion differences at part and high loads between the selected fuels and also the different engine configurations. Specifically, the impact of the fuels on combustion stability, burn rates, knock mitigation, required ignition energy, and efficiency were evaluated. The results showed that the knock resistance generally followed the octane rating of the fuel. At part loads, the burn rates, combustion stability, and EGR tolerance was marginally improved with the high ethanol blends. When combustion was not knock or stability limited, the efficiency differences between the fuels were negligible. The D-EGR engine was much less sensitive to fuel changes in terms of burn rates than the LPL EGR setup.

Characterization of Particle Size Distribution of a Heavy-Duty Diesel Engine During FTP Transient Cycle Using ELPI

Particle number concentrations and size distributions were measured for the diluted exhaust of a 1991 diesel engine during the US FTP transient cycle for heavy-duty diesel engines. The engine was operated on US 2-D on-highway diesel fuel. The particle measurement system consisted of a full flow dilution tunnel as the primary dilution stage, an air ejector pump as the secondary dilution stage, and an electrical low pressure impactor (ELPI) for particle size distribution measurements. Particle number emission rate was the highest during the Los Angeles Non Freeway (LANF) and the Los Angeles Freeway (LAF) segments of the transient cycle. However, on brake specific number basis the LAF had the lowest emission level. The particle size distribution was monomodal in shape with a mode between 0.084 μm and 0.14 μm. The shape of the size distribution suggested no presence of nanoparticles below the lower detection limit of the instrument (0.032 μm), except during engine idle.

Characterization of Snowmobile Particulate Emissions

The primary goal of this project was to characterize particulate emissions from a snowmobile engine through measurement of particulate matter volatile organic fraction (VOF), particle size, and biological activity. Emissions were evaluated using both a mineral oil and a biosynthetic oil. Basic criteria pollutants were also measured from diluted exhaust using conventional techniques. Particulate matter volatile organic fraction was determined using a gas chromatographic method (DFI/GC). Particle size was characterized using a scanning mobility particle sizer (SMPS), and particulate matter biological activity was measured using a modification of the Ames bioassay procedure. Results revealed that more than 99 percent of the particles were ultrafine (Dp<100nm), with a peak concentration in the nanoparticle (Dp<50nm) size range. It was also observed that the use of a biosynthetic lubricant increased both volatile and total PM mass emissions compared to the mineral lubricant.

Comparative Emissions Performance of Sasol Fischer-Tropsch Diesel Fuel in Current and Older Technology Heavy-Duty Engines

Comparative exhaust emission tests were performed with five diesel fuels, namely a Sasol Fischer-Tropsch diesel, a fuel meeting the CARB diesel fuel specification, a fuel meeting the US 2-D diesel fuel specification, and two blends of the Fischer-Tropsch diesel and the 2-D diesel. Hot-start and cold-start heavy-duty transient emission tests were performed using a 1999 model year DDC series 60 engine. Regulated exhaust emissions with the Fischer-Tropsch diesel were significantly lower than with the 2-D and CARB diesel fuels, in both the hot-start and cold-start tests. When compared with test results obtained previously with a 1991 engine, it was found that the reduction in NOX with the Fischer-Tropsch fuel was smaller in the 1999 engine, while the reduction in PM was greater.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

Design and Implementation of a D-EGR® Mixer for Improved Dilution and Reformate Distribution

The Dedicated EGR (D-EGR®) engine has shown improved efficiency and emissions while minimizing the challenges of traditional cooled EGR. The concept combines the benefits of cooled EGR with additional improvements resulting from in-cylinder fuel reformation. The fuel reformation takes place in the dedicated cylinder, which is also responsible for producing the diluents for the engine (EGR). The D-EGR system does present its own set of challenges. Because only one out of four cylinders is providing all of the dilution and reformate for the engine, there are three “missing” EGR pulses and problems with EGR distribution to all 4 cylinders exist. In testing, distribution problems were realized which led to poor engine operation. To address these spatial and temporal mixing challenges, a distribution mixer was developed and tested which improved cylinder-to-cylinder and cycle-to-cycle variation of EGR rate through improved EGR distribution.

Determination of the PEMS Measurement Allowance for PM Emissions Regulated Under the Heavy-Duty Diesel Engine In-Use Testing Program

This paper summarizes the Heavy-Duty In-Use Testing (HDUIT) measurement allowance program for Particulate Matter Portable Emissions Measurement Systems (PM-PEMS). The measurement allowance program was designed to determine the incremental error between PM measurements using the laboratory constant volume sampler (CVS) filter method and in-use testing with a PEMS. Two independent PM-PEMS that included the Sensors Portable Particulate Measuring Device (PPMD) and the Horiba Transient Particulate Matter (TRPM) were used in this program. An additional instrument that included the AVL Micro Soot Sensor (MSS) was used in conjunction with the Sensors PPMD to be considered a PM-PEMS. A series of steady state and transient tests were performed in a 40 CFR Part 1065 compliant engine dynamometer test cell using a 2007 on-highway heavy-duty diesel engine to quantify the accuracy and precision of the PEMS in comparison with the CVS filter-based method.

Development of a Solid Exhaust Particle Number Measurement System Using a Catalytic Stripper Technology

A solid particle number measurement system (SPNMS) was developed using a catalytic stripper (CS) technology instead of an evaporation tube (ET). The ET is used in commercially available systems, compliant with the Particle Measurement Program (PMP) protocol developed for European Union (EU) solid particle number regulations. The catalytic stripper consists of a small core of a diesel exhaust oxidation catalyst. The SPNMS/CS met all performance requirements under the PMP protocol. It showed a much better performance in removing large volatile tetracontane particles down to a size well below the PMP lower cut-size of 23 nm, compared to a SPNMS equipped with an ET instead of a CS. The SPNMS/CS also showed a similar performance to a commercially available system when used on a gasoline direct injection (GDI) engine exhaust.

Diesel Exhaust Particulate Sampler for On-board PM Measurement

Horiba on-board diesel exhaust particulate sampler (OBS-PM) is a filter based partial flow particulate sampling system used for On-board diesel particulate matter (PM) measurement. It takes sample from either raw or diluted exhaust. It can run at constant dilution ratios or at variable dilution ratios with proportional control on the sample flow. The diluted exhaust moves through a pre-weighed 47 mm particulate filter and PM is collected on the filter. By weighing the loaded sample filter, PM emission from the engine or the vehicle can be determined. The performance of the OBS-PM meets most of requirements for a real-time partial flow sample system (PFSS) recommended by ISO 16183 [2]. The physical size and the power consumption of the instrument are minimized. It is powered with four 12 volts batteries, and can be installed on a vehicle for real-world PM emission evaluation.

Effect of EGR on Particle Emissions from a GDI Engine

Gasoline direct injected (GDI) engines are becoming a concern with respect to particulate matter (PM) emissions. The upcoming 2014 Euro 6 regulations may require a drastic reduction in solid particle number emissions from GDI engines and the proposed California Air Resources Board (CARB) LEV III regulations for 2014 and 2017 will also require some PM reduction measures. As a result, it is necessary to characterize PM emissions from GDI engines and investigate strategies that suppress particle formation during combustion. The main focus of this work was on using exhaust gas recirculation (EGR) as a means to reduce engine-out particle emissions from a GDI engine with an overall stoichiometric fuel to air mixture. A small displacement, turbocharged GDI engine was operated at a variety of steady-state conditions with differing levels of EGR to characterize total (solid plus volatile) and solid particle emissions with respect to size, number, and soot or black carbon mass.

Effects of EGR Dilution and Fuels on Spark Plug Temperatures in Gasoline Engines

The addition of exhaust gas recirculation (EGR) has demonstrated the potential to significantly improve engine efficiency by allowing high CR operation due to a reduction in knock tendency, heat transfer, and pumping losses. In addition, EGR also reduces the engine-out emission of nitrogen oxides, particulates, and carbon monoxide while further improving efficiency at stoichiometric air/fuel ratios. However, improvements in efficiency through enhanced combustion phasing at high compression ratios can result in a significant increase in cylinder pressure. As cylinder pressure and temperature are both important parameters for estimating the durability requirements of the engine - in effect specifying the material and engineering required for the head and block - the impact of EGR on surface temperatures, when combined with the cylinder pressure data, will provide an important understanding of the design requirements for future cylinder heads.

Engine Operating Condition and Gasoline Fuel Composition Effects on Low-Speed Pre-Ignition in High-Performance Spark Ignited Gasoline Engines

Downsizing is an important concept to reduce fuel consumption as well as emissions of spark ignition engines. Engine displacement is reduced in order to shift operating points from lower part load into regions of the operating map with higher efficiency and thus lower specific fuel consumption [ 1 ]. Since maximum power in full load operation decreases due to the reduction of displacement, engines are boosted (turbocharging or supercharging), which leads to a higher specific loading of the engines. Hence, a new combustion phenomenon has been observed at high loads and low engine speed and is referred to as Low-Speed Pre-Ignition or LSPI. In cycles with LSPI, the air/fuel mixture is ignited prior to the spark which results in the initial flame propagation quickly transforming into heavy engine knock. Very high pressure rise rates and peak cylinder pressures could exceed design pressure limits, which in turn could lead to degradation of the engine.

Hot Start Transient Emissions from a Mercedes OM 366 LA and a Detroit Diesel Operated on Chilean, California, and US 2D Fuels

The emission performance of a 1997 Mercedes OM 366 LA medium heavy-duty diesel engine and a 1998 Detroit Diesel Corporation (DDC) Series 60 heavy heavy-duty diesel engine was investigated using the US EPA hot-start transient cycle using different candidate diesel fuels developed by the Empresa Nacional Del Petroleo (ENAP), the state-owned oil production and refining company of Chile. The aim of the work was to identify a clean diesel fuel that can be readily produced and reduces emissions from diesel engines in Chile, particularly in Santiago Metropolitan Area where air pollution is a serious problem. Using a Mercedes engine of the type found in Chile, several candidate fuel formulations were tested in both the Mercedes and DDC engines to identify leading candidate formulations that would effectively reduce emission in both traditional and modern technology engines.
