A 322,000 kilometer (200,000 mile) Over the Road Test with HySEE Biodiesel in a Heavy Duty Truck

In July 1997, the Pacific Northwest and Alaska Regional Bioenergy Program, in cooperation with several industrial and institutional partners initiated a long-haul 322,000 km (200,000 mile) operational demonstration using a biodiesel and diesel fuel blend in a 324 kW (435 HP), Caterpillar 3406E Engine, and a Kenworth Class 8 heavy duty truck. This project was designed to: develop definitive biodiesel performance information, collect emissions data for both regulated and non-regulated compounds including mutagenic activity, and collect heavy-duty operational engine performance and durability information. To assess long-term engine durability and wear; including injector, valve and port deposit formations; the engine was dismantled for inspection and evaluation at the conclusion of the demonstration. The fuel used was a 50% blend of biodiesel produced from used cooking oil (hydrogenated soy ethyl ester) and 50% 2-D petroleum diesel.

A Co-Simulation Framework for Full Vehicle Analysis

The paper describes a methodology to co-simulate, with high fidelity, simultaneously and in one computational framework, all of the main vehicle subsystems for improved engineering design. The co-simulation based approach integrates in MATLAB/Simulink a physics-based tire model with high fidelity vehicle dynamics model and an accurate powertrain model allowing insights into 1) how the dynamics of a vehicle affect fuel consumption, quality of emission and vehicle control strategies and 2) how the choice of powertrain systems influence the dynamics of the vehicle; for instance how the variations in drive shaft torque affects vehicle handling, the maximum achievable acceleration of the vehicle, etc. The goal of developing this co-simulation framework is to capture the interaction between powertrain and rest of the vehicle in order to better predict, through simulation, the overall dynamics of the vehicle.

A Computational Investigation of the Effects of Swirl Ratio and Injection Pressure on Mixture Preparation and Wall Heat Transfer in a Light-Duty Diesel Engine

In a recent study, quantitative measurements were presented of in-cylinder spatial distributions of mixture equivalence ratio in a single-cylinder light-duty optical diesel engine, operated with a non-reactive mixture at conditions similar to an early injection low-temperature combustion mode. In the experiments a planar laser-induced fluorescence (PLIF) methodology was used to obtain local mixture equivalence ratio values based on a diesel fuel surrogate (75% n-heptane, 25% iso-octane), with a small fraction of toluene as fluorescing tracer (0.5% by mass). Significant changes in the mixture's structure and composition at the walls were observed due to increased charge motion at high swirl and injection pressure levels. This suggested a non-negligible impact on wall heat transfer and, ultimately, on efficiency and engine-out emissions.

A Decoupled Model of Detailed Fluid Mechanics Followed by Detailed Chemical Kinetics for Prediction of Iso-Octane HCCI Combustion

We have developed a methodology for predicting combustion and emissions in a Homogeneous Charge Compression Ignition (HCCI) Engine. The methodology judiciously uses a fluid mechanics code followed by a chemical kinetics code to achieve great reduction in the computational requirements; to a level that can be handled with current computers. In previous papers, our sequential, multi-zone methodology has been applied to HCCI combustion of short-chain hydrocarbons (natural gas and propane). Applying the same procedure to long-chain hydrocarbons (iso-octane) results in unacceptably long computational time. In this paper, we show how the computational time can be made acceptable by developing a segregated solver. This reduces the run time of a ten-zone problem by an order of magnitude and thus makes it much more practical to make combustion studies of long-chain hydrocarbons.

Today's engine and combustion process development is closely related to the intake port layout. Combustion, performance and emissions are coupled to the intensity of turbulence, the quality of mixture formation and the distribution of residual gas, all of which depend on the in-cylinder charge motion, which is mainly determined by the intake port and cylinder head design. Additionally, an increasing level of volumetric efficiency is demanded for a high power output. Most optimization efforts on typical homogeneous charge spark ignition (HCSI) engines have been at low loads because that is all that is required for a vehicle to make it through the FTP cycle. However, due to pumping losses, this is where such engines are least efficient, so it would be good to find strategies to allow the engine to operate at higher loads.

A Hybrid Heavy-Duty Diesel Power System for Off-Road Applications - Concept Definition

A multi-year Power System R&D project was initiated with the objective of developing an off-road hybrid heavy-duty concept diesel engine with front end accessory drive-integrated energy storage. This off-road hybrid engine system is expected to deliver 15-20% reduction in fuel consumption over current Tier 4 Final-based diesel engines and consists of a downsized heavy-duty diesel engine containing advanced combustion technologies, capable of elevated peak cylinder pressures and thermal efficiencies, exhaust waste heat recovery via SuperTurbo™ turbocompounding, and hybrid energy recovery through both mechanical (high speed flywheel) and electrical systems. The first year of this project focused on the definition of the hybrid elements using extensive dynamic system simulation over transient work cycles, with hybrid supervisory controls development focusing on energy recovery and transient load assist, in Caterpillar’s DYNASTY™ software environment.

A Machine Learning-Genetic Algorithm (ML-GA) Approach for Rapid Optimization Using High-Performance Computing

A Machine Learning-Genetic Algorithm (ML-GA) approach was developed to virtually discover optimum designs using training data generated from multi-dimensional simulations. Machine learning (ML) presents a pathway to transform complex physical processes that occur in a combustion engine into compact informational processes. In the present work, a total of over 2000 sector-mesh computational fluid dynamics (CFD) simulations of a heavy-duty engine were performed. These were run concurrently on a supercomputer to reduce overall turnaround time. The engine being optimized was run on a low-octane (RON70) gasoline fuel under partially premixed compression ignition (PPCI) mode. A total of nine input parameters were varied, and the CFD simulation cases were generated by randomly sampling points from this nine-dimensional input space. These input parameters included fuel injection strategy, injector design, and various in-cylinder flow and thermodynamic conditions at intake valve closure (IVC).

A New Validation of Spray Penetration Models for Modern Heavy Duty Diesel Fuel Injectors

The performance of five positive k-factor injector tips has been assessed in this work by analyzing a comprehensive set of injected mass, momentum, and spray measurements. Using high speed shadowgraphs of the injected diesel plumes, the sensitivities of measured vapor penetration and dispersion to injection pressure (100-250MPa) and ambient density (20-52 kg/m3) have been compared with the Naber-Siebers empirical spray model to gain understanding of second order effects of orifice diameter. Varying in size from 137 to 353μm, the orifice diameters and corresponding injector tips are appropriate for a relatively wide range of engine cylinder sizes (from 0.5 to 5L). In this regime, decreasing the orifice exit diameter was found to reduce spray penetration sensitivity to differential injection pressure. The cone angle and k-factored orifice exit diameter were found to be uncorrelated.

A Numerical Study of Cavitating Flow Through Various Nozzle Shapes

The flow through diesel fuel injector nozzles is important because of the effects on the spray and the atomization process. Modeling this nozzle flow is complicated by the presence of cavitation inside the nozzles. This investigation uses a two-dimensional, two-phase, transient model of cavitating nozzle flow to observe the individual effects of several nozzle parameters. The injection pressure is varied, as well as several geometric parameters. Results are presented for a range of rounded inlets, from r/D of 1/40 to 1/4. Similarly, results for a range of L/D from 2 to 8 are presented. Finally, the angle of the corner is varied from 50° to 150°. An axisymmetric injector tip is also simulated in order to observe the effects of upstream geometry on the nozzle flow. The injector tip calculations show that the upstream geometry has a small influence on the nozzle flow. The results demonstrate the model's ability to predict cavitating nozzle flow in several different geometries.

A Transport Equation Residual Model Incorporating Refined G-Equation and Detailed Chemical Kinetics Combustion Models

A transport equation residual model incorporating refined G-equation and detailed chemical kinetics combustion models has been developed and implemented in the ERC KIVA-3V release2 code for Gasoline Direct Injection (GDI) engine simulations for better predictions of flame propagation. In the transport equation residual model a fictitious species concept is introduced to account for the residual gases in the cylinder, which have a great effect on the laminar flame speed. The residual gases include CO2, H2O and N2 remaining from the previous engine cycle or introduced using EGR. This pseudo species is described by a transport equation. The transport equation residual model differentiates between CO2 and H2O from the previous engine cycle or EGR and that which is from the combustion products of the current engine cycle.

Advanced Methodology to Investigate Knock for Downsized Gasoline Direct Injection Engine Using 3D RANS Simulations

Nowadays Spark Ignition (SI) engine developments focus on downsizing, in order to increase the engine load level and consequently its efficiency. As a side effect, knock occurrence is strongly increased. The current strategy to avoid knock is to reduce the spark advance which limits the potential of downsizing in terms of consumption reduction. Reducing the engine propensity to knock is therefore a first order subject for car manufacturers. Engineers need competitive tools to tackle such a complex phenomenon. In this paper the 3D RANS simulations ability to satisfactorily represent knock tendencies is demonstrated. ECFM (Extended Coherent Flame Model) has been recently implemented by IFPEN in CONVERGE and coupled with TKI (Tabulated Kinetics Ignition) to represent Auto-Ignition in SI engine. These models have been applied on a single cylinder engine configuration dedicated to abnormal combustion study.

Advances in Accumulator Car Design

The use of a hydraulic drive system with accumulator energy storage has the potential of providing large gains in fuel economy of internal combustion engine passenger automobiles. The improvement occurs because of efficient regenerative braking and the practicality of decoupling the engine operation from the driving cycle demands. The concept under study uses an engine-driven pump supplying hydraulic power to individual wheel pump/motors (P/M's) and/or an accumulator. Available P/M's have high efficiencies (e.g., 95%) at the ideal point of operation, but the efficiency falls off considerably at combinations of pressure, speed, and displacement that are significantly away from ideal. In order to maximize the fuel economy of the automobile, it is necessary to provide the proper combination of components, system design, and control policies that operate the wheel P/M's as close as possible to their maximum efficiency under all types of driving and braking conditions.

Air Entrainment in a High Pressure Diesel Spray

This paper presents some experimental results of air velocity measurements near high pressure diesel sprays. The measurements were made using a moderately high pressure (90 MPa) common rail injector in a pressurized spray chamber. The chamber was operated at ambient temperature (25°C) and was pressurized with Argon to produce a chamber gas density of about 27 kg/m3, similar to densities found in a large turbocharged diesel near TDC. The gas phase was tagged using water droplets doped with Stilbene 420, with an estimated droplet size of 18 μm. The atomized water-Stilbene droplets were illuminated with the third harmonic of a pair of Nd:YAG lasers which caused the Stilbene to fluoresce at about 420 nm. To reduce the competing fluorescence from the injected fuel, the injector was fueled with Jet-A fuel. Using the two lasers, double exposures of the small droplets were recorded on film. The laser pulse lengths were about 6 ns, and typical times between pulses were 100 μs.

An Experimental Investigation of Low-Soot and Soot-Free Combustion Strategies in a Heavy-Duty, Single-Cylinder, Direct-Injection, Optical Diesel Engine

High-efficiency, clean-combustion strategies for heavy-duty diesel engines are critical for meeting stringent emissions regulations and reducing the costs of aftertreatment systems that are currently required to meet these regulations. Results from previous constant-volume combustion-vessel experiments using a single jet of fuel under quiescent conditions have shown that mixing-controlled soot-free combustion (i.e., combustion where soot is not produced) is possible with #2 diesel fuel. These experiments employed small injector-orifice diameters (≺ 150 μm) and high fuel-injection pressures (≻ 200 MPa) at top-dead-center (TDC) temperatures and densities that could be achievable in modern heavy-duty diesel engines.

An Experimental and Numerical Study of Sprays from a Common Rail Injection System for Use in an HSDI Diesel Engine

An experimental and numerical characterization has been conducted of a high-pressure common rail diesel fuel injection system. The experimental study was performed using a common rail system with the capability of producing multiple injections within a single cycle. The injector used in the experiments had a single guided multi-hole nozzle tip. The diesel sprays were injected into a pressurized chamber with optical access at ambient temperature. The gas density in the chamber was representative of the density in an HSDI diesel engine at the time of injection. Single, pilot, and multiple injection cases were studied at different rail pressures and injection durations. Images of the transient sprays were obtained with a high-speed digital camera. From these images spray tip penetration and cone angles were obtained directly. Also spray droplet sizes were derived from the images using a light extinction method (LEM).

An Updated Comprehensive Chemical Kinetic Mechanism for Ammonia and its Blends with Hydrogen, Methanol, and N-Heptane

Ammonia is a promising carbon-free alternative fuel for use in combustion systems. The main associated challenges are its relatively low reactivity and high NOx emissions compared to conventional fuels. Therefore, the combustion behaviour of ammonia and ammonia blends still needs to be better understood over a wide range of conditions. To this end, a comprehensive chemical kinetic mechanism C3MechV3.4, which is an update of C3MechV3.3, has been developed for improved predictions of the combustion of ammonia and ammonia blends. C3MechV3.4 has been validated using a wide range of experimental results for pure ammonia and ammonia/hydrogen, ammonia/methanol and ammonia/n-heptane blends. These validations target different data sets including ignition delay times, species profiles measured as a function of time, and/or temperature and laminar flame speeds over a wide range of conditions.

Application of High Performance Computing for Simulating Cycle-to-Cycle Variation in Dual-Fuel Combustion Engines

Interest in operational cost reduction is driving engine manufacturers to consider low-cost fuel substitution in heavy-duty diesel engines. These dual-fuel (DF) engines could be operated either in diesel-only mode or operated with premixed natural gas (NG) ignited by a pilot flame of compression-ignited direct-injected diesel fuel. Under certain conditions, dual-fuel operation can result in increased cycle-to-cycle variability (CCV) during combustion. CFD can greatly help in understanding and identifying critical parameters influencing CCV. Innovative modelling techniques and large computing resources are needed to investigate the factors affecting CCV in dual-fuel engines. This paper discusses the use of the High Performance Computing resource Titan, at Oak Ridge National Laboratory, to investigate CCV of a dual-fuel engine.

Applying Ball Bearings to the Series Turbochargers for the Caterpillar® Heavy-Duty On-Highway Truck Engines

Fuel is a significant portion of the operating cost for an on-highway diesel engine and fuel economy is important to the economics of shipping most goods in North America. Cat® ACERT™ engine technology is no exception. Ball bearings have been applied to the series turbochargers for the Caterpillar heavy-duty, on-highway diesel truck engines in order to reduce mechanical loss for improved efficiency and lower fuel consumption. Over many years of turbocharger development, much effort has been put into improving the aerodynamic efficiency of the compressor and turbine stages. Over the same span of time, the mechanical bearing losses of a turbocharger have not experienced a significant reduction in power consumption. Most turbochargers continue to use conventional hydrodynamic radial and thrust bearings to support the rotor. While these conventional bearings provide a low cost solution, they do create significant mechanical loss.

Assessment of In-Cylinder Thermal Barrier Coatings over a Full Vehicle Drive Cycle

In-cylinder thermal barrier coatings (TBCs) have the capability to reduce fuel consumption by reducing wall heat transfer and to increase exhaust enthalpy. Low thermal conductivity, low volumetric heat capacity thermal barrier coatings tend to reduce the gas-wall temperature difference, the driving potential for heat transfer from the gas to the combustion chamber surfaces. This paper presents a coupling between an analytical methodology for multi-layer coated wall surface temperature prediction with a fully calibrated production model in a commercial system-level simulation software package (GT-Power). The wall surface temperature at each time step was calculated efficiently by convolving the engine wall response function with the time-varying surface boundary condition, i. e., in-cylinder heat flux and coolant temperature. This tool allows the wall to be treated either as spatially uniform with one set of properties, or with independent head/piston/liner components.

Autonomous Vehicles in the Cyberspace: Accelerating Testing via Computer Simulation

We present an approach in which an open-source software infrastructure is used for testing the behavior of autonomous vehicles through computer simulation. This software infrastructure is called CAVE, from Connected Autonomous Vehicle Emulator. As a software platform that allows rapid, low-cost and risk-free testing of novel designs, methods and software components, CAVE accelerates and democratizes research and development activities in the field of autonomous navigation.
