A High Resolution 3D Complete Engine Heat Balance Model

The focus on engine thermal management is rapidly increasing due to the significant effect of heat losses on fuel consumption, engine performance and emissions. This work presents a time resolved, high resolution 3D engine heat balance model, including all relevant components. Notably, the model calculates the conjugated heat transfer between the solid engine components, the coolant and the oil. Both coolant and oil circuits are simultaneously resolved with a CFD solver in the same finite volume model as the entire engine solid parts. The model includes external convection and radiation. The necessary boundary conditions of the thermodynamic cycle (gas side) are mapped from a calibrated 1D gas exchange model of the same engine. The boundary conditions for the coolant and at the oil circuits are estimated with 1D models of the systems. The model is calibrated and verified with measurement data from the same engine as modeled.

A Mild Hybrid SIDI Turbo Passenger Car Engine with Organic Rankine Cycle Waste Heat Recovery

While striving for more fuel-efficient vehicles, all possible measures are considered to increase the efficiency of the combustion engine powertrain. 48V mild hybrid technology is one such measure, SIDI (Spark Ignited Direct Injection) engines with Miller technology are another, while recovering energy from the engine’s waste heat (WHR) is yet another option. In this paper, results will be published from an advanced engineering project at Volvo Cars including all of these components. An ethanol based Organic Rankine Cycle (ORC) WHR-system was successfully built around a 4-cylinder, 2.0 litre SIDI-engine, including 48V mild hybrid technology, with vehicle packaging considered. A dedicated control system was also developed for the ORC system including communication between it and the engine. The ORC system uses the engine exhaust as the heat source, for which a purpose-built evaporator was designed and built to fit in the vehicle tunnel.

A Reference Architecture for Infotainment Systems

Volvo Car Corporation has developed a Reference Architecture for PAG1 Infotainment Systems. A Reference Architecture is an architecture scoping over more than a single system, i.e. an architecture aimed for a family of systems. The Infotainment Reference Architecture has since 2001 been successfully applied for the PAG family which so far covers the infotainment systems of Volvo XC90, Volvo S40/V50, Jaguar XK, Aston Martin DB9 and the brand new Volvo S80. In 1999, the system design departments started up with the clear objective to develop a system solution aiming for the PAG infotainment system family. The work was carried out according to the established development process at Volvo Cars. A year later a discouraging design review was performed. The number of involved functions, the level of function interaction and the distribution of functionalities between ECUs resulted in a non-manageable system solution.

An Evaluation of Different Combustion Strategies for SI Engines in a Multi-Mode Combustion Engine

Future pressures to reduce the fuel consumption of passenger cars may require the exploitation of alternative combustion strategies for gasoline engines to replace, or use in combination with the conventional stoichiometric spark ignition (SSI) strategy. Possible options include homogeneous lean charge spark ignition (HLCSI), stratified charge spark ignition (SCSI) and homogeneous charge compression ignition (HCCI), all of which are intended to reduce pumping and thermal losses. In the work presented here four different combustion strategies were evaluated using the same engine: SSI, HLCSI, SCSI and HCCI. HLCSI was achieved by early injection and operating the engine lean, close to its stability limits. SCSI was achieved using the spray-guided technique with a centrally placed multi-hole injector and spark-plug. HCCI was achieved using a negative valve overlap to trap hot residuals and thus generate auto-ignition temperatures at the end of the compression stroke.

Balancing Thermodynamic and Aerodynamic Attributes Through the Use of a Common CFD Model

This paper describes how simultaneous numerical simulation of cooling performance and aerodynamic drag can be used to achieve attribute-balanced solutions. Traditionally at Volvo, evaluation of cooling performance and aerodynamics are done by separate teams using separate models and software. However, using this approach, any project changes can be evaluated in terms of their effect on cooling performance and drag from one single model. This enables the project to make decisions that are optimal in a more global perspective. If several proposals have similar levels of cooling performance, the proposal that yields the lowest overall drag can be chosen, thus reducing the fuel consumption of the vehicle. The first part of the paper discusses the prerequisites for the method in terms of boundary conditions, mesh and solution strategy. For the cooling performance part, the importance of high quality boundary conditions is reviewed.

CFD-Analysis of Cycle Averaged Heat Flux and Engine Cooling in an IC-Engine

It is demonstrated that the cycle averaged heat flux on the hot gas side of the cylinders can be obtained using in-cylinder CFD-analysis. Together with the heat transfer coefficient obtained from the coolant jacket CFD-analysis, a complete set of boundary conditions are made available exclusively based on simulations. The engine metal temperatures could then be predicted using FEA and the results are compared to an extensive set of measured data. Also 1-D codes are used to provide cooling circuit boundary conditions and gas exchange boundary condition for the CFD-models. The predicted temperature distribution in the engine is desirable for accurate and reliable prediction of knock, durability problems, bore distortion and valve seat distortion.

Challenges and Opportunities for the Transition to Highly Energy-Efficient Passenger Cars

Maintaining the current ratio between certified and the customer-observed fuel consumption even with future required levels poses a considerable challenge. Increasing the efficiency of the driveline enables certified fuel consumption down to a feasible level in the order of 80 g CO₂/km using fossil fuels. Mainly affecting off-cycle fuel consumption, energy amounts used to create good interior climate as well as energy-consuming options and features threaten to further increase. Progressing urbanization will lead to decreasing average vehicle speeds and driving distances. Highly efficient powertrains come with decreased amounts of waste energy traditionally used for interior climate conditioning, thus making necessary a change of auxiliary systems.

Comparing Dynamic Programming Optimal Control Strategies for a Series Hybrid Drivetrain

A two-state forward dynamic programming algorithm is evaluated in a series hybrid drive-train application with the objective to minimize fuel consumption when look-ahead information is available. The states in the new method are battery state-of-charge and engine speed. The new method is compared to one-state dynamic programming optimization methods where the requested generator power is found such that the fuel consumption is minimized and engine speed is given by the optimum power-speed efficiency line. The other method compared is to run the engine at a given operating point where the system efficiency is highest, finding the combination of engine run requests over the drive-cycle that minimizes the fuel consumption. The work has included the engine torque and generator power as control signals and is evaluated in a full vehicle-simulation model based on the Volvo Car Corporation VSIM tool.

Cycle to Cycle Variations: Their Influence on Cycle Resolved Gas Temperature and Unburned Hydrocarbons from a Camless Gasoline Compression Ignition Engine

A single cylinder, naturally aspirated, four-stroke and camless gasoline engine was operated in gasoline compression ignition mode or otherwise known as homogeneous charge compression ignition (HCCI) mode. The valve timing could be adjusted during engine operation, which made it possible to operate the engine on HCCI combustion in the part-load regime of a 5-cylinder 2.4 liter engine. Cycle to cycle variation in cylinder pressure is caused by the shifts in the auto-ignition timing of the air-fuel mixture. These variations during HCCI combustion were found to, be predictable to some extent, in the sense that an early phased combustion follows a later phased one and vice versa. When the engine was operated in spark ignition mode, a late combustion was correlated with a high gas temperature. No such correlation was found when the engine was operated in HCCI mode.

Cylinder-to-Cylinder and Cycle-to-Cycle Variations at HCCI Operation With Trapped Residuals

A naturally aspirated in-line six-cylinder 2.9-litre Volvo engine is operated in Homogeneous Charge Compression Ignition (HCCI) mode, using camshafts with low lift and short duration generating negative valve overlap. Standard port fuel injection is used and pistons and cylinder head are unchanged from the automotive application. HCCI through negative valve overlap is recognized as one of the possible implementation strategies of HCCI closest to production. It is important to gain knowledge of the constraints and limits on the possible operating region. In this work, the emphasis is on investigating how cycle-to-cycle and cylinder-to-cylinder deviations limit the operating region, how these effects change in different parts of the operating region and how they can be controlled. At low load the cycle-to-cycle phenomena cause periodic behavior in combustion timing; together with cylinder deviations this is found responsible for decreasing the operating regime.

Demonstrating a SI-HCCI-SI Mode Change on a Volvo 5-Cylinder Electronic Valve Control Engine

Operating an engine in homogeneous charge compression ignition (HCCI) mode requires the air fuel mixture to be very lean or highly diluted with residuals. This is in order to slow the kinetics down and to avoid too rapid heat release. Consequently, the operational window for the engine in HCCI mode is not the same as for the engine operating in spark ignited (SI) mode. Homogeneous charge compression ignition engine mode, in this study, is accomplished by trapping residual mass using variable valve timing. With the residual trapping method, the engine cannot be started in HCCI mode and due to the dilution, the engine in HCCI mode can only be operated in the part - load regime. Hence, a mode change between spark ignited and HCCI modes, and vice versa is required. This study reports the development of a mode change strategy for a single cylinder camless engine, and its successful implementation in a camless multi cylinder engine.

Detailed Heat Release Analyses with Regard to Combustion of RME and Oxygenated Fuels in an HSDI Diesel Engine

Experiments on a modern DI Diesel engine were carried out: The engine was fuelled with standard Diesel fuel, RME and a mixture of 85% standard Diesel fuel, 5% RME and 10% higher alcohols under low load conditions (4 bar IMEP). During these experiments, different external EGR levels were applied while the injection timing was chosen in a way to keep the location of 50% heat release constant. Emission analysis results were in accordance with widely known correlations: Increasing EGR rates lowered NOx emissions. This is explained by a decrease of global air-fuel ratio entailing longer ignition delay. Local gas-fuel ratio increases during ignition delay and local combustion temperature is lowered. Exhaust gas analysis indicated further a strong increase of CO, PM and unburned HC emissions at high EGR levels. This resulted in lower combustion efficiency. PM emissions however, decreased above 50% EGR which was also in accordance with previously reported results.

Development of Acoustic Models for High Frequency Resonators for Turbocharged IC-Engines

Automotive turbo compressors generate high frequency noise in the air intake system. This sound generation is of importance for the perceived sound quality of luxury cars and may need to be controlled by the use of silencers. The silencers usually contain resonators with slits, perforates and cavities. The purpose of the present work is to develop acoustic models for these resonators where relevant effects such as the effect of a realistic mean flow on losses and 3D effects are considered. An experimental campaign has been performed where the two-port matrices and transmission loss of sample resonators have been measured without flow and for two different mean flow speeds. Models for two resonators have been developed using 1D linear acoustic theory and a FEM code (COMSOL Multi-physics). For some resonators a separate linear 1D Matlab code has also been developed.

Most OEMs are shifting their strategy and way of thinking regarding ECUs. This, in combination with the electrification of vehicles and the shift towards software-based companies (car as a device), implies one of the biggest paradigm changes in automotive history. On the other hand, despite the current struggles, remarkable advances have been made in electronic technology during the past few years. These developments have opened a door to very promising enabling technology, with exterior lighting as a main target market. These circumstances seem to have created a perfect storm leading to new strategies for electronic control and driving for (front and rear) exterior lighting. We, at our company, have investigated the enabling technology, challenges, and benefits of this emerging exterior lighting approach, that we call ‘ECU-Less’.

Investigating the Limits of Charge Motion and Combustion Duration in a High-Tumble Spark-Ignited Direct-Injection Engine

This paper describes the experimental study of a tumble-flap mounted in the intake port of a single-cylinder spark-ignited gasoline engine. The research question addressed was whether an optimal tumble level could be found for the combustion system under investigation. Indicated fuel consumption was measured for a number of part-load operating points with the tumble-flap either open or closed. The experimental results were subjected to an energy balance analysis to understand which portion of the fuel energy was converted to work and how much was lost by incomplete combustion, heat losses to walls and to the exhaust gases, as well as to pumping losses. Closing the tumble-flap resulted in reduced fuel consumption only in a small area of the operating map: only at low-speed, low-load operation, a benefit could be obtained.

Investigation of Wheel Ventilation-Drag using a Modular Wheel Design Concept

Passenger car fuel consumption is a constant concern for automotive companies and the contribution to fuel consumption from aerodynamics is well known. Several studies have been published on the aerodynamics of wheels. One area of wheel aerodynamics discussed in some of these earlier works is the so-called ventilation resistance. This study investigates ventilation resistance on a number of 17 inch rims, in the Volvo Cars Aerodynamic Wind Tunnel. The ventilation resistance was measured using a custom-built suspension with a tractive force measurement system installed in the Wheel Drive Units (WDUs). The study aims at identifying wheel design factors that have significant effect on the ventilation resistance for the investigated wheel size. The results show that it was possible to measure similar power requirements to rotate the wheels as was found in previous works.

Investigations of the Rear-End Flow Structures on a Sedan Car

The aerodynamic drag, fuel consumption and hence CO2 emissions, of a road vehicle depend strongly on its flow structures and the pressure drag generated. The rear end flow which is an area of complex three-dimensional flow structures, contributes to the wake development and the overall aerodynamic performance of the vehicle. This paper seeks to provide improved insight into this flow region to better inform future drag reduction strategies. Using experimental and numerical techniques, two vehicle shapes have been studied; a 30% scale model of a Volvo S60 representing a 2003MY vehicle and a full scale 2010MY S60. First the surface topology of the rear end (rear window and trunk deck) of both configurations is analysed, using paint to visualise the skin friction pattern. By means of critical points, the pattern is characterized and changes are identified studying the location and type of the occurring singularities.

Ion Current Sensing in an Optical HCCI Engine with Negative Valve Overlap

Ion current sensors have high potential utility for obtaining feedback signals directly from the combustion chamber in internal combustion engines. This paper describes experiments performed in a single-cylinder optical engine operated in HCCI mode with negative valve overlap to explore this potential. A high-speed CCD camera was used to visualize the combustion progress in the cylinder, and the photographs obtained were compared with the ion current signals. The optical data indicate that the ions responsible for the chemiluminescence from the HCCI combustion have to be in contact with the sensing electrode for an ion current to start flowing through the measurement circuit. This also means that there will be an offset between the time at which 50% of the fuel mass has burned and 50% of the ion current peak value is reached, which is readily explained by the results presented in the paper.

Location of the First Auto-Ignition Sites for Two HCCI Systems in a Direct Injection Engine

To elucidate the processes controlling the auto-ignition timing and overall combustion duration in homogeneous charge compression ignition (HCCI) engines, the distribution of the auto-ignition sites, in both space and time, was studied. The auto-ignition locations were investigated using optical diagnosis of HCCI combustion, based on laser induced fluorescence (LIF) measurements of formaldehyde in an optical engine with fully variable valve actuation. This engine was operated in two different modes of HCCI. In the first, auto-ignition temperatures were reached by heating the inlet air, while in the second, residual mass from the previous combustion cycle was trapped using a negative valve overlap. The fuel was introduced directly into the combustion chamber in both approaches. To complement these experiments, 3-D numerical modeling of the gas exchange and compression stroke events was done for both HCCI-generating approaches.

Measurements of Energy Used for Vehicle Interior Climate

Fuel consumption of vehicles has received increased attention in recent years; however one neglected area that can have a large effect on this is the energy usage for the interior climate. This study aims to investigate the energy usage for the interior climate for different conditions by measurements on a complete vehicle. Twelve different NEDC tests in different temperatures and thermal states of the vehicle were completed in a climatic wind tunnel. Furthermore one temperature sweep from 43° to −18°C was also performed. The measurements focused on the heat flow of the air, from its sources, to its sink, i.e. compartment. In addition the electrical and mechanical loads of the climate system were included. The different sources of heating and cooling were, for the tested powertrain, waste heat from the engine, a fuel operated heater, heat pickup of the air, evaporator cooling and cooling from recirculation.
