A Comparative Study on Fatigue Damage of Caldie™ from Different Manufacturing Routes

In automotive body manufacturing the dies for blanking/trimming/piercing are under most severe loading condition involving high contact stress at high impact loading and large number of cycles. With continuous increase in sheet metal strength, the trim die service life becomes a great concern for industries. In this study, competing trim die manufacturing routes were compared, including die raw materials produced by hot-working (wrought) vs. casting, edge-welding (as repaired condition) vs. bulk base metals (representing new tools), and the heat treatment method by induction hardening vs. furnace through-heating. CaldieTM, a Uddeholm trademarked grade was used as trim die material. The mechanical tests are performed using a WSU developed trimming simulator, with fatigue loading applied at cubic die specimen’s cutting edges through a tungsten carbide rod to accelerate the trim edge damage. The tests are periodically interrupted at specified cycles for measurement of die edge damage.

A Comparison of the Behaviors of Steel and GFRP Hat-Section Components under Axial Quasi-Static and Impact Loading

Hat-sections, single and double, made of steel are frequently encountered in automotive body structural components. These components play a significant role in terms of impact energy absorption during vehicle crashes thereby protecting occupants of vehicles from severe injury. However, with the need for higher fuel economy and for compliance to stringent emission norms, auto manufacturers are looking for means to continually reduce vehicle body weight either by employing lighter materials like aluminum and fiber-reinforced plastics, or by using higher strength steel with reduced gages, or by combinations of these approaches. Unlike steel hat-sections which have been extensively reported in published literature, the axial crushing behavior of hat-sections made of fiber-reinforced composites may not have been adequately probed.

A New Device for Multi-Axial Tissue Testing: Application to Combined Bending and Shear Loading of the Spine

A multi-axial test device was designed to obtain the material properties of the lumbar spine in combined loading modes. The custom designed tester consists of a rigid platen driven by three DC powered geared motors. Two motors, each connected to parallel linear actuators control the angular displacement (for flexion and extension) and vertical motion (for tension and compression), while a third DC motor connected to a threaded rod was employed to control the horizontal displacement (for anterior and posterior shear) of the rigid platen. The testing machine is driven in displacement-control mode by a feedback system based on data from three rotary potentiometers. Six entire lumbar spine segments (T12-S1) were potted in aluminum cups with DynaCast and tested within failure limits to compression, tension, anterior shear, posterior shear, flexion, extension, anterior shear-flexion, posterior shear-extension and finally in combined anterior shear-flexion loading.

A Unified Approach to Solder Joint Life Prediction

A unified approach has been developed and applied to solder joint life prediction in this paper, which indicates a breakthrough for solder joint reliability simulation. It includes the material characterization of solder alloys, the testing of solder joint specimens, a unified viscoplastic constitutive framework with damage evolution, numerical algorithm development and implementation, and experimental validation. The emphasis of this report focuses on the algorithm development and experimental verification of proposed viscoplasticity with damage evolution.

Behavior of Adhesively Bonded Steel Double Hat-Section Components under Axial Quasi-Static and Impact Loading

An attractive strategy for joining metallic as well as non-metallic substrates through adhesive bonding. This technique of joining also offers the functionality for joining dissimilar materials. However, doubts are often expressed on the ability of such joints to perform on par with other mechanical fastening methodologies such as welding, riveting, etc. In the current study, adhesively-bonded single lap shear (SLS), double lap shear (DLS) and T-peel joints are studied initially under quasi-static loading using substrates made of a grade of mild steel and an epoxy-based adhesive of a renowned make (Huntsman). Additionally, single lap shear joints comprised of a single spot weld are tested under quasi-static loading. The shear strengths of adhesively-bonded SLS joints and spot-welded SLS joints are found to be similar. An important consideration in the deployment of adhesively bonded joints in automotive body structures would be the performance of such joints under impact loading.

Behavior of Adhesively Bonded Steel Double-Hat Section Components under Lateral Impact Loading

Recent experimental studies on the behavior of adhesively-bonded steel double-hat section components under axial impact loading have produced encouraging results in terms of load-displacement response and energy absorption when compared to traditional spot-welded hat- sections. However, it appears that extremely limited study has been carried out on the behavior of such components under transverse impact loading keeping in mind applications such as automotive body structures subject to lateral/side impact. In the present work, lateral impact studies have been carried out in a drop-weight test set-up on adhesively-bonded steel double-hat section components and the performance of such components has been compared against their conventional spot-welded and hybrid counterparts. It is clarified that hybrid components in the present context refer to adhesively-bonded hat-sections with a few spot welds only aimed at preventing catastrophic flange separations.

Characterization of Diesel Common Rail Spray Behavior for Single- and Double-hole Nozzles

Double-hole nozzle and multiple injections have the potential for better fuel atomization and mixing in DI engine. In order to evaluate the behavior of the spray for the double-hole nozzles against traditional single-hole ones, high-speed spray visualization was carried out using a streak film camera and a copper vapor laser, and in combination with a long-distance camera when taking microscopic movies. The spray penetration and the cone angle were measured based on the images and compared for variable injection pressures, and for single and split injections, under ambient and elevated chamber pressure conditions. The results showed that the spray of the double-hole nozzle has comparable penetration but smaller cone angle when viewed from the nozzle end, compared to the single-hole nozzle with the same total hole discharge cross-sectional area. For microscopic view, it was observed that the interaction between the dual sprays is very dynamic.

Clean and Cost-effective Dry Boundary Lubricants for Aluminum Forming

Preliminary research in our laboratory has demonstrated that boric acid is an effective lubricant with an unusual capacity to reduce the sliding friction (providing friction coefficients as low as 0.02) and wear of metallic and ceramic materials. More recent studies have revealed that water or methanol solutions of boric acid can be used to prepare strongly bonded layers of boric acid on aluminum surfaces. It appears that boric acid molecules have a strong tendency to bond chemically to the naturally oxidized surfaces of aluminum and its alloys and to make these surfaces very slippery. Recent metal-formability tests indicated that the boric acid films applied to aluminum surfaces worked quite well, improving draw scale performance by 58 to 75%.

Design of Temperature Insensitive Ribs for Crash Test Dummies

The Isodamp damping material (also known as Navy Damp) used in the ribs of current crash test dummies provides human-like damping to the thorax under impact. However, the range of temperature over which it can be used is very small. A new rib design using laminates of steel, fiberglass, and commercially available viscoelastic material has been constructed. Load-deflection response and hysteresis of the laminated ribs were compared with corresponding conventional ribs fabricated from steel and Isodamp. Impact tests were conducted on laminated and conventional ribs at 18.5° C, 22.2° C and 26.6° C. Results indicate that the response of the laminated ribs is essentially the same as that of the ribs with Isodamp at 22.2° C, which is the operating temperature of the conventional ribs. The variation in the impact response of the newly developed laminated ribs in the temperature range of 18.5° C to 26.6° C was less than 10%.

Development in Lost Foam Casting of Magnesium

Preliminary work was conducted in the casting of magnesium using the lost foam casting process. The lost foam or expendable pattern casting (EPC) process is capable of making extremely complicated part shapes at acceptable soundness levels and with low manufacturing costs. Standard test shapes were used to determine the ability of the magnesium to fill the mold and to assess the types of defects encountered. This paper will briefly explain how this project evolved including the developmental strategies formed, the products selected, the casting trials performed, and the casting results.

Direct Laser Metal Deposition of Al 7050 Alloy

Additive manufacturing (AM) of metals is finding numerous applications in automotive industry. In 21st century, aluminum is second to steel in automotive sector, because of its high strength to weight ratio. Hence developing AM for aluminum alloys become necessary to make sure industry gains maximum benefit from AM. This study specifically deals with the manufacturing of Al 7050 alloy, which is quite hardest alloy to manufacture using AM. The ultimate goal is to optimize the laser deposition parameters to deposit defect free Al 7050 alloy on rolled aluminum alloy substrate. Parameter optimization (laser power, powder flow rate, and scanning speed) gets difficult with the presence of various low melting and boiling point alloying elements such as Zn, Mg etc. Numerous other challenges faced while depositing Al 7050 alloy, are also briefly discussed in this article. Microstructural investigation using optical and scanning electron microscopy confirms greater than 99% component density.

Effect of Fast Charging of Lithium-Ion Cells: Performance and Post-Test Results

The effect of charge rate was determined using constant-current (CC) and the USABC Fast-Charge (FC) tests on commercial lithium-ion cells. Charging at high rates caused performance decline in the cells. Representing the resistance data as ΔR vs. Rn-1 plots was shown to be a viable method to remove the ambiguity inherent in the time-based analyses of the data. Comparing the ΔR vs. Rn-1 results, the change in resistance was proportional to charge rate in both the CC and FC cell data, with the FC cells displaying a greater rate of change. Changes, such as delamination, at the anode were seen in both CC and FC cells. The amount of delamination was proportional to charge rate in the CC cells. No analogous trend was seen in the FC cells; extensive delamination was seen in all cases. These changes may be due to the interaction of processes, such as lithium plating and i2R heating.

Exploration of Vehicle Body Countermeasures Subjected to High Energy Loading

Enhanced protection against high speed crashes requires more aggressive passive safety countermeasures as compared to what are provided in vehicle structures today. Apart from such collision-related scenarios, high energy explosions, accidentally caused or otherwise, require superior energy-absorbing capability of vehicle body subsystems. A case in point is a passenger vehicle subjected to an underbody blast emanating shock wave energy of military standards. In the current study, assessment of the behavior of a “hollow” countermeasure in the form of a depressed steel false floor panel attached with spot-welds along flanges to a typical predominantly flat floor panel of a car is initially carried out with an explicit LS-DYNA solver. This is followed up with the evaluation of PU (polyurethane) foam-filled and liquid-filled false floor countermeasures. In all cases, a charge is detonated under the false floor subjecting it to a high-energy shock pressure loading.

Fatigue Resistance of Short Fiber-Reinforced TiNi/Al6061-SiC Composite

The short NiTi fiber-reinforced NiTi/Al6061-SiC composite was recently developed through the U.S. Army SBIR Phase-II program [1]. The objectives of this project are to use short NiTi fiber reinforcement to induce compressive stress through shape memory effect, to use silicon carbide (SiC) particulate reinforcement to enhance the mechanical properties of the aluminum matrix, to gain fundamental knowledge of short NiTi fiber-reinforced aluminum matrix composite, and eventually to improve fatigue resistance, impact damage tolerance and fracture toughness of the composite. The fatigue life, damage and fracture behavior of TiNi/Al6061-SiC, TiNi/Al6061, Al6061-SiC composites as well as monolithic Al6061 alloy were investigated under fully reversed cyclic loading. It was found that fatigue life of NiTi/Al6061-SiC composite, in term of the cycles, increased by two orders of magnitude, compared to monolithic Al6061 alloy

Impact of Recycling Automotive Lightweighting Materials on Sustainability

A sustainable activity is one that is economically attractive, environmentally friendly and provides a beneficial service to society in a safe and responsible manner. Having a sustainable operation is a target that today’s industries are striving to attain. The automotive industry and its products are major users of natural resources and a source of greenhouse emissions. In order to reduce its energy consumption and greenhouse emissions the industry is using more lightweighting materials in manufacturing its products. These materials include polymers, composites, aluminum and magnesium. The increased interest in hybrid vehicles will increase the need for new materials such as lithium, cobalt and nickel. At the same time, regulations are calling for recycling more of the obsolete vehicles. Replacing the steel, which is recyclable, with lighter materials will result in a reduction in the recycling rate of vehicles unless the lightweighting materials are recycled.

Lignin-Derived Carbon Fiber as a Co-Product of Refining Cellulosic Biomass

Lignin by-products from biorefineries has the potential to provide a low-cost alternative to petroleum-based precursors to manufacture carbon fiber, which can be combined with a binding matrix to produce a structural material with much greater specific strength and specific stiffness than conventional materials such as steel and aluminum. The market for carbon fiber is universally projected to grow exponentially to fill the needs of clean energy technologies such as wind turbines and to improve the fuel economies in vehicles through lightweighting. In addition to cellulosic biofuel production, lignin-based carbon fiber production coupled with biorefineries may provide $2,400 to $3,600 added value dry Mg−1 of biomass for vehicle applications. Compared to producing ethanol alone, the addition of lignin-derived carbon fiber could increase biorefinery gross revenue by 30% to 300%.

Mass Balance and Composition Analysis of Shredder Residue

The process of shredding end-of-life vehicles to recover metals results in a byproduct commonly referred to as shredder residue. The four and a half million metric tons of shredder residue produced annually in the United States is presently land filled. To meet the challenges of automotive materials recycling, the U.S. Department of Energy is supporting research at Argonne National Laboratory in cooperation with the Vehicle Recycling Partnership (VRP) of the United States Council for Automotive Research (USCAR) and the American Plastics Council. This paper presents the results of a study that was conducted by Argonne to determine variations in the composition of shredder residue from different shredders. Over 90 metric tons of shredder residues were processed through the Argonne pilot plant. The contents of the various separated streams were quantitatively analyzed to determine their composition and to identify materials that should be targeted for recovery.

Modeling of Failure Modes Induced by Plastic Strain Localization in Dual Phase Steels

Microstructure level inhomogeneities between the harder martensite phase and the softer ferrite phase render the dual phase (DP) steels more complicated failure mechanisms and associated failure modes compared to the conventionally used low alloy homogenous steels. This paper examines the failure mode DP780 steel under different loading conditions using finite element analyses on the microstructure levels. Micro-mechanics analyses based on the actual microstructures of DP steel are performed. The two-dimensional microstructure of DP steel was recorded by scanning electron microscopy (SEM). The plastic work hardening properties of the ferrite phase was determined by the synchrotron-based high-energy X-ray diffraction technique. The work hardening properties of the martensite phase were calibrated and determined based on the uniaxial tensile test results. Under different loading conditions, different failure modes are predicted in the form of plastic strain localization.

Nanofluids for Vehicle Thermal Management

Applying nanotechnology to thermal engineering, ANL has addressed the interesting and timely topic of nanofluids. We have developed methods for producing both oxide and metal nanofluids, studied their thermal conductivity, and obtained promising results: (1) Stable suspensions of nanoparticles can be achieved. (2) Nanofluids have significantly higher thermal conductivities than their base liquids. (3) Measured thermal conductivities of nanofluids are much greater than predicted. For these reasons, nanofluids show promise for improving the design and performance of vehicle thermal management systems. However, critical barriers to further development and application of nanofluid technology are agglomeration of nanoparticles and oxidation of metallic nanoparticles. Therefore, methods to prevent particle agglomeration and degradation are required.
