A Hydrogen Direct Injection Engine Concept that Exceeds U.S. DOE Light-Duty Efficiency Targets

Striving for sustainable transportation solutions, hydrogen is often identified as a promising energy carrier and internal combustion engines are seen as a cost effective consumer of hydrogen to facilitate the development of a large-scale hydrogen infrastructure. Driven by efficiency and emissions targets defined by the U.S. Department of Energy, a research team at Argonne National Laboratory has worked on optimizing a spark-ignited direct injection engine for hydrogen. Using direct injection improves volumetric efficiency and provides the opportunity to properly stratify the fuel-air mixture in-cylinder. Collaborative 3D-CFD and experimental efforts have focused on optimizing the mixture stratification and have demonstrated the potential for high engine efficiency with low NOx emissions. Performance of the hydrogen engine is evaluated in this paper over a speed range from 1000 to 3000 RPM and a load range from 1.7 to 14.3 bar BMEP.

Accelerating the Generation of Static Coupling Injection Maps Using a Data-Driven Emulator

Accurate modeling of the internal flow and spray characteristics in fuel injectors is a critical aspect of direct injection engine design. However, such high-fidelity computational fluid dynamics (CFD) models are often computationally expensive due to the requirement of resolving fine temporal and spatial scales. This paper addresses the computational bottleneck issue by proposing a machine learning-based emulator framework, which learns efficient surrogate models for spatiotemporal flow distributions relevant for static coupling injection maps, namely total void fraction, velocity, and mass, within a design space of interest. Different design points involving variations of needle lift, fuel viscosity, and level of non-condensable gas in the fuel were explored in this study. An interpretable Bayesian learning strategy was employed to understand the effect of the design parameters on the void fraction fields at the exit of the injector orifice.

An Analytical Energy-budget Model for Diesel Droplet Impingement on an Inclined Solid Wall

The study of spray-wall interaction is of great importance to understand the dynamics that occur during fuel impingement onto the chamber wall or piston surfaces in internal combustion engines. It is found that the maximum spreading length of an impinged droplet can provide a quantitative estimation of heat transfer and energy transformation for spray-wall interaction. Furthermore, it influences the air-fuel mixing and hydrocarbon and particle emissions at combusting conditions. In this paper, an analytical model of a single diesel droplet impinging on the wall with different inclined angles (α) is developed in terms of βm (dimensionless maximum spreading length, the ratio of maximum spreading length to initial droplet diameter) to understand the detailed impinging dynamic process.

An Experimental and Numerical Study of Diesel Spray Impingement on a Flat Plate

Combustion systems with advanced injection strategies have been extensively studied, but there still exists a significant fundamental knowledge gap on fuel spray interactions with the piston surface and chamber walls. This paper is meant to provide detailed data on spray-wall impingement physics and support the spray-wall model development. The experimental work of spray-wall impingement with non-vaporizing spray characterization, was carried out in a high pressure-temperature constant-volume combustion vessel. The simultaneous Mie scattering of liquid spray and schlieren of liquid and vapor spray were carried out. Diesel fuel was injected at a pressure of 1500 bar into ambient gas at a density of 22.8 kg/m3 with isothermal conditions (fuel, ambient, and plate temperatures of 423 K). A Lagrangian-Eulerian modeling approach was employed to characterize the spray-gas and spray-wall interactions in the CONVERGETM framework by means of a Reynolds-Averaged Navier-Stokes (RANS) formulation.

Assessment of Multiple Injection Strategies in a Direct-Injection Hydrogen Research Engine

Hydrogen is widely considered a promising fuel for future transportation applications for both, internal combustion engines and fuel cells. Due to their advanced stage of development and immediate availability hydrogen combustion engines could act as a bridging technology towards a wide-spread hydrogen infrastructure. Although fuel cell vehicles are expected to surpass hydrogen combustion engine vehicles in terms of efficiency, the difference in efficiency might not be as significant as widely anticipated [1]. Hydrogen combustion engines have been shown capable of achieving efficiencies of up to 45 % [2]. One of the remaining challenges is the reduction of nitric oxide emissions while achieving peak engine efficiencies. This paper summarizes research work performed on a single-cylinder hydrogen direct injection engine at Argonne National Laboratory.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

Higher carbon number alcohols offer an opportunity to meet the Renewable Fuel Standard (RFS2) and improve the energy content, petroleum displacement, and/or knock resistance of gasoline-alcohol blends from traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part II of this paper builds upon the alcohol selection, fuel implementation scenarios, criteria target values, and property prediction methodologies detailed in Part I. For each scenario, optimization schemes include maximizing energy content, knock resistance, or petroleum displacement. Optimum blend composition is very sensitive to energy content, knock resistance, vapor pressure, and oxygen content criteria target values. Iso-propanol is favored in both scenarios' suitable blends because of its high RON value.

CFD and X-Ray Analysis of Gaseous Direct Injection from an Outward Opening Injector

Using natural gas in an internal combustion engine (ICE) is emerging as a promising way to improve thermal efficiency and reduce exhaust emissions. In the development of such engine platforms, computational fluid dynamics (CFD) plays a fundamental role in the optimization of geometries and operating parameters. One of the most relevant issues in the simulation of direct injection (DI) gaseous processes is the accurate prediction of the gas jet evolution. The simulation of the injection process for a gaseous fuel does not require complex modeling, nevertheless properly describing high-pressure gas jets remains a challenging task. At the exit of the nozzle, the injected gas is under-expanded, the flow becomes supersonic and shocks occur due to compressibility effects. These phenomena lead to challenging computational requirements resulting from high grid resolution and low computational time-steps.

Comparison of In-Nozzle Flow Characteristics of Naphtha and N-Dodecane Fuels

It is well known that in-nozzle flow behavior can significantly influence the near-nozzle spray formation and mixing that in turn affect engine performance and emissions. This in-nozzle flow behavior can, in turn, be significantly influenced by fuel properties. The goal of this study is to characterize the behavior of two different fuels, namely, a straight-run naphtha that has an anti-knock index of 58 (denoted as “Full-Range Naphtha”) and n-dodecane, in a simulated multi-hole common-rail diesel fuel injector. Simulations were carried out using a fully compressible multi-phase flow representation based on the mixture model assumption with the Volume of Fluid method. Our previous studies have shown that the characteristics of internal and near-nozzle flow are strongly related to needle motion in both the along- and off-axis directions.

Cycle-to-Cycle Variations in Multi-Cycle Engine RANS Simulations

Reynolds-averaged Navier-Stokes (RANS) modeling is expected to deliver an ensemble-averaged result for the majority of turbulent flows. This could lead to the conclusion that multi-cycle internal combustion engine (ICE) simulations performed using RANS must exhibit a converging numerical solution after a certain number of consecutive cycles. However, for some engine configurations unsteady RANS simulations are not guaranteed to deliver an ensemble-averaged result. In this paper it is shown that, when using RANS modeling to simulate multiple engine cycles, the cycle-to-cycle variations (CCV) generated from different initial conditions at each cycle are not damped out even after a large number of cycles. A single-cylinder GDI research engine is simulated using RANS modeling and the numerical results for 20 consecutive engine cycles are evaluated for two specific operating conditions.

Development of Multiple Injection Strategy for Gasoline Compression Ignition High Performance and Low Emissions in a Light Duty Engine

The increase in regulatory demand to reduce CO2 emissions resulted in a focus on the development of novel combustion modes such as gasoline compression ignition (GCI). It has been shown by others that GCI can improve the overall engine efficiency while achieving soot and NOx emissions targets. In comparison with diesel fuel, gasoline has a higher volatility and has more resistance to autoignition, therefore, it has a longer ignition delay time which facilitates better mixing of the air-fuel charge before ignition. In this study, a GCI combustion system has been tested using a 2.2L compression ignition engine as part of a US Department of Energy funded project. For this purpose, a multiple injection strategy was developed to improve the pressure rise rates and soot emission levels for the same engine out NOx emissions.

Effect of Fuel Temperature on the Performance of a Heavy-Duty Diesel Injector Operating with Gasoline

In this last decade, non-destructive X-ray measurement techniques have provided unique insights into the internal surface and flow characteristics of automotive injectors. This has in turn contributed to enhancing the accuracy of Computational Fluid Dynamics (CFD) models of these critical injection system components. By employing realistic injector geometries in CFD simulations, designers and modelers have identified ways to modify the injectors’ design to improve their performance. In recent work, the authors investigated the occurrence of cavitation in a heavy-duty multi-hole diesel injector operating with a high-volatility gasoline-like fuel for gasoline compression ignition applications. They proposed a comprehensive numerical study in which the original diesel injector design would be modified with the goal of suppressing the in-nozzle cavitation that occurs when gasoline fuels are used.

Effects of Ignition and Injection Perturbation under Lean and Dilute GDI Engine Operation

Turbocharged gasoline direct injection (GDI) engines are quickly becoming more prominent in light-duty automotive applications because of their potential improvements in efficiency and fuel economy. While EGR dilute and lean operation serve as potential pathways to further improve efficiencies and emissions in GDI engines, they also pose challenges for stable engine operation. Tests were performed on a single-cylinder research engine that is representative of current automotive-style GDI engines. Baseline cases were performed under steady-state operating conditions where combustion phasing and dilution were varied to determine the effects on indicated efficiency and combustion stability. Sensitivity studies were then carried out by introducing binary low-high perturbation of spark timing and injection duration on a cycle-by-cycle basis under EGR dilute and lean operation to determine dominant feedback mechanisms.

Efficiency Improved Combustion System for Hydrogen Direct Injection Operation

This paper reports on research activities aiming to improve the efficiency of direct injected, hydrogen powered internal combustion engines. In a recent major change in the experimental setup the hydrogen single cylinder research engine at Argonne National Laboratory was upgraded to a new engine geometry providing increased compression ratio and a longer piston stroke compared to its predecessor. The higher compression ratio and the more advantageous volume to surface ratio of the combustion chamber are both intended to improve the overall efficiency of the experimental setup. Additionally, a new series of faster acting, piezo-activated injectors is used with the new engine providing increased flexibility for the optimization of DI injection strategies. This study focuses on the comparison of experimental data of the baseline versus the improved single cylinder research engine for similar engine operating conditions.

Energy Savings Impact of Eco-Driving Control Based on Powertrain Characteristics in Connected and Automated Vehicles: On-Track Demonstrations

This research investigates the energy savings achieved through eco-driving controls in connected and automated vehicles (CAVs), with a specific focus on the influence of powertrain characteristics. Eco-driving strategies have emerged as a promising approach to enhance efficiency and reduce environmental impact in CAVs. However, uncertainty remains about how the optimal strategy developed for a specific CAV applies to CAVs with different powertrain technologies, particularly concerning energy aspects. To address this gap, on-track demonstrations were conducted using a Chrysler Pacifica CAV equipped with an internal combustion engine (ICE), advanced sensors, and vehicle-to-infrastructure (V2I) communication systems, compared with another CAV, a previously studied Chevrolet Bolt electric vehicle (EV) equipped with an electric motor and battery.

Evaluation of Diesel Spray-Wall Interaction and Morphology around Impingement Location

The necessity to study spray-wall interaction in internal combustion engines is driven by the evidence that fuel sprays impinge on chamber and piston surfaces resulting in the formation of wall films. This, in turn, may influence the air-fuel mixing and increase the hydrocarbon and particulate matter emissions. This work reports an experimental and numerical study on spray-wall impingement and liquid film formation in a constant volume combustion vessel. Diesel and n-heptane were selected as test fuels and injected from a side-mounted single-hole diesel injector at injection pressures of 120, 150, and 180 MPa on a flat transparent window. Ambient and plate temperatures were set at 423 K, the fuel temperature at 363 K, and the ambient densities at 14.8, 22.8, and 30 kg/m3. Simultaneous Mie scattering and schlieren imaging were carried out in the experiment to perform a visual tracking of the spray-wall interaction process from different perspectives.

The favorable physical properties of hydrogen (H2) make it an excellent alternative fuel for internal combustion (IC) engines and hence it is widely regarded as the energy carrier of the future. Hydrogen direct injection provides multiple degrees of freedom for engine optimization and influencing the in-cylinder combustion processes. This paper compares the results in the mixture formation and combustion behavior of a hydrogen direct-injected single-cylinder research engine using two different injector locations as well as various injector nozzle designs. For this study the research engine was equipped with a specially designed cylinder head that allows accommodating a hydrogen injector in a side location between the intake valves as well as in the center location adjacent to the spark plug.

Evaluation of Knock Behavior for Natural Gas - Gasoline Blends in a Light Duty Spark Ignited Engine

The compression ratio is a strong lever to increase the efficiency of an internal combustion engine. However, among others, it is limited by the knock resistance of the fuel used. Natural gas shows a higher knock resistance compared to gasoline, which makes it very attractive for use in internal combustion engines. The current paper describes the knock behavior of two gasoline fuels, and specific incylinder blend ratios with one of the gasoline fuels and natural gas. The engine used for these investigations is a single cylinder research engine for light duty application which is equipped with two separate fuel systems. Both fuels can be used simultaneously which allows for gasoline to be injected into the intake port and natural gas to be injected directly into the cylinder to overcome the power density loss usually connected with port fuel injection of natural gas.

Evaluation of Shot-to-Shot In-Nozzle Flow Variations in a Heavy-Duty Diesel Injector Using Real Nozzle Geometry

Cyclic variability in internal combustion engines (ICEs) arises from multiple concurrent sources, many of which remain to be fully understood and controlled. This variability can, in turn, affect the behavior of the engine resulting in undesirable deviations from the expected operating conditions and performance. Shot-to-shot variation during the fuel injection process is strongly suspected of being a source of cyclic variability. This study focuses on the shot-to-shot variability of injector needle motion and its influence on the internal nozzle flow behavior using diesel fuel. High-speed x-ray imaging techniques have been used to extract high-resolution injector geometry images of the sac, orifices, and needle tip that allowed the true dynamics of the needle motion to emerge. These measurements showed high repeatability in the needle lift profile across multiple injection events, while the needle radial displacement was characterized by a much higher degree of randomness.

Exploration of Cavitation-Suppressing Orifice Designs for a Heavy-Duty Diesel Injector Operating with Straight-Run Gasoline

The occurrence of cavitation inside injectors is generally undesirable since it can cause material erosion and result in deviations from the expected injector performance. Previous numerical work employing an injector geometry measured with x-ray diagnostics and operating with a high-volatility straight-run gasoline (SRG) has shown that: (1) most of the cavitation is generally observed at low needle lifts, (2) needle motion is responsible for asymmetric structures in the internal flow as well as large pressure and velocity gradients that trigger phase transition at the orifice inlets, and (3) cavitation affects the injector discharge coefficient and distribution of injected fuel. To explore the potential for material damage within the injector orifices due to cavitation cloud collapse, the cavitation-induced erosion risk assessment (CIERA) tool has been applied for the first time to the realistic geometry of a heavy-duty injector using the CONVERGE software.
