A Comparative Study on Fatigue Damage of Caldie™ from Different Manufacturing Routes

In automotive body manufacturing the dies for blanking/trimming/piercing are under most severe loading condition involving high contact stress at high impact loading and large number of cycles. With continuous increase in sheet metal strength, the trim die service life becomes a great concern for industries. In this study, competing trim die manufacturing routes were compared, including die raw materials produced by hot-working (wrought) vs. casting, edge-welding (as repaired condition) vs. bulk base metals (representing new tools), and the heat treatment method by induction hardening vs. furnace through-heating. CaldieTM, a Uddeholm trademarked grade was used as trim die material. The mechanical tests are performed using a WSU developed trimming simulator, with fatigue loading applied at cubic die specimen’s cutting edges through a tungsten carbide rod to accelerate the trim edge damage. The tests are periodically interrupted at specified cycles for measurement of die edge damage.

A Component Test Methodology for Simulation of Full-Vehicle Side Impact Dummy Abdomen Responses for Door Trim Evaluation

Described in this paper is a component test methodology to evaluate the door trim armrest performance in an Insurance Institute for Highway Safety (IIHS) side impact test and to predict the SID-IIs abdomen injury metrics (rib deflection, deflection rate and V*C). The test methodology consisted of a sub-assembly of two SID-IIs abdomen ribs with spine box, mounted on a linear bearing and allowed to translate in the direction of impact. The spine box with the assembly of two abdominal ribs was rigidly attached to the sliding test fixture, and is stationary at the start of the test. The door trim armrest was mounted on the impactor, which was prescribed the door velocity profile obtained from full-vehicle test. The location and orientation of the armrest relative to the dummy abdomen ribs was maintained the same as in the full-vehicle test.

A Framework for Collaborative Robot (CoBot) Integration in Advanced Manufacturing Systems

Contemporary manufacturing systems are still evolving. The system elements, layouts, and integration methods are changing continuously, and ‘collaborative robots’ (CoBots) are now being considered as practical industrial solutions. CoBots, unlike traditional CoBots, are safe and flexible enough to work with humans. Although CoBots have the potential to become standard in production systems, there is no strong foundation for systems design and development. The focus of this research is to provide a foundation and four tier framework to facilitate the design, development and integration of CoBots. The framework consists of the system level, work-cell level, machine level, and worker level. Sixty-five percent of traditional robots are installed in the automobile industry and it takes 200 hours to program (and reprogram) them.

A Linkage Based Solution Approach for Determining 6 Axis Serial Robotic Travel Path Feasibility

When performing trajectory planning for robotic applications, there are many aspects to consider, such as the reach conditions, joint and end-effector velocities, accelerations and jerk conditions, etc. The reach conditions are dependent on the end-effector orientations and the robot kinematic structure. The reach condition feasibility is the first consideration to be addressed prior to optimizing a solution. The ‘functional’ work space or work window represents a region of feasible reach conditions, and is a sub-set of the work envelope. It is not intuitive to define. Consequently, 2D solution approaches are proposed. The 3D travel paths are decomposed to a 2D representation via radial projections. Forward kinematic representations are employed to define a 2D boundary curve for each desired end effector orientation.

A New Experimental Technique for Friction Simulation in Automotive Piston Ring and Cylinder Liners

A new friction testing system has been designed and built to simulate the actual engine conditions in friction and wear test of piston-ring and cylinder liner assembly. Experimental data has been developed as Friction Coefficient / Crank Angle Degree diagrams including the effects of running speed (500 and 700 rpm) and ring normal load. Surface roughness profilocorder traces were obtained for tested samples. Mixed lubrication regime observed in the most part of the test range. New cylinder bore materials and lubricants can be screened easily and more reliable simulated engine friction data can be collected using this technique.

A Practical Approach for Cross-Functional Vehicle Body Weight Optimization

The goal of optimization in vehicle design is often blurred by the myriads of requirements belonging to attributes that may not be quite related. If solutions are sought by optimizing attribute performance-related objectives separately starting with a common baseline design configuration as in a traditional design environment, it becomes an arduous task to integrate the potentially conflicting solutions into one satisfactory design. It may be thus more desirable to carry out a combined multi-disciplinary design optimization (MDO) with vehicle weight as an objective function and cross-functional attribute performance targets as constraints. For the particular case of vehicle body structure design, the initial design is likely to be arrived at taking into account styling, packaging and market-driven requirements.

A unified approach has been developed and applied to solder joint life prediction in this paper, which indicates a breakthrough for solder joint reliability simulation. It includes the material characterization of solder alloys, the testing of solder joint specimens, a unified viscoplastic constitutive framework with damage evolution, numerical algorithm development and implementation, and experimental validation. The emphasis of this report focuses on the algorithm development and experimental verification of proposed viscoplasticity with damage evolution.

A new algorithm for carrier removal, a key step in the Fourier transform method of fringe pattern analysis, is presented in this paper. The accuracy of frequency estimations is critical to carrier removal to avoid potential significant errors in the recovered phase. A new algorithm on Fourier transform and curve fitting technique is developed. To avoid an ill-conditioned result in solving the least-square problem, an orthogonal polynomial curve fitting algorithm is developed. A new system that combines projected grating moiré (PM) with shadow moiré (SM), recently designed and built with large dynamic range for both component level and board level warpage measurement for the reliability study of electronic packaging materials and structures, is presented and demonstrated.

An Experimental Assessment of Turbulence Production, Reynolds Stress and Length Scale (Dissipation) Modeling in a Swirl-Supported DI Diesel Engine

Simultaneous measurements of the radial and the tangential components of velocity are obtained in a high-speed, direct-injection diesel engine typical of automotive applications. Results are presented for engine operation with fuel injection, but without combustion, for three different swirl ratios and four injection pressures. With the mean and fluctuating velocities, the r-θ plane shear stress and the mean flow gradients are obtained. Longitudinal and transverse length scales are also estimated via Taylor's hypothesis. The flow is shown to be sufficiently homogeneous and stationary to obtain meaningful length scale estimates. Concurrently, the flow and injection processes are simulated with KIVA-3V employing a RNG k-ε turbulence model. The measured turbulent kinetic energy k, r-θ plane mean strain rates ( 〈Srθ〉, 〈Srr〉, and 〈Sθθ〉 ), deviatoric turbulent stresses , and the r-θ plane turbulence production terms are compared directly to the simulated results.

An Experimental Investigation of Spray Transfer Processes in an Electrostatic Rotating Bell Applicator

A better understanding is needed of the electrostatic rotating bell (ESRB) application of metallic basecoat paint to automobile exteriors in order to exploit their high transfer efficiency without compromising the coating quality. This paper presents the initial results from experimental investigation of sprays from an ESRB which is designed to apply water-borne paint. Water was used as paint surrogate for simplicity. The atomization and transport regions of the spray were investigated using laser light sheet visualizations and phase Doppler particle analyzer (PDPA). The experiments were conducted at varying levels of the three important operating parameters: liquid flow rate, shaping-air flow rate, and bellcup rotational speed. The results show that bellcup speed dominates atomization, but liquid and shaping-air flow rate settings significantly influence the spray structure. The visualization images showed that the atomization occurs in ligament breakup regime.

A collaborative robot or cobot is a robot that can safely and effectively interact with human workers while performing industrial tasks. The ability to work alongside humans has increased the importance of collaborative robots in the automation industry, as this unique feature is a much needed property among robots nowadays. Rethink Robotics has pioneered this unique discipline by building many robots including the Baxter Robot which is exclusive not only because it has collaborative properties, but because it has two arms working together, each with 7 Degrees Of Freedom. The main goal of this research is to validate the kinematic equations for the Baxter collaborative robot and develop a unified reconfigurable kinematic model for the Left and Right arms so that the calculations can be simplified.

Behavior of Adhesively Bonded Steel Double Hat-Section Components under Axial Quasi-Static and Impact Loading

An attractive strategy for joining metallic as well as non-metallic substrates through adhesive bonding. This technique of joining also offers the functionality for joining dissimilar materials. However, doubts are often expressed on the ability of such joints to perform on par with other mechanical fastening methodologies such as welding, riveting, etc. In the current study, adhesively-bonded single lap shear (SLS), double lap shear (DLS) and T-peel joints are studied initially under quasi-static loading using substrates made of a grade of mild steel and an epoxy-based adhesive of a renowned make (Huntsman). Additionally, single lap shear joints comprised of a single spot weld are tested under quasi-static loading. The shear strengths of adhesively-bonded SLS joints and spot-welded SLS joints are found to be similar. An important consideration in the deployment of adhesively bonded joints in automotive body structures would be the performance of such joints under impact loading.

Behavior of Adhesively Bonded Steel Double-Hat Section Components under Lateral Impact Loading

Recent experimental studies on the behavior of adhesively-bonded steel double-hat section components under axial impact loading have produced encouraging results in terms of load-displacement response and energy absorption when compared to traditional spot-welded hat- sections. However, it appears that extremely limited study has been carried out on the behavior of such components under transverse impact loading keeping in mind applications such as automotive body structures subject to lateral/side impact. In the present work, lateral impact studies have been carried out in a drop-weight test set-up on adhesively-bonded steel double-hat section components and the performance of such components has been compared against their conventional spot-welded and hybrid counterparts. It is clarified that hybrid components in the present context refer to adhesively-bonded hat-sections with a few spot welds only aimed at preventing catastrophic flange separations.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

Characterization and Comparison of Two Hybrid Electric Vehicles (HEVs) - Honda Insight and Toyota Prius

Two limited-production hybrid electric vehicles (HEVs) - a 1988 Japanese model Toyota Prius and a 2000 Honda Insight - were tested at Argonne National Laboratory to collect data from vehicle component and systems operation. The test data are used to analyze operation and efficiency and to help validate computer simulation models. Both HEVs have FTP fuel economy greater than 45 miles per gallon and also have attributes very similar to those of conventional gasoline vehicles, even though each HEV has a unique powertrain configuration and operation control strategy. The designs and characteristics of these vehicles are of interest because they represent production technology with all the compromises for production included. This paper will explore both designs, their control strategies, and under what conditions high fuel economy was achieved.

Clean and Cost-effective Dry Boundary Lubricants for Aluminum Forming

Preliminary research in our laboratory has demonstrated that boric acid is an effective lubricant with an unusual capacity to reduce the sliding friction (providing friction coefficients as low as 0.02) and wear of metallic and ceramic materials. More recent studies have revealed that water or methanol solutions of boric acid can be used to prepare strongly bonded layers of boric acid on aluminum surfaces. It appears that boric acid molecules have a strong tendency to bond chemically to the naturally oxidized surfaces of aluminum and its alloys and to make these surfaces very slippery. Recent metal-formability tests indicated that the boric acid films applied to aluminum surfaces worked quite well, improving draw scale performance by 58 to 75%.

In this paper, we present a project being conducted at Yalong Educational Equipment Company on control of educational robots using discrete event system theory. An educational robot is a programmable robot to be used by students for training and learning. To model a robot, we divide the robot into nine physical modules. Each module is modeled as an automaton. Parallel composition is used to obtain the entire model. The robot can be programmed to perform sequences of basic tasks. We investigate six basic tasks and use supervisors to control and achieve the tasks. Desired languages are obtained for all tasks and supervisory control theory is used to synthesize supervisors. Crack Failure Mode Analysis for Cam-Housing Rocker Arm and Pin

During the extensive testing under NATO and Commercial Standards, crack is observed in camshaft housing to initiate from the eccentric shaft bore and go toward the hold down bolt hole. Hence lab test proposal is originated to induce similar failure in a controlled method and then to compare new design alternatives. CAE analysis follows the same set up as the lab test to duplicate failure mode in stress analysis and fatigue analysis with duty cycle loads, and then figures out two strategies on how to improve the design, including geometry change and material change. In geometry wise, four new design iterations are evaluated for comparison. In material wise, one new material for camshaft housing and five manufacturing effect parameters for pin and rocker arm are compared, including ground, machined, machined and decarburization, casting, as well as casting and nitride. With those comparisons, all manufacturing parameters are compared based on effectiveness to affect the fatigue life.

Development in Lost Foam Casting of Magnesium

Preliminary work was conducted in the casting of magnesium using the lost foam casting process. The lost foam or expendable pattern casting (EPC) process is capable of making extremely complicated part shapes at acceptable soundness levels and with low manufacturing costs. Standard test shapes were used to determine the ability of the magnesium to fill the mold and to assess the types of defects encountered. This paper will briefly explain how this project evolved including the developmental strategies formed, the products selected, the casting trials performed, and the casting results.
