A Comprehensive Study of Door Slam

As part of an ongoing technical collaboration between Ford and Rouge Steel Company, a comprehensive study of door slam event was undertaken. The experimental phase of the project involved measurements of accelerations at eight locations on the outer panel and strains on six locations of the inner panel. Although slam tests were conducted with window up and window down, results of only one test is presented in this paper. The CAE phase of the project involved the development of suitable “math” model of the door assembly and analysis methodology to capture the dynamics of the event. The predictability of the CAE method is examined through detailed comparison of accelerations and strains. While excellent agreement between CAE and test results of accelerations on the outer panel is obtained, the analysis predicts higher strains on the inner panel than the test. In addition, the tendency of outer panel to elastically buckle is examined.

A Robustness-Focused Shape Optimization Method for Intake Ports

Merging a CAE shape optimization system and a concept Taguchi method SN-ratio index, a robustness-focused automated shape optimization method has been developed. Applying this method to diesel intake ports, with mold position tolerance set as the error factor, SN-ratio was defined for swirl stability. As a result of the optimization provided by a multi-objective genetic algorithm, simultaneous improvement of flux, swirl rotation and SN ratio was achieved.

Development of New Headliner Material and the Manufacturing Process

A molded headliner made from polypropylene, which we developed for the first time in the world, was adopted in May 1987 for TOYOTA COROLLA. The new material with high stiffness and light weights, has a sandwich structure consisting of PP-sheets and a PP-foam sheet. We have thus succeeded in the production of the new headliner in which each layer is laminated without any adhesive. A unique resin used for PP-sheets as surface skins was developed with high impact, thermal and fire resistances. Further, a PP-form core sheet with soft-feel and good moldability was also developed. As a result, we established proper conditions of molding this material and succeeded in producing stable superior parts with high quality and short cycle-time. Finally new molded headliner is comparable to the suspended type headliner in respect to weight and production cost.

Development of Robot Control Method for Curved Seal Extrusion

The glass-integrated Curved Seal Extrusion (hereafter called “CSE”) is a new technology for manufacturing automobile-window mole. This technology is to extrude and stick mole directly on 3-D shaped window-glass by using the combination of a multi-axes robot and an extruding machine. This process could not be realized through the previous robot technology whose primary purpose was transporting goods, which did not necessitate real-time speed control. This time, we adopted a robot for the purpose of processing plasticity molding. For the purpose of improving formability, productivity, and appearance quality, we optimized the robot's movements and devised a method to vary the molding speed of the extruding machine. Furthermore, we have established a mass production technology by developing the optimum robot control method.

Development of Three-Way Catalysts Enhanced NOx Purifying Activity

Growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. One of the key technologies is a new OSC material that has low surface area (SA) and high OSC performance. We enhanced the pyrochlore- ceria/zirconia (CZ) which has a very small SA. In order to enhance the heat resistance and promote the OSC reaction, we selected and optimized the additive element. This material showed high OSC performance especially in the temperature range of 400 degrees or less. Another key technology is washcoat structure that has high gas diffusivity by making connected pore in the washcoat (New pore forming technology).

Recently, the development of advanced automotive technology for excellent safety and convenience has become more active. Efforts have focused on the development of active safety technology. Pre-Crash Systems, such as passenger protection systems activated before a collision or collision speed reduction system, which are categorized between active safety systems and passive safety systems, have been a subject of focus. In such systems, surround sensing technology to predict a collision is the key issue. We developed an electronically scanning millimeter-wave (MMW) RADAR, which uses Digital Beam Forming (DBF) technology, as one of the first in the world for automotive applications.

Grade and Gage Sensitivities to Oil-Canning Loads of a Door Assembly Considering Forming Effects

A finite element methodology, based on implicit numerical integration procedure, for simulating oil-canning tests on Door assemblies is presented. The method takes into account nonlinearities due to geometry, material and contact between parts during deformation. The simulation results are compared with experimental observations. Excellent correlation between experimental observations and analytical predictions are obtained in these tests. Armed with the confidence in the methodology, simulations on a door assembly are conducted to study the gage and grade sensitivities of the outer panel. The sensitivity studies are conducted on three different grades of steel for the outer panel. Further studies are conducted to understand the effects of manufacturing (forming operation) on the oil canning behavior of door assembly. Results demonstrate the utility of the method in material selection during pre-program design of automotive structures.

Injection Molded, Extruded-In-Color Film Fascia

A new multi-layer co-extruded in-color Ionomer film is developed to provide an alternative decoration process to replace paint on Dodge Neon Fascias. The Ionomer film provides a high-gloss “class-A” surface in both non-metallic and metallic colors that match the car body paint finish. Using the Ionomer film to decorate fascias reduces cost; eliminates VOCs; increases manufacturing flexibility and improves performance (weatherability and durability). The molding process consists of thermoforming a film blank and injection molding Polypropylene or TPO behind the film. The paper will include the background, the benefits, the technology development objectives, the film materials development, tooling optimization, film fascia processing (co-extrusion; thermoforming and injection molding) and validation testing of the film.

Laminated Steel Forming Modeling Techniques and Experimental Verifications

Laminated steel sheets sandwiched with a polymer core are increasingly used for automotive applications due to their vibration and sound damping properties. However, it has become a major challenge in finite element modeling of laminated steel structures and forming processes due to the extremely large differences in mechanical properties and in the gauges of the polymer core and the steel skins. In this study, circular cup deep drawing and V-bending experiments using laminated steels were conducted in order to develop a modeling technique for laminate forming processes. The effectiveness of several finite element modeling techniques was investigated using the commercial FEM code LS-Dyna. Furthermore, two production parts were selected to verify the modeling techniques in real world applications.

Galvannealed steel sheet (GA) is very extensively used for vehicle panels. However ζ-phase (FeZn13) in GA coat causes poor stamping formability. Previously, there were no easy methods to evaluate the influence of ζ-phase on the frictional characteristics other than the X-ray diffraction method. This study will discuss the development of a new testing method: Dr. STAMP Method that is both efficient and convenient with pin-on-disc tester.

Press-Line Simulation in Stamping Process

The automotive industry is rapidly implementing computer simulation in every aspect of their processes mainly to decrease the time required to bring new models to market. Computer simulation can also be used to reduce the cost of vehicle development and manufacturing. A major portion of the manufacturing cost associated with automotive stamping lies in the process design, build and tryout of production dies and in automation of the transfer equipment. Press home-line tryout is largely a trial-and-error process relying heavily on the skills and experience of tool and die makers. To reduce this dependence on human skills and effort, press-line simulation can be effectively utilized to verify the design accuracy thereby reducing the changes needed to rework the production die/tool. The entire press-line with all its complete accessories can be modeled and checked for design errors similar to the try-out conducted in the production plant.

Silicon Nitride Turbocharger Rotor for High Performance Automotive Engines

Toyota Motor Corporation has mass-produced turbochargers with silicon nitride ceramic rotors since October, 1989. Those turbochargers have been introduced into Celica and MR-2 which are Toyota sporty-type passenger cars. The designing of ceramic rotor was carried out in order to ensure the strength and durability of the component as well as to obtain the same aerodynamic characteristics as in the metal rotor. A moment of inertia was reduced by 60% using ceramic rotor which improved turbocharger response. The ceramic rotor was joined to metal shaft by new method which compensated problems in both shrink fitting and active brazing methods. High temperature strength of silicon nitride material was improved by controlling the amount of sintering additives and sintering conditions. The ceramic injection moulding was employed to mass-produce rotors with complicated shape, applying optimun binder compositions and moulding conditions.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

Specifying Steel Properties and Incorporating Forming Effects in Full Vehicle Impact Simulation

Mechanical properties of as-rolled steels used in a vehicle vary with many parameters including gages, steel suppliers and manufacturing processes. The residual forming and strain rate effects of automotive components have been generally neglected in full vehicle crashworthiness analyses. Not having the above information has been considered as one of the reasons for the discrepancy between the results from computer simulation models and actual vehicle tests. The objective of this study is to choose the right material property for as-rolled steels for stamping and crash computer simulation, and investigate the effect of forming and strain rate on the results of full vehicle impact analyses. Major Body-in-White components which were in the crash load paths and whose material property would change in the forming process were selected in this study. The post-formed thickness and yield stress distributions on the components were estimated using One Step forming analyses.

Springback Study on a Stamped Fender Outer

Springback study on a Dodge Ram fender outer panel is detailed in this paper. A simple measurement fixture is designed for the panel, wherein non-contact laser scan technology is applied The measurement data are compared with the original CAD design surface and deviation contour maps are obtained. Consistency of measurement is studied at different sections among three samples. Details of FEA simulations are outlined. The comparison between measurement and simulation prediction is summarized. A method to describe the consistency of measurement and the accuracy of simulation prediction is proposed. The targets for measurement consistency and simulation accuracy are verified. A sensitivity analysis is also performed to investigate various simulation input parameters.

Stamping Effect on Oil Canning and Dent Resistance Performances of an Automotive Roof Panel

The objective of this paper is to investigate the effect of stamping process on oil canning and dent resistance performances of an automotive roof panel. Finite element analysis of stamping processes was carried out using LS-Dyna to obtain thickness and plastic strain distributions under various forming conditions. The forming results were mapped onto the roof model by an in-house developed mapping code. A displacement control approach using an implicit FEM code ABAQUS/Standard was employed for oil canning and denting analysis. An Auto/Steel Partnership Standardized Test Procedure for Dent Resistance was employed to establish the analysis model and to determine the dent and oil canning loads. The results indicate that stamping has a positive effect on dent resistance and a negative effect on oil canning performance. As forming strains increase, dent resistance increases while the oil canning load decreases.

This paper describes the performance improvement and cost savings achieved by the Stamping Technology Department at DaimlerChrysler Corporation (Chrysler group), in migrating from Unix workstations with RISC technology to Linux PCs with Intel Pentium technology. Performance comparisons of various engineering applications running on these two system configurations are analyzed. The major aspects such as hardware configuration, operating system, software availability, compatibility, reliability, accuracy and consistency of simulation results are discussed. The improvement in computing speed and deviations in simulation results between MPP LS-Dyna and SMP LS-Dyna are presented.

Structure and properties of a nano-carbon composite surface coating for roll-to-roll manufacturing of titanium fuel cell bipolar plates

In the 1st generation Toyota "MIRAI" fuel cell stack, carbon protective surface coating is deposited after individual Ti bipolar plate being press-formed into the desired shape. Such a process has relatively low production speed, not ideal for large scale manufacturing. A new coating concept, consisting of a nanostructured composite layer of titanium oxide and carbon particles, was devised to enable the incorporation of both the surface treatment and the press processes into the roll-to-roll production line. The initial coating showed higher than expected contact resistance, of which the root cause was identified as nitrogen contamination during the annealing step that inhibited the formation of the composite film structure. Upon the implementation of a vacuum furnace chamber as the countermeasure, the issue was resolved, and the improved coating could meet all the requirements of productivity, conductivity, and durability for use in the newer generation of fuel cell stacks.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

Validation of Non-linear Load-Controlled CAE Analyses of Oil-Canning Tests of Hood and Door Assemblies

Two finite element methodologies for simulating oil-canning tests on closure assemblies are presented. Reflecting the experimental conditions, the simulation methodologies assume load-controlled situations. One methodology uses an implicit finite-element code, namely ABAQUS®, and the other uses an explicit code, LS-DYNA®. It is shown that load-displacement behavior predicted by both the implicit and explicit codes agree well with experimental observations of oil-canning in a hood assembly. The small residual dent depth predictions are in line with experimental observations. The method using the implicit code, however, yields lower residual dent depth than that using the explicit code. Because the absolute values of the residual dent depths are small in the cases examined, more work is needed, using examples involving larger residual dent depth, to clearly distinguish between the two procedures.
