1983 Ford Ranger Truck HSLA Steel Wheel

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

1985 Light-Duty Truck Fuel Economy

This paper addresses fuel economy standards that can be obtained in 1985 for two-wheel drive LDT's using existing technology. To estimate the fuel economy, the fleet of LDT's is first segmented into market classes based on the concept of utility. The 1985 sales share of each class is predicted from an extrapolation of current trends as well as published sales forecasts. The 1985 fuel economy of each market class is projected using 1) MY '80 truck technology and fuel economy as a baseline, 2) a regression equation that allows an estimate of fuel economy based on the weight, drag, and engine displacement, and 3) the addition of fuel-efficient technologies. Estimates of weight reduction and new model introduction within each market class were derived from published manufacturers' plans. Based on this methodology, this analysis concludes that a fleet fuel economy in excess of 24/25 mpg is feasible for 1985 without/with the use of diesel engines.

This paper describes the design and features of the 1998 Ranger Pulse Vacuum Hublock (or PVH) 4x4 system. This part-time 4x4 system with wheel-end disconnect offers optimized fuel economy in a robust design that requires no regularly scheduled maintenance under normal driving conditions. The system allows silent 4WD shift on the fly at any speed or temperature and does not require reversing the vehicle to disengage the hublocks.

1D Modeling of the Outwardly Opening Direct Injection for Internal Combustion Engines Operating with Gaseous and Liquid Fuels

The in-cylinder direct injection of fuels can be a further step towards cleaner and more efficient internal combustion engines. However, the injector design and its characterization, both experimental and from numerical simulation require accurate diagnostics and efficient models. This work aims to simulate the complex behavior of the gaseous and liquid jets through an outwardly opening injector characterized by optical diagnostics using a one-dimensional model without using three dimensional models. The behavior of the jet from an outwardly opening injector changes according to the type of fuel. In the case of the gas, the experimental investigations put in evidence three main jet regions: 1) near-field region where the jet shows a complex gas-dynamic structure; 2) transition region characterized by intense mixing; 3) far-field region characterized by a fully developed subsonic turbulent jet.

The University of Maryland team converted a model year 2000 Chevrolet Suburban to an ethanol-fueled hybrid-electric vehicle (HEV) and tied for first place overall in the 2000 FutureTruck competition. Competition goals include a two-thirds reduction of greenhouse gas (GHG) emissions, a reduction of exhaust emissions to meet California ultra-low emissions vehicle (ULEV) Tier II standards, and an increase in fuel economy. These goals must be met without compromising the performance, amenities, safety, or ease of manufacture of the stock Suburban. The University of Maryland FutureTruck, Proteus, addresses the competition goals with a powertrain consisting of a General Motors 3.8-L V6 engine, a 75-kW (100 hp) SatCon electric motor, and a 336-V battery pack. Additionally, Proteus incorporates several emissions-reducing and energy-saving modifications; an advanced control strategy that is implemented through use of an on-board computer and an innovative hybrid-electric drive train.

A Bench Test for the Evaluation of Silver-Steel Lubrication Properties of Railroad Diesel Oils

A pin and disc machine has been modified for the evaluation of silver-steel lubrication characteristics of railroad diesel oils. Use of silver pins on polished steel discs at selected loads and rubbing speeds allows good correlation with known engine behavior. In comparison with wear and friction data obtained by the four ball method, this pin and disc test gives better correlation with engine tests than the Modified Four Ball Test.

A Bi-Level Optimization Approach for Eco-Driving of Heavy-Duty Vehicles

With the increase of heavy-duty transportation, more fuel efficient technologies and services have become of great importance due to their environmental and economical impacts for the fleet managers. In this paper, we first develop a new analytical model of the heavy-truck for its dynamics and its fuel consumption, and valid the model with experimental measurements. Then, we propose a bi-level optimization approach to reduce the fuel consumption, thus the CO2 emissions, while ensuring several safety constraints in real-time. Numerical results show that important reduction of the fuel consumption can be achieved, while satisfying imposed safety constraints.

Engine mounts are an integral part of the vehicle that helps in reducing the vibrations generated from the engine. Engine mounts require a simple yet complicated amalgamation of two very different materials, steel and rubber. Proper adhesion between the two is required to prevent any part failure. Therefore, it becomes important that a comprehensive study is done to understand the mating phenomenon of both. A good linking between rubber and metal substrate is governed by surface pretreatment. Various methodologies such as mechanical and chemical are adopted for the same. This paper aims to present a comparative study as to which surface pretreatment has an edge over other techniques in terms of separation force required to break the bonding between the two parts. The study also presents a cost comparison between the techniques so that the best possible technique can be put to use in the commercial vehicle industry.

A Comparison Between Micromachined Piezoresistive and Capacitive Pressure Sensors

Hundreds of millions of micromachined, piezoresistive Manifold Absolute Pressure (MAP) sensors have been produced to reduce pollution and improve fuel efficiency in engine control systems. Other vehicle applications for micromachined pressure sensors include monitoring turbo pressure, barometric pressure, fuel tank leakage, fuel rail pressure and tire pressure. Exhaust gas recirculation and even door compression for side impact detection are employing micromachined silicon pressure sensors. Piezoresistive pressure sensors have dominated the automotive market to date. Practical micromachined capacitive pressure sensors have recently been developed and could replace the piezoresistive sensor in many applications. This paper will examine the advantages of both pressure sensing technologies, and discuss applications that an inexpensive capacitive pressure sensor will open up.

“Today, wearing parts are regularly subjected to abnormal loading conditions. They must be able to accept these conditions without failure. In continuous operations, unscheduled downtime greatly increases maintenance costs, not to mention the cost of lost production. White iron castings offer premium abrasion resistance for many of these applications, but are often not used due to the possibility of brittle failure and the difficulty of mechanical attachment. This paper discusses the properties and applications of a composite of martensitic white iron and mild steel. This laminate will accept medium to high impact without loss of service failure, and can be installed by mechanical means or with welded attachment.”

A Computer Simulation of the Effect of Wind on Heavy Truck Fuel Consumption Testing

A computer simulation was developed to investigate the effect of wind on test track estimation of heavy truck fuel efficiency. Monte Carlo simulations were run for various wind conditions, both with and without gusts, and for two different vehicle aerodynamic configurations. The vehicle configurations chosen for this study are representative of typical Class 8 tractor trailers and use wind tunnel measured drag polars for performance computations. The baseline (control) case is representative of a modern streamlined tractor and conventional trailer. The comparison (test) case is the baseline case with the addition of a trailer drag reduction device (trailer skirt). The integrated drag coefficient, overall required power, total fuel consumption, and average rate of fuel consumption were calculated for a heavy truck on an oval test track to show the effect of wind on test results.

Current trends in environmental and emissions regulations are driving changes in new engine systems, and increasing the need for more effectively sealed joints in exhaust systems. At the high temperatures in these exhaust systems it is difficult for traditional gaskets to provide an effective seal, as they degrade at high operating temperatures. This paper introduces a coating that has both excellent temperature stability and good compliance, thus forming an excellent sealing enhancement for metallic layers in exhaust system gaskets. Temperature stability data is presented along with sealing data, which illustrate the superior performance of this material compared to current systems.

A software tool has been developed to aid designers and process engineers in the development and improvement of heat treat processes. This tool, DANTE™, combines metallurgical phase transformation models with mass diffusion, thermal and mechanical models to simulate the heating, carburization, quenching and tempering of steel parts. The technology behind the DANTE software and some applications are presented in this paper.

Environmental concerns and government regulations are factors that have led to an increased focus on fuel economy in the automotive industry. This paper identifies a method used to improve the efficiency of a front-wheel-drive (FWD) automatic transmission. In order to create improvements in large complex systems, it is key to have a large scope, to include as much of the system as possible. The approach taken in this work was to use Design for Six Sigma (DFSS) methodology. This was done to optimize as many of the front-wheel-drive transmission components as possible to increase robustness and efficiency. A focus of robustness, or consistency in torque transformation, is as important as the value of efficiency itself, because of the huge range of usage conditions. Therefore, it was necessary to find a solution of the best transmission component settings that would not depend on specific usage conditions such as temperatures, system pressures, or gear ratio.

Paper describes analysis of the design process of modern automotive LPG and CNG containers. Over decade experience in the field of both computer based analysis as well as in the real conditions testing has been collected and presented in the paper. Authors present the potentials of modern FEM methodologies in the optimization and production of lightweight steel containers. It has been proved that the most sophisticated numerical analysis have to be followed by the construction verification, particularly considering direct exposure to fire. Bonfire test have become obligatory for both liquid and compressed gases containers. Properly chosen fire protection system, together with the adequate level of quality of materials applied for its production together with proper directing of the gas flowing out from safety devices are the essential factors defining gas containers fire safety.

A Dual-Fuel Model of Flame Initiation and Propagation for Modelling Heavy-Duty Engines with the G-Equation

We propose a novel dual-fuel combustion model for simulating heavy-duty engines with the G-Equation. Dual-Fuel combustion strategies in such engines features direct injection of a high-reactivity fuel into a lean, premixed chamber which has a high resistance to autoignition. Distinct combustion modes are present: the DI fuel auto-ignites following chemical ignition delay after spray vaporization and mixing; a reactive front is formed on its surroundings; it develops into a well-structured turbulent flame, which propagates within the premixed charge. Either direct chemistry or the flame-propagation approach (G- Equation), taken alone, do not produce accurate results. The proposed Dual-Fuel model decides what regions of the combustion chamber should be simulated with either approach, according to the local flame state; and acts as a “kernel” model for the G- Equation model. Direct chemistry is run in the regions where a premixed front is not present.

Developing a new technology requires decision-makers to understand the technology's implications on an organization's objectives, which depend on user needs targeted by the technology. If these needs are common between two organizations, collaboration could result in more efficient technology development. For hybrid truck design, both commercial manufacturers and the military have similar performance needs. As the new technology penetrates the truck market, the commercial enterprise must quantify how the hybrid's superior fuel efficiency will impact consumer purchasing and, thus, future enterprise profits. The Army is also interested in hybrid technology as it continues its transformation to a more fuel-efficient force. Despite having different objectives, maximizing profit and battlefield performance, respectively, the commercial enterprise and Army can take advantage of their mutual needs.

The automobile industry is seeing an increased need for the application of plastics and their derivatives in various forms such as fiber reinforced plastics, in the design and manufacture of various automotive structural components, to reduce weight, cost and improve fuel efficiency. A lot of effort is being directed at the development of structural plastics, to meet specific automotive requirements such as stiffness, safety, strength, durability and environmental standards and recyclability. This paper presents the concept of reinforcing large injection molded fiber reinforced body panels with structural uni-directional fibers (carbon, graphite, kevlar or fiber glass) wound in tension around the body panels by filament winding technique. Structural uni-directional fibers in tension wound around the fiber reinforced plastic inner body panels would place these body panels under compression.
