Design Analysis of High Power Density Additively Manufactured Induction Motor

Induction machines (IM) are considered work horse for industrial applications due to their rugged, reliable and inexpensive nature; however, their low power density restricts their use in volume and weight limited environments such as an aerospace, traction and propulsion applications. Given recent advancements in additive manufacturing technologies, this paper presents opportunity to improve power density of induction machines by taking advantage of higher slot fill factor (SFF) (defined as ratio of bare copper area to slot area) is explored. Increase in SFF is achieved by deposition of copper in much more compact way than conventional manufacturing methods of winding in electrical machines. Thus a design tradeoff study for an induction motor with improved SFF is essential to identify and highlight the potentials of IM for high power density applications and is elaborated in this paper.

For similar materials, such as TRIP steels, the strengthening mechanism involves the transformation of metastable austenite to martensite during deformation. ...For the intercritically austempered ductile irons two different deformation/strengthening mechanisms, phase transformation and slip, dependent upon the iron chemistry, were observed. Selection of a suitable alloy usually depends on a number of material properties meeting the requirements of a specific application. ...For the most demanding applications requiring even higher elevated-temperature strength, creep, and fatigue resistance, ferritic or austenitic stainless steels may be selected. Development of Transverse Flux Motor with Improved Material and Manufacturing Method

In contrast to conventional motors that are composed of a stator core (made from magnetic steel sheet) and winding wires, the T.F. motor is a new type of three-dimensional magnetic circuit motor composed of a soft magnetic composites (SMC) core and a coil. ...To improve motor efficiency, we conducted a parameter study of the SMC core material and manufacturing conditions to establish the optimum required specifications for reducing iron loss. In order to successfully manufacture rectangular wave-shaped coils, we developed a coil film that fulfilled the required criteria for both manufacturability and insulation, in addition to developing a new press-forming manufacturing method that bends and reduces the diameter of ring-shaped coils in order to form rectangular wave-shaped coils.

Honda developed a technology to quantify automotive steel corrosion from the rust reduction current detected by a proprietary developed sensor. The values calculated based on Faraday's law did not match the actual measured values for the mass loss of iron due to the added resistance of rust formed between electrodes on the sensor. ...The values calculated based on Faraday's law did not match the actual measured values for the mass loss of iron due to the added resistance of rust formed between electrodes on the sensor. A good correlation is established between the friction coefficient and the pad dynamic modulus: the friction coefficient increases with decreasing pad dynamic modulus and this relationship holds for epoxy-carbon nanoparticle composites as well as for soft metals sliding on cast iron or steel. In order to design lightweight pivot arm, existing chromium alloy steel material is replaced with the Austempered ductile iron (ADI). Pivot arm is designed and validated digitally as well as bench test and results are found to be meeting cost and weight targets. ...This paper presents methodology to achieve cost & weight reduction through use of Austempered Ductile Iron (ADI) instead of alloy forging. ADI casting has lower density, physical properties at par with alloy forgings and lower manufacturing cost. ...Weight reduction of 11.6 % achieved using ADI in place of chromium alloy steel and also part is meeting the structural and durability criteria.
