Definition and Application of a Standard Verification and Validation Process for Dynamic Vehicle Simulation Models

Dynamic system simulation has gained an important role in automotive engineering since powertrains and power management systems are getting more and more complex. The goal is to establish dynamic system simulation as an integral part of the vehicle development process for the purpose of saving development time, improving subsystem and component specifications, and reducing of development cost. A crucial prerequisite for this approach is that the model quality has been identified for the utilized vehicle simulation models. It determines the applicability of the simulation results since the reliability of simulation results cannot be judged without an identified model quality. The identification of model qualities requires an established and standardized verification and validation process adapted to dynamic vehicle simulation, which is introduced in this paper.

Virtual Manufacturability Analyzer for Casting Components

There is an increasing demand in automated manufacturability analysis of metal castings at the initial stages of their design. This paper presents a system developed for virtual manufacturability analysis of casting components. The system can be used by a casting designer to evaluate manufacturability of a part designed for various manufacture processes including casting, heat treatment, and machining. The system uses computational geometrics and geometric reasoning to extract manufacturing features and geometry characteristics from a part CAD model. It uses an expert system and a design database consisting of metal casting, heat treatment and machining process knowledge and rules to present manufacturability analysis results and advice to the designer. Application of the system is demonstrated for the manufacturability assessment of automotive cast aluminum components.

Boundary Condition Effect on the Correlation of an Acoustic Finite Element Passenger Compartment Model

Three different acoustic finite element models of an automobile passenger compartment are developed and experimentally assessed. The three different models are a traditional model, an improved model, and an optimized model. The traditional model represents the passenger and trunk compartment cavities and the coupling between them through the rear seat cavity. The improved model includes traditional acoustic models of the passenger and trunk compartments, as well as equivalent-acoustic finite element models of the front and rear seats, parcel shelf, door volumes, instrument panel, and trunk wheel well volume. An optimized version of the improved acoustic model is developed by modifying the equivalent-acoustic properties. Modal analysis tests of a vehicle were conducted using loudspeaker excitation to identify the compartment cavity modes and sound pressure response to 500 Hz to assess the accuracy of the acoustic models.

Material Selection During Early Design Phase Using Simplified Models

Optimal material selection for a part becomes quite challenging with dynamically changing data from various sources. Multiple manufacturing locations with varying supplier capabilities add to the complexity. There is need to balance product attribute requirements with manufacturing feasibility, cost, sourcing, and vehicle program strategies. The sequential consideration of product attribute, manufacturing, and sourcing aspects tends to result in design churns. Ford R&A is developing a web based material recommender tool to help engineers with material selection integrating sourcing, manufacturing, and design considerations. This tool is designed to filter the list of materials for a specific part and provide a prioritized list of materials; and allow engineers to do weight and cost trade-off studies. The initial implementation of this material recommender tool employs simplified analytical calculators for evaluation of structural performance metrics of parts.

Quality Variation Control Method and Process

This paper describes the development of a design method and process for quality variation control. Conventional approaches utilizing Taguchi method [6,7,8] can quantify the sensitivities of parts characteristics on a system characteristic from both viewpoints of nominal value and variation. But the interpretation of the sensitivities depends on engineers' judgments. At the new process, function deployment has been introduced as the tool for breaking down hierarchically vehicle performance to the level of parts characteristics. And the relation between vehicle performance and parts characteristics is formulated based on a physical model in order to interpret the sensitivities more technically. The methodology combining the formulated function deployment and Taguchi method is referred to as design response analysis and variation effect analysis. These approaches can facilitate the interpretation of the quantified sensitivities considering the mechanism.

Shell Elements Based Parametric Modeling Method in Frame Robust Design and Optimization

Shell Elements based Parametric Frame Modeling is a powerful CAE tool, which can generate robust frame design concept optimized for NVH and durability quickly when combined with Taguchi Design of Experiments. The scalability of this modeling method includes cross members length/location/section/shape, frame rail segments length/section and kick in/out/up/down angle, and access hole location & size. In the example of the D. O. E. study, more than fifteen parameters were identified and analyzed for frequency and weight. The upper and lower bounds were set for each design parameter based on package and manufacturing constraints. Sixteen Finite Element frame were generated by parametrically updating the base model, which shows this modeling method is comparatively convenient. Sensitivity of these sixteen parameters to the frequency and weight was summarized through statics, so the favorable design alternative can be achieved with the major parameters' combination.

Development of the Next-Generation Steering System (Development of the Twin Lever Steering for Production Vehicle)

Looking back on steering systems in more than a hundred years that have passed since the introduction of the automobile, it can be seen that original method of controlling cars pulled by animals such as horses was by reins, and early automobiles had a single push-pull bar (tiller steering). That became the steering wheel, and an indirect steering mechanism by rotating up and down caught on. While the steering wheel is the main type of steering system in use today, the team have developed the Twin Lever Steering (TLS) system controlled mainly by bi-articular muscles, making use of advancements in science and technology and bioengineering to develop based on bioengineering considerations as shown in Fig. 1. The objective of that is to establish the ultimate steering operation system for drivers. In the first report, the authors reported on results found by using race-car prototypes as shown in Fig. 2.

High Temperature Brake Cooling - Characterization for Brake System Modeling in Race Track and High Energy Driving Conditions

At elevated temperatures, such as those encountered under race track or fade test conditions, the closed-form solution to the lumped capacitance model for characterizing brake cooling (fitted to a standard cooling test temperature range) tends to break down and provide an inaccurate representation of brake rotor cooling behavior. Accurate prediction of cooling is fundamental to brake system component sizing and selection of materials at the early stages of a vehicle program; this is especially true of a high performance vehicle with track performance requirements. To this end, alternative approaches to characterizing brake cooling have been examined to determine their suitability for use in measurement and simulation of brake performance.

Vehicle Safety Communications - Applications: System Design & Objective Testing Results

The USDOT and the Crash Avoidance Metrics Partnership-Vehicle Safety Communications 2 (CAMP-VSC2) Consortium (Ford, GM, Honda, Mercedes, and Toyota) initiated, in December 2006, a three-year collaborative effort in the area of wireless-based safety applications under the Vehicle Safety Communications-Applications (VSC-A) Project. The VSC-A Project developed and tested communications-based vehicle safety systems to determine if Dedicated Short Range Communications (DSRC) at 5.9 GHz, in combination with vehicle positioning, would improve upon autonomous vehicle-based safety systems and/or enable new communications-based safety applications.

Analysis of Fuel Cell Vehicles Equipped with Compressed Hydrogen Storage Systems from a Road Accident Safety Perspective

The potential impact of real world accident scenarios on fuel cell vehicles equipped with a compressed hydrogen storage system is analyzed from a component point of view. Even though hydrogen compressed gas tanks can sustain very high loads, in this study a simplification is made. It is investigated to what extent different real world accident scenarios with conventional vehicles have caused deformation of the vehicle in the area where a hydrogen tank would have been integrated in a fuel cell vehicle. The study is based on accident data from the GIDAS (German In-Depth Accident Study) database. Deformation matrices for each passenger car in the database are defined over a deformation grid largely independent of vehicle type and shape. The matrices are combined to statistically analyze the occurrence of deformations in selected regions of a vehicle.

Driver Acceptance and Use of a Speed Limit and Curve Advisor

This research examined driver acceptance and behavior associated with Speed Limit and Curve Advisor systems, including influences on speed choice. Drivers experienced messages from an emulated Speed Limit and Curve Advisor system during a 2-hour public road drive. Driver tolerance for system errors and message conflicts was also studied by manipulating the accuracy of the information provided by the system. Messages were presented using either a Head-Up Display or on an in-dash Driver Information Center. Results indicate that drivers liked having speed limit information continuously available to them while driving, but the information provided by the Speed Limit Advisor did not significantly influence or alter drivers' speed choice or deceleration profiles in comparison to driving without the system.

Development of Test Method to Evaluate Aggressiveness Focusing on Stiffness and Interaction: Part 2

Test methods to evaluate vehicle compatibility are being studied worldwide. Compatibility performance is central in securing mutual protection in collisions between large and small vehicles. To consider compatibility performance, good structural interaction and stiffness matching are important. A test method using a novel moving deformable barrier (MDB) was developed to evaluate compatibility performance that includes consideration of both structural interaction and stiffness matching. This new barrier has the following features to represent an offset vehicle-to-vehicle collision with a compact car. The barrier width is divided at the lower rail position of the compact car, and the layer that simulates the characteristics of vehicle sections toward the interior is harder than the outward layer. This varying stiffness of the MDB helps simulate the horizontal interaction performance that occurs in real-world crashes.

Effects on Surface Roughness and Friction on Aluminum Sheet under Plain Strain Cyclic Bending and Tension

During sheet metal forming, the friction and surface roughness change as the sheet slides, bends and stretches against the tools. This study assessed evolution of friction and surface roughness changes on aluminum sheet with two surface finish conditions, mill finish (MF) and electron discharge texture (EDT), in both the longitudinal and the transverse rolling directions of the sheet. The sheets were tested using a three pin Draw Bead Simulator (DBS). Surface roughness of the sheet evolved as a result of bending at the first shoulder, reverse bending at the middle pin, bending at the second shoulder and unbending at the exit. Stretching conditions and sheet-pin contact were also varied to see the impact on surface roughness. In general, the largest surface roughness change for the transverse direction was observed at the convex side of the exit shoulder pin and on the convex side of the first shoulder for the longitudinal direction.

The Effect of Surface Finish on Aluminum Sheet Friction Behavior

Aluminum sheet is commercially available in three surface finishes, mill finish (MF), electric discharge texture (EDT), and dull finish (DF). This surface finish impacts the friction behavior during sheet metal forming. A study was done to compare ten commercially available sheet samples from several suppliers. The friction behavior was characterized in the longitudinal and transverse directions using a Draw Bead Simulator (DBS) test, resulting in a coefficient of friction (COF) value for each material. Characterization of the friction behavior in each direction provides useful data for formability analysis. To quantitatively characterize the surface finish, three-dimensional MicroTexture measurements were done with a WYKO NT8000 instrument. In general, the MF samples have the smoothest surface, with Sa values of 0.20-0.30 μm and the lowest COF values. The EDT samples have the roughest surface, with Sa values of 0.60-1.00 μm, and the highest COF values.

A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

Modeling of Residual Stresses in Quenched Cast Aluminum Components

Cast aluminum alloys are normally quenched after solution treatment or solidification process to improve aging responses. Rapid quenching can lead to high residual stress and severe distortion which significantly affects dimension stability, functionality and particularly performance of the product. To simulate residual stress and distortion induced during quenching, a finite element based approach was developed by coupling an iterative zone-based transient heat transfer algorithm with material thermo-viscoplastic constitutive model. With the integrated models, the numeric predictions of residual stresses and distortion in the quenched aluminum castings are in a good agreement with experimental measurements.

Front Under Run Protection Device Strength Test Certification Through FE Simulations

Passive safety regulations specify minimum safety performance requirements of vehicle in terms of protecting its occupants and other road users in accident scenarios. Currently for majority cases, the compliance of vehicle design to passive safety regulations is assessed through physical testing. With increased number of products and more comprehensive passive safety requirements, the complexity of certification is getting challenged due to high cost involved in prototype parts and the market pressures for early product introduction through reduced product development timelines. One of the ways for addressing this challenge is to promote CAE based certification of vehicle designs for regulatory compliance. Since accuracy of CAE predictions have improved over a period of time, such an approach is accepted for few regulations like ECE-R 66/01, AIS069 etc which involves only loadings of the structures.

Expanding Virtual Simulation in Product Realization

Virtual Simulations tools are extensively utilized by many industries today in product development processes. In auto industry, however, this utilization has not reached its full potential. So far virtual simulations have been playing a supporting role in traditional product development processes founded on physical builds. To reach the full potential of virtual simulation, in reducing the product development time and costs, a paradigm shift in the product development processes and the role of both physical and virtual simulations is need. For an integrated realization process, innovation, analysis, integration, and continuous correlations are necessary design practices for achieving the desired product attributes. This paper, discusses the expansion of the virtual simulation role in an integrated product realization process to reshape the traditional product development process.

Formability Analysis Predictions for Preform Annealing of Aluminum Sheet

It is important to understand the accuracy level of the formability analysis for any new process so that correct predictions can be made in product and die design. This report focuses on the formability analysis methodology developed for the preform anneal process. In this process, the aluminum panel is partially formed, annealed to eliminate the cold work from the first step, and then formed to the final shape using the same die. This process has the ability to form more complex parts than conventional aluminum stamping, and has been demonstrated on a complex one-piece door inner and a complex one-piece liftgate inner with AA5182-O3. Both panels only required slight design modifications to the original steel product geometry. This report focuses on the formability analysis correlation with physical panels for the liftgate inner, considering both full panel anneal in a convection oven and local annealing of critical areas.

Virtual Analysis of Compliant Parts

Automotive OEMS are continuously working on improvements of their vehicle development processes, to improve quality, reduce lead time and cost. In particular the enhancement of virtual methods is crucial for manufacturing engineering to enable the elimination of physical prototype builds and thus to reduce development cost and time. By analyzing the main issues in reduction of physical builds, compliant parts were identified as being most critical, since their digital representation does not coincide with the reality, so that many changes needed to be made after first hardware validation. As input for compliant part analysis software the material properties have to be specified to allow simplified handling of these parts as homogeneous objects. This is a completely new task for automotive industry, since this data was not needed before and is thus unknown.
