Thermal Management System Test Bench for Electric Vehicle Technology

The importance of designing and sizing a thermal management system for electric vehicle powertrains cannot be overstated. Traditional approaches often rely on model-based system design using supplier reference component data, which can inadvertently lead to undisclosed errors arising from the interactions between the components and the environment. This paper introduces a novel test facility for battery electric vehicle thermal management technology, which has been designed for neural network virtual sensor and non-linear multi-in multi-out control development. The paper demonstrates how a digital twin of the test bench can used to support the development of such technology. Additionally, this paper presents preliminary results from the test bench revealing insights into the performance and interactions of key components. For instance, there is an observed 30% reduction in the maximum flow rate of the pump integrated into the test bench compared to the specified value.

Beamforming Quantification of Acoustic Transmission Paths for Passenger Vehicles Using a Reciprocal Approach

This paper presents an experimental method for measuring transmission paths from the exterior to the interior of a passenger vehicle using a reciprocal approach: A production vehicle was placed in a semi-anechoic environment; artificial noise sources were placed at the location of the occupant’s ear(s) inside the vehicle and beamforming arrays with a total of more than 300 microphones were used to observe apparent noise sources on the vehicle exterior resulting from transmission paths. This makes it possible to quickly measure transmission paths over the whole vehicle body. One of the motivations for this work is the monitoring of sealing quality on production vehicles. Artificial seal breaches were introduced on the vehicle and a number of excitation signals were assessed to develop a method to detect and localise leakage noise sources.

Visualisation of Roof Bar Noise Sources through the Use of Acoustic Beamforming and Computational Aeroacoustics

The reduction in wind noise is increasingly important to vehicle designers as overall vehicle refinement increases. Customers often fit accessories such as roof bars to vehicles, with the aerodynamic interaction of these components generating aeroacoustic noise sources. These are often tonal in nature and of particular annoyance to occupants. Sensors for automated driving fitted to future vehicles may also have a similar detrimental effect on vehicle refinement. Therefore, careful design of such components is important to minimise dissatisfaction. This paper presents the combined application of acoustic beamforming in a full-scale aeroacoustic wind tunnel and the use of a Lattice Boltzmann Method CFD code to characterise the aeroacoustic performance of a roof bar design when fitted to a production vehicle.

A Computational Process to Effectively Design Seals for Improved Wind Noise Performance

The ability to assess noise transmitted through seals to cabin interiors early in the design process is very important for automotive manufacturers. When a seal design is inadequate, the noise transmitted can dominate the interior noise, making the wind noise performance of the vehicle unacceptable. This can cause launch delays, increasing costs and risking loss of sales. Designing seals using conventional experimental processes is challenging, since the location and strength of flow noise sources are not known when the seal design is planned. Making changes to the seal system after the tooling stage is expensive for manufacturers as tooling and redesign costs can be considerable. Deliberate overdesign by adding multiple layers of seals in a wide range of locations also can reduce profit by unnecessarily raising part and manufacturing costs.

Measurement of Soot Concentration in a Prototype Multi-Hole Diesel Injector by High-Speed Color Diffused Back Illumination Technique

A prototype multi-hole diesel injector operating with n-heptane fuel from a high-pressure common rail system is used in a high-pressure and high-temperature test rig capable of reaching 1100 Kelvin and 150 bar under different oxygen concentrations. A novel optical set-up capable of visualizing the soot cloud evolution in the fuel jet from 30 to 85 millimeters from the nozzle exit with the high-speed color diffused back illumination technique is used as a result of the insertion of a high-pressure window in the injector holder opposite to the frontal window of the vessel. The experiments performed in this work used one wavelength provide information about physical of the soot properties, experimental results variating the operational conditions show the reduction of soot formation with an increase in injection pressure, a reduction in ambient temperature, a reduction in oxygen concentration or a reduction in ambient density.

Off-Road Tire-Terrain Interaction: An Analytical Solution

A novel semi-analytical solution has been developed for the calculation of the static and dynamic response of an off road tire interacting with a deformable terrain, which utilizes soil parameters independent of the size of the contact patch (size-independent). The models involved in the solution presented, can be categorized in rigid and/or pneumatic tires, with or without tread pattern. After a concise literature review of related methods, a detailed presentation of the semi-analytical solution is presented, along with assumptions and limitations. A flowchart is provided, showing the main steps of the numerical implementation, and various test cases have been examined, characterized in terms of vertical load, tire dimensions, soil properties, deformability of the tire, and tread pattern. It has been found that the proposed model can qualitatively capture the response of a rolling wheel on deformable terrain.

Robust Application of CBE and OBE for Engine Testing System Diagnosis

Tightening emissions regulations are driving increasing focus on both equipment and measurement capabilities in the test cell environment. Customer expectations are therefore rising with respect to data uncertainty. Key critical test cell parameters such as load, fuel rate, air flow and emission measurements are more heavily under scrutiny and require real time methods of verification over and above the traditional test cell calibration in 40CFR1065 regulation. The objective of this paper is to develop a system to use a carbon dioxide (CO2) based balance error and an oxygen (O2) based balance error for diagnosing the main measurement system error in the test cell such as fuel rate meter, air flow meter, emission sample line, pressure transducer and thermocouples. The general combustion equation is used to set up the balance equations with assumptions. To validate the air fuel ratio balance model an experimental investigation was carried out for D2 5 mode and C1 8 mode cycle test.

Experimental and Computational Study of Vehicle Surface Contamination on a Generic Bluff Body

This paper focuses on methods used to model vehicle surface contamination arising as a result of rear wake aerodynamics. Besides being unsightly, contamination, such as self-soiling from rear tyre spray, can degrade the performance of lighting, rear view cameras and obstruct visibility through windows. In order to accurately predict likely contamination patterns, it is necessary to consider the aerodynamics and multiphase spray processes together. This paper presents an experimental and numerical (CFD) investigation of the phenomenon. The experimental study investigates contamination with controlled conditions in a wind tunnel using a generic bluff body (the Windsor model.) Contamination is represented by a water spray located beneath the rear of the vehicle.

Assessment of Broadband Noise Generated by a Vehicle Sunroof at Different Flow Conditions using a Digital Wind Tunnel

For the automotive industry, the quality and level of the wind noise contribution has a growing importance and therefore should be addressed as early as possible in the development process. Each component of the vehicle is designed to meet its individual noise target to ensure the wind noise passenger comfort level inside the vehicle is met. Sunroof broadband noise is generated by the turbulent flow developed over the roof opening. A strong shear layer and vortices impacting on the trailing edge of the sunroof are typical mechanisms related to the noise production. Sunroof designs are tested to meet broadband noise targets. Experimentally testing designs and making changes to meet these design targets typically involves high cost prototypes, expensive wind tunnel sessions and potentially late design changes.

Analytical and Developmental Techniques Utilized in the Structural Optimization of a New Lightweight Diesel Engine

Jaguar Land Rover (JLR) has designed and developed a new inline 4 cylinder engine family, branded Ingenium. In addition to delivering improved emissions and fuel economy over the outgoing engine, another key aim from the outset of the program was to reduce the combustion noise. This paper details the NVH development of the lead engine in this family, a 2.0 liter common rail turbo diesel. The task from the outset of this new program was to reduce the mass of the engine by 21.5 kg, whilst also improving the structural attenuation of the engine by 5 dB in comparison to the outgoing engine. Improving the structural attenuation by 5 dB was not only a key enabler in reducing combustion noise, but also helped to achieve a certified CO2 performance of 99 g/km in the all-new Jaguar XE model, by allowing more scope for increasing cylinder pressure forcing without compromising NVH.

A Computational Approach to Assess Buffeting and Broadband Noise Generated by a Vehicle Sunroof

Car manufacturers put large efforts into reducing wind noise to improve the comfort level of their cars. Each component of the vehicle is designed to meet its individual noise target to ensure the wind noise passenger comfort level inside the vehicle is met. Sunroof designs are tested to meet low-frequency buffeting (also known as boom) targets and broadband noise targets for the fully open sunroof with deflector and for the sunroof in vent position. Experimentally testing designs and making changes to meet these design targets typically involves high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the use of a reliable numerical prediction capability early in the vehicle design process.

The Effects of Unsteady Flow Conditions on Vehicle in Cabin and External Noise Generation

A vehicle driving on the road experiences unsteady flow conditions which are not generally reproduced in the development environment. This paper investigates the potential importance of this difference to aeroacoustics and hence to occupant perception and proposes a methodology to enable better ranking of designs by taking account of wind noise modulation. Two approaches of reproducing the effects of unsteady wind on aeroacoustics were investigated: an active wind tunnel Turbulence Generation System (TGS) and a quasi-steady approach based on measurements at a series of fixed yaw angles. A number of tools were used to investigate the onset flow and its impacts, including roof-mounted probe, acoustic heads and surface microphones. External noise measurements help to reveal the response of separate exterior noise sources to yaw.

Assessing the Aeroacoustic Response of a Vehicle to Transient Flow Conditions from the Perspective of a Vehicle Occupant

On-road, a vehicle experiences unsteady flow conditions due to turbulence in the natural wind, moving through the unsteady wakes of other road vehicles and travelling through the stationary wakes generated by roadside obstacles. Separated flow structures in the sideglass region of a vehicle are particularly sensitive to unsteadiness in the onset flow. These regions are also areas where strong aeroacoustic effects can exist, in a region close to the passengers of a vehicle. The resulting aeroacoustic response to unsteadiness can lead to fluctuations and modulation at frequencies that a passenger is particularly sensitive towards. Results presented by this paper combine on-road measurement campaigns using instrumented vehicles in a range of different wind environments and aeroacoustic wind tunnel tests.

A Pragmatic Model-Based Product Engineering Process

Complexity of electronics and embedded software systems in automobiles has been increasing over the years. This necessitates the need for an effective and exhaustive development and validation process in order to deliver fault free vehicles at reduced time to market. Model-based Product Engineering (MBPE) is a new process for development and validation of embedded control software. The process is generic and defines the engineering activities to plan and assess the progress and quality of the software developed for automotive applications. The MBPE process is comprised of six levels (one design level and five verification and validation levels) ranging from the vehicle requirements phase to the start of production. The process describes the work products to be delivered during the course of product development and also aligns the delivery plan to overall vehicle development milestones.

A Computational Approach to Evaluate the Automotive Windscreen Wiper Placement Options Early in the Design Process

For most car manufacturers, wind noise from the greenhouse region has become the dominant high frequency noise contributor at highway speeds. Addressing this wind noise issue using experimental procedures involves high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the use of a reliable numerical prediction capability early in the vehicle design process. Previously, a computational approach that couples an unsteady computational fluid dynamics solver (based on a Lattice Boltzmann method) to a Statistical Energy Analysis (SEA) solver had been validated for predicting the noise contribution from the side mirrors. This paper presents the use of this computational approach to predict the vehicle interior noise from the windshield wipers, so that different wiper placement options can be evaluated early in the design process before the surface is frozen.

Evaluation of the Aerodynamic and Aeroacoustic Response of a Vehicle to Transient Flow Conditions

A vehicle on the road encounters an unsteady flow due to turbulence in the natural wind, unsteady wakes of other vehicles and as a result of traversing through the stationary wakes of roadside obstacles. Unsteady effects occurring in the sideglass region of a vehicle are particularly relevant to wind noise. This is a region close to the driver and dominated by separated flow structures from the A-pillar and door mirrors, which are sensitive to unsteadiness in the onset flow. Since the sideglass region is of particular aeroacoustic importance, the paper seeks to determine what impact these unsteady effects have on the sources of aeroacoustic noise as measured inside the passenger compartment, in addition to the flow structures in this region. Data presented were obtained during on-road measurement campaigns using two instrumented vehicles, as well as from aeroacoustic wind tunnel tests.

Engine Test Data Quality Requirements for Model Based Calibration: A Testing and Development Efficiency Opportunity

This paper documents some of the findings from a joint JLR and AVL project which was conducted at the JLR Gaydon test facility in the UK. A testing and development efficiency concept is presented and test data quality is identified as a key factor. In support of this methods are proposed to correctly measure and set targets for data quality with high confidence. An illustrative example is presented involving a Diesel passenger car calibration process which requires response surface models (RSMs) of key engine measured quantities e.g. engine-out emissions and fuel consumption. Methods are proposed that attempt to quantify the relationships between RSM statistical model quality metrics, test data variability measures and design of experiment (DOE) formulation. The methods are tested using simulated and real test data.

Assessment of a Vehicle's Transient Aerodynamic Response

A vehicle on the road encounters an unsteady flow due to turbulence in the natural wind, due to the unsteady wakes of other vehicles and as a result of traversing through the stationary wakes of roadside obstacles. There is increasing concern about potential differences between the steady flow conditions used for development and the transient conditions that occur on the road. This paper seeks to determine if measurements made under steady state conditions can be used to predict the aerodynamic behaviour of a vehicle on road in a gusty environment. The project has included measurements in two full size wind tunnels, including using the Pininfarina TGS, steady-state and transient inlet simulations in Exa Powerflow, and a campaign of testing on-road and on-track. The particular focus of this paper is on steady wind tunnel measurements and on-road tests, representing the most established development environment and the environment experienced by the customer, respectively.

Measurement of Exterior Surface Pressures and Interior Cabin Noise in Response to Vehicle Form Changes

Automotive manufactures demand early assessment of vehicle form design against wind noise attribute to eliminate any engineering waste induced by late design changes. To achieve such an assessment, it is necessary to determine a measurable quantity which is able to represent vehicle form changes, and to understand the relationship between the quantity and vehicle interior cabin noise. This paper reports experimental measurements of vehicle exterior surface pressure and the interior cabin noise level in response to the change of exterior rear view mirror shape. Measurements show that exterior surface pressure on vehicle greenhouse panel is a primary factor of wind noise load to the interior cabin noise; they can be used in preliminary wind noise ranking. Care should be taken when using them in ranking vehicle form wind noise performance. It has been observed that a change in surface pressure on the front side window does not necessarily lead to a change in the interior cabin noise.

Prediction of Vehicle Interior Sound Pressure Distribution with SEA

Statistical Energy Analysis (SEA) is the standard analytical tool for predicting vehicle acoustic and vibration responses at high frequencies. SEA is commonly used to obtain the interior Sound Pressure Level (SPL) due to each individual noise or vibration source and to determine the contribution to the interior noise through each dominant transfer path. This supports cascading vehicle noise and vibration targets and early evaluation of the vehicle design to effectively meet NVH targets with optimized cost and weight. A common misconception is that SEA is only capable of predicting a general average interior SPL for the entire vehicle cabin and that the differences between different locations such as driver's ear, rear passenger's ear, lower interior points, etc., in the vehicle cannot be analytically determined by an SEA model.
