Electromagnetic Compatibility Assessment of Electric Vehicles During DC-Charging with European Combined Charging System

The ongoing energy transition will have a profound impact on future mobility, with electrification playing a key role. Battery electric vehicles (EVs) are the dominant technology, relying on the conversion of alternating current (AC) from the grid to direct current (DC) to charge the traction battery. This process involves power electronic components such as rectifiers and DC/DC converters operating at high switching frequencies in the kHz range. Fast switching is essential to minimize losses and improve efficiency, but it might also generate electromagnetic interferences (EMI). Hence, electromagnetic compatibility (EMC) testing is essential to ensure reliable system operations and to meet international standards. During DC charging, the AC/DC conversion takes place off-board in the charging station, allowing for better cooling and larger components, resulting in increased power transfer, currently up to 350 kW.

Improvement of Post-Oxidation for Low-Emission Engines through 3D-CFD Virtual Development

There is a growing need for low-emissions concepts due to stricter emission regulations, more stringent homologation cycles, and the possibility of a ban on new engines by 2035. Of particular concern are the conditions during a cold start, when the Three-Way Catalyst is not yet heated to its light-off temperature. During this period, the catalyst remains inactive, thereby failing to convert pollutants. Reducing the time needed to reach this temperature is crucial to comply with the more stringent emissions standards. The post oxidation by means of secondary air injection, illustrated in this work, is a possible solution to reduce the time needed to reach the above-mentioned temperature. The strategy consists of injecting air into the exhaust manifold via secondary air injectors to oxidize unburned fuel that comes from a rich combustion within the cylinder.

AI-Based Testing for Autonomous Vehicles

Test of autonomous systems is mostly brute force and ad-hoc thus being neither efficient nor transparent. Though requirements invite for a situational transparency, a framework is missing to judge quality of requirements and derived test-cases. Practical challenges are state explosion, difficulty to derive corner cases, no systematic safety of the intended functionality as specified, lack of accepted KPI, etc. Maintaining a valid safety case is hardly possible with such adaptive systems and continuous software updates. To achieve trusted autonomous vehicles, test cases must be generated automatically while at same time providing coverage (e.g., indicating progress with KPI), efficiency (e.g., limiting the amount of regression testing) and transparency (e.g., showing how specific corner cases are tested in case of accidents). This paper provides a method for automatically generating test cases for AI-based autonomous systems and compares it with existing testing methods.

UAM Icing: Ice Accretion Experiments and CFD Icing Simulations on Rotors for eVTOL Unmanned Aircraft

Urban air mobility (UAM) is a fast-growing industry that utilizes electric vertical take-off and landing (eVTOL) technologies to operate in densely populated urban areas with limited space. However, atmospheric icing serves as a limitation to its operational envelope as in-flight icing can happen all year round anywhere around the globe. Since icing in smaller aviation systems is still an emerging topic, there is a necessity to study icing of eVTOL rotors specifically. Two rotor geometries were chosen for this study. A small 15-inch rotor was selected to illustrate a multirotor UAV drone, while a large 80-inch rotor was chosen to represent a UAM passenger aircraft. The ice accretion experiments were conducted in an icing wind tunnel on the small 15-inch rotor. The icing simulations were performed using FENSAP-ICE. The ice accretion simulations of the 15-inch rotor sections at –5 °C show a large, rather streamlined ice shape instead of the expected glaze ice characteristics.

The Potential of Data-Driven Engineering Models: An Analysis Across Domains in the Automotive Development Process

Modern automotive development evolves beyond artificial intelligence for highly automated driving, and toward an interconnected manifold of data-driven development processes. Widely used analytical system modelling struggles with rising system complexity, invoking approaches through data-driven system models. We consider these as key enablers for further improvements in accuracy and development efficiency. However, literature and industry have yet to thoroughly discuss the relevance and methods along the vehicle development cycle. We emphasize the importance of data-driven system models in their distinct types and applications along the developing process, from pre-development to fleet operation. Data-driven models have proven in other works to be fast approximators, of high accuracy and adaptive, in contrast to physics-based analytical approaches across domains.

On the Different Contributions of Flexible Elements to the Structural Noise of Refrigeration Compressors

Air conditioning acoustics have become of paramount importance in electric vehicles, where noise from electromechanical components is no longer masked by the presence of the internal combustion engine. In a car HVAC systems, the coolant compressor is one of the most important sources in terms of vibration and noise generation. The paper, the generated structural noise is studied in detail on a prototype installation, and the noise transmission and propagation mechanisms are analyzed and discussed. Through ”in situ” measurements and virtual point transformation, the rotor unbalance forces and torque acting within the component are identified. The dynamic properties of the rubber mounts, installed between the compressor and its support, are identified thanks to matrix inversion methods. To assess the quality of the proposed procedure, the synthesized sound pressure level is compared with experimental SPL measurements in different operational conditions.

Assessing Low Frequency Flow Noise Based on an Experimentally Validated Modal Substructuring Strategy Featuring Non-Conforming Grids

The continuous encouragement of lightweight design in modern vehicles demands a reliable and efficient method to predict and ameliorate the interior acoustic comfort for passengers. Due to considerable psychological effects on stress and concentration, the low frequency contribution plays a vital rule regarding interior noise perception. Apart other contributors, low frequency noise can be induced by transient aerodynamic excitation and the related structural vibrations. Assessing this disturbance requires the reliable simulation of the complex multi-physical mechanisms involved, such as transient aerodynamics, structural dynamics and acoustics. The domain of structural dynamics is particularly sensitive regarding the modelling of attachments restraining the vibrational behaviour of incorporated membrane-like structures. In a later development stage, when prototypes are available, it is therefore desirable to replace or update purely numerical models with experimental data.

Low-Temperature NOx Reduction by H2 in Diesel Engine Exhaust

For the NOx removal from diesel exhaust, the selective catalytic reduction (SCR) and lean NOx traps are established technologies. However, these procedures lack efficiency below 200 °C, which is of importance for city driving and cold start phases. Thus, the present paper deals with the development of a novel low-temperature deNOx strategy implying the catalytic NOx reduction by hydrogen. For the investigations, a highly active H2-deNOx catalyst, originally engineered for lean H2 combustion engines, was employed. This Pt-based catalyst reached peak NOx conversion of 95 % in synthetic diesel exhaust with N2 selectivities up to 80 %. Additionally, driving cycle tests on a diesel engine test bench were also performed to evaluate the H2-deNOx performance under practical conditions. For this purpose, a diesel oxidation catalyst, a diesel particulate filter and a H2 injection nozzle with mixing unit were placed upstream to the full size H2-deNOx catalyst.

It is particularly easy to get tunnel vision as a domain expert, and focus only on the improvements one could provide in their area of expertise. To make matters worse, many Original Equipment Manufacturers (OEMs) are silo-ed by domain of expertise, unconsciously promoting this single mindedness in design. Unfortunately, the successful and profitable development of a vehicle is dependent on the delicate balance of performance across many domains, involving multiple physics and departments. Taking for instance the design of a Heating, Ventilation & Air Conditioning (HVAC) system, the device’s primary function is to control the climate system in vehicle cabins, and more importantly to make sure that critical areas on the windshield can be defrosted in cold weather conditions within regulation time. With the advent of electric and autonomous vehicles, further importance is now also placed on the energy efficiency of the HVAC, and its noise.

Experimental and Numerical Investigation of a Full-Sized Aerodynamic Vehicle Model in Relation to Its Production Car

In this paper, the differences between a production car of the 2018 A-class and an early stage vehicle model with a mostly similar outer skin are examined experimentally and numerically. The aerodynamic development of vehicles at Mercedes-Benz is divided into several phases. When comparing force coefficients differences can be observed between these distinct hardware stages as well as when comparing steady state simulations to wind tunnel measurements. In early phases when prototype vehicles are not yet available, so-called aero foam models are used. These are well-defined full-sized vehicle models, as the outer skin is milled from Polyurethane. Important aerodynamic characteristics such as a motor compartment with a cooling module, deflecting axles with rotatable wheels and underbody covers are represented.

Model-Based Calibration of an Automotive Climate Control System

This paper describes a novel approach for modeling an automotive HVAC unit. The model consists of black-box models trained with experimental data from a self-developed measurement setup. It is capable of predicting the temperature and mass flow of the air entering the vehicle cabin at the various air vents. A combination of temperature and velocity sensors is the basis of the measurement setup. A measurement fault analysis is conducted to validate the accuracy of the measurement system. As the data collection is done under fluctuating ambient conditions, a review of the impact of various ambient conditions on the HVAC unit is performed. Correction models that account for the different ambient conditions incorporate these results. Numerous types of black-box models are compared to identify the best-suited type for this approach. Moreover, the accuracy of the model is validated using test drive data.

The Isochoric Engine

For the gasoline engine, the isochoric process is the ideal limit of the ideal processes. During the project, a combustion engine with real isochoric boundary conditions is built. A “resting time” of the piston for several degrees crank angle in the top dead center (TDC) can be realized with a special crank drive. This crank drive consists of two crankshafts with different strokes, which are combined. The two crankshafts rotate with a ratio of two to one in opposite directions. The total stroke corresponds to the amount of the first crankshaft, so it is possible to investigate different strokes of the second crankshaft in the same crankcase. Different “resting times” can be achieved by different strokes of the second crankshaft. A specific combination of both crankshafts make a stroke possible which corresponds to that of a conventional combustion engine.

A Phenomenological Homogenization Model Considering Direct Fuel Injection and EGR for SI Engines

As a consequence of reduced fuel consumption, direct injection gasoline engines have already prevailed against port fuel injection. However, in-cylinder fuel homogenization strongly depends on charge motion and injection strategies and can be challenging due to the reduced available time for mixture formation. An insufficient homogenization has generally a negative impact on the combustion and therefore also on efficiency and emissions. In order to reach the targets of the intensified CO2 emission reduction, further increase in efficiency of SI engines is essential. In this connection, 0D/1D simulation is a fundamental tool due to its application area in an early stage of development and its relatively low computational costs. Certainly, inhomogeneities are still not considered in quasi dimensional combustion models because the prediction of mixture formation is not included in the state of the art 0D/1D simulation.

Predicting the Influence of Charge Air Temperature Reduction on Engine Efficiency, CCV and NOx-Emissions of a Large Gas Engine Using a SI Burn Rate Model

In order to meet increasingly stringent exhaust emission regulations, new engine concepts need to be developed. Lean combustion systems for stationary running large gas engines can reduce raw NOx-emissions to a very low level and enable the compliance with the exhaust emission standards without using a cost-intensive SCR-aftertreatment system. Experimental investigations in the past have already confirmed that a strong reduction of the charge air temperature even below ambient conditions by using an absorption chiller can significantly reduce NOx emissions. However, test bench operation of large gas engines is costly and time-consuming. To increase the efficiency of the engine development process, the possibility to use 0D/1D engine simulation prior to test bench studies of new concepts is investigated using the example of low temperature charge air cooling. In this context, a reliable prediction of engine efficiency and NOx-emissions is important.

Friction Reduction by Optimization of Local Oil Temperatures

The reduction of engine-out emissions and increase of the total efficiency is a fundamental approach to reduce the fuel consumption and thus emissions of vehicles driven by combustion engines. Conventional passenger cars are operated mainly in lower part loads for most of their lifetime. Under these conditions, oil temperatures are far below the maximum temperature allowed and dominate inside the journal bearings. Therefore, the objective of this research was to investigate possible potentials of friction reduction by optimizing the combustion engine’s thermal management of the oil circuit. Within the engine investigations, it was shown that especially the friction of the main and connecting rod bearings could be reduced with an increase of the oil supply temperature. Furthermore, on a journal bearing test rig, it was shown that no excessive wear of the bearings is to be expected in case of load increase and simultaneous supply of cooler oil.

High Performance Processor Architecture for Automotive Large Scaled Integrated Systems within the European Processor Initiative Research Project

Autonomous driving systems and connected mobility are the next big developments for the car manufacturers and their suppliers during the next decade. To achieve the high computing power needs and fulfill new upcoming requirements due to functional safety and security, heterogeneous processor architectures with a mixture of different core architectures and hardware accelerators are necessary. To tackle this new type of hardware complexity and nevertheless stay within monetary constraints, high performance computers, inspired by state of the art data center hardware, could be adapted in order to fulfill automotive quality requirements. The European Processor Initiative (EPI) research project tries to come along with that challenge for next generation semiconductors. To be as close as possible to series development needs for the next upcoming car generations, we present a hybrid semiconductor system-on-chip architecture for automotive.

An Innovative Test System for Holistic Vehicle Dynamics Testing

In the automotive industry, there is a continued need to improve the development process and handle the increasing complexity of the overall vehicle system. One major step in this process is a comprehensive and complementary approach to both simulation and testing. Knowledge of the overall dynamic vehicle behavior is becoming increasingly important for the development of new control concepts such as integrated vehicle dynamics control aiming to improve handling quality and ride comfort. However, with current well-established test systems, only separated and isolated aspects of vehicle dynamics can be evaluated. To address these challenges and further merge the link between simulation and testing, the Institute of Internal Combustion Engines and Automotive Engineering (IVK), University of Stuttgart is introducing a new Handling Roadway (HRW) Test System in cooperation with The Research Institute of Automotive Engineering and Vehicle Engines Stuttgart (FKFS) and MTS Systems Corporation.

How to Model Real-World Driving Behavior? Probability-Based Driver Model for Energy Analyses

A wide variety of applications such as driver assistant and energy management systems are researched and developed in virtual test environments. The safe testing of the applications in early stages is based on parameterizable and reproducible simulations of different driving scenarios. One possibility is modeling the microscopic driving behavior to simulate the longitudinal vehicle dynamics of individual vehicles. The currently used driver models are characterized by a conflict regarding comprehensibility, accuracy and calibration effort. Due to the importance for further analyses this conflict of interests is addressed by the presentation of a new microscopic driver model in this paper. The proposed driver model stores measured driving behaviors with its statistical distributions in maps. Thereby, the driving task is divided into free flow, braking in front of stops and following vehicles ahead. This makes it possible to display the driving behavior in its entirety.

A Method for Identifying Most Significant Vehicle Parameters for Controller Performance of Autonomous Driving Functions

In this paper a method for the identification of most significant vehicle parameters influencing the behavior of a lateral control system of autonomous car is presented. Requirements for the design stage of the controller need to consider many uncertainties in the plant. While most vehicle properties can be compensated by an appropriate tuning of the control parameters, other vehicle properties can change significantly during usage. The control system is evaluated based on performance measures. Analyzed parameters comprise functional tire characteristics, mass of the vehicle and position of its center of gravity. Since the parameters are correlated, but Sobol’ sensitivity analysis assumes decorrelated inputs, random variation yields no reasonable results. Furthermore, the variation of each parameter or set of parameters is not applicable since the numbers of required simulations is increased significantly according to input dimension.

Automated Requirements and Traceability Generation for a Distributed Avionics Platform

The development and qualification of distributed and highly safety-critical avionics systems implicate high efforts and risks. The resulting costs usually limit implementations like fly-by-wire systems to the military or commercial airliner domains. The aim of previous and ongoing research at the Institute of Aircraft Systems at University of Stuttgart is the reduction of these costs and therefore open up their benefits, inter alia, to general aviation, remotely piloted or unmanned aircraft. An approach for an efficient development is the application of a platform based development which supports the reuse of software and hardware components. The Flexible Platform adopts this approach. It is accompanied by a tool suite which automates the design and parameter instantiation, documentation generation and the generation of verification artifacts for a platform instance. This paper presents the approach for the requirement document generation compliant to ARP4754A and DO-178C.
