Failure Mode and Effects Analysis (PFMEA) and Control Plan activities are recognized as being one of the most effective, on the journey to Zero Defects. This two-day course is designed to explain the core tools of Design Failure Mode and Effects Analysis (DFMEA), Process Flow Diagrams, Process Failure Mode and Effects Analysis (PFMEA) and Control Plans as described in AS13100 and RM13004.
The finite element method is one of the most robust tools in structural analysis. Typically, the input parameters in a finite element model are assumed to be deterministic. However, in practice, almost all material and geometrical properties, including the load, possess randomness. The consideration of the probabilistic nature of these quantities is essential to effectively designing a system that is robust against the uncertainties arising due to the variation in the input parameters, the significance of which has been documented by NASA in “Probabilistic Risk Assessment Procedures Guide for NASA Managers and Practitioners”, 2011. Among the various techniques applicable for stochastic analysis, the perturbation method, which is based on a sound mathematical foundation derived from Taylor’s series expansion, is widely acknowledged for its much higher efficiency compared to the well-known Monte-Carlo method.
Electromechanical actuators (EMAs) play a crucial role in aircraft electrification, offering advantages in terms of aircraft-level weight, rigging and reliability compared to hydraulic actuators. To prevent backdriving, skewed roller braking devices called "no-backs" are employed to provide braking torque. These technology components are continuing to be improved with analysis driven design innovations eg. U.S. Pat. No. 8,393,568. The no-back mechanism has the rollers skewed around their own transverse axis that allow for a combination of rolling and sliding against the stator surfaces. This friction provides the necessary braking torque that prevents the backdriving. By controlling the friction radius and analyzing the Hertzian contact stresses, the brake can be sized for the desired duty cycle. No-backs can be configured to provide braking torque for both tensile and compressive backdriving loads.
In a typical Launch Vehicle (LV), dynamic responses due to various flight events are estimated through Coupled Load Analysis (CLA) where the launch vehicle is coupled with a spacecraft. A launch vehicle is subjected to various loads during its flight due to engine thrust depletion / shut-off, thrust oscillation, wind and gust, maneuvering loads. In aerospace industry a standard CLA is performed by generating the mathematical model of launch vehicle and coupling it with reduced mathematical model of satellite and applying the boundary conditions. A CLA is a time consuming process as several flight instances and load cases need to be considered along with generation of structural dynamic model at each time instants. For every new mission, the satellites are mission specific whereas the launch vehicle and the loads remain unchanged. To take advantage of this fact, a new method called “Fast CLA through Reanalysis technique” is proposed in the present paper.
Launch vehicle structures in course of its flight will be subjected to dynamic forces over a range of frequencies up to 2000 Hz. These loads can be steady, transient or random in nature. The dynamic excitations like aerodynamic gust, motor oscillations and transients, sudden application of control force are capable of exciting the low frequency structural modes and cause significant responses at the interface of launch vehicle and satellite. The satellite interface responses to these low frequency excitations are estimated through Coupled Load Analysis (CLA). The analysis plays a crucial role in mission as the satellite design loads and Sine vibration test levels are defined based on this. The perquisite of CLA is to predict the responses with considerable accuracy so that the design loads are not exceeded in the flight. CLA validation is possible by simulating the flight experienced responses through the analysis.
The evaluation of aircraft characteristics through flight test maneuvers is fundamental to aviation safety and understanding flight attributes. This research project proposes a comprehensive methodology to detect and analyze aircraft maneuvers using full flight data, combining signal processing and machine learning techniques. Leveraging the Wavelet Transform, we unveil intricate temporal details within flight data, uncovering critical time-frequency insights essential for aviation safety. The integration of Long Short-Term Memory (LSTM) models enhances our ability to capture temporal dependencies, surpassing the capabilities of machine learning in isolation. These extracted maneuvers not only aid in safety but also find practical applications in system identification, air-data calibration, and performance analysis, significantly reducing pre-processing time for analysts.
Launch vehicles are vulnerable to aeroelastic effects due to their lightweight, flexible, and higher aerodynamic loads. Aeroelasticity research has therefore become an inevitable concern in the development of the Reusable Launch Vehicle (RLV). RLV is the space analogy of an aircraft, a unanimous solution to achieve more affordable access to space. The lightweight control surface of the RLV signifies the relevance of the study on control effectiveness. It is the capability of a control surface such as an elevon or rudder to produce aerodynamic forces and moments to change the launch vehicle's orientation and maneuver it along the intended flight path. The static aeroelastic problem determines the efficiency of control, aircraft trim behaviour, static stability, and maneuvering quality in steady flight conditions. In this study, static aeroelastic analysis was performed on a typical RLV using MSC/NASTRAN inbuilt aerodynamics.
The aim of this paper is to present a numerical analysis of high-speed flows over a missile geometry. The N1G missile has been selected for our study, which is subjected to a high-speed flow at Mach 4 over a range of Angle of attack (AoA) from 0° to 6°. The analysis has been conducted for a 3-dimensional missile model using ANSYS environment. The study contemplates to provide new insights into the missile aerodynamic performance which includes the coefficient of lift (CL) , coefficient of drag (CD) and coefficient of moment (CM) using computational fluid dynamics (CFD). As there is a lack of availability of data for missile geometry, such as free stream conditions and/or the experimental data for a given Mach number, this paper intends to provide a detailed analysis at Mach 4. As the technology is advancing, there is a need for high-speed weapons (missiles) with a good aerodynamic performance, which intern will benefit in reduction of fuel consumption.
Fastener joints play a critical role within aircraft engine structures by connecting vital structural members and withstanding various load scenarios, including impact occurrences like foreign object damage (FOD) on engine nacelles. The precise modeling and simulation of fastener joint behavior under dynamic loads are pivotal to ensuring their structural integrity and functionality. Simulation is essential for minimizing costly experiments in evaluating the challenging design aspect of containing FOD. Prior investigations on fastener joints have predominantly focused on quasi-static or in-plane dynamic loads. This study introduces a comprehensive methodology to simulate the impact dynamics of fastener joints, accommodating both in-plane and out-of-plane loads. The approach employs a fully self-consistent 3D viscoplastic finite element formulation-based simulation using a newly developed code.
The paper presents a theoretical framework for the detection and first-level preliminary identification of potential defects on aero-structure components while employing ultrasonic guided wave based structural health monitoring strategies, systems and tools. In particular, we focus our study on ground inspection using laser-Doppler scan of surface velocity field, which can also be partly reconstructed or monitored using point sensors and actuators on-board structurally integrated. Using direct wave field data, we first question the detectability of potential defects of unknown location, size, and detailed features. Defects could be manufacturing defects or variations, which may be acceptable from design and qualification standpoint; however, those may cause significant background signal artifacts in differentiating structure progressive damage or sudden failure like impact-induced damage and fracture.
Airframe section of rockets, missiles and launch vehicles are typically cylindrical in shape. The cylindrical shell is subjected to high axial load and an external pressure during its operation. The design of cylinders subjected to such loads is generally found to be critical in buckling. To minimize the weight of cylinders, it is typically stiffened with rings and stringers on the inner diameter to increase the buckling load factor. Conventionally the buckling load estimated by analytical or numerical means is multiplied by an empirical factor generally called Knockdown factor (kdf) to get the critical buckling load. This factor is considered to account for the variation between theory and experiment and is specified by handbooks or codes. In aerospace industry, NASA SP 8007 is commonly followed and it specifies the kdf as a lower bound fit curve for experimental data .
Abstract : In any human space flight program, safety of the crew is of utmost priority. In case of exigency during atmospheric flight, the crew is safely and quickly rescued from the launch vehicle using Crew escape system. Crew escape system is a crucial part of the Human Space flight vehicle which carries the crew module away from the ascending launch vehicle by firing its rocket motors (Pitch Motor (PM), Low altitude Escape Motor (LEM) and High altitude Escape Motor (HEM)). The structural loads experienced by the crew escape system during the mission abort are severe as the propulsive forces, aerodynamic forces and inertial forces on the vehicle are significantly high. Since the mission abort can occur at anytime during the ascent phase of the launch vehicle, trajectory profiles are generated for abort at every one second interval of ascent flight time considering several combinations of dispersions on various propulsive parameters of abort motors and aero parameters.
A structural load estimating methodology was developed for the RLV-TD HEX-01 mission, the maiden winged body technology demonstrator vehicle of ISRO. The technique characterizes atmospheric regime of flight from vehicle loads perspective and ensures adequate structural margin considering atmospheric variations and system level perturbations. Primarily the method evaluates time history of station loads considering effects of vehicle dynamics and structural flexibility. Station loads in the primary structure are determined by superposition of quasi-static aerodynamic loads, dynamic inertia loads, control surface loads and propulsion system loads based on actual physics of the system. Spatial aerodynamic distributions at various Mach numbers along the trajectory have been used in the study. Argumentation in aerodynamic loads due to vehicle flexibility is assessed through the use of spatial aerodynamic distributions.
Dimensional optimization has always been a time consuming process, especially for aerodynamic bodies, requiring much tuning of dimensions and testing for each sample. Aerodynamic auxiliaries, especially wings, are design dependent on the primary model attached, as they influence the amount of lift or reduction in drag which is beneficial to the model. In this study CFD analysis is performed to obtain pressure counter of wings. For a wing, the angle of attack is essential in creating proper splits to incoming winds, even under high velocities with larger distances from the separation point. In the case of a group of wings, each wing is then mentioned as a wing element, and each wing is strategically positioned behind the previous wing in terms of its vertical height and its self-angle of attack to create maximum lift. At the same time, its drag remains variable to its shape ultimately maximizing the C L /C D ratio.
Thermo-mechanical fatigue and natural aging due to environmental conditions are difficult to simulate in an actual test with the advanced fiber-reinforced composites, where their fatigue and aging behavior is little understood. Predictive modeling of these processes is challenging. Thermal cyclic tests take a prohibitively long time, although the strain rate effect can be scaled well for accelerating the mechanical stress cycles. Glass fabric composites have important applications in aircraft and spacecraft structures including microwave transparent structures, impact-resistant parts of wing, fuselage deck and many other load bearing structures. Often additional additively manufactured features and coating on glass fabric composites are employed for thermal and anti-corrosion insulations. In this paper we employ a thermo-mechanical fatigue model based accelerated fatigue test and life prediction under hot to cold cycles.
The Aerospace Industry's drive towards zero defects has seen a significant shift to prevent defects and improve product quality during the design phase, instead of waiting until post-production inspection to discover and troubleshoot problems. Trying to ensure zero defects during the post-production inspection phase is too late in the product life cycle because it can lead to substantial costs. Aerospace Engine Supplier Quality (AESQ) introduced the Advanced Product Quality Planning (APQP) process to realize zero defects. In APQP Phase 2, Product and Design Development, a key output is performing a Design Failure Modes and Effects Analysis (DFMEA). Moog has effectively implemented a DFMEA process that adeptly identifies and mitigates design risks. This paper showcases Moog's successful deployment of DFMEA, exemplifying the industry best practices. This paper also presents simplified and innovative interpretations of DFMEA definitions and approaches.
Abstract: The present study discusses about the effect of installation torque on the surface and subsurface deformations for thin walled 7075 aluminum alloy used in Aerospace applications. A FE model was constructed to predict the effect of torque induced stresses on thin walled geometry followed with an experimentation. A detailed surface analysis was performed on 7075 aluminum in terms of superficial discontinuities, residual stresses, and grain deformations. The localized strain hardening resulting from increased dislocation density and its effect on surface microhardness was further studied using EBSD and micro indentation. The predicted surface level plastic strain of .25% was further validated with grain deformations measured using optical and scanning electron microscopy.
In applications demanding high performance under extreme conditions of pressure and temperature, a range of Mechanically Attached Fittings (MAFs) is offered by various Multinational Corporations (MNCs). These engineered fittings have been innovatively designed to meet the rigorous requirements of the aerospace industry, offering a cost-effective and lightweight alternative to traditional methods such as brazing, welding, or other mechanically attached tube joints. One prominent method employed for attaching these fittings to tubing is through Internal Swaging, a mechanical technique. This process involves the outward formation of rigid tubing into grooves within the fitting. One of the methods with which this intricate operation is achieved is by using a drawbolt - expander assembly within an elastomeric swaging machine.
The present study discusses about the determination of the Seal drag force in the application where elastomeric seal is used with metallic interface in the presence of different fluids. An analytical model was constructed to predict the seal drag force and experimental test was performed to check the fidelity of the analytical model. A Design of Experiment (DoE) was utilized to perform experimental test considering different factors affecting the Seal drag force. Statistical tools such as Test for Equal Variances and One way Analysis of Variance (ANOVA) were used to draw inferences for population based on samples tested in the DoE test. It was observed that Glycol based fluids lead to lubricant wash off resulting into increased seal drag force. Additionally, non-lubricated seals tend to show higher seal drag force as compared to lubricated seals. Keywords: Seal Drag, DoE, ANOVA
