Design Analysis of High Power Density Additively Manufactured Induction Motor

Induction machines (IM) are considered work horse for industrial applications due to their rugged, reliable and inexpensive nature; however, their low power density restricts their use in volume and weight limited environments such as an aerospace, traction and propulsion applications. Given recent advancements in additive manufacturing technologies, this paper presents opportunity to improve power density of induction machines by taking advantage of higher slot fill factor (SFF) (defined as ratio of bare copper area to slot area) is explored. Increase in SFF is achieved by deposition of copper in much more compact way than conventional manufacturing methods of winding in electrical machines. Thus a design tradeoff study for an induction motor with improved SFF is essential to identify and highlight the potentials of IM for high power density applications and is elaborated in this paper.

Safe and Secure Software Updates Over The Air for Electronic Brake Control Systems

Vehicle manufacturers are suffering from increasing expenses for fixing software issues. This fact is mainly driving their desire to use mobile communication channels for doing Software Updates Over The Air (SOTA). Software updates today are typically done at vehicle service stations by connecting the vehicles’ electronic network via the On Board Diagnostic (OBD) interface to a service computer. These operations are done under the control of trained technicians. SOTA means that the update process must get handled by the driver. Two critical aspects need to get considered when doing SOTA at Electronic Brake Control (EBC) systems. Both will determine the acceptance of SOTA by legal authorities and by the passengers: The safety and security of the vehicle The availability of the vehicle for the passengers The security aspect includes the necessity to protect the vehicle and the manufacturers IP from unwanted attacks.

Postural Comfort Inside a Car: Development of an Innovative Model to Evaluate the Discomfort Level

How can car designers evaluate device’s position inside a car today? Today only subjective tests or “reachability” tests are made to assess if a generic user is able to reach devices, but it’s no longer enough. The aim of this study is to identify an instrument (index) that is able to provide a numerical information about the discomfort level connected with a posture that is kept inside a car to reach a device, by this instrument it should be possible not only judge a posture, but also compare different solutions and get rapid and accurate evaluations. In the state of the art there are many indexes developed to evaluate postural comfort (like RULA, REBA and LUBA [3, 4, 5]) but none of them has been realized to evaluate postures’ conditions that can be detected inside a car, so their evaluations cannot be acceptable.

Sources of UHC Emissions from a Light-Duty Diesel Engine Operating in a Partially Premixed Combustion Regime

Sources of unburned hydrocarbon (UHC) emissions are examined for a highly dilute (10% oxygen concentration), moderately boosted (1.5 bar), low load (3.0 bar IMEP) operating condition in a single-cylinder, light-duty, optically accessible diesel engine undergoing partially-premixed low-temperature combustion (LTC). The evolution of the in-cylinder spatial distribution of UHC is observed throughout the combustion event through measurement of liquid fuel distributions via elastic light scattering, vapor and liquid fuel distributions via laser-induced fluorescence, and velocity fields via particle image velocimetry (PIV). The measurements are complemented by and contrasted with the predictions of multi-dimensional simulations employing a realistic, though reduced, chemical mechanism to describe the combustion process.

Optimal Use of E85 in a Turbocharged Direct Injection Engine

Ford Motor Company is introducing “EcoBoost” gasoline turbocharged direct injection (GTDI) engine technology in the 2010 Lincoln MKS. A logical enhancement of EcoBoost technology is the use of E85 for knock mitigation. The subject of this paper is the optimal use of E85 by using two fuel systems in the same EcoBoost engine: port fuel injection (PFI) of gasoline and direct injection (DI) of E85. Gasoline PFI is used for starting and light-medium load operation, while E85 DI is used only as required during high load operation to avoid knock. Direct injection of E85 (a commercially available blend of ∼85% ethanol and ∼15% gasoline) is extremely effective in suppressing knock, due to ethanol's high inherent octane and its high heat of vaporization, which results in substantial cooling of the charge. As a result, the compression ratio (CR) can be increased and higher boost levels can be used.

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Treasuri2/FE: A Tool for the FE Simulation of Sound Package Parts Fully Integrated in Nastran

Porous materials are extensively used in the construction of automotive sound package parts, due to their intrinsic capability of dissipating energy through different mechanisms. The issue related to the optimization of sound package parts (in terms of weight, cost, performances) has led to the need of models suitable for the analysis of porous materials' dynamical behavior and for this, along the years, several analytical and numerical models were proposed, all based on the system of equations initially developed by Biot. In particular, since about 10 years, FE implementations of Biot's system of equations have been available in commercial software programs but their application to sound package parts has been limited to a few isolated cases. This is due, partially at least, to the difficulty of smoothly integrating this type of analyses into the virtual NVH vehicle development.

Determination of PEMS Measurement Allowances for Gaseous Emissions Regulated Under the Heavy-Duty Diesel Engine In-Use Testing Program Part 3 – Results and Validation

Beginning in 2007, heavy-duty engine manufacturers in the U.S. have been responsible for verifying the compliance on in-use vehicles with Not-to-Exceed (NTE) standards under the Heavy-Duty In-Use Testing Program (HDIUT). This in-use testing is conducted using Portable Emission Measurement Systems (PEMS) which are installed on the vehicles to measure emissions during real-world operation. A key component of the HDIUT program is the generation of measurement allowances which account for the relative accuracy of PEMS as compared to more conventional, laboratory based measurement techniques. A program to determine these measurement allowances for gaseous emissions was jointly funded by the U.S. Environmental Protection Agency (EPA), the California Air Resources Board (CARB), and various member companies of the Engine Manufacturer's Association (EMA).

Ethyl tertiary butyl ether (ETBE) has been used as a high octane blending component since the early 1990's. However the strong interest in renewable energy has led to a dramatic increase in its use. This has also resulted in a substantial number of technical studies being carried out around the world to assess its performance with respect to vehicle performance, distribution system compatibility, environmental impact and toxicology. The purpose of this paper is to provide a comprehensive, up to date review of these data. Particular focus will be given to its positive impact on CO2 emissions.

Numerical Investigation of Non-Reacting and Reacting Diesel Sprays in Constant-Volume Vessels

A numerical investigation on a series of Diesel spray experiments in constant-volume vessels is proposed. Non reacting conditions were used to assess the spray models and to determine the grid size required to correctly predict the fuel-air mixture formation process. To this end, not only computed liquid and vapor penetrations were compared with experimental data, but also a detailed comparison between computed and experimental mixture fraction distributions was performed at different distances from the injector. Grid dependency was reduced by introducing an Adaptive Local Mesh Refinement technique (ALMR) with an arbitrary level of refinement. Once the capabilities of the current implemented spray models have been assessed, reacting conditions at different ambient densities and temperatures were considered. A Perfectly Stirred Reactor (PSR) combustion model, based on a direct integration of complex chemistry mechanisms over a homogenous cell, was adopted.

Realization of Ground Effects on Snowmobile Pass-by Noise Testing

Noise concerns regarding snowmobiles have increased in the recent past. Current standards, such as SAE J192 are used as guidelines for government agencies and manufacturers to regulate noise emissions for all manufactured snowmobiles. Unfortunately, the test standards available today produce results with variability that is much higher than desired. The most significant contributor to the variation in noise measurements is the test surface. The test surfaces can either be snow or grass and affects the measurement in two very distinct ways: sound propagation from the source to the receiver and the operational behavior of the snowmobile. Data is presented for a known sound pressure speaker source and different snowmobiles on various test days and test surfaces. Relationships are shown between the behavior of the sound propagation and track interaction to the ground with the pass-by noise measurements.

Herschel Heaters Control Modeling and Correlation

Herschel and Planck satellites have recently undergone the thermal vacuum and thermal balance (TVTB) test which was performed in the ESA-ESTEC Large Space Simulator for Herschel and in Centre Spatial de Liège (CSL) for Planck. One of the specific targets of the Herschel test was the verification of the thermal stability of two HIFI units (required to be better than 3.10−4 °C/s) and of the Star Tracker mounting plate (required to be better than 2.5.10−3 °C/s), with particular attention on the performance of the relevant feedback control loops. Control system design and model predictions are presented and compared against the test results. Further discussion on the requirement verification is provided.

Analyses of Several Space Radiation-Mitigating Materials: Computational and Experimental Results

Long-term exposure to the space radiation environment poses deleterious effects to both humans and space systems. The major sources of the radiation effects come from high energy galactic cosmic radiation and solar proton events. In this paper we investigate the radiation-mitigation properties of several shielding materials for possible use in spacecraft design, surface habitats, surface rovers, spacesuits, and temporary shelters. A discussion of the space radiation environment is presented in detail. Parametric radiation shielding analyses are presented using the NASA HZETRN 2005 code and are compared with ground-based experimental test results using the Loma Linda University Proton Therapy facility.

Using Designing for Human Variability to optimize Aircraft eat Layout

Integrating the seemingly divergent objectives of aircraft seat configuration is a difficult task. Aircraft manufacturers look to design seats to maximize customer satisfaction and in-flight safety, but these objectives can conflict with the profit motive of airline companies. In order to boost revenue by increasing the number of passengers per aircraft, airline companies may increase seat height and decrease seat pitch. This results in disaccommodation of a greater percentage of the passenger population and is a reason for rising customer dissatisfaction. This paper describes an effort to bridge this gap by incorporating digital human models, layout optimization, and a profit-maximizing constraint into the aircraft seat design problem. A simplified aircraft seat design experiment is conceptualized and its results are extrapolated to an airline passenger population.

Effect of Illumination Angle on the Performance of Dusted Thermal Control Surfaces in a Simulated Lunar Environment

JSC-1A lunar simulant has been applied to AZ93 and AgFEP thermal control surfaces on aluminum substrates in a simulated lunar environment. The temperature of these surfaces was monitored as they were heated with a solar simulator using varying angles of incidence and cooled in a 30 K coldbox. Thermal modeling was used to determine the solar absorptivity (a) and infrared emissivity (e) of the thermal control surfaces in both their clean and dusted states. It was found that even a sub-monolayer of dust can significantly raise the α of either type of surface. A full monolayer can increase the α/ε ratio by a factor of 3–4 over a clean surface. Little angular dependence of the α of pristine thermal control surfaces for both AZ93 and AgFEP was observed, at least until 30° from the surface. The dusted surfaces showed the most angular dependence of α when the incidence angle was in the range of 25° to 35°.

International Space Station United States Operational Segment Crew Quarters On-orbit vs. Design Performance Comparison

The International Space Station (ISS) United States Operational Segment (USOS) received the first two permanent ISS Crew Quarters (CQ) on Utility Logistics Flight Two (ULF2) in November 2008. As many as four CQs can be installed in the Node 2 element to increase the ISS crew member size to six. The CQs provide crew members with private space that has enhanced acoustic noise mitigation, integrated radiation-reduction material, communication equipment, redundant electrical systems, and redundant caution and warning systems. The rack-sized CQ system has multiple crew member restraints, adjustable lighting, controllable ventilation, and interfaces that allow each crew member to personalize his or her CQ workspace. The deployment and initial operational checkout during integration of the ISS CQ to Node 2 is described in this paper.

Hydraulic power steering systems traditionally are sized in a straightforward manner with easily verifiable results. The source of power in conventional systems is an engine driven pump that is effectively a source of hydraulic flow. As energy consumption of auxiliary functions becomes significant, on-demand power sources are considered. Best typified by hydraulic pumps driven by electric motors, these on-demand sources are often power limited, and established sizing practices should be re-visited.

Standardization of Graphics for Service Information and Translation Expense Reduction

The cost of human natural language translation of Service Information, Assembly Instructions, Training Materials, Operator Manuals and other similar documents is a major expense for manufacturers. One translation avoidance method involves replacing most of a document’s text with still and/or animated graphics. While the graphics with minimum text concept has savings potential, clarity of communication must be maintained for widespread application of this technique. The necessary clarity should be achieved if standards are established for the symbols and graphical conventions used. This paper provides an example of a repair procedure documented using the graphics with minimum text paradigm, describes many of the anticipated standards and provides an update on the progress towards achieving a standard development project.

Stability Analysis of a Disc Brake with Piezoelectric Self-Sensing Technique

Piezoelectric self-sensing allows to measure frequency response functions of dynamical systems with one single piezoelectric element. This piezoceramics is used as actuator and sensor simultaneously. In this study, a model-based piezoelectric self-sensing technique is presented to obtain potential squealing frequencies of an automotive disc brake. The frequency-response function of the brake system is obtained during operation by measuring the current flowing through the piezoelectric element while the piezoelectric element is driven by a harmonic voltage signal with constant amplitude. The current flow is composed of the part which is required to drive the piezoelectric element as an actuator and a second part which is the sensor signal that is proportional to the vibration amplitude of the attached mechanical system. Typically the first part is dominant and the influence of the mechanical system is marginal.
