Recent Advances in the Development of Hyundai · Kia's Fuel Cell Electric Vehicles

Wide attention to fuel cell electric vehicles (FCEVs) comes from two huge issues currently the world is facing with: the concern of the petroleum reserves depletion due to consequent oil dependence and the earth global warming due in some extent to vehicle emissions. In this background, Hyundai, along with its sister company Kia, has been building the FCEVs and operating their test fleet with several tens of units at home and abroad. Since 2004, 32 passenger vehicles have been offered for the Department of Energy's controlled hydrogen fleet and infrastructure demonstration and validation project in the U.S. In the meantime, from 2006, 30 passenger vehicles as well as four buses, featuring the in-house developed fuel cell stack and its associated components, are currently under the domestic operation for the FCEV learning demonstration led by the Ministry of Knowledge and Economy.

The Characteristics of Carbon Deposit Formation in Piston Top Ring Groove of Gasoline and Diesel Engine

In order to investigate the characteristics of top ring groove deposit formation in gasoline and diesel engine, engine test and simulation test were performed. From component analysis of used oils sampled from actual running engines, oxidation and nitration for gasoline engine and soot content for diesel engine were selected as main parameters for evaluating oil degradation. In gasoline engine, deposit formation increases linearly with oxidation and nitration, and especially, oil oxidation is a dominant factor on the deposit formation rather than nitration. And, deposit formation increases gradually in low temperature ranges below 260°C even if oils are highly oxidized, but it increases rapidly if piston top ring groove temperature is above 260°C. In diesel engine, deposit formation is highly related to soot content in lubricating oils.

Dynamic Characteristics of Oil Consumption - Relationship Between the Instantaneous Oil Consumption and the Location of Piston Ring Gap

In order to understand the relationship between the location of piston ring gap and instantaneous change of oil consumption during engine operation, the ring rotation and instantaneous oil consumption were measured simultaneously in a hydrogen fueled single cylinder spark ignition engine. A radioactive-tracer technique was used to measure the rotational movement of piston ring. Two kinds of isotopes(60Co and 192Ir) with different energy level were mounted to the top and 2nd rings to measure each ring's movement independently. The instantaneous oil consumption was obtained by analyzing CO2 concentration in exhaust gas. From the result of ring rotational movement, typical patterns of ring rotation were obtained as follows; Rotational movements are usually initiated by changing the operating conditions. Piston rings tend to rotate easily under low load condition. The rotation speed of ring usually ranged in 0.2∼0.4 rev/min for top ring and 0.5∼0.6 rev/min for 2nd ring.

Individual Cylinder Air-Fuel Ratio Estimation Algorithm for Variable Valve Lift (VVL) Engines

In a multi-cylinder variable valve lift (VVL) engine, in spite of its high efficiency and low emission performance, operation of the variable valve lift brings about not only variation of the air-fuel ratio at the exhaust manifold, but also individual cylinder air-fuel ratio maldistribution. In this study, in order to reduce the air-fuel ratio variation and maldistribution, we propose an individual cylinder air-fuel ratio estimation algorithm for individual cylinder air-fuel ratio control. For the purpose of the individual cylinder air-fuel ratio estimation, air charging dynamics are modeled according to valve lift conditions. In addition, based on the air charging model, individual cylinder air-fuel ratios are estimated by multi-rate sampling from single universal exhaust gas oxygen (UEGO) sensor located on the exhaust manifold. Estimation results are validated with a one-dimensional engine simulation tool.

Available Power and Energy Prediction Using a Simplified Circuit Model of HEV Li-ion Battery

Due to aging of a battery over lifetime, the rated power and nominal energy capacity will be reduced compared with the initial rated power and capacity. These result in influences on the vehicle driving performance and fuel economy. To monitor and diagnose the aging of the battery, in this paper, the method of predicting the available rated power and energy capacity of Li-ion battery under in-vehicle condition is proposed. Under constant power test, available power is calculated from the estimated parameters using recursive least square method. Further, available energy capacity is evaluated through SOH(cn) defined by the ratio of initial state-of-charge (SOC) variation to present SOC (\GdSOC ⁿ /ΔSOC ⁿ ) variation under arbitrary in-vehicle driving cycles. To verify the proposed method, experiments for aging Li-ion battery are performed in hybrid electric vehicle.

A study on Reducing the Computing Burden of Misfire Detection using a Conditional Monitoring Method

This paper presents a conditional misfire monitoring method to reduce the computing burden of the motoring. In this conditional monitoring method, the ECU performs misfire detection only when there is high probability of misfire events. The condition for performing the misfire detection is determined by the pre-index which is defined as the deviation of the segment durations of the crankshaft in this paper. The quantity of the code of calculating the pre-index is 7 times less than that of a conventional monitoring method so that the computing burden can be reduced with the conditional monitoring method. The experimental results shown that the pre-index and the conditional monitoring method are valid.

Three-way catalysts for partial lean-burn engine vehicle

Emission of carbon dioxide from mobile sources seriously concerned to solve greenhouse effect and high price of gasoline in some countries have resulted in the development of lean-burn concept engine. In spite of many studies on the lean deNOx catalyst, we have no clear solution to obtain high fuel economy and high efficiency of NOx conversion in lean-burn application. This paper describes applicability and problems of NOx adsorber system to partial lean-burn vehicle, the development of three-way catalyst with improvement of washcoat technology based on three-way catalyst used for gasoline application, and comparison test results of evaluations is synthesized gas activity test, Federal Test Procedure (FTP) test, etc. This study shows improved three-way catalysts in partial lean- burn vehicle have max. 89% of NOx conversion in FTP without adding rich spike and regeneration functions to engine management system.

In search of SULEV-compliant THC emission reduction technologies

This paper describes the development of THC reduction technologies compliant with SULEV regulations. Technologies embodied by the developmental work include improvement of fuel spay atomization, quick warm-up through coolant control shut off, and acceleration of fuel atomization for the fast rise of cylinder head temp inside the water jacket as well as the improvement of combustion state. The technologies likewise entail reduced HC while operating in lean A/F condition during engine warm-up with the cold lean-burn technology, individual cylinder A/F control for improvement of catalytic converting efficiency, aftertreatment such as thin-wall catalyst, HC absorber and EHC and etc., through vehicle application evaluation in cold start. We carried out an experimental as well as a practical study against SULEV regulations, and the feasibility of adopting these items in vehicle was likewise investigated.

Development of Composite Body Panels for a Lightweight Vehicle

Recently weight reduction is increasingly needed in automotive industry to improve fuel efficiency and to meet a CO2 emission requirement. In this paper, we prepared composite body panels for the lightweight vehicle based on a small passenger car. Fender, roof, door, side outer panel, and tailgate are made from hand layup using a glass/carbon hybrid reinforcement. Hood is made from low pressure sheet molding compound (SMC) to investigate feasibility of mass production. Both hand layup and low pressure SMC materials are newly developed and their physical properties are examined. CAE simulation was done for strength analysis and optimization of thickness for the body panels.

Thermal Load in a Heavy Duty Diesel Engine with EUI System

High pressure fuel injection systems, such as common rail (CR) systems and electronically-controlled unit injector (EUI) systems, have been widely applied to modern heavy duty diesel engines. They are shown to be very effective for achieving high power density with high fuel efficiency and low exhaust gas emissions. However, the increased peak combustion pressure gives additional structural stress and thermal load to engine structure. Thus, proper material selection and thermal analysis of engine components are essential in order to meet the durability requirements of heavy-duty diesel engines adopting a high pressure injection system. In this paper, thermal analysis of a 12.9 ℓ diesel engine with an EUI system was studied. Temperatures were measured on a cylinder head, a piston and a cylinder liner. A specially designed linkage system was used to measure the piston temperatures. A radio-tracer technique was also used to verify the rotation of piston rings.

Active Type Variable Intake System

In this paper, an active type variable intake system is proposed, which improves both engine power and NVH performance. The proposed system uses a magnet valve to control the air path to the engine intake manifold. While other types of variable intake system such as vacuum actuator type or DC motor type need an ECU to control the valve, the proposed system only uses force equilibrium between magnetic force and vacuum pressure, resulting in weight and cost reduction. The system is composed of dual duct (duct A, duct B) and a magnet valve. In low RPM region, the magnet valve is closed and only duct A is used to supply air into the engine. In high RPM region the valve opens up and maximizes the amount of the air that goes into the engine intake manifold. The result is that the output power of the engine is maximized in high RPM region, as well as the NVH performance is improved in low RPM region.

Development of Eco-Driving Guide System

The Eco-driving indicator is a colored lamp on a cluster to lead a driver to smoothen acceleration of a vehicle. Informed by the indicator, a driver learns how deep to push a gas pedal for a better fuel economy. The Eco-driving guide system outputs a vehicle fuel efficient state by the Eco-driving indicator. It is based on BSFC map, engine torque map, A/T shift pattern data, engine operation status and transmission operating status. With the Eco-driving guide system, vehicle fuel efficiency can be improved by 4∼26%.

Recently, in accordance with the increased interest of consumer in fuel efficiency due to the phenomenon of high oil price, complaints against actual fuel efficiency in the road in comparison with the certified fuel efficiency have been raised frequently. Especially in case of the hybrid vehicle which is highly popular for the reason of its high fuel efficiency compared with that of existing gasoline car, deviation in the fuel efficiency will be higher compared with that of gasoline car in accordance with the driving mode (downtown/highway), driver's driving style (wild/mild) and external environmental condition (gradient/temperature/altitude). To solve them, this paper developed a method so that the SOC (State Of Charge), EV/HEV mode transition point can be controlled variably in accordance with the driving mode, driver's driving style and external environmental condition by making the most of characteristics of hybrid.

Flame Propagation and Knock Detection Using an Optical Fiber Technique in a Spark-Ignition Engine

In this research, an optical system for the detection of the flame propagation under the non-knocking and knocking conditions is developed and applied to a mass produced four cylinder SI engine. The normal flames are measured and analyzed under the steady state operating conditions at various engine speeds. For knocking cycles, the flame front propagations before and after knock occurrence are simultaneously taken with cylinder pressure data. In non-knocking and knocking cycles, flame propagation shows cycle-by-cycle variations, which are quite severe especially in the knocking cycles. The normal flame propagations are analyzed at various engine speeds, and show that the flame front on the exhaust valve side becomes faster as the engine speed increases. According to the statistical analysis, knock occurence location and flame propagation process after knock can be categorized into five different types.

The Effect of Tumble Flow on Engine Performance and Flame Propagation

In this study, single cylinder engines with different tumble ratio were made to show the effects of tumble motion on engine performance and flame propagation. Particle tracking velocimetry technique by using chopper was adopted to examine the in-cylinder flow field for the full understanding of tumble motion. And equivalent angular speed of tumble vortex was obtained from each crank angle and compared with tumble ratio derived from the steady state flow rig test. Flame propagation speed were obtained with the gasket ionization probe and the piston ionization probe. And the combustion pressure in cylinder was measured to analyze the combustion characteristics. In case of high tumble engine, BSFC and BSHC were decreased and BSNOx was increased at part load test, BMEP and combustion peak pressure was increased at full load test. Also, flame propagation characteristics could be understood by use of piston ionization probe.

Research and Development of Hyundai Flexible Fuel Vehicles (FFVs)

This paper describes Hyundai's research and development work on a flexible fuel vehicle (FFV). The work on FFV has been conducted to evaluate its potential as an alternative to the conventional gasoline vehicle. Hyundai FFV described here can operate on M85, gasoline, or any of their combinations, in which the methanol concentration is measured by an electrostatic type fuel sensor. For that operation, a special FFV ECU has been developed and incorporated in the FFV. The characteristics affecting FFV operation, such as FFV ECU control strategy and injector flow rate, have been investigated and optimized by experiment. Various development tests have been performed in view of engine performance, durability, cold startability, and exhaust emissions reduction. The exhaust gas aftertreatment system being consisted of manifold type catalytic converter(MCC) and secondary air injection system has shown good emission reduction performance including formaldehyde emission.

This paper shows the cause and the solution to the uncommon noise which happens ½ order component of engine rpm when a vehicle with automatic transmission has an air conditioning load and “drive” range load on the engine. By measuring cylinder pressure, main bearing cap vibration, engine mount vibration, and interior noise simultaneously, the cause of the noise can be proved by analyzing and comparing the data. The cause of the uncommon noise is bending vibration of the crank shaft. To solve the problem, one can change the crank shaft dynamics by reducing the mass of the damper pulley.

Four ports which have slightly different shapes have been applied to 3-valve MPI SI engine to develop Axially Stratified Lean Combustion engine. The purpose of port modification test was to investigate the effects of swirl ratio and direction on engine performance and emissions. In the engine test injection characteristics, i.e. timing, flow rate, direction as well as port design significantly effected on the engine combustion. Especially, it was observed that injection timing was the most important factor for combustion stability, but its effect on performance has some differences in accordance with the port designs. To verify the relationship between port shape and injection timing, in-cylinder gas was sampled by high speed gas sampling device varing injection timing through whole intake and compression,. strokes at spark plug position and analyzed by gas chromatography.

Three Dimensional Crankshaft Vibration Analysis Including Gyroscopic Effect

It has been recently reported that the crankshaft vibration provides the main exciting source in the power train vibration. This paper presents the analytical method for the vibration of crankshaft by using the finite element method. The optimization process is employed so that the beam model of the crankshaft can have the same natural frequencies as those of solid model on the free-free condition. The mode analysis of the crankshaft whirling is made in the consideration of the gyroscopic effect and the changes of the natural frequencies are also studied with the increase of the engine speed. Finally, the forced vibration of the crankshaft is solved on the time domain and the results are compared with those of the experimental measurements of bending moment by using the strain gage. This crankshft system model can be used to analyze the forced vibration of the full power train as well.

The weight reduction and noise refinement of powertrain has been major concern in automotive industry although they are known as self trade-off. This paper presents various methods to deal with those problems for new Hyundai 1.5 liter powertrain. It was possible to reduce the weight of powertrain by using plastic for both headcover and intake manifold, aluminum for crankshaft damper pulley and stainless steel for exhaust manifold and by reducing the general thickness of cylinder block On the other hand, the noise refinement of vibration in the powertrain was made by optimizing the engine structure and by adapting the hydraulic lash adjuster valve train system, which was proved to be effective in mechanical noise of engine.
