Car-in-the-Loop Complete Vehicle Test Rig

During the last years mechatronic systems developed into one of the biggest drivers of innovation in the automotive industry. The start of production of systems like dual clutch transmission, lane departure warning systems and active suspensions proves this statement. These systems have an influence on the longitudinal, steering and vertical dynamics of the vehicle. That is why the interaction on vehicle level is crucial for an optimal result in the fields of efficiency, comfort, safety and dynamics. To optimize the interaction of mechatronic systems, in this paper a new test rig concept for a complete vehicle is presented. The so-called Car-in-the-Loop-concept is capable of realistically reproducing the loads, which act on the powertrain, the steering and the suspension during a test drive.

Anthropomimetic Traction Control: Quarter Car Model

Human expert drivers have the unique ability to combine correlated sensory inputs with repetitive learning to build complex perceptive models of the vehicle dynamics as well as certain key aspects of the tire-ground interface. This ability offers significant advantages for navigating a vehicle through the spatial and temporal uncertainties in a given environment. Conventional traction control algorithms utilize measurements of wheel slip to help insure that the wheels do not enter into an excessive slip condition such as burnout. This approach sacrifices peak performance to ensure that the slip limits are generic enough suck that burnout is avoided on a variety of surfaces: dry pavement, wet pavement, snow, gravel, etc. In this paper, a novel approach to traction control is developed using an anthropomimetic control synthesis strategy.

Closed Loop Transaxle Synchronization Control Design

This paper covers the development of a closed loop transaxle synchronization algorithm which was a key deliverable in the control system design for the L3 Enigma, a Battery Dominant Hybrid Electric Vehicle. Background information is provided to help the reader understand the history that lead to this unique solution of the input and output shaft synchronizing that typically takes place in a manual vehicle transmission or transaxle when shifting into a gear from another or into a gear from neutral when at speed. The algorithm stability is discussed as it applies to system stability and how stability impacts the speed at which a shift can take place. Results are simulated in The MathWorks Simulink programming environment and show how traction motor technology can be used to efficiently solve what is often a machine design issue. The vehicle test bed to which this research is applied is a parallel biodiesel hybrid electric vehicle called the Enigma.

Fuel Efficiency Effects of Lubricants in Military Vehicles

The US Army is currently seeking to reduce fuel consumption by utilizing fuel efficient lubricants in its ground vehicle fleet. An additional desire is for a lubricant which would consist of an all-season (arctic to desert), fuel efficient, multifunctional Single Common Powertrain Lubricant (SCPL) with extended drain capabilities. To quantify the fuel efficiency impact of a SCPL type fluid in the engine and transmission, current MIL-PRF-46167D arctic engine oil was used in place of MIL-PRF-2104G 15W-40 oil and SAE J1321 Fuel Consumption In-Service testing was conducted. Additionally, synthetic SAE 75W-140 gear oil was evaluated in the axles of the vehicles in place of an SAE J2360 80W-90 oil. The test vehicles used for the study were three M1083A1 5-Ton Cargo vehicles from the Family of Medium Tactical Vehicles (FMTV).

Probability-Based Methods for Fatigue Analysis

Modern fatigue analysis techniques, that can provide reliable estimates of the service performance of components and structures, are finding increasing use in vehicle development programs. A major objective of such efforts is the prediction of the field performance of a fleet of vehicles as influenced by the host of design, manufacturing, and performance variables. An approach to this complex problem, based on the incorporation of probability theory in established life prediction methods, is presented. In this way, quantitative estimates of the lifetime distribution of a population are obtained based on anticipated, or specified, variations in component geometry, material processing sequences, and service loading. The application of this approach is demonstrated through a case study of an automotive transmission component.

Online and Real-Time Condition Prediction for Transmissions based on CAN-Signals

An online and real-time Condition Prediction system, so-called lifetime monitoring system, was developed at the Institute for Mechatronic Systems in Mechanical Engineering (IMS) of the TU Darmstadt, which is intended for implementation in standard control units of series production cars. Without additional hardware and only based on sensors and signals already available in a standard car, the lifetime monitoring system aims at recording the load/usage profiles of transmission components in aggregated form and at estimating continuously their remaining useful life. For this purpose, the dynamic transmission input and output torques are acquired realistically through sensor fusion. In a further step, the lifetime monitoring system is used as an input-module for the introduction of innovative procedures to more load appropriate dimensioning, cost-efficient lightweight design, failure-free operation and predictive maintenance of transmissions.

Vehicle Mass Estimation from CAN Data and Drivetrain Torque Observer

A method for estimating the vehicle mass in real time is presented. Traditional mass estimation methods suffer due a lack of knowledge of the vehicle parameters, the road surface conditions and most importantly the effect of the vehicle transmission. To resolve these issues, a method independent of a vehicle model is utilized in conjunction with a drivetrain output torque observer to obtain the estimate of the vehicle mass. Simulations and experimental track tests indicate that the method is able to accurately estimate the vehicle mass with a relatively fast rate of convergence compared to traditional methods.

Development and Validation of an E85 Split Parallel E-REV

The Hybrid Electric Vehicle Team of Virginia Tech (HEVT) is participating in the 2009 - 2011 EcoCAR: The NeXt Challenge Advanced Vehicle Technology Competition series organized by Argonne National Lab (ANL), and sponsored by General Motors Corporation (GM), and the U.S. Department of Energy (DOE). Following GM's Vehicle Development Process (VDP), HEVT established team goals that meet or exceed the competition requirements for EcoCAR in the design of a plug-in extended-range hybrid electric vehicle. The competition requires participating teams to improve and redesign a stock Vue XE donated by GM. The result of this design process is an Extended-Range Electric Vehicle (E-REV) that uses grid electric energy and E85 fuel for propulsion. The vehicle design is predicted to achieve an SAE J1711 utility factor corrected fuel consumption of 2.9 L(ge)/100 km (82 mpgge) with an estimated all electric range of 69 km (43 miles) [1].

Electric Power Train Configurations with Appropriate Transmission Systems

Referring to the transmission development, three different classifications of the power train are useful. These are the conventional power train with combustion-engined drive of the wheels, the electric power train with electromotive drive of the wheels and the hybrid power train with both types of drive. Due to this division, the micro hybrid belongs to the conventional power train while the serial hybrid is classified with the electric power train. Subdivisions of the electric power train are the decentralized drives near the axle shafts or the wheel hub drive and the central drive with differential. The choice of the electric motor is dependent on different influences such as the package, the costs or the application area. Furthermore the execution of the transmission system does influence the electric motor. Wheel hub drives are usually executed on wheel speed level or with single ratio transmission.

Vehicle Design and Implementation of a Series-Parallel Plug-in Hybrid Electric Vehicle

The Hybrid Electric Vehicle Team (HEVT) of Virginia Tech has achieved the Year 2 goal of producing a 65% functional mule vehicle suitable for testing and refinement, while maintaining the series-parallel plug-in hybrid architecture developed during Year 1. Even so, further design and expert consultations necessitated an extensive redesign of the rear powertrain and front auxiliary systems packaging. The revised rear powertrain consists of the planned Rear Traction Motor (RTM), coupled to a single-speed transmission. New information, such as the dimensions of the high voltage (HV) air conditioning compressor and the P2 motor inverter, required the repackaging of the hybrid components in the engine bay. The P2 motor/generator was incorporated into the vehicle after spreading the engine and transmission to allow for the required space.

The incorporation of reliability theory into a fatigue analysis algorithm is studied. This probabilistic approach gives designers the ability to quantify “real world” variations existing in the material properties, geometry, and loading of engineering components. Such information would serve to enhance the speed and accuracy of current design techniques. An automobile wheel assembly is then introduced as an example of the applications of this durability/reliability design package.

Development of a Willans Line Rule-Based Hybrid Energy Management Strategy

The pre-prototype development of a simulated rule-based hybrid energy management strategy for a 2019 Chevrolet Blazer RS converted parallel P4 full hybrid is presented. A vehicle simulation model is developed using component bench data and validated using EPA-reported dynamometer fuel economy test data. A combined Willans line model is proposed for the engine and transmission, with hybrid control rules based on efficiency-derived engine power thresholds. Algorithms are proposed for battery state of charge (SOC) management including engine loading and one pedal strategies, with battery SOC maintained within 20% to 80% safe limits and charge balanced behavior achieved. The simulated rule-based hybrid control strategy for the hybrid vehicle has an energy consumption reduction of 20% for the Hot 505, 3.6% for the HwFET, and 12% for the US06 compared to the stock vehicle.

Investigation of the Hybrid Operating Modes Regarding Efficiency, Emissions and Comfort for the Parallel-Series Hybrid Powertrain Concept DE-REX

The “Two-Drive-Transmission with Range-Extender” (called DE-REX) is an innovative hybrid powertrain concept using two electric motors and an internal combustion engine. The two electric motors are permanent magnet synchronous motors with a maximum power of 48 kW each. As combustion engine a 3 cylinder, turbocharged engine with a power of 65 kW is used. The aggregates are coupled to a transmission whose layout is characterized by consisting of two parallel 2-speed sub-transmissions. This layout offers a high flexibility and enables both parallel and series hybrid driving. The hybrid control unit (HCU) has to select the optimal driving mode and power distribution between the aggregates in regard to in some extend competing objectives like efficiency, emissions or driving comfort. In particular, the operation of the internal combustion engine with only two gear ratios is challenging.

Modelling of Power Losses of Transmission Synchronizers in Neutral Position

Developing an energy-efficient powertrain system is a solution for environment-friendly vehicles. Furthermore, it also enhances the performance of vehicles. In powertrain system, transmission plays an important role in terms of vehicle dynamic performance and energy consumption. Therefore, a lot of researches have been conducted on modelling power losses inside the transmission. Basically, the power losses in transmission consist of bearing losses, drag torque losses on gear blank that is immersed in the oil and gear mesh losses due to the sliding frictional force on gear flank. According to some experiments in the latest literatures, power losses of synchronizers cannot be neglected, when its shift sleeve is in neutral position. Principally, power losses of synchronizers in neutral position mainly come from load independent drag torque.

Identification of Road Surface Friction for Vehicle Safety Systems

A vehicle's response is predominately defined by the tire characteristics as they constitute the only contact between the vehicle and the road; and the surface friction condition is the primary attribute that determines these characteristics. The friction coefficient is not directly measurable through any sensor attachments in production-line vehicles. Therefore, current chassis control systems make use of various estimation methods to approximate a value. However a significant challenge is that these schemes require a certain level of perturbation (i.e. excitation by means of braking or traction) from the initial conditions to converge to the expected values; which might not be the case all the time during a regular drive.

The goals of the competition are to reduce well-to-wheel (WTW) petroleum energy consumption (PEU), WTW greenhouse gas (GHG) and criteria emissions while maintaining vehicle performance, consumer acceptability and safety. Following the EcoCAR 2 Vehicle Development Process (VDP), HEVT is designing, building, and refining an advanced technology vehicle over the course of the three year competition using a 2013 Chevrolet Malibu donated by GM as a base vehicle.

Signal Generator for Prediction of Transient Control Signals of an Automotive Transmission Control Unit Depending on Scalar Calibration Parameters

In this investigation an innovative signal generator will be introduced, which enables the generation of transient control signals for the gearshift process. The signals are generated merely depending on scalar transmission control unit (TCU) calibration parameters. The signal generator replaces the comprehensive TCU software within the simulation environment. Thus no extensive residual bus simulation is required. Multiple experimental models represent the core part of the signal generator. To predict the system behavior of the underlying system, the models are trained using measured data from a powertrain with automatic transmission mounted on a test rig. The results demonstrate that the introduced signal generator is suitable to predict transient control signals for the gearshift operation accurately. In combination with an additional powertrain model it is possible to simulate the gearshift process and subsequently to evaluate the gearshift comfort.

The Development of Terrain Pre-filtering Technique Based on Constraint Mode Tire Model

The vertical force generated from terrain-tire interaction has long been of interest for vehicle dynamic simulations and chassis development. To improve simulation efficiency while still providing reliable load prediction, a terrain pre-filtering technique using a constraint mode tire model is developed. The wheel is assumed to convey one quarter of the vehicle load constantly. At each location along the tire's path, the wheel center height is adjusted until the spindle load reaches the pre-designated load. The resultant vertical trajectory of the wheel center can be used as an equivalent terrain profile input to a simplified tire model. During iterative simulations, the filtered terrain profile, coupled with a simple point follower tire model is used to predict the spindle force. The same vehicle dynamic simulation system coupled with constraint mode tire model is built to generate reference forces.

Comparison of Parameter-Identified Simulation Models with Different Detailing Level to Reproduce the Side Shaft Torque of an Automotive Powertrain with Automatic Transmission

The underlying basic model represents a powertrain with automatic transmission including a torque converter. It is based on a greybox-modeling approach, which refers to ordinary differential equations with identified parameters and characteristic curves. The validated basic model is extended in order to reproduce the system behavior and especially the side shaft torque during a gear shift process. Therefore the model is extended by a transmission model with clutches for gear shifting in order to simulate specific powertrain dynamics additionally. The parameters have already been determined for the basic model using a method for isolated and structured parameter identification based on measurement data of an automotive powertrain test bench. A comparable structured parameter identification method is applied to obtain the parameters of the extended model.

Theoretical and Experimental Investigation on Power Loss of Vehicle Transmission Synchronizers with Spray Lubrication

Besides optimal engine systems, high-efficiency vehicle transmissions are generally also required to improve fuel economy in automotive applications. For the energy loss analysis in transmissions, most research focused on the major mechanical components, such as gears, bearings and seals, while the other mechanical losses, like synchronizer losses, were usually not considered. With increasing number of synchronizers in modern transmissions, a recent study indicates that the power loss analysis of synchronizers should also be developed and appended for a more accurate investigation on overall power losses in transmissions. The function of synchronizer is to equalize the different rotational speeds of shafts and gear wheels by frictional torques, for which the synchronizer must be cooled and lubricated in order to enhance the service life. With the supplement of lubricants, fluid friction is generated due to the differential speed, when the synchronizer is in neutral position.
