Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

MMLV: Chassis Design and Component Testing

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The Mach-I vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefits and fuel consumption reduction. As part of this project, several automotive chassis components were selected for development and evaluation on the MMLV C/D segment passenger sedan.
