Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

A Model-Based Configuration Approach for Automotive Real-Time Operating Systems

Automotive embedded systems have become very complex, are strongly integrated, and the safety-criticality and real-time constraints of these systems raise new challenges. The OSEK/VDX standard provides an open-ended architecture for distributed real-time capable units in vehicles. This is supported by the OSEK Implementation Language (OIL), a language aiming at specifying the configuration of these real-time operating systems. The challenge, however, is to ensure consistency of the concept constraints and configurations along the entire product development. The contribution of this paper is to bridge the existing gap between model-driven systems engineering and software engineering for automotive real-time operating systems (RTOS). For this purpose a bidirectional tool bridge has been established based on OSEK OIL exchange format files.

A Novel Ultrasonic Intake Air Flow Meter for Test Bed Applications

The development process of a combustion engine is now a days strongly influenced by future emission regulations which require further reduction in fuel consumption and precise control of combustion process based on Intake air measurement, during engine development. Intake air flow meters clearly differentiate themselves from typical industrial gas flow meters because of their ability to measure extremely dynamic phenomenon of combustion engine. Thus, high internal data acquisition rate, short response time, ability to measure pulsating and reverse flows with lower measurement uncertainty are the factors that ensures the reliability of the results without being affected by ambient influences, sensor contamination or sensor aging. The AVL developed FLOWSONIX™ is based on ultrasonic transit time measuring principle with broad-band Capacitive Ultrasonic Transducer (CUT) characterized by an excellent air impedance matching strongly distinguishes itself by fulfilling all those requirements.

A Tomographic Camera System for Combustion Diagnostics in SI Engines

In order to facilitate the analysis of SI engine combustion phenomena, we have developed a fiber optic system which allows the observation of combustion in essentially standard engines. Optical access to the combustion chamber is achieved with micro-optic elements and optical fibers in the cylinder head gasket. Each fiber views a narrow cone of the combustion chamber and transmits the light seen within this acceptance cone to the detector and recorder unit. A large number of such fiber optic detectors have been incorporated in a cylinder head gasket and this multichannel system was arranged in a geometric configuration which allowed the reconstruction of the spatial flame intensity distribution within the observed combustion chamber cross-section. The spatial information was gained from the line-of-sight intensity signals by means of a tomographic reconstruction technique.

Advanced Methods for Calibration and Validation of Diesel-ECU Models Using Emission and Fuel Consumption Optimization and Prediction During Dynamic Warm Up Tests (EDC)

A calibration and validation workflow will be presented in this paper, which utilizes common static global models for fuel consumption, NOx and soot. Due to the applicability for warm-up tests, e.g. New European Driving Cycle (NEDC), the models need to predict the temperature influence and will be fitted with measuring data from a conditioned engine test bed. The applied model structure consisting of a number of global data-based sub-models is configured especially for the requirements of multi-injection strategies of common rail systems. Additionally common global models for several constant coolant water temperature levels are generated and the workflow tool supports the combination and segmentation of global nominal map with temperature correction maps for seamless and direct ECU setting.

Analytical system for combustion engine exhaust emissions

As emission regulations become tighter and tighter, equipment must evolve to be able to achieve the new standards. Also additional test requirements demand a system that is flexible and can accommodate differences both in the tests and the test facility. By that test cell equipment for chassis dynamometer as well as engine dynamometer applications is getting increasingly complex. That also will require new concepts for the design of such systems. In the past emission system design was more likely a collection and packaging process, which has interfaced various independent components. Now, the development of modern analytical emission systems requires a true holistic design process. This paper will describe the demands and the realization of a modern emission system. It can be shown that an extended effort during the design process will result in a high performance system, which still remains simple and robust.

Automated Model-Based GDI Engine Calibration Adaptive Online DoE Approach

Due to its high number of free parameters, the new generation of gasoline engines with direct injection require an efficient calibration process to handle the system complexity and to avoid a dramatic increase in calibration costs. This paper presents a concept of specific toolboxes within a standardized and automated calibration environment, supporting the complexity of GDI engines and establishing standard procedures for distributed development. The basic idea is the combination of a new and more efficient online DoE approach with the automatic and adaptive identification of the region of interest in the high dimensional parameter space. This guarantees efficient experimental designs even for highly non-linear systems with often irregularly shaped valid regions. As the main advantage for the calibration engineer, the new approach requires almost no pre-investigations and no specific statistical knowledge.

Automated Outlier Detection in Multidimensional Driveability Data Using AVL-DRIVE

With the increased number of variants, the preservation of a brand-specific vehicle DNA becomes more and more important. Paired with growing customer expectations, brand DNA can be a crucial point in the decision-making process of buying a new vehicle. Whereas the customer will assess the DNA subjectively during driving by evaluating the vehicle drive quality (“driveability”), most manufacturers are not merely relying on subjective evaluations by having test drivers perform maneuvers with prototype vehicles. Nowadays, the assessment is performed objectively during the vehicle development process. As a supporting measure, the Anstalt für Verbrennungskraftmaschinen List (AVL) has made the objective assessment tool AVL-DRIVE commercially available. Up to now, the AVL-DRIVE ratings had to be manually analyzed and checked for outliers. Low ratings and high deviations to a priori specified target values are a good starting point for the search of outliers.

CSI - Controlled Auto Ignition - the Best Solution for the Fuel Consumption - Versus Emission Trade-Off?

In recent years several new gasoline engine technologies were introduced in order to reduce fuel consumption. Controlled autoignition seems to be an alternative to stratified part load operation, which is handicapped due to it's lean aftertreatment system for world wide application. The principal advantages of controlled auto ignition combustion under steady state operation - combining fuel economy benefits similar to stratified charge systems with nearly negligible NOx and soot emissions - are already well known. With the newly developed AVL- CSI system (Compression and Spark Ignition), a precise combustion control is achieved even under transient operation. For compensation of production and operation tolerances a cost optimized cylinder individual control was developed. Completely new functionalities of the engine management system are applied. This lean GDI concept complies with future emission standards without DeNOx catalyst and can be applied worldwide.

Real world operating scenarios have a major influence on emissions and fuel consumption. To reduce climate-relevant and environmentally harmful gaseous emissions and the exploitation of fossil resources, deep understanding concerning the real drive behavior of mobile sources is needed because emissions and fuel consumption of e.g. passenger cars, operated in real world conditions, considerably differ from the officially published values which are valid for specific test cycles only [1]. Due to legislative regulations by the European Commission a methodology to measure real drive emissions RDE is well approved for heavy duty vehicles and automotive applications but may not be adapted similar to two-wheeler-applications. This is due to several issues when using the state of the art portable emission measurement system PEMS that will be discussed.

Combustion of premixed stoichiometric charge is free of soot particle formation. Consequently, the development of direct injection (DI) spark ignition (SI) engines aims at providing premixed charge to avoid or minimize soot formation in order to meet particle emissions targets. Engine development methods not only need precise engine-out particle measurement instrumentation but also sensors and measurement techniques which enable identification of in-cylinder soot formation sources under all relevant engine test conditions. Such identification is made possible by recording flame radiation signals and with analysis of such signals for premixed and diffusion flame signatures. This paper presents measurement techniques and analysis methods under normal engine and vehicle test procedures to minimize sooting combustion modes in transient engine operation.

The paper gives an overview of the partially extremely complex problem when looking into commonalities and differences of the three main application areas of engines and powertrains - automotive, agricultural tractors, and industrial engines, the last being predominantly but not exclusively focused on construction equipment. The modern “platform” approach has been used in the automotive world to a large extent and the learned experiences may be of interest for the agricultural tractors and/or the construction equipment manufacturers. On the other hand the truck engine engineers and manufacturers will learn more about the special requirements of the tractor and the industrial engines fields, and thus influence concepts and development procedures and also the production of the automotive engines which in many cases serve as the basis for derivate engines.

End-Correction in Open Ducts: An Experimental Study

This paper presents the results of an investigation on the influence of a duct’s geometry and shape on its acoustic length, which differs from its physical length by a factor referred to as end-correction. In addition to traditional parameters such as length and diameter, the author has investigated the effect of additional geometry features which are less commonly addressed in the technical literature, such as a diameter contraction or a bent section along the duct. The relative microphone position with respect to the pipe orifice and to the ground surface of the measurement environment has been investigated, showing negligible impact on the measurement results. The sound wave propagation within a pipe featuring a diameter contraction has then been analysed, showing the relationship between the pipe contraction shape and location and the pipe acoustic length.

Flame Visualisation in Standard SI-Engines - Results of a Tomographic Combustion Analysis

An optical sensor system provides access to standard SI engine combustion chambers via the cylinder head gasket. Flame radiation within the plane of the gasket is observed with optical fibers which are arranged to allow the tomographic reconstruction of flame distribution. The effect of convective in-cylinder air motion generated by variations of inlet ports and combustion chamber geometries on flame propagation is directly visible. A high degree of correlation between flame intensity distribution and NOx emission levels yields a useful assessment of combustion chamber configurations with minimum emission levels. The location of knock centers is identified.

The replacement of safety-critical mechanical components with electro-mechanical systems has led to the fact that safety aspects play a central role in development of embedded automotive systems. Recently, consumer demands for connectivity (e.g., infotainment, car-2-car or car-2-infrastructure communication) as well as new advances toward advanced driver assistance systems (ADAS) or even autonomous driving functions make cybersecurity another key factor to be taken into account by vehicle suppliers and manufacturers. Although these can capitalize on experiences from many other domains, they still have to face several unique challenges when gearing up for specific cybersecurity challenges. A key challenge is related to the increasing interconnection of automotive systems with networks (such as Car2X). Due to this connectivity, it is no longer acceptable to assume that safety-critical systems are immune to security risks.

This paper gives insights in the theoretical measurement uncertainty of E-Drive rotor position dependent results, like Id and Iq calculations, done by a modern propulsion power analyzer (PA). The calculation of Id and Iqis fundamental to perform control optimization and application tasks for an E-Drive system. To optimize the E-Drive system application towards e.g., best efficiency, best performance, or improved NVH the importance of the testing toolchain is described: a power analyzer delivering the required results, an automation system, and a Design of Experiment tool to set improved target values. Consequently, inverters applications featuring field-oriented control (FOC) with permanent magnet synchronous machines (PMSM) are updated with a chosen control strategy. For achieving a certain behavior of an E-Drive, different degrees of freedom in the Inverter Control Unit are available; Lookup tables Id and Iq represent two fundamental application labels to be considered.

The challenge to reach this goal is a capable volume production of each new product. To create a competitive, innovative product it is the task for design and simulation engineers in the development phase to design the product in view of function, efficiency, fatigue strength, optimized weight and optimized product costs. Additionally an agreement between design and industrial production planning is required. Electrification globally shows promise in reducing greenhouse and noxious emissions. Although there is immense potential in such technologies penetrating across vehicle segments in the Indian market, the key lies in offering scalable, cost effective battery solutions suiting the diverse product and customer needs. This paper describes the development and possible applications of a low voltage battery system that fulfills the current needs on the Indian market. Based on real-world driving profiles the energy and power output required for the target platform are determined. Keeping in mind the Indian operating conditions, safety requirements, driving behavior, charging infrastructure, operational costs, supplier network and serviceability, technical requirements for such systems are described. Also, benchmarking data of current battery systems help to optimize the mechanical, thermal, and electrical layouts.

OBD Algorithms: Model-based Development and Calibration

The OBD II and EOBD legislation have significantly increased the number of system components that have to be monitored in order to avoid emissions degradation. Consequently, the algorithm design and the related calibration effort is becoming more and more challenging. Because of decreasing OBD thresholds, the monitoring strategy accuracy, which is tightly related with the components tolerances and the calibration quality, has to be improved. A model-based offline simulation of the monitoring strategies allows consideration of component and sensor tolerances as well as a first calibration optimization in the early development phase. AVL applied and improved a methodology that takes into account this information, which would require a big effort using testbed or vehicle measurements. In many cases a component influence analysis is possible before hardware is available for testbed measurements.
