A Filter Seal Model for Point Mobility Prediction of Air Induction Systems

Virtual design validation of an air induction system (AIS) requires a proper finite element (FE) assembly model for various simulation based design tasks. The effect of the urethane air filter seal within an AIS assembly, however, still poses a technical challenge to the modeling of structural dynamic behaviors of the AIS product. In this paper, a filter seal model and its modeling approach for AIS assemblies are introduced, by utilizing the feature finite elements and empiric test data. A bushing element is used to model the unique nonlinear stiffness and damping properties of the urethane seal, as a function of seal orientation, preloading, temperature and excitation frequency, which are quantified based on the test data and empiric formula. Point mobility is used to character dynamic behaviors of an AIS structure under given loadings, as a transfer function in frequency domain.

A High Speed Flow Visualization Study of Fuel Spray Pattern Effect on Mixture Formation in a Low Pressure Direct Injection Gasoline Engine

In developing a direct injection gasoline engine, the in-cylinder fuel air mixing is key to good performance and emissions. High speed visualization in an optically accessible single cylinder engine for direct injection gasoline engine applications is an effective tool to reveal the fuel spray pattern effect on mixture formation The fuel injectors in this study employ the unique multi-hole turbulence nozzles in a PFI-like (Port Fuel Injection) fuel system architecture specifically developed as a Low Pressure Direct Injection (LPDI) fuel injection system. In this study, three injector sprays with a narrow 40° spray angle, a 60°spray angle with 5°offset angle, and a wide 80° spray angle with 10° offset angle were evaluated. Image processing algorithms were developed to analyze the nature of in-cylinder fuel-air mixing and the extent of fuel spray impingement on the cylinder wall.

A Predictive Control Algorithm for a Yaw Stability Management System

Generalized predictive control (GPC) is a discrete time control strategy proposed by Clark et al [1]. The controller tries to predict the future output of a system or plant and then takes control action at present time based on future output error. Such a predictive control algorithm is presented in this paper for yaw stability management of an automobile. Most of the existing literature on the yaw stability management systems lacks the insight into the yaw rate error growth when the automobile is in a understeer or oversteer condition on a low friction coefficient surface in a handling maneuver. Simulation results show that the predictive feature of the proposed controller provides an effective way to control the yaw stability of a vehicle.

A Reusable Control System Architecture for Hybrid Powertrains

System integration is the path to successful entry of hybrid electric vehicle (HEV) technology into the marketplace. A modular solution capable of meeting varying customer requirements is needed. The controller must possess a flexible hierarchical architecture that insures cross-platform compatibility and provides adaptability for various engine, motor, transmission, and battery configurations. A hybrid powertrain supervisory controller (PSC) has been designed for an advanced parallel-type HEV prototype, which uses a continuously variable transmission (CVT). The controller schedules torque commands for the engine and motor and chooses the transmission ratio to meet driver demanded acceleration. The controller is organized around a state machine, which determines how best to employ powertrain components to satisfy the driver while maximizing fuel economy.

A Scalable Engine Management System Architecture for Motorcycle/Small-Vehicle Application

This paper gives an overview of a scalable engine management system architecture for motorcycle and other small engine based vehicle applications. The system can accommodate any engine sizes and up to four cylinders. The architecture incorporates advanced functionalities such as oxygen sensing, closed loop fueling, wall-wetting compensation, purge control, start & idle control and deceleration fuel cut-off. Additionally, a number of vehicle-related controls are integrated in the system. Diagnostic and safety related features have also been incorporated with limp-home capability. The software architecture is compatible with different hardware solutions. The system has been implemented in several OEM vehicles around the globe and meets EURO-3 emission requirements.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

A Table Update Method for Adaptive Knock Control

Knock correction is the spark angle retard applied to the optimum ignition timing to eliminate knock. In adaptive knock control, this amount of spark retard at an operating point (i.e. Speed, load) is stored in a speed/load characteristic map. It will be reused when the engine is operated in this range once more. In this paper, a method to learn the knock correction values into a speed/load characteristic map is described. This method proportionally distributes the knock correction into the characteristic map according to the distance between the speed/load of these nodes and the current operating point. The distributed knock correction value is filtered and accumulated in its adjacent nodes. Simulation examples demonstrate that the retrieved values from the map by the proposed method are smoother than those produced by the method of [2][3]. The mathematical basis for this method is developed. The one and two independent variable cases are illustrated.

A Unique Approach to All-Wheel Drive Vehicle Dynamics Model Simulation and Correlation

Experimental correlation is essential in the development of analytical simulation models. A methodology for correlating an All-Wheel Drive (AWD) minivan, created with ADAMS/Pre is presented in this paper. The paper is developed in three parts. Presented first are detailed component and system level, static and dynamic tests, including tire tests that were performed for inputs to the model. Then, the static correlation of the model, in particular, the front and rear suspension kinematics and compliance correlation are presented. Finally the dynamic correlation of the model, for the constant radius test and the swept steer test, is discussed. The paper concludes with some observations on AWD modeling.

Acoustic Modeling and Radiated Noise Prediction for Plastic Air-Intake Manifolds

Reliable prediction of the radiated noise due to the air pressure pulsation inside air-intake manifolds (AIM) is of significant interest in the automotive industry. A practical methodology to model plastic AIMs and a prediction process to compute the radiated noise are presented in this paper. The measured pressure at the engine inlet valve of an AIM is applied as excitation on an acoustic boundary element model of the AIM in order to perform a frequency response analysis. The measured air pressure pulsation is obtained in the crank-angle domain. This pressure is read into MATLAB and transformed into the frequency domain using the fast Fourier transform. The normal modes of the structure are computed in ABAQUS and a coupled analysis in SYSNOISE is launched to couple the boundary element model and the finite element model of the structure. The computed surface vibration constitutes the excitation for an acoustic uncoupled boundary element analysis.

An Efficient Alternative for Computing Algorithm Detection Thresholds

Commonly, a significant event is detected when a normally stable engine parameter (ex. sensor voltage, sensor current, air flow, pedal position, fuel level, tire pressure, engine acceleration, etc.) transiently exceeds a calibrated detection threshold. Many implementations of detection thresholds rely on multi-input lookup tables or functions and are complex and difficult to calibrate. An approach is presented to minimize threshold calibration effort and complexity, while improving detection performance, by dynamically computing thresholds on-line based on current real-time data. Determining engine synchronization without a camshaft position sensor is presented as an illustrative application.

An Overview of Hardware-In-the-Loop Testing Systems at Visteon

This paper discusses our experiences on the implementation and benefits of using the Hardware-In-the-Loop (HIL) systems for Powertrain control system software verification and validation. The Visteon HIL system integrated with several off-the-shelf diagnostics and calibration tools is briefly explained. Further, discussions on test automation sequence control and failure insertion are outlined The capabilities and advantages of using HIL for unit level software testing, open loop and closed-loop system testing, fault insertion and test automation are described. HIL also facilitates Software and Hardware Interface validation testing with low-level driver and platform software. This paper attempts to show the experiences with and capabilities of these HIL systems.

This paper describes the applicability of optical imaging techniques to the analysis of the scratch resistance of automotive interior plastic materials. The evaluation of so-called “finger testing” has traditionally relied upon human vision for detection of the initial scratch position. Commonly performed under uniform and defined illumination conditions, the relative contrast difference signified by whitening on a surface as determined by unaided human vision is a highly variable subjective perception; thus individual inspectors may determine the “whitening” point differently. This paper compares test data obtained from both visual and instrumental evaluation methods and discusses the advantages of optical imaging techniques for surface defect analysis.

Analytical Calculation of the Critical Speed of a Driveshaft

Determination of the critical speed of a driveshaft is critical for development and validation of its design for use in a vehicle because of its destructive effects. Typical calculations to determine critical speed are either over simplistic and not very accurate or very complicated requiring CAE software and capabilities. An analytical five-section non-prismatic beam model was developed to fill in this gap. The model was developed to compute the critical speed in a worksheet and proven to be as or more accurate as utilizing FEA methods. The model worksheet calculates the critical speed for one-piece conventional driveshafts and adapted for Visteon's Slip-In-Tube (SIT) driveshafts.

Bushing Characteristics of Stabilizer Bars

A stabilizer bar in a suspension system is useful for preventing excessive rolls in vehicle maneuvers like cornering. Stabilizer bars are supported with bushings by either a frame or a subframe. To prevent the axial movement of the stabilizer bar within the bushing, features like add on collars, upset rings, grippy flats etc. are used on the stabilizer bar. At Visteon Corporation, several new stabilizer bar - bushing systems are developed where such axial movement is prevented by the use of compressive force. Relative merits of different stabilizer bar - bushing systems are compared in terms of roll stiffness and maximum stress on the bar through the use of finite elements.

CAE Virtual Test of Air Intake Manifolds Using Coupled Vibration and Pressure Pulsation Loads

A coupled vibration and pressure loading procedure has been developed to perform a CAE virtual test for engine air intake manifolds. The CAE virtual test simulates the same physical test configuration and environments, such as the base acceleration vibration excitation and pressure pulsation loads, as well as temperature conditions, for design validation (DV) test of air intake manifolds. The original vibration and pressure load data, measured with respect to the engine speed rpm, are first converted to their respective vibration and pressure power spectrum density (PSD) profiles in frequency domain, based on the duty cycle specification. The final accelerated vibration excitation and pressure PSD load profiles for design validation are derived based on the key life test (KLT) duration and reliability requirements, using the equivalent fatigue damage technique.

Closed Loop Maximum Dilution Limit Control using In-Cylinder Ionization Signal

This paper presents a combustion stability index derived from an in-cylinder ionization signal to control the engine maximum EGR limit. Different from the existing approaches that use the ionization signal values to gauge how much EGR was added during the combustion, the proposed method concentrates on using the ionization signal duration and its stochastic properties to evaluate the end result of EGR on combustion stability. When the duration index or indexes are higher than pre-determined values, the EGR limit is set. The dynamometer engine test results have shown promise for closed loop EGR control of spark ignition engines.

Combustion Characteristics Detection for Low Pressure Direct Injection Engines Using Ionization Signal

It is well-known that in-cylinder ionization signals can be used for detecting combustion characteristics of IC (Internal Combustion) engines. For example, engine misfire, incomplete combustion (or partial-burn), knock, MBT (Minimum spark advance for Best Torque) timing and combustion stability can be detected using in-cylinder ionization signals. In addition, closed loop combustion spark timing control strategies have been developed to control engine MBT timing and to manage spark timing advance (knock) and retard (incomplete combustion) limits. In-cylinder ionization signals can also be used for closed loop control of maximum equivalence ratio (lean limit) at a desired combustion stability level. Up to now, most of the ionization applications have been for PFI (Port Fuel Injection) engines. This paper presents ionization detection for gasoline Direct Injection (DI) engines.

Combustion Characteristics of a Single-Cylinder Engine Equipped with Gasoline and Ethanol Dual-Fuel Systems

The requirement of reduced emissions and improved fuel economy led the introduction of direct-injection (DI) spark-ignited (SI) engines. Dual-fuel injection system (direct-injection and port-fuel-injection (PFI)) was also used to improve engine performance at high load and speed. Ethanol is one of the several alternative transportation fuels considered for replacing fossil fuels such as gasoline and diesel. Ethanol offers high octane quality but with lower energy density than fossil fuels. This paper presents the combustion characteristics of a single cylinder dual-fuel injection SI engine with the following fueling cases: a) gasoline for PFI and DI, b) PFI gasoline and DI ethanol, and c) PFI ethanol and DI gasoline. For this study, the DI fueling portion varied from 0 to 100 percentage of the total fueling over different engine operational conditions while the engine air-to-fuel ratio remained at a constant level.

Correlation Study of Exhaust Manifold - Lab Test Results vs Customer Fleet Results

The purpose of this study is to develop specifically a correlation between Exhaust Manifold Cracking Laboratory Test results and 150,000 mile customer fleet usage test results. The study shows that the exhaust manifold design meets the reliability requirements of 10 years or 150,000 miles, given 90th percentile customer usage without an evidence of cracking or audible leaks. This correlation between the Lab Test and the customer Fleet results has been expressed as an acceleration factor. An acceleration factor is the ratio of how much quicker the engine dynamometer test ( i.e. Lab Test ) can accumulate the effect of customer usage over time versus the customers themselves. The acceleration factor is provided for useful life time period of 10 years or 150,000 miles. The recommended acceleration factor, determined in this study, is 38 to 1, comparing the engine dynamometer test ( i.e. Lab Test ) results to 150,000 mile modular truck customer fleet field results.

DSS, The Driver Stability System of Visteon

This paper introduces the Driver Stability System (DSS) at Visteon. DSS is a new active comfort / safety system for automobiles which controls the seat bolsters independently in real time to enhance the lateral support of the occupants. Under turning maneuvers, DSS reacts to the vehicle dynamics to provide an increased contact area between the occupants and their seats, allowing optimal occupant location with respect to such variables as steering wheel angle, lateral acceleration, yaw rate, and vehicle velocity. The lateral force compensation is directly coupled to the dynamic movement of vehicle chassis and the change of road profile. The system consists of the seat bolster assembly including DC motors, wheel speed sensors, steering wheel sensor, lateral accelerometer, yaw rate sensor, and electronic control unit (ECU). This paper also discusses the control concept of DSS and its realistic controller structure.
