26,500km Down the Pan-American Highway in an Electric Vehicle A Battery's Perspective

This paper presents a novel battery degradation model based on empirical data from the Racing Green Endurance project. Using the rainflow-counting algorithm, battery charge and discharge data from an electric vehicle has been studied in order to establish more reliable and more accurate predictions for capacity and power fade of automotive traction batteries than those currently available. It is shown that for the particular lithium-iron phosphate (LiFePO₄) batteries, capacity fade is 5.8% after 87 cycles. After 3,000 cycles it is estimated to be 32%. Both capacity and power fade strongly depend on cumulative energy throughput, maximum C-rate as well as temperature.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.

A Flow and Loading Coefficient-Based Compressor Map Interpolation Technique for Improved Accuracy of Turbocharged Engine Simulations

Internal combustion engines are routinely developed using 1D engine simulation tools. A well-known limitation is the accuracy of the turbocharger compressor and turbine sub-models, which rely on hot gas bench-measured maps to characterize performance. Such discrete map data is inherently too sparse to be used directly in simulation, and so a preprocessing algorithm interpolates and extrapolates the data to generate a wider, more densely populated map. Methods used for compressor map interpolation vary. They may be mathematical or physical in nature, but there is no unified approach, except that they typically operate on input map data in SAE format. For decades it has been common practice for turbocharger suppliers to share performance data with engine OEMs in this form. This paper describes a compressor map interpolation technique based on the nondimensional compressor flow and loading coefficients, instead of SAE-format data.

A Load Spectrum Data based Data Mining System for Identifying Different Types of Vehicle Usage of a Hybrid Electric Vehicle Fleet

In order to achieve high customer satisfaction and to avoid high warranty costs caused by component failures of the power-train of hybrid electric vehicles (HEV), car manufacturers have to optimize the dimensioning of these elements. Hence, it is obligatory for them to gain knowledge about the different types of vehicle usage being predominant all over the world. Therefore, in this paper we present a Data Mining system that employs a Random Forest (RF) based dissimilarity measure in the dimensionality reduction technique t-Distributed Stochastic Neighbor Embedding (t-SNE) to automatically identify and visualize different types of vehicle usage by applying these methods to aggregated logged on-board data, i.e., load spectrum data. This kind of data is calculated and recorded directly on the control units of the vehicles and consists of aggregated numerical data, like the histogram of the velocity signal or the traveled distance of a vehicle.

A New Approach to Predicting Component Temperature Collectives for Vehicle Thermal Management

There is a growing need for life-cycle data – so-called collectives – when developing components like elastomer engine mounts. Current standardized extreme load cases are not sufficient for establishing such collectives. Supplementing the use of endurance testing data, a prediction methodology for component temperature collectives utilizing existing 3D CFD simulation models is presented. The method uses support points to approximate the full collective. Each support point is defined by a component temperature and a position on the time axis of the collective. Since it is the only currently available source for component temperature data, endurance testing data is used to develop the new method. The component temperature range in this data set is divided in temperature bands. Groups of driving states are determined which are each representative of an individual band. Each of the resulting four driving state spaces is condensed into a substitute load case.

A New De-throttling Concept in a Twin-Charged Gasoline Engine System

Throttling loss of downsized gasoline engines is significantly smaller than that of naturally aspirated counterparts. However, even the extremely downsized gasoline engine can still suffer a relatively large throttling loss when operating under part load conditions. Various de-throttling concepts have been proposed recently, such as using a FGT or VGT turbine on the intake as a de-throttling mechanism or applying valve throttling to control the charge airflow. Although they all can adjust the mass air flow without a throttle in regular use, an extra component or complicated control strategies have to be adopted. This paper will, for the first time, propose a de-throttling concept in a twin-charged gasoline engine with minimum modification of the existing system. The research engine model which this paper is based on is a 60% downsized 2.0L four cylinder gasoline demonstrator engine with both a supercharger and turbocharger on the intake.

A New Turboexpansion Concept in a Twin-Charged Engine System

Engines equipped with pressure charging systems are more prone to knock partly due the increased intake temperature. Meanwhile, turbocharged engines when operating at high engine speeds and loads cannot fully utilize the exhaust energy as the wastegate is opened to prevent overboost. The turboexpansion concept thus is conceived to reduce the intake temperature by utilizing some otherwise unexploited exhaust energy. This concept can be applied to any turbocharged engines equipped with both a compressor and a turbine-like expander on the intake loop. The turbocharging system is designed to achieve maximum utilization of the exhaust energy, from which the intake charge is over-boosted. After the intercooler, the turbine-like expander expands the over-compressed intake charge to the required plenum pressure and reduces its temperature whilst recovering some energy through the connection to the crankshaft.

A Numerical Methodology to Compute Temperatures of a Rotating Cardan Shaft

In this paper a new numerical methodology to compute component temperatures of a rotating cardan shaft is described. In general temperatures of the cardan shaft are mainly dominated by radiation from the exhaust gas system and air temperatures in the transmission tunnel and underbody. While driving the cardan shaft is rotating. This yields a uniform temperature distribution of the circumference of the shaft. However most simulation approaches for heat protection are nowadays steady-state computations. In these simulations the rotation of the cardan shaft is not considered. In particular next to the exhaust gas system the distribution of the temperatures of the cardan shaft is not uniform but shows hot temperatures due to radiation at the side facing the exhaust gas system and lower temperatures at the other side. This paper describes a new computational approach that is averaging the radiative and convective heat fluxes circumferentially over bands of the cardan shaft.

A Simulation Method for the Calculation of Water Condensation inside Charge Air Coolers

The automotive industry uses supercharging in combination with various EGR strategies to meet the increasing demand for Diesel engines with high efficiency and low engine emissions. The charge air is heated by the EGR and the compression in the turbocharger to such an extent that high NOx emissions and a reduction in engine performance occurs. For this reason, the charge air cooler cools down the charge air before it enters the air intake manifold. In case of low pressure EGR, the charge air possesses a high moisture content and under certain operating conditions an accumulation of condensate takes place within the charge air cooler. During demanding engine loads, the condensate is entrained from the charge air cooler into the combustion chamber, resulting in misfiring or severe engine damage.

Active Limitation of Tire Wear and Emissions for Electrified Vehicles

Eliminating toxic exhaust emissions, amongst them particulate matter (PM), is one of the driving factors behind the increasing use of electrified vehicles. However, it is frequently overseen that PM arise not only from combustion, but from non-exhaust traffic related causes as well; in particular from the vehicle brakes, tires and the road surface. Furthermore, as electrified vehicles weigh more and typically exhibit higher torques at low speeds, their non-exhaust emissions tend to be higher than for comparable conventional vehicles, especially those generated by tires. Fortunately, tire related emissions are directly related to tire wear, so that limiting tire wear can reduce these emissions as well. This can be accomplished by intelligently modulating the vehicle torque profile in real time, to limit the operation in conditions of higher tire wear.

Adaptive Base-Flaps Under Variable Cross-Wind

Road vehicles usually operate within windy environments. The combination of typical wind distributions and vehicle speeds, imposes on such vehicles aerodynamic yaw angles, β, which are often almost uniform up to 6° and relevant up to 14°. Drag saving devices are often optimized for zero cross-wind scenarios, minimizing drag only around these design conditions. This work presents the drag saving increase that an adaptive system can provide over a classic boat-tail. In the experimental set up employed, two flaps are located at the rear lateral edges of an Ahmed body and respectively set at angles θ1 and θ2 with respect to the model. To evaluate the efficacy of different flap positioning strategies under cross-wind, the model was tested in a wind tunnel, , with and without flaps at yaw angles β = 0°, 3°, 6° or 9°. The flap sizes tested, δ, were 9% or 13% of the body width. For each β and δ, the maps of drag against the two flap angles were obtained.

Adaptive Turbo Matching: Radial Turbine Design Optimization through 1D Engine Simulations with Meanline Model in-the-Loop

Turbocharging has become the favored approach for downsizing internal combustion engines to reduce fuel consumption and CO2 emissions, without sacrificing performance. Matching a turbocharger to an engine requires a balance of various design variables in order to meet the desired performance. Once an initial selection of potential compressor and turbine options is made, corresponding performance maps are evaluated in 1D engine cycle simulations to down-select the best combination. This is the conventional matching procedure used in industry and is ‘passive’ since it relies on measured maps, thus only existing designs may be evaluated. In other words, turbine characteristics cannot be changed during matching so as to explore the effect of design adjustments. Instead, this paper presents an ‘adaptive’ matching methodology for the turbocharger turbine.

Advanced Ceramic Substrate with Ordered and Designed Micro-Structure for Applications in Automotive Catalysis

This study describes an innovative monolith structure designed for applications in automotive catalysis using an advanced manufacturing approach developed at Imperial College London. The production process combines extrusion with phase inversion of a ceramic-polymer-solvent mixture in order to design highly ordered substrate micro-structures that offer improvements in performance, including reduced PGM loading, reduced catalyst ageing and reduced backpressure. This study compares the performance of the novel substrate for CO oxidation against commercially available 400 cpsi and 900 cpsi catalysts using gas concentrations and a flow rate equivalent to those experienced by a full catalyst brick when attached to a vehicle. Due to the novel micro-structure, no washcoat was required for the initial testing and 13 g/ft3 of Pd was deposited directly throughout the substrate structure in the absence of a washcoat.

Air Spring Air Damper: Modelling and Dynamic Performance in Case of Small Excitations

Air spring systems gain more and more popularity in the automotive industry and with the ever growing demand for comfort nowadays they are almost inevitable. Some significant advantages over conventional steel springs are appealing for commercial vehicles as well as for the modern passenger vehicles in the luxury class. Current production air spring systems exist in combination with hydraulic shock absorbers (integrated or resolved). An alternative is to use the medium air not only as a spring but also as a damper: a so-called air spring air damper. Air spring air dampers are force elements which could be a great step for the chassis technology due to their functionality (frequency selectivity, load levelling, load independent vibration behaviour, load dependent damping). Some of their design which avoid dynamic seals by the using of rubber bellows contribute to a better ride comfort.

Air Supply System for Automotive Fuel Cell Application

A fuel cell system consists of a stack, a hydrogen fuel supply and an air supply system. This provides the required air flow and pressure which allows the stack to properly react on the cathode side to recombine Oxygen with the Hydrogen's protons and electrons resulting in water and heat. In addition the air flow and pressure are supporting directly or indirectly the water management. In this paper different air supply systems for automotive application developed by NuCellSys are compared: screw compressor and electrical turbo charger. Different technologies and control strategies allow the fuel cell system integrator to find the optimum between performances, weight, volume and cost. The authors describe the challenges and the new frontier of air supply systems for automotive fuel cell system application.

Rising oil prices and increasing strict emission legislation force vehicle manufacturers to reduce fuel consumption of future vehicles. In order to meet this target, the process of converting fuel into useable energy and the use of this energy by the different energy-consuming vehicle's subsystems have to be examined. Vehicles' subsystems consist of energy-supplying, energy-consuming, and in some cases energy-storing components. Due to the high complexity of these systems and their interaction, optimization of their energy efficiency is a challenging task. By introducing individual operational strategies for each subsystem, it is possible to increase the energy efficiency for a specific function. To further improve the vehicle's overall energy efficiency, holistic control strategies are introduced that distribute the energy between the subsystems intelligently.

An Experimental Investigation on the Effect of Diluent Addition on Flame Characteristics in a Single Cylinder Optical Diesel Engine

The present work investigates the effect of low levels CO2 addition on the combustion characteristics inside a single cylinder optical engine operated under low load conditions. The effects of dilution levels (up to 7.5% mass flow rate CO2 addition), the number of pilot injections (single or double pilot injections) and injection pressure (25 or 40 MPa), are evaluated towards the direction of achieving a partially premixed combustion (PPC) operation mode. The findings are discussed based on optical measurements and via pressure trace and apparent rate of heat release analyses in a Ricardo Hydra optical light duty diesel engine. The engine was operated under low IMEP levels of the order of 1.6 bar at 1200 rpm and with a CO2 diluent-enhanced atmosphere resembling an environment of simulated low exhaust gas recirculation (EGR) rates. Flame propagation is captured by means of high speed imaging and OH, CH and C2 line-of-sight chemiluminescence respectively.

An Experimental Methodology for Measuring of Aerodynamic Resistances of Heavy Duty Vehicles in the Framework of European CO2 Emissions Monitoring Scheme

Due to the diversity of Heavy Duty Vehicles (HDV), the European CO2 and fuel consumption monitoring methodology for HDVs will be based on a combination of component testing and vehicle simulation. In this context, one of the key input parameters that need to be accurately defined for achieving a representative and accurate fuel consumption simulation is the vehicle's aerodynamic drag. A highly repeatable, accurate and sensitive measurement methodology was needed, in order to capture small differences in the aerodynamic characteristics of different vehicle bodies. A measurement methodology is proposed which is based on constant speed measurements on a test track, the use of torque measurement systems and wind speed measurement. In order to support the development and evaluation of the proposed approach, a series of experiments were conducted on 2 different trucks, a Daimler 40 ton truck with a semi-trailer and a DAF 18 ton rigid truck.

An Investigation of Deformation Effects on Phase Transformation in Hot Stamping Processes

To reduce the fuel consumption as well as to improve the crash safety of vehicles, the usage of hot stamping parts is increasing dramatically in recent years. Aisin Takaoka has produced hot stamping parts since 2001 and has developed various technologies related to Hot Stamping. In an actual hot stamping process, parts with insufficient strength could be produced sometimes at a prototyping phase, even under the proper forming conditions. In order to understand these phenomena, in this paper, phase transformation in a boron steel 22MnB5 under various cooling rates were investigated and the effects of pre-strain conditions on the phase transformations were characterised. Uniaxial tensile specimens were stretched under isothermal conditions to different strain levels of 0-0.3, at strain rates of 0.1-5.0/s and deformation temperatures of 650-800°C.

Application and Validation of CAE Methods for Comprehensive Durability Assessment of Leaf Springs with Measurement and Testing

Securing the desired strength and durability characteristics of suspension components is one of the most important topics in the development of commercial vehicles because these components undergo multiaxial variable amplitude loading. Leaf springs are essential for the suspension systems of trucks and they are considered as security relevant components in the product development phase. In order to guide the engineers in the design and testing department, a simulation method is developed as explained by Bakir et al. in a recently published SAE paper [1]. The main aim of the present study is to illustrate the validation of this simulation method for the durability of leaf springs based on the results from testing and measurements. In order to verify this CAE Method, the calculated stresses on the leaf springs are compared with the results of strain gage measurements and the fatigue failures of leaf springs are correlated with the calculated damage values.
