11 Reasons to Use Automated Metrology

Aerospace structures manufacturers find themselves frequently engaged in large-scale 3D metrology operations, conducting precision measurements over a volume expressed in meters or tens of meters. Such measurements are often done by metrologists or other measurement experts and may be done in a somewhat ad-hoc fashion, i.e., executed in the most appropriate method according to the lights of the individual conducting the measurement. This approach is certainly flexible but there are arguments for invoking a more rigorous process. Production processes, in particular, demand an automated process for all such “routine” measurements. Automated metrology offers a number of advantages including enabling data configuration management, de-skilling of operation, real time input data error checking, enforcement of standards, consistent process execution and automated data archiving. It also reduces training, setup time, data manipulation and analysis time and improves reporting.

1D Modelling of Thermal Management of a Jet Trainer Aircraft

Most of current jet aircraft circulate fuel on the airframe to match heat loads with available heat sink. The demands for thermal management in wide range of air vehicle systems are growing rapidly along with the increased mission power, vehicle survivability, flight speeds, and so on. With improved aircraft performance and growth of heat load created by Aircraft Mounted Accessory Drive (AMAD) system and hydraulic system, effectively removing the large amount of heat load on the aircraft is gaining crucial importance. Fuel is becoming heat transfer fluid of choice for aircraft thermal management since it offers improved heat transfer characteristics and offers fewer system penalties than air. In the scope of this paper, an AMESim model is built which includes airframe fuel and hydraulic systems with AMAD gearbox of a jet trainer aircraft. The integrated model will be evaluated for thermal performance.

2-D Imaging of Soot Formation Process in a Transient Spray Flame by Laser-induced Fluorescence and Incandescence Techniques

In order to investigate the soot formation process in a diesel spray flame, simultaneous imaging of soot precursor and soot particles in a transient spray flame achieved in a rapid compression machine was conducted by laser-induced fluorescence (LIF) and by laser-induced incandescence (LII) techniques. The 3rd harmonic (355nm) and the fundamental (1064nm) laser pulses from an Nd:YAG laser, between which a delay of 44ns was imposed by 13.3m of optical path difference, were used to excite LIF from soot precursor and LII from soot particles in the spray flame. The LIF and the LII were separately imaged by two image-intensified CCD cameras with identical detection wavelength of 400nm and bandwidth of 80nm. The LIF from soot precursor was mainly located in the central region of the spray flame between 40 and 55mm (270 to 370 times nozzle orifice diameter d0) from the nozzle orifice. The LII from soot particles was observed to surround the soot precursor LIF region and to extend downstream.

2D Polar Assessment in Icing Wind Tunnel for iced Helicopter Blade Profiles

A helicopter blade profile was tested in the DGA Aero-engine Testing's icing altitude test facility S1 in Saclay, France during the winter of 2013/2014. The airfoil was a helicopter main rotor OA312 blade profile made out of composite material and with a metallic erosion shield. Dry air and ice accretion tests have been performed in order to assess the iced airfoil's aerodynamic behaviour. Several icing conditions were tested up through Mach numbers around 0.6. This paper presents the test setup, the test model and some of the test results. The test results presented in this paper include the ice shapes generated as well as dry air and iced airfoil lift and drag curves (polars) which were obtained with the real ice shapes on the airfoil.

3 - Valve Stratified Charge Engines: Evolvement, Analysis and Progression

A historical review of the patents and literature pertaining to 3-valve stratified charge engines is presented in this paper. This very old invention appears to be a practical approach for the “clean engine” being sought for vehicular use since it has the intrinsic capability of simultaneously giving good fuel economy and producing minimal objectionable exhaust emissions. The prime requisites of this engine are a rich prechamber charge and a very lean main chamber charge regardless of prechamber volume, nozzle diameter, valving and spark plug location. Fuel-air equivalence ratios of the charges in the two combustion chambers are significantly important in order to achieve the proper optimization. These ratios should be about 15% rich for the prechamber and 15 to 30% lean for the main chamber at the moment of ignition.

3 Inch Ice Shapes, AB Initio

The term “3 inch ice shapes” has assumed numerous definitions throughout the years. At times it has been used to generally characterize large glaze ice accretions on the major aerodynamic surfaces (wing, horizontal stabilizer, vertical stabilizer) for evaluating aerodynamic performance and handling qualities after a prolonged icing encounter. It has also been used as a more direct criterion while determining or enforcing sectional ice shape characteristics such as the maximum pinnacle height. It is the authors’ observation that over the years, the interpretation and application of this term has evolved and is now broadly misunderstood. Compounding the situation is, at present, a seemingly contradictory set of guidance among (and even within) the various international regulatory agencies resulting in an ambiguous set of expectations for design and certification specialists.

3-D Analysis of the Flow Through a Multihole V.C.O. Nozzle for D.I. Diesel Engine

A 3-D analysis of the flow through a multihole, V.C.O. (Valve Covered Orifice) nozzle for D.I. Diesel Engine has been carried out. The analysis was performed by means of a finite element code. The nozzle comprises five injection holes. Aims of the analysis were: the investigation of the pressure drops along the conical clearance between the needle and the nozzle; the evaluation of the energy losses in the injection holes; the disclosure of the velocity profile at the injection hole outlets. the differences of flowrate for each hole with geometrical asymmetries. This kind of analisys is the first step of a more complete spray analysis; in fact, the spray from an injection hole is influenced by the injection pressure and the velocity profile. In particular, the needle lift and the needle tip deviation have been parametrized. The analysis betters both the theoretical knowledge of this kind of nozzle and the hydraulic phenomena occurring inside.

3-D Computations to Improve Combustion in a Stratified-Charge Rotary Engine Part IV: Modified Geometries

A three-dimensional model for a direct injection stratified-charge rotary engine has been employed to study two modifications to the pocket geometry of the engine. In one modification, a pocket is located towards the leading edge of the rotor and is shown to produce recirculation within the pocket and faster burning. In the second modification, a two pocket rotor with two injectors and two spark plugs is studied. It appears that this should result in better utilization of the chamber air. It also appears that both modifications rhould result in higher efficiency of the direct-injected stratifiedcharge rotary engine. However extensive computations are required before a final conclusion is reached and before specific recommendations can be made.

3-D Numerical Study of Flow Mixing in Front of SCR for Different Injection Systems

The urea Selective Catalytic Reduction (SCR) exhaust system has been proved to be the reliable aftertreatment device with the capability of reducing tail pipe NOx emission by 75% to 90%, HC by 50% and Particulate Matter (PM) by 30%. Constrained by increasingly stringent packaging envelope, flow mixing in front of substrate is becoming one of the major concerns to achieve ideal performance of higher NOx conversion and lower ammonia (NH3) slip. Three dimensional CFD simulations are performed in current study to investigate flow mixing phenomenon in a SCR system. First, for a traditional tube injector with single or multiple nozzles, the effects of mass flow rates of injected NH3 and exhaust gas on flow mixing and pressure loss are investigated. Then, a concept of ring shape injector with multiple nozzles are initiated and built for 3-D CFD simulations. The comparisons of flow mixing index and injection pressure are made between two type injectors.

3-D Steady-State Wall Heat Fluxes and Thermal Analysis of a Stratified-Charge Rotary Engine

A three-dimensional model is used to compute the flow,sprays and combustion in a stratified-charge rotary engine. Wall temperatures estimated from available measurements are used as boundary conditions for the energy equation. The computations provide local and instantaneous heat fluxes on the rotor and the rotor housing. The instantaneous heat fluxes are integrated in time over one cycle of the rotor to obtain estimates of local cycle averaged heat flux through the rotor and the rotor housing. These are then used as boundary conditions in a thermal analysis of the rotor and rotor housing with known coolant-side flow rates and heat transfer coefficients. The thermal analysis is done using a finite-element three-dimensional code which provides updated estimates of the rotor and rotor housing wall temperatures. These wall temperatures agree within ±20°C of the measured wall temperatures.

3D Large Scale Simulation of the High-Speed Liquid Jet Atomization

In this paper three-dimensional Large Eddy Simulations (i.e., LES) by using a PLIC-VOF method have been adopted to investigate the atomization process of round liquid jets issuing from automotive multi-hole injector-like nozzles. LES method is used to compute directly the effect of the large flow structure, being the smallest one modelled. A mesh having a cell size of 4 μm was used in order to derive a statistics of the detached liquid structures, i.e. droplets and ligaments. The latter have been identified by using an algorithm coded by authors. Cavitation modeling has not been included in the present computations. Two different mean injection nozzle flow velocities of 50 m/s and 270 m/s, corresponding to two mean nozzle flow Reynolds numbers of 1600 and 8700, respectively, have been considered in the calculations as representative of laminar and turbulent nozzle flow conditions.

Diesel common rail injectors are required to utilize a higher injection pressure and to achieve higher injection accuracy in order to meet increasingly severe emissions, less fuel consumption, and higher engine performance demand. In addition to those requirements, in conjunction with optimized nozzle geometry, a more rectangular injection rate and stable multiple injections with shorter intervals are required for further emissions and engine performance improvement by optimizing the combustion efficiency.

5-Axis Flex Track Drilling Systems on Complex Contours: Solutions for Position Control

Previous Flex Track drilling systems move along two parallel tracks that conform to the contour of a work piece surface. Until recently, applications have been limited to relatively simple surfaces such as the cylindrical mid-body fuselage join of a commercial aircraft. Recent developments in the state of the art have introduced the 5-axis variant which is capable of precision drilling on complex contours. This paper presents solutions to two positioning challenges associated with this added functionality: the ability to align the spindle axis normal to an angled drilling surface while maintaining accuracy in tool-point position, the ability to maintain synced motion between dual drives on complex track profiles.

5-Axis Flex Track System

Flex Track Systems are seeing increased usage in aerospace applications for joining large assemblies, such as fuselage sections. Previous systems were limited to work pieces that allowed the tracks to follow a gentle radius of curvature, limiting the locations where the system could be used. This paper describes a new 5-Axis Flex Track System developed to expand the usage of the systems, allowing them to process work pieces containing complex and irregular contours. Processing complex contours is accomplished through the addition of A and B axes providing normalization in multiple directions. These new systems are configured with the latest multi-function process capabilities allowing drilling, hole quality measurement, and temporary or permanent fastener installation.

72 Curved Fin Rotor Design Reduces Maximum Rotor Temperature

Hayes Lemmerz has published papers (Ref 1 and 2 ) where different rotor designs were investigated to increase airflow velocity. We also have published the dynamometer test's data to show the 100 degrees F drop in temperature and 50% drop in deformation in rotors with 5% increase in airflow velocity (Ref 3). In the previous paper (Ref 4), the increase of 37.2% of airflow velocity in a 72 curved fin rotor design, was shown. In this paper, we are showing the results of dynamometer testing the 72 curved fin rotor design. When the 72 curve fin rotor design is compared to current production design, the 72 curve fin rotor design shows, a 140° F (60° C) drop in temperature during heating and cooling cycles. Hayes Lemmerz is testing this rotor design on standard vehicle tests ( LACT and DST). The results of these tests would be presented in another paper.

72 Curved Fins and Air Director Idea Increases Airflow through Brake Rotors

Hayes Lemmerz has pursued fin configurations in straight and curved fin rotors to achieve high airflow velocity. The largest increase in airflow velocity of 37.2% is achieved by curving fins to a specific entry and exit angle and increasing surface area by increasing fin number. There is a need for funneling air into the narrow entry in the hub area. The new “Hayes Air Director” successfully channels air into the curved fins. Hayes Lemmerz is in the process of casting rotors with curved fins and the air director idea. Dynamometer and vehicle tests will follow. The current renwood model of the rotor design shows 34.8 to 37.2% increase in airflow velocity when tested on the Hayes Airflow machine.

737–800 Winglet Integration

A joint venture called Aviation Partners Boeing successfully integrated winglets into the Next-Generation 737–800 by retaining performance improvements with minimal weight penalty on the existing 737 wing design. Program challenges included developing both retrofit and production configurations using a common winglet design, causing minimal impact on all customers, and causing minimal disruption to the 737 production process. Winglet benefits along with improved performance include reduced engine wear and enhanced visual appeal.

777 Wing Fastener Machine Training Simulator

Wing panels for Boeing's new 777 airplane are assembled using fastening machines called Wing Fastener Systems (WFS). Compared to the wing riveting machines currently used to squeeze rivets for other airplane models, the 777 WFS provides significantly more features in that it also installs two part fasteners, collects process data for Statistical Process Control analysis, plus other functions. Historically, new operators for wing riveting machines have needed six months of on-the-job training to achieve basic qualification. Because of the increased functionality of the 777 WFS, an eight to nine month O.J.T. requirement was anticipated. Training requirements were further compounded by our need for up to thirty qualified operators in a relatively short time frame and a maintenance staff thoroughly trained in the new control architecture. Boeing's response to this challenge was to use simulation methods similar to those used to train pilots for our customer airlines.
