Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

A Novel Ultrasonic Intake Air Flow Meter for Test Bed Applications

The development process of a combustion engine is now a days strongly influenced by future emission regulations which require further reduction in fuel consumption and precise control of combustion process based on Intake air measurement, during engine development. Intake air flow meters clearly differentiate themselves from typical industrial gas flow meters because of their ability to measure extremely dynamic phenomenon of combustion engine. Thus, high internal data acquisition rate, short response time, ability to measure pulsating and reverse flows with lower measurement uncertainty are the factors that ensures the reliability of the results without being affected by ambient influences, sensor contamination or sensor aging. The AVL developed FLOWSONIX™ is based on ultrasonic transit time measuring principle with broad-band Capacitive Ultrasonic Transducer (CUT) characterized by an excellent air impedance matching strongly distinguishes itself by fulfilling all those requirements.

Analytical system for combustion engine exhaust emissions

As emission regulations become tighter and tighter, equipment must evolve to be able to achieve the new standards. Also additional test requirements demand a system that is flexible and can accommodate differences both in the tests and the test facility. By that test cell equipment for chassis dynamometer as well as engine dynamometer applications is getting increasingly complex. That also will require new concepts for the design of such systems. In the past emission system design was more likely a collection and packaging process, which has interfaced various independent components. Now, the development of modern analytical emission systems requires a true holistic design process. This paper will describe the demands and the realization of a modern emission system. It can be shown that an extended effort during the design process will result in a high performance system, which still remains simple and robust.

Automated Model-Based GDI Engine Calibration Adaptive Online DoE Approach

Due to its high number of free parameters, the new generation of gasoline engines with direct injection require an efficient calibration process to handle the system complexity and to avoid a dramatic increase in calibration costs. This paper presents a concept of specific toolboxes within a standardized and automated calibration environment, supporting the complexity of GDI engines and establishing standard procedures for distributed development. The basic idea is the combination of a new and more efficient online DoE approach with the automatic and adaptive identification of the region of interest in the high dimensional parameter space. This guarantees efficient experimental designs even for highly non-linear systems with often irregularly shaped valid regions. As the main advantage for the calibration engineer, the new approach requires almost no pre-investigations and no specific statistical knowledge.

Automated Outlier Detection in Multidimensional Driveability Data Using AVL-DRIVE

With the increased number of variants, the preservation of a brand-specific vehicle DNA becomes more and more important. Paired with growing customer expectations, brand DNA can be a crucial point in the decision-making process of buying a new vehicle. Whereas the customer will assess the DNA subjectively during driving by evaluating the vehicle drive quality (“driveability”), most manufacturers are not merely relying on subjective evaluations by having test drivers perform maneuvers with prototype vehicles. Nowadays, the assessment is performed objectively during the vehicle development process. As a supporting measure, the Anstalt für Verbrennungskraftmaschinen List (AVL) has made the objective assessment tool AVL-DRIVE commercially available. Up to now, the AVL-DRIVE ratings had to be manually analyzed and checked for outliers. Low ratings and high deviations to a priori specified target values are a good starting point for the search of outliers.

CSI - Controlled Auto Ignition - the Best Solution for the Fuel Consumption - Versus Emission Trade-Off?

In recent years several new gasoline engine technologies were introduced in order to reduce fuel consumption. Controlled autoignition seems to be an alternative to stratified part load operation, which is handicapped due to it's lean aftertreatment system for world wide application. The principal advantages of controlled auto ignition combustion under steady state operation - combining fuel economy benefits similar to stratified charge systems with nearly negligible NOx and soot emissions - are already well known. With the newly developed AVL- CSI system (Compression and Spark Ignition), a precise combustion control is achieved even under transient operation. For compensation of production and operation tolerances a cost optimized cylinder individual control was developed. Completely new functionalities of the engine management system are applied. This lean GDI concept complies with future emission standards without DeNOx catalyst and can be applied worldwide.

Real world operating scenarios have a major influence on emissions and fuel consumption. To reduce climate-relevant and environmentally harmful gaseous emissions and the exploitation of fossil resources, deep understanding concerning the real drive behavior of mobile sources is needed because emissions and fuel consumption of e.g. passenger cars, operated in real world conditions, considerably differ from the officially published values which are valid for specific test cycles only [1]. Due to legislative regulations by the European Commission a methodology to measure real drive emissions RDE is well approved for heavy duty vehicles and automotive applications but may not be adapted similar to two-wheeler-applications. This is due to several issues when using the state of the art portable emission measurement system PEMS that will be discussed.

Cylinder- and Cycle Resolved Particle Formation Evaluation to Support GDI Engine Development for Euro 6 Targets

Combustion of premixed stoichiometric charge is free of soot particle formation. Consequently, the development of direct injection (DI) spark ignition (SI) engines aims at providing premixed charge to avoid or minimize soot formation in order to meet particle emissions targets. Engine development methods not only need precise engine-out particle measurement instrumentation but also sensors and measurement techniques which enable identification of in-cylinder soot formation sources under all relevant engine test conditions. Such identification is made possible by recording flame radiation signals and with analysis of such signals for premixed and diffusion flame signatures. This paper presents measurement techniques and analysis methods under normal engine and vehicle test procedures to minimize sooting combustion modes in transient engine operation.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

Estimation of Diesel Soot Particles in Exhaust Gas Emission and Its Accumulation in Diesel Particulate Filter Using Graphical Calculation Model

To avoid frequent regeneration intervals leading to expeditious ageing of the catalyst and substantial fuel penalty for the owner, it is always desired to estimate the soot coming from diesel exhaust emission, the soot accumulated and burnt in the Diesel Particulate Filter (DPF). Certain applications and vehicle duty cycles cannot make use of the differential pressure sensor for estimating the soot loading in the DPF because of the limitations of the sensor tolerance and measurement accuracy. The physical soot model is always active and hence a precise and more accurate model is preferred to calibrate & optimize the regeneration interval. This paper presents the approach to estimate the engine-out soot and the accumulated soot in the DPF using a graphical calculation tool (AVL Concerto CalcGraf™).

Gasoline direct injection is one of the main issues of actual worldwide SI engine development activities. It requires a comprehensive system approach from the basic considerations on optimum combustion system configuration up to vehicle performance and driveability. The general characteristics of currently favored combustion system configurations are discussed in this paper regarding both engine operation and design aspects. The engine performance, especially power output and emission potential of AVL's DGI engine concept is presented including the interaction of advanced tools like optical diagnostics and 3D-CFD simulation in the combustion system development process. The application of methods like tomographic combustion analysis for investigations in the multicylinder engine within further stages of development is demonstrated. The system layout and operational strategies for fuel economy in conjunction with exhaust gas aftertreatment requirements are discussed.

High Performance Cooling and EGR Systems as a Contribution to Meeting Future Emission Standards

In relation to further tightening of the emissions legislation for on-road heavy duty Diesel engines, the future potential of cooled exhaust gas recirculation (EGR) as a result of developments in the cooling systems of such engines has been evaluated. Four basic engine concepts were investigated: an engine with SCR exhaust gas aftertreatment for control of the nitrogen oxides (NOx), an engine with cooled EGR and particulate (PM) filtration, an engine with low pressure EGR and PM filtration and an engine with two stage low temperature cooled EGR also with a particulate filter. A 10.5 litre engine was calibrated and tested under conditions representative for each concept, such that 1.7 g/kWh (1.3 g/bhp-hr) NOx could be achieved over the ESC and ETC. This corresponds to emissions 15% below the Euro 5 legislation level.

Layout of a High Load EGR System for LD, MD and HD Truck Engines by Means of Simulation

Increasingly stringent exhaust emission regulations, which are expected to come into force within the next couple of years will require substantial reductions of NOx as well as particulate emissions. To meet these future emission standards, the application of new technologies will be indispensable, especially in view of maintaining or even improving the thermal efficiency of LD, MD and HD diesel engines [1]. Exhaust Gas Recirculation (EGR) is a proven method to reduce NOx emissions. This paper outlines the development and layout of a high load EGR system by means of 3D-CFD and thermodynamic cycle simulation. The analytical approach is presented and simulation results are compared to those achieved on the test bed.

Measuring Automotive Exhaust Particles Down to 10 nm

The latest generation of internal combustion engines may emit significant levels of sub-23 nm particles. The main objective of the Horizon 2020 “DownToTen” project was to develop a robust methodology and provide policy recommendations towards the particle number (PN) emissions measurements in the sub-23 nm region. In order to achieve this target, a new portable exhaust particle sampling system (PEPS) was developed, being capable of measuring exhaust particles down to at least 10 nm under real-world conditions. The main design target was to build a system that is compatible with current PMP requirements and is characterized by minimized losses in the sub-23 nm region, high robustness against artefacts and high flexibility in terms of different PN modes investigation, i.e. non-volatile, volatile and secondary particles.

Methodology and Tools to Predict GDI Injector Tip Wetting as Predecessor of Tip Sooting

With upcoming emission regulations particle emissions for GDI engines are challenging engine and injector developers. Despite the introduction of GPFs, engine-out emission should be optimized to avoid extra cost and exhaust backpressure. Engine tests with a state of the art Miller GDI engine showed up to 200% increased particle emissions over the test duration due to injector deposit related diffusion flames. No spray altering deposits have been found inside the injector nozzle. To optimize this tip sooting behavior a tool chain is presented which involves injector multiphase simulations, a spray simulation coupled with a wallfilm model and testing. First the flow inside the injector is analyzed based on a 3D-XRay model. The next step is a Lagrangian spray simulation coupled with a wallfilm module which is used to simulate the fuel impingement on the injector tip and counter-bores.

The customer wants to get the newest product and is not accepting the risk of any product call backs. This means the minimization of the risk of field claims for the manufacturer. The challenge to reach this goal is a capable volume production of each new product. To create a competitive, innovative product it is the task for design and simulation engineers in the development phase to design the product in view of function, efficiency, fatigue strength, optimized weight and optimized product costs. Additionally an agreement between design and industrial production planning is required. An early involvement of production engineers into the development of a product ensures design for manufacturing from the very beginning.

New Physical and Chemical Models for the CFD Simulation of Exhaust Gas Lines: A Generic Approach

In the near future the effort on the development of exhaust gas treatment systems must be increased to meet the stringent emission requirements. If the relevant physical and chemical models are available, the numerical simulation is an important tool for the design of these systems. This work presents a CFD model that allows to cover the full range of applications in this area. After a detailed presentation of the theoretical background and the modeling strategies results for the simulation of a close-coupled catalyst are shown. The presented model is also applied to the oxidation of nitrogen oxides, to a diesel particle filter and a fuel-cell reformer catalyst.

Potential for Emission Reduction and Fuel Economy with Micro & Mild HEV

The development of modern combustion engines (spark ignition as well as compression ignition) for vehicles compliant with future oriented emission legislation (BS6, Euro VI, China 6) has introduced several technologies for improvement of both fuel efficiency as well as low emissions combustion strategies. Some of these technologies as there are high pressure multiple injection systems or sophisticated exhaust gas after treatment system imply substantial increase in test and calibration time as well as equipment cost. With the introduction of 48V systems for hybridization a cost- efficient enhancement and, partially, an even attractive alternative is now available. An overview will be given on current technologies as well as on implemented test procedures. The focus will be on solutions which have potential for the Indian market, i.e. solutions which can be implemented with moderate application effort for currently available compact and medium size cars.

Production Feasible DME Technology for Direct Injection CI Engines

DiMethyl Ether (DME) has been shown to be a very attractive fuel for low emission direct injection compression ignition (DICI) engines. It combines the advantages of the high efficiencies of diesel cycle engines with soot free combustion. However, its greatest drawback is the need to develop new fuel injection and handling systems. Previous approaches have been common rail type injection systems which have shown great potential in reducing harmful exhaust emissions and achieving good engine performance and efficiency due to good control of both the fuel injection characteristics and temperature. The concept also has proven benefits with respect to convenient and safe fuel handling. The logical evolution of this concept simplifies the fuel system and avoids special components for DME handling such as high pressure rail pumps while retaining all the benefits of the common rail principle.
