Advances in Durability and Performance of Ceramic Preconverter Systems

Ceramic preconverters have become a viable strategy to meet the California LEV and ULEV standards. To minimize cold start emissions the preconverter must light-off quickly and be catalytically efficient. In addition, it must also survive the more severe thermomechanical requirements posed by its close proximity to the engine. The viability of the ceramic preconverter system to meet both emissions and durability requirements has also been reported recently(1,2). This paper further investigates the impact preconverter design parameters such as cell density, composition, volume, and catalyst technology have on emissions and pressure drop. In addition, different preconverter/main converter configurations in conjunction with electrically heated catalyst systems are evaluated. The results demonstrate that ceramic preconverters substantially reduce cold start emissions. Their effectiveness depends on preconverter design and volume, catalyst technology, and the system configuration.

Diesel Particulate Filter Operational Characterization

Wall-flow filter technology has been used for many years to remove particulate emissions from a select number of diesel engine exhaust systems. Significant implementation of diesel particulate filters will require the definition of regeneration strategies that permit the filters to be regularly and durably purged of accumulated non-volatile particulates. This paper will examine the laboratory-bench characterization of filter responses to the wide variety of input conditions to which they may be exposed in practice. The lab-bench filter characterization will be done as a function of generic independent variables such as flow rate, inlet temperature, oxygen content and soot loading. The testing will be conducted on uncatalyzed filters for this preliminary study. The characterization approach will examine such dependent variables as completeness of regeneration and maximum exotherm temperatures.

Diesel Particulate Filter Test Methods

Characterization of diesel particulate filters requires test methods that permit rapid and accurate assessment of important performance requirements. The operation of the filter is comprised of two primary functions, particle filtering and filter soot regeneration. One challenge facing implementation of diesel filter technology lies with the difficult process of regenerating the filter after accumulating a full complement of soot. This paper will primarily focus on laboratory bench testing methods developed to study the regeneration characteristics of filters under a variety of test conditions. To rapidly assess the performance of many filters it was important to develop laboratory techniques that approximate engine exposure conditions. A simulated soot loading process and a well-controlled regeneration test method were developed.

Effect of Cell Geometry on Emissions Performance of Ceramic Catalytic Converters

More stringent emissions regulations, space limitations for catalytic converters in modern automotive applications, and new engine technologies constitute design challenges for today's engineers. In that context high cell density thinwall and ultrathinwall ceramic substrates have been designed into advanced catalytic converters. Whereas the majority of these substrates have a square cell geometry, a potential for further emissions improvement has been predicted for hexagonal cell structures. In order to verify these predictions, a ceramic substrate has been developed combining the features of high cell density, ultrathin cell walls, and hexagonal cell structure. Based on modeling data, the actual cell density and wall thickness of the hexagonal cell substrate will be defined. The performance of that substrate will be assessed by comparing experimental emissions results using two modern Volkswagen engines.

Emission Performance of Ceramic Preconverters Evaluated by FTP and Euro State III Emission Test Cycle

Preconverters and close-coupled main converters are viewed as key components in advanced emission systems to help the auto industry comply with tightened emission regulations in North America and Europe. Due to their close position to the exhaust manifold when compared to current main catalysts, the mechanical and thermal durability requirements on such close-coupled converters are significantly increased. A set of representative preconverter systems, with respect to back pressure and surface area, ceramic and metal substrate material was exposed to a 100 hour engine aging cycle, which is equivalent to approximately 80,000 kilometers under European driving conditions. This aging cycle is used by the German Autoconsortium (ZDAKW). In order to address the high thermal load in a close-coupled position, the preconverter inlet gas temperature has been elevated to a maximum of 950 °C at stoichiometry. Maximum preconverter midbed temperature has been found close to 1000 °C.

Evaluation of In-Line Adsorber Technology

To meet tightening emissions standards, alternate pollution abatement technologies are necessary, such as an In-Line Adsorber (ILA) system. The ILA has a first catalyst, an adsorber, and a second catalyst. A diverter directs exhaust gas through the adsorber to capture unconverted hydrocarbons until the first catalyst reaches light-off temperature. The ILA system was designed so that the second catalyst becomes active concurrent with the adsorber hydrocarbon desorption. The system was evaluated using the FTP test with two different secondary air strategies on 3.8 liter V6 and 4.0 liter V8 vehicles. The ILA system performance consistently reduced ∼50-60% of cold start hydrocarbon emissions. This study examined a simplified ILA system designed to operate with a commercial secondary air pump powered by the engine.

Evaluation of SoftMountSM Technology for Use in Packaging UltraThinwall Ceramic Substrates

Quantitative in-use pressure measurements were taken from packaging ceramic substrates with the SoftMountSM technology and two more traditional technologies, stuffing and tourniquet. Each technology was assessed using four separate mat materials. Mat selection enhanced the application of the SoftMountSM technology through the reduced pressures applied to the substrate during packaging. High temperature and low temperature thermal cycling studies were performed on the canned converters for the three packaging technologies so that an evaluation could be made of converter durability. The SoftMountSM packaging technology yielded the lowest pressures of all the processes studied, regardless of mat type. The laminar hybrid mat evaluated yielded the best combination of pressure and durability performance. Low temperature residual shear strengths following thermal cycling of the converters showed good correlation between the SoftMountSM technology and the stuffing method.

Review of Development, Properties and Packaging of Thinwall and Ultrathinwall Ceramic Substrates

Driven by the worldwide automotive emission regulations, ceramic substrates were developed to serve as catalyst support. Since the introduction of Standard wall substrates in 1974, substrates with thinner walls and higher cell densities have been developed to meet the tighter emission requirements; Worldwide, the amount of Thinwall and Ultrathinwall substrates in series applications is increasing continuously. The properties of the substrates determine their performance regarding pressure drop, heat-up and conversion efficiency. These properties are analyzed, as well as the packaging process for Thinwall and Ultrathinwall substrates; A new packaging technique with lower pressure load is described.

Thin Film Pressure Sensor Technology Applied to Catalytic Converter Packaging

Application of new ultra-thinwall ceramic substrate technology to many new vehicle exhaust emission applications has lead to an interest in better understanding the pressures to which substrates are exposed during packaging operations. A recently identified thin film load cell technology has permitted a more analytical evaluation of pressure distributions that develop during ceramic substrate packaging. The optimum configuration of this technique for studying canning operations will be investigated as part of the study. In addition to identifying the characteristic pressure distributions created during canning processes, the impact of various process parameters on this distribution was also investigated.
