Vibration Modeling and Correlation of Driveline Boom for TFWD/AWD Crossover Vehicles

Reducing the high cost of hardware testing with analytical methods has been highly accelerated in the automotive industry. This paper discusses an analytical model to simulate the driveline boom test for the transverse engine with all wheel drive configuration on a front-wheel drive base (TFWD/AWD). Driveline boom caused by engine firing frequency that excites the bending mode of the propeller shaft becomes a noise and vibration issue for the design of TFWD/AWD driveline. The major source of vibrations and noise under the investigation in this paper is the dominant 3rd order engine torque pulse disturbance that excites the bending of the propeller shaft, the bending of the powertrain and possible the bending of the rear halfshaft. All other excitation sources in this powertrain for a 60° V6 engine with a pushrod type valvetrain are assessed and NVH issues are also considered in this transient dynamic model.

Thermal-Mechanical Durability of DOC and DPF After-treatment System for Light Heavy Pickup Truck Application

The US Environmental Protection Agency (EPA)’s heavy duty diesel emission standard was tightened beginning from 2007 with the introduction of ultra-low-sulfur diesel fuel. Most heavy duty diesel applications were required to equip Particulate Matter (PM) after-treatment systems to meet the new tighter, emission standard. Systems utilizing Diesel Oxidation Catalyst (DOC) and Catalyzed-Diesel Particulate Filter (DPF) are a mainstream of modern diesel PM after-treatment systems. To ensure appropriate performance of the system, periodic cleaning of the PM trapped in DPF by its oxidation (a process called “regeneration”) is necessary. As a result, of this regeneration, DOC’s and DPF’s can be exposed to hundreds of thermal cycles during their lifetime. Therefore, to understand the thermo-mechanical performance of the DOC and DPF is an essential issue to evaluate the durability of the system.

The Supercharged Northstar DOHC 4.4L V8 Engine for Cadillac

A new high output supercharged Northstar DOHC 4.4L V8 engine has been developed for new “V” series Cadillac performance models. The new engine combines the highest power rating of any production Cadillac engine to date with operating refinement uncommon at this power level. The new engine incorporates a high capacity airflow system including a unique GM Powertrain (GMPT) patented supercharger. The design integrates the intake manifold and supercharger (SC) into a supercharger module (SCM) supplied with throttle body (TB) and intercoolers (IC). The new engine architecture is based on the naturally aspirated (NA) rear wheel drive (RWD) engine released in 2004, but has been specifically designed and upgraded from the NA version for the greater structural and thermal loads that result from supercharging.

The Next Generation Northstar DOHC 4.6L V8 Engine with Four-Cam Continuously Variable Valve Timing for Cadillac

A new generation Northstar DOHC V8 engine has been developed for a new family of rear-wheel-drive (RWD) Cadillac vehicles. The new longitudinal engine architecture includes strategically selected technologies to enable a higher level of performance and refinement. These technologies include four-cam continuously variable valve timing, low restriction intake and exhaust manifolds and cylinder head ports, a steel crankshaft, electronic throttle control, and close-coupled catalysts. Additional design features beyond those required for RWD include optimized block ribbing, improved coolant flow, and a newly developed lubrication and ventilation system for high-speed operation and high lateral acceleration. This new design results in improved performance over the entire operating range, lower emissions, improved fuel economy, improved operating refinement, and reduced noise/vibration/harshness (NVH).

Tensile Deformation and Fracture of Press Hardened Boron Steel using Digital Image Correlation

Tensile measurements and fracture surface analysis of low carbon heat-treated boron steel are reported. Tensile coupons were quasi-statically deformed to fracture in a miniature tensile testing stage with custom data acquisition software. Strain contours were computed via a digital image correlation method that allowed placement of a digital strain gage in the necking region. True stress-true strain data corresponding to the standard tensile testing method are presented for comparison with previous measurements. Fracture surfaces were examined using scanning electron microscopy and the deformation mechanisms were identified.

Static Load Sharing Characteristics of Transmission Planetary Gear Sets: Model and Experiment

One of the most common applications of planetary (epi-cyclic) gear sets is found in automotive transmissions. A planetary gear set typically total torque applied to be shared by multiple planets making a higher power density possible. This advantage of the planetary gear sets relies heavily on the assumption that each pinion carries an equal share of the total torque applied. However, in production, gear manufacturing and assembly variations along with certain design parameters may prevent equal load sharing among the planets. Here, a generalized mathematical model of a single-stage planetary gear set having n planets is developed to predict load shared by each planet under quasi-static conditions. The model takes into account effects of two most common errors including pinion carrier errors and gear run-out errors. Results of an experimental test program are used to validate the predictions of the model. Generalized guidelines for equal load sharing are also presented.

Shudder Durability of a Wet Launch Clutch Part II - Durability Study

Under the initiative of the United States Council for Automotive Research LLC (USCAR§) Transmission Working Group, a collaborative effort was made with LuK USA LLC to study the influence of the friction interface parameters on the shudder durability of a wet launch clutch. Clutch configurations with different combinations of four friction materials (A, B, C and D), three groove patterns (waffle, radial and waffle-parallel) and two separator plate conditions (nitrided and non-nitrided) were considered. Durability testing consisted of a test profile, with 110 kJ energy per test cycle, developed earlier in this project. Materials A, B and C with nitrided separator plates reached the end of test criteria for the torque gradient and showed shudder. Materials B and C were more wear resistant as compared to materials A and D. The loss of friction coefficient (μ) was lower for materials B, C and D as compared to material A.

Optimization of the Stratified-Charge Regime of the Reverse-Tumble Wall-Controlled Gasoline Direct-Injection Engine

An optimum combustion chamber was designed for a reverse-tumble wall-controlled gasoline direct-injection engine by systematically optimizing each design element of the combustion system. The optimization was based on fuel-economy, hydrocarbon, combustion-stability and smoke measurements at a 2000 rev/min test-point representation of road-load operating condition. The combustion-chamber design parameters that were optimized in this study included: piston-bowl depth, piston-bowl opening width, piston-bowl-volume ratio, exhaust-side squish height, bowl-lip draft angle, distance between spark-plug electrode and piston-bowl lip, spark-plug-electrode length, and injector spray-cone angle. No attempt was made to optimize the gross engine parameters such as bore and stroke or the intake system, since this study focused on optimizing a reverse-tumble wall-controlled gasoline direct-injection variant of an existing port-fueled injection engine.

Opportunities and Challenges for Blended 2-Way SCR/DPF Aftertreatment Technologies

Diesel engines offer better fuel economy compared to their gasoline counterpart, but simultaneous control of NOx and particulates is very challenging. The blended 2-way SCR/DPF is recently emerging as a compact and cost-effective technology to reduce NOx and particulates from diesel exhaust using a single aftertreatment device. By coating SCR catalysts on and inside the walls of the conventional wall-flow filter, the 2-way SCR/DPF eliminates the volume and mass of the conventional SCR device. Compared with the conventional diesel aftertreatment system with a SCR and a DPF, the 2-way SCR/DPF technology offers the potential of significant cost saving and packaging flexibility. In this study, an engine dynamometer test cell was set up to repeatedly load and regenerate the SCR/DPF devices to mimic catalyst aging experienced during periodic high-temperature soot regenerations in the real world.

On the Potential of Low Heat Rejection DI Diesel Engines to Reduce Tail-Pipe Emissions

Heat transfer to the combustion chamber walls constitutes a significant portion of the overall energy losses over the working cycle of a direct injection (DI) diesel engine. In the last few decades, numerous research efforts have been devoted to investigating the prospects of boosting efficiency by insulating the combustion chamber. Relatively few studies have focused on the prospects of reducing emissions by applying combustion chamber insulation. A main purpose of this study is to assess the potential of reducing in-cylinder soot as well as boosting aftertreatment performance by means of partially insulating the combustion chamber. Based on the findings from a conceptual study, a Low Heat Rejection (LHR) design, featuring a Nimonic 80A insert into an Aluminum piston, was developed and tested experimentally at various loads in a single-cylinder Hatz-engine.

Obtaining the Coupled Response of Structures from their Mass Loaded Forced Response

This paper outlines a newly developed method for predicting the coupled response of structures from their uncoupled forced responses without having to know the forces acting on such structures. It involves computing the forced response of originally uncoupled structures with several mass loadings at a potential coupling point. The response data obtained from such computations is then used to predict the coupled response. The theory for discrete linear systems is outlined in the paper and a numerical example is given to demonstrate the validity, advantages and limitations of the method. The method is primarily devised to obtain coupled response of linear dynamic systems from independent and uncoupled analytical simulations. Its application significantly decreases computation time by reducing the simulation model size and is excellent for “what if” scenarios where a large number of simulations would otherwise be necessary.

Observer Design for Fuel Reforming in HCCI Engines Using a UEGO Sensor

Homogeneous Charge Compression Ignition (HCCI) combustion shows a high potential of reducing both fuel consumption and exhaust gas emissions. Many works have been devoted to extend the HCCI operation range in order to maximize its fuel economy benefit. Among them, fuel injection strategies that use fuel reforming to increase the cylinder charge temperature to facilitate HCCI combustion at low engine loads have been proposed. However, to estimate and control an optimal amount of fuel reforming in the cylinder of an HCCI engine proves to be challenging because the fuel reforming process depends on many engine variables. It is conceivable that the amount of fuel reforming can be estimated since it correlates with the combustion phasing which in turn can be measured using a cylinder pressure sensor.

Numerical Investigation of Recompression and Fuel Reforming in a SIDI-HCCI Engine

Homogeneous Charge Compression Ignition (HCCI) is a combustion concept which has the potential for efficiency comparable to a DI Diesel engine with low NOx and soot emissions. However, HCCI is difficult to control, especially at low speeds and loads. One way to assist with combustion control and to extend operation to low speed and loads is to close the exhaust valve before TDC of the exhaust stroke, trapping and recompressing some of the hot residual. Further advantages can be attained by injecting the fuel into this trapped, recompressed mixture, where chemical reactions occur that improve ignitability of the subsequent combustion cycle. Even further improvement in the subsequent combustion cycle can be achieved by applying a spark, leading to a spark-assisted HCCI combustion concept.

NVH Analysis of Balancer Chain Drives with the Compliant Sprocket of the Crankshaft with a Dual-Mass Flywheel for an Inline-4 Engine

The work presented in this paper outlines the design and development of a compliant sprocket for balancer drives in an effort to reduce the noise levels related to chain-sprocket meshing. An experimental observation of a severe chain noise around a resonant engine speed with the Dual-Mass Flywheel (DMF) and standard build solid (fixed) balancer drive sprocket. Torsional oscillation at the crankshaft nose at full load is induced by uneven running of crankshaft with a dual-mass flywheel system. This results in an increase of the undesirable impact noise caused by the meshing between the chain-links and the engagement/disengagement regions of sprockets, and the clatter noise from the interaction between the vibrating chain and the guides. This paper evaluates and discusses the benefits that the compliant sprocket design provided. A multi-body dynamics system (MBS) model of the balancer chain drive has been developed, validated, and used to investigate the chain noise.

Multi Objective Robust Optimization for Idle Performance

This paper presents a pioneer work and first time application of Multi Objective Robust Optimization to analytically improve Idle Shake Performance. The method is developed to obtain a robust design with multiple objectives under consideration along with managing material property variation. It was a Robust Optimization on top of Multi Objective Genetic Algorithm, Robu-MOGA. The design variables in the study included the nominal values and tolerances of Sound Transmission Loss property, and interior material Absorption property. The analytical objective was not only to minimize the peak airborne noise at each specified frequency, but also to reduce the total cost and the total mass of the materials. In the study, AutoSEA (statistical energy analysis) from ESI Software, Inc. was used as the solver. AutoSEA was integrated with iSIGHT from Engineous Software, Inc.

Modeling, Simulation, and Hardware-in-the-Loop Transmission Test System Software Development

This paper describes the development of a generic test cell software designed to overcome many vehicle-component testing difficulties by introducing modern, real-time control and simulation capabilities directly to laboratory test environments. Successfully demonstrated in a transmission test cell system, this software eliminated the need for internal combustion engines (ICE) and test-track vehicles. It incorporated the control of an advanced AC induction motor that electrically simulated the ICE and a DC dynamometer that electrically replicated vehicle loads. Engine behaviors controlled by the software included not only the average crankshaft torque production but also engine inertia and firing pulses, particularly during shifts. Vehicle loads included rolling resistance, aerodynamic drag, grade, and more importantly, vehicle inertia corresponding to sport utility, light truck, or passenger cars.

Modeling and Simulation of Torsional Vibration of the Compliant Sprocket in Balance Chain Drive Systems

The work presented in this paper outlines the development of a simulation model to aid in the design and development of a compliant sprocket for balancer drives. A design with dual-mass flywheel and a crank-mounted compliant chain sprocket greatly reduces interior noise levels due to chain meshing. However, experimental observations showed the compliant sprocket can enter into resonance and generate excessive vibration energy during startup. Special features are incorporated into the compliant sprocket design to absorb and dissipate this energy. Additional damper spring rate, high hysteresis and large motion angle that overlap the driving range may solve the problem during engine start-up period. This work develops a simulation model to help interpret the measured data and rank the effectiveness of the design alternatives. A Multibody dynamics system (MBS) model of the balancer chain drive has been developed, validated, and used to investigate the chain noise.

Modeling Approaches for Premixed Charge Compression Ignition Combustion

The Representative Interactive Flamelet (RIF) - model has established itself as a model well suited for capturing conventional non-premixed combustion in diesel engines. There are concerns about applying the concept to model combustion modes characterized by high degrees of premixing, since it is argued that the fast-chemistry assumption, on which the model is based, breaks down. However, the level of premixing at which this occurs is still not well established. In this paper the model is successfully applied to the so-called Premixed Charge Compression Ignition (PCCI) mode of combustion, characterized by relatively early injection timings, high EGR, and cooled intake air. For very advanced injection timings, an alternative modeling approach is developed.

Measurements of Cycle to Cycle Variability of the Inlet Flow of Fuel Injectors Using LDA

The focus of this research effort was to develop a technique to measure the cyclic variability of the mass injected by fuel injectors. Successful implementation of the measurement technique introduced in this paper can be used to evaluate injectors and improve their designs. More consistent and precise fuel injectors have the potential to improve fuel efficiency, engine performance, and reduce emissions. The experiments for this study were conducted at the Michigan State University Automotive Research Experiment Station. The setup consists of a fuel supply vessel pressurized by compressed nitrogen, a Dantec laser Doppler anemometry (LDA) system to measure the centerline velocity of fuel, a quartz tube for optical access, and a Cosworth IC 5460 to control the injector. The detector on the LDA system is capable of resolving Doppler bursts as short as 6μs, depending on the level of seeding, thus giving a detailed time/velocity profile.

Late Intake Valve Closing as an Emissions Control Strategy at Tier 2 Bin 5 Engine-Out NOx Level

A fully flexible valve actuation (FFVA) system was developed for a single cylinder research engine to investigate high efficiency clean combustion (HECC) in a diesel engine. The main objectives of the study were to examine the emissions, performance, and combustion characteristics of the engine using late intake valve closing (LIVC) to determine the benefits and limitations of this strategy to meet Tier 2 Bin 5 NOx requirements without after-treatment. The most significant benefit of LIVC is a reduction in particulates due to the longer ignition delay time and a subsequent reduction in local fuel rich combustion zones. More than a 95% reduction in particulates was observed at some operating conditions. Combustion noise was also reduced at low and medium loads due to slower heat release. Although it is difficult to assess the fuel economy benefits of LIVC using a single cylinder engine, LIVC shows the potential to improve the fuel economy through several approaches.
