Distortion Reduction in Roller Offset Forming Using Geometrical Optimization

Roller offsetting is an incremental forming technique used to generate offset stiffening or mating features in sheet metal parts. Compared to die forming, roller offsetting utilizes generic tooling to create versatile designs at a relatively lower forming speed, making it well-suited for low volume productions in automotive and other industries. However, more significant distortion can be generated from roller offset forming process resulting from springback after forming. In this work, we use particle swarm optimization to identify the tool path and resulting feature geometry that minimizes distortion. In our approach, time-dependent finite element simulations are adopted to predict the distortion of each candidate tool path using a quarter symmetry model of the part. A multi-objective fitness function is used to both minimize the distortion measure while constraining the minimal radius of curvature in the tool path.

Robust Adaptive Control for Dual Fuel Injection Systems in Gasoline Engines

The paper presents a robust adaptive control technique for precise regulation of a port fuel injection + direct injection (PFI+DI) system, a dual fuel injection configuration adopted in modern gasoline engines to boost performance, fuel efficiency, and emission reduction. Addressing parametric uncertainties on the actuators, inherent in complex fuel injection systems, the proposed approach utilizes an indirect model reference adaptive control scheme. To accommodate the increased control complexity in PFI+DI and the presence of additional uncertainties, a nonlinear plant model is employed, incorporating dynamics of the exhaust burned gas fraction. The primary objective is to optimize engine performance while minimizing fuel consumption and emissions in the presence of uncertainties. Stability and tracking performance of the adaptive controller are evaluated to ensure safe and reliable system operation under various conditions.

Maximum Pulling Force Calculation of Permanent Magnet Tractor Motors in Electric Vehicle Applications

In electric vehicle applications, the majority of the traction motors can be categorized as Permanent Magnet (PM) motors due to their outstanding performance. As indicated in the name, there are strong permanent magnets used inside the rotor of the motor, which interacts with the stator and causes strong magnetic pulling force during the assembly process. How to estimate this magnetic pulling force can be critical for manufacturing safety and efficiency. In this paper, a full 3D magnetostatic model has been proposed to calculate the baseline force using a dummy non-slotted cylinder stator and a simplified rotor for less meshing elements. Then, the full 360 deg model is simplified to a half-pole model based on motor symmetry to save the simulation time from 2 days to 2 hours. A rotor position sweep was conducted to find the maximum pulling force position. The result shows that the max pulling force happens when the rotor is 1% overlapping with the stator core.

Enhanced Longitudinal Vehicle Speed Control for an Autonomous Gas-Engine Vehicle: Improving Performance and Efficiency

A linear parameter-varying model predictive control (LPVMPC) is proposed to enhance the longitudinal vehicle speed control of a gas-engine vehicle, with potential application in autonomous vehicles. To achieve this objective, an advanced vehicle dynamic model and a sophisticated fuel consumption model are derived, forming a control-oriented model for the proposed control system. The vehicle dynamic model accurately captures the motions of the tires and the vehicle body. The fuel consumption model incorporates new powertrain modes such as automatic engine stop/start, active fuel management, and deceleration fuel cut-off, etc. The performance of the proposed LPV-MPC is evaluated by comparing it to a PID controller. Both simulation tests and vehicle-in-the-loop tests demonstrate the superior performance of the proposed controller. The results indicate that the LPV-MPC provides improved longitudinal vehicle speed control and reduced fuel consumption.

Characterization of Embedded Debris Particles on Crankshaft Bearings

Crankshaft bearings function to maintain the lubrication oil films needed to support crankshaft journals in hydrodynamic regime of rotation. Discontinuous oil films will cause the journal-bearing couple to be in a mixed or boundary lubrication condition, or even a bearing seizure or a spun bearing. This condition may further force the crankshaft to break and an engine shutdown. Spun bearings have been identified to be one of the top reasons in field returned engines. Excessive investigations have found large, embedded hard debris particles on the bearings are inevitably the culprit of destroying continuity of the oil films. Those particles, in particular the suspicious steel residues, in the sizes of hundreds of micrometers, are large enough to cause oil film to break, but rather fine and challenging for materials engineers to characterize their metallurgical features. This article presents the methodology and steps of debris analyses on bearings at different stages of engine build.

Modelling and Analysis of a Cooperative Adaptive Cruise Control (CACC) Algorithm for Fuel Economy

Connectivity in ground vehicles allows vehicles to share crucial vehicle data, such as vehicle acceleration and speed, with each other. Using sensors such as radars and lidars, on the other hand, the intravehicular distance between a leader vehicle and a host vehicle can be detected. Cooperative Adaptive Cruise Control (CACC) builds upon ground vehicle connectivity and sensor information to form convoys with automated car following. CACC can also be used to improve fuel economy and mobility performance of vehicles in the said convoy. In this paper, a CACC system is presented, where the acceleration of the lead vehicle is used in the calculation of desired vehicle speed. In addition to the smooth car following abilities, the proposed CACC also has the capability to calculate a speed profile for the ego vehicle that is fuel efficient, making it an Ecological CACC (Eco-CACC) model.

Virtual Chip Test and Washer Simulation for Machining Chip Cleanliness Management Using Particle-Based CFD

Metal cutting/machining is a widely used manufacturing process for producing high-precision parts at a low cost and with high throughput. In the automotive industry, engine components such as cylinder heads or engine blocks are all manufactured using such processes. Despite its cost benefits, manufacturers often face the problem of machining chips and cutting oil residue remaining on the finished surface or falling into the internal cavities after machining operations, and these wastes can be very difficult to clean. While part cleaning/washing equipment suppliers often claim that their washers have superior performance, determining the washing efficiency is challenging without means to visualize the water flow. In this paper, a virtual engineering methodology using particle-based CFD is developed to address the issue of metal chip cleanliness resulting from engine component machining operations. This methodology comprises two simulation methods.

Introduction of the eGTU – An Electric Version of the Generic Truck Utility Aerodynamic Research Model

Common aerodynamic research models have been used in aerodynamic research throughout the years to assist with the development and correlation of new testing and numerical techniques, in addition to being excellent tools for gathering fundamental knowledge about the physics around the vehicle. The generic truck utility (GTU) was introduced by Woodiga et al. [1] in 2020 following successful adoption of the DrivAer (Heft et al. [2]) by the automotive aerodynamics community with the goal to capture the unique flow fields created by pickups and large SUVs. To date, several studies have been presented on the GTU (Howard et. al 2021 [3], Gleason, Eugen 2022 [4]), however, with the increasing prevalence of electric vehicles (EVs), the authors have created additional GTU configurations to emulate an EV-style underbody for the GTU.

Transient Aerodynamics Simulations of a Passenger Vehicle during Deployment of Rear Spoiler

In the context of vehicle electrification, improving vehicle aerodynamics is not only critical for efficiency and range, but also for driving experience. In order to balance the necessary trade-offs between drag and downforce without significant impact on the vehicle styling, we see an increasing amount of active aerodynamic solutions on high-end passenger vehicles. Active rear spoilers are one of the most common active aerodynamic features. They deploy at high vehicle speed when additional downforce is required [1, 2]. For a vehicle with an active rear spoiler, the aerodynamic performance is typically predicted through simulations or physical testing at different static spoiler positions. These positions range from fully stowed to fully deployed. However, this approach does not provide any information regarding the transient effects during the deployment of the rear spoiler, which can be critical to understanding key performance aspects of the system.

A 3-D CFD Investigation of Ball Bearing Weir Geometries and Design Considerations for Lubrication

The study focuses on understanding the air and oil flow characteristics within a ball bearing during high-speed rotation, with a particular emphasis on optimizing frictional heat dissipation and oil lubrication methods. Computational fluid dynamics (CFD) techniques are employed to analyze the intricate three-dimensional airflow and oil flow patterns induced by the motion of rotating and orbiting balls within the bearing. A significant challenge in conducting three-dimensional CFD studies lies in effectively resolving the extremely thin gaps existing between the balls, races, and cages within the bearing assembly. In this research, we adopt the ball-bearing structured meshing strategy offered by Simerics-MP+ to meticulously address these micron-level clearances, while also accommodating the rolling and rotation of individual balls. Furthermore, we investigate the impact of different designs of the lubrication ports to channel oil to other locations compared to the ball bearings.

Torque Ripple Cancellation to Reduce Electric Motor Noise for Electric Vehicles

Electric motor whine is a major NVH source for electric vehicles. Traditional mitigation methods focus on e-motor hardware optimization, which requires long development cycles and may not be easily modified when the hardware is built. This paper presents a control- and software-based strategy to reduce the most dominant motor order of an IPM motor for General Motors’ Ultium electric propulsion system, using the patented active Torque Ripple Cancellation (TRC) technology with harmonic current injection. TRC improves motor NVH directly at the source level by targeting the torque ripple excitations, which are caused by the electromagnetic harmonic forces due to current ripples. Such field forces are actively compensated by superposition of a phase-shifted force of the same spatial order by using of appropriate current.

3D CFD Modeling of an Electric Motor to Predict Spin Losses at Different Temperatures

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

Electric Motor Noise Reduction with Stator Mounted NVH Insert Ring

Electric motor noise mitigation is a challenge in electric vehicles (EVs) due to the lack of engine masking noise. The design of the electric motor mounting configuration to the motor housing has significant impacts on the radiated noise of the drive unit. The stator can be bolted or interference-fit with the housing. A bolted stator creates motor whine and vibration excited by the motor torque ripple at certain torsional resonance frequencies. A stator with interference fit configuration stiffens the motor housing and pushes resonances to a higher frequency range, where masking noise levels are higher at faster vehicle speeds. However, this comes with additional cost and manufacturing process and may impact motor efficiency due to high stress on stators. In this paper, a thin sheet metal NVH ring is developed as a tunable stiffness device between the stator and the motor housing. It is pre-compressed and provides additional torsional rigidity to mitigate torsional excitations.

A 3-D CFD Study of the Lubricating Oil Flow Path in a Hybrid Vehicle Transmission System

Effective design of the lubrication path greatly influences the durability of any transmission system. However, it is experimentally impossible to estimate the internal distribution of the automotive transmission fluid (ATF) to different parts of the transmission system due to its structural complexities. Hybrid vehicle transmission systems usually consist of different types of bearings (ball bearings, thrust bearings, roller bearings, etc.) in conjunction with gear systems. It is a perennial challenge to computationally simulate such complicated rotating systems. Hence, one-dimensional models have been the state of the art for designing these intricate transmission systems. Though quantifiable, the 1D models still rely heavily on some testing data. Furthermore, HEVs (hybrid electric vehicles) desire a more efficient lubrication system compared to their counterparts (Internal combustion engine vehicles) to extend the range of operation on a single charge.

Next Generation High Efficiency Boosted Engine Concept

This work represents an advanced engineering research project partially funded by the U.S. Department of Energy (DOE). Ford Motor Company, FEV North America, and Oak Ridge National Laboratory collaborated to develop a next generation boosted spark ignited engine concept. The project goals, specified by the DOE, were 23% improved fuel economy and 15% reduced weight relative to a 2015 or newer light-duty vehicle. The fuel economy goal was achieved by designing an engine incorporating high geometric compression ratio, high dilution tolerance, low pumping work, and low friction. The increased tendency for knock with high compression ratio was addressed using early intake valve closing (EIVC), cooled exhaust gas recirculation (EGR), an active pre-chamber ignition system, and careful management of the fresh charge temperature.

Performance Evaluation of an Eco-Driving Controller for Fuel Cell Electric Trucks in Real-World Driving Conditions

Range anxiety in current battery electric vehicles is a challenging problem, especially for commercial vehicles with heavy payloads. Therefore, the development of electrified propulsion systems with multiple power sources, such as fuel cells, is an active area of research. Optimal speed planning and energy management, referred to as eco-driving, can substantially reduce the energy consumption of commercial vehicles, regardless of the powertrain architecture. Eco-driving controllers can leverage look-ahead route information such as road grade, speed limits, and signalized intersections to perform velocity profile smoothing, resulting in reduced energy consumption. This study presents a comprehensive analysis of the performance of an eco-driving controller for fuel cell electric trucks in a real-world scenario, considering a route from a distribution center to the associated supermarket.

This paper contributes to the Committee on Commonized Aerodynamics Automotive Testing Standards (CAATS) initiative, established by the late Gary Elfstrom. It is collaboratively compiled by automotive wind tunnel users and operators within the Subsonic Aerodynamic Testing Association (SATA). Its specific focus lies in automotive wind tunnel test techniques, encompassing both those relevant to passenger car and race car development. It is part of the comprehensive CAATS series, which addresses not only test techniques but also wind tunnel calibration, uncertainty analysis, and wind tunnel correction methods. The core objective of this paper is to furnish comprehensive guidelines for wind tunnel testing and associated techniques. It begins by elucidating the initial wind tunnel setup and vehicle arrangement within it.

A Mechanical Energy Control Volume Approach Applied to CFD Simulations of Road Vehicles

This paper presents a mechanical energy control volume analysis for incompressible flow around road vehicles using results from Detached Eddy Simulation Computational Fluid Dynamics calculations. The control volume approach equates the rate of work done by surface forces of the vehicle to (i) the rate of work and kinetic energy flux at the control volume boundaries (particularly in the vehicle wake) and (ii) the rate of energy loss in the domain. At the downstream control volume boundary, the wake terms can be divided into lift-induced and profile drag terms. The rate of energy loss in the domain can be used as a volumetric analog for drag (drag counts/m3, when normalized). This allows for a quantitative break down of the contributions of different flow features/regions to the overall drag force.

Dynamic Simulation of Steering Crimp Ring Assembly Process Using CAE and Its Correlation with Testing

The process of assembling the bearing and crimp ring to the steering pinion shaft is intricate. The bearing is pressed into its position via the crimp ring, which is tipped inward and fully fitted into a groove on the pinion shaft. Only when the bearing is pressed to a low surface on the pinion shaft, the caulking force for the crimp ring is achieved. The final caulking distance for the crimp ring confirms the proper bearing position. Simulating this transient fitting process using CAE is a challenging topic. Key factors include controlling applied force, defining contact between bearing and pinion surface, and defining contact between crimp ring and bearing surface from full close to half open transition. The overall CAE process is validated through correlation with testing.

Multiphase Flow in Roller/Ball Bearings

Churning loss is an important energy loss term for rolling bearings at high-speed condition. However, it is quite challenging to accurately calculate the churning loss. A CFD study based on unsteady Reynolds-Averaged-Navier-Stokes that resolves the gas-liquid interface was performed to examine the unsteady multiphase flow in a roller/ball bearing. In this study, the rotating motion of the cage, races, rollers/balls about the shaft as well as self-rotation of rollers/balls about their own axis were accounted to accurately predict the oil distribution in various parts of the bearings. A novel meshing strategy is presented to resolve thin gaps between the roller/balls and the races/cage while preserving the shape of balls/rollers, races and cage. Five rotational speeds of the shaft have been examined for roller bearing and ball bearing respectively. Additionally, effect of clearance between roller/balls and races is investigated.
