The Application of a New Software Tool for Separating Engine Combustion and Mechanical Noise Excitation

The optimization of engine NVH is still an important aspect for vehicle interior and exterior noise radiation. To optimize the engine noise / vibration contribution to the vehicle, a complete understanding of the excitation mechanism, the vibration transfer in the engine structure and the radiation efficiency of the individual engine components is required. Concerning the excitation within the engine, a very efficient analysis methodology for the combustion- and mechanical excitation within gasoline and diesel engines has been developed. Out of this methodology a software tool has been designed for a fast, efficient and detailed evaluation of the combustion- and mechanical excitation content of total engine noise. Recently this software tool has been successfully applied in engine NVH optimization work for defining the best optimization strategies for engine NVH reduction and noise quality improvement especially with respect to combustion excitation.

HD Base Engine Development to Meet Future Emission and Power Density Challenges of a DDI™ Engine

This paper describes development challenges for Heavy-Duty (HD) on-highway Diesel Direct Injection (DDI™) engines to meet the extremely advanced US-EPA 2010 (later named US 2010) emission limits while further increasing power density in combination with competitive engine efficiency. It discusses technologies and solutions for lowest engine-out emissions in combination with most competitive fuel consumption values and excellent dynamic behavior. To achieve these challenging targets, base engine hardware requirements are described. In detail the development of EGR systems, especially the challenges of running high EGR rates over the whole engine speed range also at high load, the dynamic EGR control for transient engine operation to achieve lowest NOx emissions at the smoke limit with excellent load response is discussed. Also the effect of the turbo-machinery on power density and transient engine behavior is shown.

Gasoline DI Engines: The Complete System Approach By Interaction of Advanced Development Tools

Gasoline direct injection is one of the main issues of actual worldwide SI engine development activities. It requires a comprehensive system approach from the basic considerations on optimum combustion system configuration up to vehicle performance and driveability. The general characteristics of currently favored combustion system configurations are discussed in this paper regarding both engine operation and design aspects. The engine performance, especially power output and emission potential of AVL's DGI engine concept is presented including the interaction of advanced tools like optical diagnostics and 3D-CFD simulation in the combustion system development process. The application of methods like tomographic combustion analysis for investigations in the multicylinder engine within further stages of development is demonstrated. The system layout and operational strategies for fuel economy in conjunction with exhaust gas aftertreatment requirements are discussed.

Applying Representative Interactive Flamelets (RIF) with Special Emphasis on Pollutant Formation to Simulate a DI Diesel Engine with Roof-Shaped Combustion Chamber and Tumble Charge Motion

Combustion and pollutant formation in a new recently introduced Common-Rail DI Diesel engine concept with roof-shaped combustion chamber and tumble charge motion are numerically investigated using the Representative Interactive Flamelet concept (RIF). A reference case with a cup shaped piston bowl for full load operating conditions is considered in detail. In addition to the reference case, three more cases are investigated with a variation of start of injection (SOI). A surrogate fuel consisting of n-decane (70% liquid volume fraction) and α-methylnaphthalene (30% liquid volume fraction) is used in the simulation. The underlying complete reaction mechanism comprises 506 elementary reactions and 118 chemical species. Special emphasis is put on pollutant formation, in particular on the formation of NOx, where a new technique based on a three-dimensional transport equation within the flamelet framework is applied.

Combined Particulate Matter and NOx Aftertreatment Systems for Stringent Emission Standards

The HSDI Diesel engine contributes substantially to the decrease of fleet fuel consumption thus to the reduction of CO2 emissions. This results in the rising market acceptance which is supported by desirable driving performance as well as greatly improved NVH behavior. In addition to the above mentioned requirements on driving performance, fuel economy and NVH behavior, continuously increasing demands on emissions performance have to be met. From today's view the Diesel particulate trap presents a safe technology to achieve the required reduction of the particle emission of more than 95%. However, according to today's knowledge a further, substantial NOx engine-out emission reduction for the Diesel engine is counteracts with the other goal of reduced fuel consumption. To comply with current and future emission standards, Diesel engines will require DeNOx technologies.

Ethanol Direct Injection on Turbocharged SI Engines - Potential and Challenges

In the past application of alternative fuels was mostly concentrated to special markets - e.g. for ethanol and ethanol blends Brazil or Sweden. Now an increasing sensitivity towards dependency on crude oil significantly enhances the interest in alternative fuels. With spark ignited engines, ethanol and gasoline / ethanol blends are the most promising alternative fuels - besides CNG. The high octane number of ethanol and the resulting excellent knock performance gives significant benefits, especially with highly boosted engines. However, the evaporation characteristics of ethanol result in challenges regarding cold start and oil dilution with GDI application. This paper deals with investigations on a turbocharged DI engine operated on ethanol fuel in order to improve challenges of ethanol fuel, such as oil dilution and cold start. Cold start can be improved by injecting fuel late in the compression stroke (high pressure start) based on a refined engine design and operation strategies.

The Challenge of Precise Characterizing the Specific Large-Span Flows in Urea Dosing Systems for NOx Reduction

The reduction of nitrous oxides in the exhaust gases of internal combustion engines using a urea water solution is gaining more and more importance. While maintaining the future exhaust gas emission regulations, like the Euro 6 for passenger cars and the Euro 5 for commercial vehicles, urea dosing allows the engine management to be modified to improve fuel economy as well. The system manufacturer Robert Bosch has started early to develop the necessary dosing systems for the urea water solution. More than 300.000 Units have been delivered in 2007 for heavy duty applications. Typical dosing quantities for those systems are in the range of 0.01 l/h for passenger car systems and up to 10 l/h for commercial vehicles. During the first years of development and application of urea dosing systems, instantaneous flow measuring devices were used, which were not operating fully satisfactory.

Optimized Layout of Gasoline Engines for Hybrid Powertrains

Due to the complex powertrain layout in hybrid vehicles, different configurations concerning internal combustion engine, electric motor and transmission can be combined - as is demonstrated by currently produced hybrid vehicles ([1], [2]). At the Institute for Combustion Engines (VKA) at RWTH Aachen University a combination of simulation, Design of Experiments (DoE) and numerical optimization methods was used to optimize the combustion engine, the powertrain configuration and the operation strategy in hybrid powertrains. A parametric description allows a variation of the main hybrid parameters. Parallel as well as power-split hybrid powertrain configurations were optimized with regard to minimum fuel consumption in the New European Driving Cycle (NEDC). Besides the definition of the optimum configuration for engine, powertrain and operation strategy this approach offers the possibility to predict the fuel consumption for any modifications of the hybrid powertrains.

Potential of the Spray-guided Combustion System in Combination with Turbocharging

Based on the TurboDISI engine presented earlier [1], [2], a new Spray Guided Turbo (SGT) concept with enhanced engine performance was developed. The turbocharged engine was modified towards utilizing a spray-guided combustion system with a central piezo injector location. Higher specific power and torque levels were achieved by applying specific design and cooling solutions. The engine was developed utilizing a state-of-the-art newly developed charge motion design (CMD) process in combination with single cylinder investigations. The engine control unit has a modular basis and is realized using rapid prototyping hardware. Additional fuel consumption potentials can be achieved with high load EGR, use of alternative fuels and a hybrid powertrain. The CO2 targets of the EU (120 g/km by 2012 in the NEDC) can be obtained with a mid-size vehicle applying the technologies presented within this paper.

Evaluation of Modeling Approaches for NOx Formation in a Common-Rail DI Diesel Engine within the Framework of Representative Interactive Flamelets (RIF)

Representative Interactive Flamelets (RIF) have proven successful in predicting Diesel engine combustion. The RIF concept is based on the assumption that chemistry is fast compared to the smallest turbulent time scales, associated with the turnover time of a Kolmogorov eddy. The assumption of fast chemistry may become questionable with respect to the prediction of pollutant formation; the formation of NOx, for example, is a rather slow process. For this reason, three different approaches to account for NOx emissions within the flamelet approach are presented and discussed in this study. This includes taking the pollutant mass fractions directly from the flamelet equations, a technique based on a three-dimensional transport equation as well as the extended Zeldovich mechanism. Combustion and pollutant emissions in a Common-Rail DI Diesel engine are numerically investigated using the RIF concept. Special emphasis is put on NOx emissions.

Prediction of Combustion Delay and -Duration of Homogeneous Charge Gasoline Engines based on In-Cylinder Flow Simulation

In this paper a new approach is presented to evaluate the combustion behaviour of homogeneous gasoline engines by predicting burn delay and -duration in a way which can be obtained under the time constraints of the development process. This is accomplished by means of pure in-cylinder flow simulations without a classical combustion model. The burn delay model is based on the local distribution of the turbulent flow near the spark plug. It features also a methodology to compare different designs regarding combustion stability. The correlation for burn duration uses a turbulent characteristic number that is obtained from the turbulent flow in the combustion chamber together with a model for the turbulent burning velocity. The results show good agreement with the combustion process of the analyzed engines.

Tailor-Made Fuels for Future Advanced Diesel Combustion Engines

The finite nature and instability of fossil fuel supply has led to an increasing and enduring investigation demand of alternative and regenerative fuels. The Institute for Combustion Engines at the RWTH Aachen University carried out an investigation program to explore the potential of tailor made fuels to reduce engine-out emissions while maintaining engine efficiency and an acceptable noise level. To enable optimum engine performance a range of different hydrocarbons having different fuel properties like cetane number, boiling temperature and different molecular compositions have been investigated. Paraffines and naphthenes were selected in order to better understand the effects of molecular composition and chain length on emissions and performance of an engine that was already optimized for advanced combustion performance. The diesel single-cylinder research engine used in this study will be used to meet Euro 6 emissions limits and beyond.

Powertrain noise is a significant factor in determination of the overall vehicle refinement expected by today's discriminating automotive customer. Development of a powertrain to meet these expectations requires a thorough understanding of the contributing noise sources. Specifically, combustion noise greatly impacts the perception of sound levels and quality. The relevance of combustion noise development has increased with the advent of newer efficiency-driven technologies such as direct injection or homogeneous charge compression ignition. This paper discusses the application of a CSL (Combustion Sound Level) analysis-a method for the identification and optimization of combustion noise. Using CSL, it is possible to separate mechanical and combustion noise sources.

The future worldwide emission regulations will request a drastic decrease of Diesel engine tailpipe emissions. Depending on the planned application and the real official regulations, a further strong decrease of engine out emissions is necessary, even though the utilized exhaust after-treatment systems are very powerful. To reduce NOx emissions internally, the external exhaust gas recirculation (EGR) is known as the most effective way. Due to the continuously increasing requirements regarding specific power, dynamic behavior and low emissions, future air path systems have to fulfill higher requirements and, consequently, become more and more complex, e.g. arrangements with a 2-stage turbo charging or 2-stage EGR system with different stages of cooling performance.

Fuel Property Effects on Emissions and Performance of a Light-Duty Diesel Engine

Increased demand for highly fuel efficient propulsion systems drives the engine development community to develop advanced technologies allowing improving the overall thermal efficiency while maintaining low emission levels. In addition to improving the thermal efficiencies of the internal combustion engine itself the developments of fuels that allow improved combustion as well as lower the emissions footprint has intensified recently. This paper will describe the effects of five different fuel types with significantly differing fuel properties on a state-of-the-art light-duty HSDI diesel engine. The fuels cetane number ranges between 26 and 76. These fuels feature significantly differing boiling characteristics as well as heating values. The fuel selection also contains one pure biodiesel (SME - Soy Methyl Ester). This study was conducted in part load and full load operating points using a state of the art HSDI diesel engine.

Gas Exchange Optimization and the Impact on Emission Reduction for HSDI Diesel Engines

The main tasks for all future powertrain developments are: regulated emissions, CO2-values, comfort, good drivability, high reliability and affordable costs. One widely discussed approach for fuel consumption improvement within passenger car applications, is to incorporate the downsizing effect. To attain constant engine performance an increase of boost pressure and/or rated speed is mandatory. In both cases, the mass flow rate through the intake and exhaust ports and valves will rise. In this context, the impact of the port layout on the system has to be reassessed. In this paper, the impact of the port layout on a modern diesel combustion system will be discussed and a promising concept shall be described in detail. The investigations shown include flow measurements, PIV measurements of intake flow, CFD simulations of the flow field during intake and results from the thermodynamic test bench. One of the important topics is to prove the impact of the flow quality on the combustion.

Advanced Combustion for Low Emissions and High Efficiency Part 2: Impact of Fuel Properties on HCCI Combustion

A broad range of diesel, kerosene, and gasoline-like fuels has been tested in a single-cylinder diesel engine optimized for advanced combustion performance. These fuels were selected in order to better understand the effects of ignition quality, volatility, and molecular composition on engine-out emissions, performance, and noise levels. Low-level biofuel blends, both biodiesel (FAME) and ethanol, were included in the fuel set in order to test for short-term advantages or disadvantages. The diesel engine optimized in Part 1 of this study included cumulative engine hardware enhancements that are likely to be used to meet Euro 6 emissions limits and beyond, in part by operating under conditions of Homogeneous Charge Compression Ignition (HCCI), at least over some portions of the speed and load map.

Advanced Combustion for Low Emissions and High Efficiency Part 1: Impact of Engine Hardware on HCCI Combustion

Two single-cylinder diesel engines were optimised for advanced combustion performance by means of practical and cumulative hardware enhancements that are likely to be used to meet Euro 5 and 6 emissions limits and beyond. These enhancements included high fuel injection pressures, high EGR levels and charge cooling, increased swirl, and a fixed combustion phasing, providing low engine-out emissions of NOx and PM with engine efficiencies equivalent to today's diesel engines. These combustion conditions approach those of Homogeneous Charge Compression Ignition (HCCI), especially at the lower part-load operating points. Four fuels exhibiting a range of ignition quality, volatility, and aromatics contents were used to evaluate the performance of these hardware enhancements on engine-out emissions, performance, and noise levels.
