Comparison of Neural Network Topologies for Sensor Virtualisation in BEV Thermal Management

Energy management of battery electric vehicle (BEV) is a very important and complex multi-system optimisation problem. The thermal energy management of a BEV plays a crucial role in consistent efficiency and performance of vehicle in all weather conditions. But in order to manage the thermal management, it requires a significant number of temperature sensors throughout the car including high voltage batteries, thus increasing the cost, complexity and weight of the car. Virtual sensors can replace physical sensors with a data-driven, physical relation-driven or machine learning-based prediction approach. This paper presents a framework for the development of a neural network virtual sensor using a thermal system hardware-in-the-loop test rig as the target system. The various neural network topologies, including RNN, LSTM, GRU, and CNN, are evaluated to determine the most effective approach.

Artificial Neural Network-Based Emission Control for Future ICE Concepts

The internal combustion engine contains several actuators to control engine performance and emissions. These are controlled within the engine ECU and follow a specific operating strategy to achieve objectives such as NOx reduction and fuel economy. However, these two goals are conflicting and a compromise is required. The operating state depends on system constraints such as engine speed, load, temperature levels, and aftertreatment system efficiency. This results in constantly changing target values to stay within the defined limits, especially the legal emission limits. The conventional approach is to use multiple operating modes. Each mode represents a specific compromise and is activated accordingly. Multiple modes are required to meet emissions regulations under all required conditions, which increases the calibration effort. This new control approach uses an artificial neural network to replace the conventional multiple mode approach.

Thermal Simulation of High-Speed EV Transmission Bearings for Minimum Lubricant Volume

Minimizing the lubricant volume in a transmission system reduces the churning losses and overall unit costs. However, lubricant volume reduction is also detrimental to the thermal stability of the system. Transmission overheating can result in significant issues in the region of loaded contacts, risking severe surface/sub-surface damage in bearings and gears, as well as reduction in the lubricant quality through advanced oxidation and shear degradation. The increasing trend of electrified transmission input speeds raises the importance of understanding the thermal limits of the system at the envelope of the performance to ensure quality and reliability can be maintained, as well as being a key factor in the development, effecting internal housing features for the promotion of lubrication. A nodal bearing thermal model will be shown which utilizes thermal resistances and smooth particle based CFD for determining bearing lubricant feed rates during operation.

On the Validity of Steady-State Gasoline Engine Characterization Methodology for Generation of Optimal Calibrations Used in Real World Driving

Vehicle emissions and fuel economy in real-world driving conditions are currently under considerable scrutiny. Key to achieving optimum performance for a given hardware set and control scheme is a calibration that optimizes controller gains such that inputs are scheduled over the operating space to minimize emissions and maximize fuel economy. Generating a suitable calibration requires data that is both precise and accurate, this data is used to generate models that are deployed as part of the calibration optimization process. This paper evaluates the repeatability of typical steady-state measurements used for calibration of engine controllers that will ultimately determine vehicle level emissions for homologation include Real Driving Emissions (RDE). Stabilization requirements as indicated by three different measurements are evaluated and shown to be different within the same experiment, depending on the metric used.

A Time Efficient Thermal and Hydrodynamic Model for Multi Disc Wet Clutches

Wet Clutches are used in automotive powertrains to enable compact designs and efficient gear shifting. During the slip phase of engagement, significant flash temperatures arise at the friction disc to separator interface because of dissipative frictional losses. An important aspect of the design process is to ensure the interface temperature does not exceed the material temperature threshold at which accelerated wear behavior and/or thermal degradation occurs. During the early stages of a design process, it is advantageous to evaluate numerous system and component design iterations exposed to plethora of possible drive cycles. A simulation tool is needed which can determine the critical operational conditions the system must survive for performance and durability to be assured. This paper describes a time-efficient multiphysics model developed to predict clutch disc temperatures with a runtime in the order of minutes.

E-mobility is a game changer for the automotive domain. It promises significant reduction in terms of complexity and in terms of local emissions. With falling prices and recent technological advances, the second generation of electric vehicles (EVs) that is now in production makes electromobility an affordable and viable option for more and more transport mission (people, freight). Still, major challenges for large scale deployment remain. They include higher maturity with respect to performance (e.g., range, interaction with the grid), development efficiency (e.g., time-to-market), or production costs. Additionally, an important market transformation currently occurs with the co-development of automated driving functions, connectivity, mobility-as-a-service. New opportunities arise to customize road transportation systems toward application-driven, user-centric smart mobility solutions.

Modular Transmission Family for Fuel Consumption Reduction Tailored for Indian Market Needs

Global warming is the driver for introduction of CO2 and fuel consumption legislation worldwide. Indian truck manufacturers are facing the introduction of Indian fuel efficiency norms. In the European Union the CO2 emission monitoring phase of the most relevant truck classes was completed in June 2020 by usage of the Vehicle Energy Consumption Calculation TOol VECTO. Indian rule makers are currently considering an adaptation of VECTO for the usage in India, too. Indian truck market has always been very cost sensitive. Introduction of Bharat Stage VI Phase I has already led to a significant cost increase for emission compliance. Therefore, it will be of vital importance to keep the additional product costs for achievement of future fuel consumption legislation as low as possible as long as the real-world operation will not be promoted by the government.

Battery Thermal Management Simulation - 1D+1D Electrochemical Battery and 3D Module Modeling on Vehicle System Level

Approaching engineering limits for the thermal design of battery modules requires virtual prototyping and appropriate models with respect to physical depth and computational effort. A multi-scale and multi-domain model describes the electrochemical behavior of a single battery unit cell in 1D+1D at the level of intra-cell phenomena, and it applies a 3D thermal model at module level. Both models are connected within a common vehicle simulation platform. The models are discussed with special emphasis on battery degradation such as solid electrolyte interphase layer formation, decomposition and lithium plating. The performance of the electrochemical model is assessed by discharge cycles and repeated charge/discharge simulations. The thermal module model is compared to CFD reference data and studied with respect to its grid sensitivity.

Measurement Approaches for Variable Compression Ratio Systems

In the ongoing competition of powertrain concepts the Internal Combustion Engine (ICE) will also have to demonstrate its potential for increased efficiency [1]. Variable Compression Ratio (VCR) Systems for Internal Combustion Engines (ICE) can make an important contribution to meeting stringent global fuel economy and CO2 standards. Using such technology a CO2 reduction of between 5% and 9% in the World Harmonized Light-Duty Vehicle Test Cycle (WLTC) are achievable, depending on vehicle class, load profile and power rating [2]. This paper provides a detailed description of the measurement approaches that are used during development of the AVL Dual Mode VCSTM and other VCR systems in fired operation. Results obtained from these measurements are typically used to calibrate or verify simulation models, which themselves are an integral part of the development of these systems [3].

Numerical Investigation of Heat Retention and Warm-Up with Thermal Encapsulation of Powertrain

Powertrain thermal encapsulation has the potential to improve fuel consumption and CO2 via heat retention. Heat retained within the powertrain after a period of engine-off, can increase the temperature of the next engine start hours after key-off. This in turn reduces inefficiencies associated with sub-optimal temperatures such as friction. The Ambient Temperature Correction Test was adopted in the current work which contains two World-wide harmonised Light duty Test Procedure (WLTP) cycles separated by a 9-hour soak period. A coupled 1D - 3D computational approach was used to capture heat retention characteristics and subsequent warm-up effects. A 1-D powertrain warm-up model was developed in GT-Suite to capture the thermal warm-up characteristics of the powertrain. The model included a temperature dependent friction model, the thermal-hydraulic characteristics of the cooling and lubrication circuits as well as parasitic losses associated with pumps.

Many modern I.C. engines rely on some form of active control of injection, timing and/or ignition timing to help combat tailpipe out emissions, increase the fuel economy and improve engine drivability. However, development of these strategies is often optimised to suit the average cycle at each condition; an assumption that can lead to sub-optimal performance, especially an increase in particulate (PN) emissions as I.C. engine operation, and in-particular its charge motion is subject to cycle-to-cycle variation (CCV). Literature shows that the locations of otherwise repeatable large-scale flow structures may vary by as much 25% of the bore dimension; this could have an impact on fuel break-up and distribution and therefore subsequent combustion performance and emissions.

Application of Multi-Objective Optimization Techniques for Improved Emissions and Fuel Economy over Transient Manoeuvres

This paper presents a novel approach to augment existing engine calibrations to deliver improved engine performance during a transient, through the application of multi-objective optimization techniques to the calibration of the Variable Valve Timing (VVT) system of a 1.0 litre gasoline engine. Current mature calibration approaches for the VVT system are predominantly based on steady state techniques which fail to consider the engine dynamic behaviour in real world driving, which is heavily transient. In this study the total integrated fuel consumption and engine-out NOx emissions over a 2-minute segment of the transient Worldwide Light-duty Test Cycle are minimised in a constrained multi-objective optimisation framework to achieve an updated calibration for the VVT control. The cycle segment was identified as an area with high NOx emissions.

Three-Dimensional Multi-Scale Simulation for Large-Scale Proton Exchange Membrane Fuel Cell

PEMFC (proton exchange membrane or polymer electrolyte membrane fuel cell) is a potential candidate as a future power source for automobile applications. Water and thermal management is important to PEMFC operation. Numerical models, which describe the transport and electrochemical phenomena occurring in PEMFCs, are important to the water and thermal management of fuel cells. 3D (three-dimensional) multi-scale CFD (computational fluid dynamics) models take into account the real geometry structure and thus are capable of predicting real operation/performance. In this study, a 3D multi-phase CFD model is employed to simulate a large-scale PEMFC (109.93 cm2) under various operating conditions. More specifically, the effects of operating pressure (1.0-4.0 atm) on fuel cell performance and internal water and thermal characteristics are studied in detail under two inlet humidities, 100% and 40%.

Increased 2-Wheeler Development Efficiency by Using a New Dedicated Test System Solution

Fuel consumption is the most important contributor to the total cost of ownership for mass produced motorcycles. Therefore, best fuel economy is one main influencing criteria for a decision to purchase motorcycles. Furthermore, increasingly stringent emission legislations limit and additional OBD requirements must be fulfilled. A new combined test approach has been developed that minimizes accuracy losses in the development process which compensates for the variability of driving behavior in the chassis dyno environment. An engine testbed combined with a belt drive transmission enables operation in single engine or in Powerpack (i.e. internal combustion engine including transmission) configuration as well as under steady state or dynamic operating mode. Since the belt drive transmission is integrated in the test rig, realistic inertia situation for the single engine operating test configuration is ensured.

Experimental Design for Characterization of Force Transmissibility through Bearings in Electric Machines and Transmissions

With the increasing stringent emissions legislation on ICEs, alongside requirements for enhanced fuel efficiency as key driving factors for many OEMs, there are many research activities supported by the automotive industry that focus on the development of hybrid and pure EVs. This change in direction from engine downsizing to the use of electric motors presents many new challenges concerning NVH performance, durability and component life. This paper presents the development of experimental methodology into the measurement of NVH characteristics in these new powertrains, thus characterizing the structure borne noise transmissibility through the shaft and the bearing to the housing. A feasibility study and design of a new system level test rig have been conducted to allow for sinusoidal radial loading of the shaft, which is synchronized with the shaft’s rotary frequency under high-speed transient conditions in order to evaluate the phenomena in the system.

A Drag Coefficient for Test Cycle Application

The drag coefficient at zero yaw angle is the single parameter usually used to define the aerodynamic drag characteristics of a passenger car. However, this is usually the minimum drag condition and will, for example, lead to an underestimate of the effect of aerodynamic drag on fuel consumption because the important influence of the natural wind has been excluded. An alternative measure of aerodynamic drag should take into account the effect of nonzero yaw angles and a variant of wind-averaged drag is suggested as the best option. A wind-averaged drag coefficient (CDW) is usually derived for a particular vehicle speed using a representative wind speed distribution. In the particular case where the road speed distribution is specified, as for a drive cycle to determine fuel economy, a relevant drag coefficient can be derived by using a weighted road speed.

Automotive manufacturers are requiring lightweight materials, including glazing materials to improve vehicle fuel economy and meet government mandates. Taken as a group, the area of four side windows is comparable to that of a windshield, and, therefore, can offer significant weight reduction opportunities. As glass thickness is reduced, the acoustic and stiffness properties of the glazing change. Newer developmental interlayer materials have demonstrated the capability for overcoming the reduction in performance to maintain the properties of the original heavier constructions.

Towards Optimal Performance of a Thermoelectric Generator for Exhaust Waste Heat Recovery from an Automotive Engine

Thermoelectric generator has very quickly become a hot research topic in the last five years because its broad application area and very attractive features such as no moving parts, low maintenance, variety of thermoelectric materials that total together cover a wide temperature range. The biggest disadvantage of the thermoelectric generator is its low conversion efficiency. So that when design and manufacture a thermoelectric generator for exhaust waste heat recovery from an automotive engine, the benefit of fuel consumption from applying a thermoelectric generator would be very sensitive to the weight, the dimensions, the cost and the practical conversion efficiency. Additionally, the exhaust gas conditions vary with the change of engine operating point. This creates a big challenge for the design of the hot side heat exchanger in terms of optimizing the electrical output of the thermoelectric generator during an engine transient cycle.

The Dual Mode VCS Conrod System – Functional Development and Oil Investigations

Variable Compression Systems (VCS) for Internal Combustion Engines (ICE) will become increasingly more important in the future to meet stringent global fuel economy and CO2 standards. A Dual Mode VCS is in development at AVL and the basic functionality and potential were described in a technical paper which was presented at the SAE WCX 2017 [1]. The system is based on a hydraulically switched and locked conrod with telescopic shank. The AVL Dual Mode VCS was designed and virtually optimized with CAE simulation methods for the boundary conditions of a typical 2.0 L Inline (I) 4 Turbocharged Gasoline Direct Injection (TGDI) engine representing state-of-the-art gasoline engine technology for the next years to come.

The Development of Skutterudite-Based Thermoelectric Generators for Vehicles

With the continuing improvements to thermoelectric (TE) materials and systems, their potential for both energy recovery and thermal management is increasingly apparent. Recent developments in materials and notably Skutterudites have allowed materials to be matched much more closely to the working temperatures of a light duty power-train. The choice of TE materials remains a substantial question in the design of a thermoelectric generator (TEG). While the quest for improvements in materials performance continues, the work reported in this paper is characterized by the decision to focus on the refinement of one class of TE materials: Skutterudites. In parallel, the engineering work on the integration of the TE materials into a heat exchanger could continue and be focused on the properties of this class of material. Skutterudites offer the combination of a high working temperature and a competitive electrical output (defined by ZT, the figure of merit).
